1983 Ford Ranger Truck HSLA Steel Wheel

The demand for improved fuel economy in both cars and trucks has emphasized the need for lighter weight components. The application of high strength steel to wheels, both rim and disc, represents a significant opportunity for the automotive industry. This paper discusses the Ranger HSLA wheel program that achieved a 9.7 lbs. per vehicle weight savings relative to a plain carbon steel wheel of the same design. It describes the Ranger wheel specifications, the material selection, the metallurgical considerations of applying HSLA to wheels, and HSLA arc and flash butt welding. The Ranger wheel design and the development of the manufacturing process is discussed, including design modifications to accommodate the lighter gage. The results demonstrate that wheels can be successfully manufactured from low sulfur 60XK HSLA steel in a conventional high volume process (stamped disc and rolled rim) to meet all wheel performance requirements and achieve a significant weight reduction.

The 2005 Ford GT high performance sports car was designed and built in keeping with the heritage of the 1960's LeMans winning GT40 while maintaining the image of the 2002 GT40 concept vehicle. This paper reviews the technical challenges in designing and building a super car in 12 months while meeting customer expectations in performance, styling, quality and regulatory requirements. A team of dedicated and performance inspired engineers and technical specialists from Ford Motor Company Special Vehicle Teams, Research and Advanced Engineering, Mayflower Vehicle Systems, Roush Industries, Lear, and Saleen Special Vehicles was assembled and tasked with designing the production 2005 vehicle in record time.

“There's nothing new under the sun,” the old proverb says. But you only have to read a magazine, scan a periodical, listen to the radio, watch television, or glance at the multitude of ads that promise that such and such product is the latest trend or has up-to-date, state-of-the-art technology, to seemingly prove the old proverb wrong. However, old proverbs become old because they withstand the test of time. In this case, a hasty judgement should be withheld. Currently, as in the past, the above holds true for car radios as well. Whether in the United States, Europe, Canada or Latin America, the public has always been susceptible to last minute technological advances. It is curious then, that as far as car radio styling is concerned, their appearance has been typically rather conservative, and that it is only recently that styling has begun to change to be more in tune with the times.

A CAE Methodology for Reducing Rattle in Structural Components

Squeak and rattle has become a primary source of undesired noise in automobiles due to the continual diminishment of engine, power train and tire noise levels. This article presents a finite-element-based methodology for the improvement of rattle performance of vehicle components. For implementation purposes, it has been applied to study the rattle of a glove compartment latch and corner rubber bumpers. Results from the glove compartment study are summarized herein. Extensions to other rattle problems are also highlighted.

A Cycle Counting Algorithm for Fatigue Damage Analysis

A cycle counting algorithm that will reduce a complex history into a series of discrete cycles is presented. The cycles determined by this technique are defined as closed stress-strain hysteresis loops of the type obtained from constant amplitude tests. Using the computer cycle counting algorithm, life predictions were made and compared with experimental results. These predictions were found to be typically within a ±3 factor of error. Also, the computer counting method was found to yield more accurate life predictions when compared to the histogram and range counting methods.

A DSP-Based Vehicle Equalization Design System

The acoustical frequency response of an automobile audio system, measured at the listener position, is usually far from ideal. It is therefore desirable to equalize this response electronically in the audio system. Equalization can be implemented with common analog filter circuits, but these are susceptible to performance variations due to temperature and part tolerances. As a result, the design of an analog equalization circuit can be time consuming, requiring several design, build and test iterations to achieve the desired response. In addition, due to limits in analog circuit capabilities, the design may only yield an approximate response correction. Frequency response modification, particularly for the purpose of equalization, is a popular application of digital signal processing (DSP). This paper describes a DSP-based vehicle equalization design system. It uses a DSP unit in the vehicle for performing the equalization, and a personal computer (PC) for controlling the unit.

A Development Process to Improve Vehicle Sound Quality

Vehicle sound quality has become an important basic performance requirement. Traditionally, automobile noise studies were focused on quietness. It is now necessary for the automobile to be more than quiet. The sound must be pleasing. This paper describes a development process to improve both vehicle noise level and sound quality. Formal experimental design techniques were utilized to quantify various hardware effects. A-weighted sound pressure level, Speech Intelligibility, and Composite Rating of Preference were the three descriptors used to characterize the vehicle's sound quality. Engineering knowledge augmented with graphical and statistical techniques were utilized during data analysis. The individual component contributions to each of the sound quality descriptors were also quantified in this study.

There have been many articles published in the last decade or so concerning the components of an electronic stability control (ESC) system, as well as numerous statistical studies that attempt to predict the effectiveness of such systems relative to crash involvement. The literature however is free from papers that discuss how engineers might develop such systems in order to achieve desired steering, handling, and stability performance. This task is complicated by the fact that stability control systems are very complex and their designs and what they can do have changed considerably over the years. These systems also differ from manufacturer to manufacturer and from vehicle to vehicle in a given maker of automobiles. In terms of ESC hardware, differences can include all the components as well as the addition or absence of roll rate sensors or active steering gears to name a few.

A subjective in-vehicle evaluation system is generally used to evaluate brake noise. This approach is quite dependent on analysis procedure, individual hearing abilities, individual tolerance level to the noise, the vehicle condition, road conditions and weather conditions. Due to the resultant subjective rating's dependence on these non-controllable factors, it was decided to develop an empirical laboratory technique using the brake dynamometer with sensitive noise measuring equipment to collect sufficient data on brake noise to allow engineers to study brake noise problems.

A Multibody Dynamics Approach to Leaf Spring Simulation for Upfront Analyses

Drivelines used in modern pickup trucks commonly employ universal joints. This type of joint is responsible for second driveshaft order vibrations in the vehicle. Large displacements of the joint connecting the driveline and the rear axle have a detrimental effect on vehicle NVH. As leaf springs are critical energy absorbing elements that connect to the powertrain, they are used to restrain large axle windup angles. One of the most common types of leaf springs in use today is the multi-stage parabolic leaf spring. A simple SAE 3-link approximation is adequate for preliminary studies but it has been found to be inadequate to study axle windup. A vast body of literature exists on modeling leaf springs using nonlinear FEA and multibody simulations. However, these methods require significant amount of component level detail and measured data. As such, these techniques are not applicable for quick sensitivity studies at design conception stage.

It describes how this complexity can inhibit the development capacity, thus restricting the model offering of a major european automobile manufacturer. The paper concludes that general benefit would be derived from genuine pan european emission legislation, particularly if that legislation was established at levels of control that allowed the development and use of modern engine technology.

The components of such a system should include rugged hardware and software to support NVH data acquisition and analysis for frequently performed tests. The system should be easy for the vehicle development engineers to operate while producing results with a high confidence level. Once the data has been measured and analyzed, the system should support automated reporting and databasing of the results. The availability of such a system would make it easy for the vehicle development engineers to perform standardized tests with standardized analysis and reporting. Such a system has been successfully developed at Ford Motor Company.

A New Method for Calculating Fluctuation Strength in Electric Motors

In assessing the sound quality of electric motors (e.g., seat, mirror, and adjustable pedal motors), the sensation of Fluctuation Strength - a measure of intensity or frequency variation - has become important. For electric motors, it is typically caused by variation in the load, creating frequency modulation in the sound. An existing method for calculating Fluctuation Strength proved useful initially, but more extensive testing identified unacceptable performance. There were unacceptable levels of both false positives and false negatives. A new method is presented, which shows improved correlation with perceived fluctuation in sounds. Comparisons are made to the previous method and improvement is shown through examples of objective-subjective correlation for both seat motor sounds and adjustable pedal motor sounds. The new method is also shown to match subjective data from which the original measure of Fluctuation Strength was derived.

A New Tire Model for Vehicle NVH Analysis

Since road roughness is an important source of vehicle vibration, a system model for NVH analysis requires a tire model which accurately predicts spindle response to road input. Most tire models currently used in the auto industry do not meet this requirement, because they are based on static stiffness of the tire and do not produce realistic response to input at the patch. This paper investigates a new modal tire model with patch input capability as a component within a vehicle system model. Comparisons are also presented between the behavior of the new tire model and a conventional spring model. To validate the performance of the tire model for NVH analysis, simulated vehicle responses to bump input are compared to chassis roll test results. Good correlation between the model prediction and the chassis roll measurements is observed.

A New Tool for the Vibration Engineer

Significant progress could not have been made in the Sound Quality area without the invention and development of engineering tools. For the sound engineer, the binaural recording head is a primary example of one of those tools. The use of the binaural recording head was crucial to the development of the sound characterization process and has become an essential tool in the Sound Quality areas in Ford Motor Company. A similar tool, The Ford Vehicle Vibration Simulator, has been developed for the vibration engineer. The vehicle vibration simulator (VVS) is unique, consisting of vibration of the vehicle seat (6 degrees of freedom), steering wheel (4 DOF), vehicle floorpan section (1 DOF), and the brake or accelerator pedal (1 DOF). Many vibration test systems have been developed to study human response to vibration, especially for military and space applications. To our knowledge, this is the first multi-axis, fully integrated vibration test system to be used for automotive applications.

A Pareto Frontier Analysis of Renewable-Energy Consumption, Range, and Cost for Hydrogen Fuel Cell vs. Battery Electric Vehicles

As automakers strategize approaches to sustainable vehicle technologies, alternative powertrains must be considered to reduce future fleet vehicle emissions and improve energy security. These alternative vehicles include different fuels and electrification. The ultimate for on-road CO2 reductions is a zero emission vehicle, which can be achieved by either a hydrogen fuel cell or battery electric vehicle. These vehicles would also require a renewable energy source to provide their propulsion energy in order to achieve maximum sustainability for both CO2 reduction and energy security. Renewable energy sources such as wind or solar result in heat or electricity that needs to be generated into an energy carrier such as hydrogen or stored in a battery. When examining these options based strictly on the efficiency path, previous analysis have concluded fuel cell vehicles may not be an appropriate suitability strategy in comparison to battery electric vehicles.

A Perceptual Model for Power Adjustable Steering Column Sounds

The importance of the automotive customer's perception of vehicle quality has been realized to be of utmost importance by car manufacturers. Sounds that occur within the passenger compartment can have a distinct affect on this “quality” impression. Many of these sounds originate from small DC motor driven systems within the vehicle. This study addresses the sound quality of motor driven power adjustable steering columns found in many luxury class vehicles. The primary components of this work include the subjective paired comparison evaluation of the sounds generated from these systems and the corresponding correlation to objective acoustic measures. The result is a set of perceptual regression models which showed the following: loudness level was the primary factor affecting sound quality perceptions for the telescoping, retraction, tilt up and tilt down sounds; sharpness was a secondary factor that influenced the sound quality perception of the tilt up and tilt down sounds.

This paper provides an overview of the dual EGO sensor method for OBD-II catalyst efficiency monitoring. The processes governing the relationship between catalyst oxygen storage, HC conversion efficiency, and rear EGO sensor response are reviewed in detail. A simple physical model relating catalyst oxygen storage capacity and rear EGO sensor response is constructed and used in conjunction with experimental data to provide additional insight into the operation of the catalyst monitor. The effect that the catalyst washcoat formulation has in determining the relationship between catalyst oxygen storage capacity and HC conversion efficiency and its impact on the catalyst monitor is also investigated. Lastly, the effects of catalyst failure mode, fuel sulfur, and the fuel additive MMT on the catalyst monitor's ability to properly diagnose catalyst function are discussed.

A Rule Based Design Process and an Evolutionary Architecture for the Vehicle Power Supply

This paper begins with a comparison of the automotive power supply and loads in the early 1950's (near the end of the six-volt era) to the modern counterpart in the early 1990's (possibly near the end of the 12-volt era). A typical power supply specification sheet is developed based on the in-vehicle performance characteristics. From this summary, two attributes are noted: first, the system voltage is not very stable and second, transient protection is limited. With this awareness and the knowledge that the power supply of the future will need architectural change, a review of the design assumptions using a total system view and a long term outlook is advanced. Using a rule based design process and employing available technology to enhance the power system architecture, a number of elements are proposed for consideration in new designs.
