2005 Ford GT - Vehicle Aerodynamics - Updating a Legend

This paper documents the processes and methods used by the Ford GT team to meet aerodynamic targets. Methods included Computational Fluid Dynamics (CFD) analysis, wind tunnel experiments (both full-size and scale model), and on-road experiments and measurements. The goal of the team was to enhance both the high-speed stability and track performance of the GT. As a result of the development process, significant front and rear downforce was achieved while meeting the overall drag target.

3D CFD Simulation of Hydraulic Test of an Engine Coolant System

Designing an efficient vehicle coolant system depends on meeting target coolant flow rate to different components with minimum energy consumption by coolant pump. The flow resistance across different components and hoses dictates the flow supplied to that branch which can affect the effectiveness of the coolant system. Hydraulic tests are conducted to understand the system design for component flow delivery and pressure drops and assess necessary changes to better distribute the coolant flow from the pump. The current study highlights the ability of a complete 3D Computational Fluid Dynamics (CFD) simulation to effectively mimic a hydraulic test. The coolant circuit modeled in this simulation consists of an engine water-jacket, a thermostat valve, bypass valve, a coolant pump, a radiator, and flow path to certain auxiliary components like turbo charger, rear transmission oil cooler etc.

50,000 Mile Vehicle Road Test of Three-Way and NOx Reduction Catalyst Systems

The performance of three way and NOx catalysts was evaluated on vehicles utilizing non-feedback fuel control and electronic feedback fuel control. The vehicles accumulated 80,450 km (50,000 miles) using fuels representing the extremes in hydrogen-carbon ratio available for commercial use. Feedback carburetion compared to non-feedback carburetion improved highway fuel economy by about 0.4 km/l (1 mpg) and reduced deterioration of NOx with mileage accumulation. NOx emissions were higher with the low H/C fuel in the three way catalyst system; feedback reduced the fuel effect on NOx in these cars by improving conversion efficiency with the low H/C fuel. Feedback had no measureable effect on HC and CO catalyst efficiency. Hydrocarbon emissions were lower with the low H/C fuel in all cars. Unleaded gasoline octane improver, MMT, at 0.015g Mn/l (0.06 g/gal) increased tailpipe hydrocarbon emissions by 0.05 g/km (0.08 g/mile).

A CAE Methodology to Simulate Testing a Rearward Facing Infant Seat during FMVSS 208 Low Risk Deployment

The Federal Motor Vehicle Safety Standard or FMVSS 208 requires passenger cars, multi-purpose vehicles, trucks with less than unloaded vehicle weight of 2,495 kg either to have an automatic suppression feature or to pass the injury criteria specified under low risk deployment test requirement for a 1 year old dummy in rearward and forward facing restraints as well as a forward facing 3 and 6 year old dummy. A convertible child seat was installed in a sub-system test buck representing a passenger car environment with a one-year- old dummy in it at the passenger side seat and a passenger side airbag was deployed toward the convertible child seat. A MADYMO model was built to represent the test scenario and the model was correlated and validated to the results from the experiment.

A CFD Validation Study for Automotive Aerodynamics

A study was conducted using Ford's nine standard CFD calibration models as described in SAE paper 940323. The models are identical from the B-pillar forward but have different back end configurations. These models were created for the purpose of evaluating the effect of back end geometry variations on aerodynamic lift and drag. Detailed experimental data is available for each model in the form of surface pressure data, surface flow visualization, and wake flow field measurements in addition to aerodynamic lift and drag values. This data is extremely useful in analyzing the accuracy of the numerical simulations. The objective of this study was to determine the capability of a digital physics based commercial CFD code, PowerFLOW ® to accurately simulate the physics of the flow field around the car-like benchmark shapes.

A Comparison of Combustion and Emissions of Diesel Fuels and Oxygenated Fuels in a Modern DI Diesel Engine

Two oxygenated fuels were evaluated on a single-cylinder diesel engine and compared to three hydrocarbon diesel fuels. The oxygenated fuels included canola biodiesel (canola methyl esters, CME) and CME blended with dibutyl succinate (DBS), both of which are or have the potential to be bio-derived. DBS was added to improve the cold flow properties, but also reduced the cetane number and net heating value of the resulting blend. A 60-40 blend of the two (60% vol CME and 40% vol DBS) provided desirable cold flow benefits while staying above the U.S. minimum cetane number requirement. Contrary to prior vehicle test results and numerous literature reports, single-cylinder engine testing of both CME and the 60-40 blend showed no statistically discernable change in NOx emissions relative to diesel fuel, but only when constant intake oxygen was maintained.

A Comparison of DES Methods for the DrivAer Generic Realistic Car Model on a Wall Resolved and a Wall Function Mesh

The DrivAer realistic generic car model is now established as one of the benchmark geometries to assess the aerodynamic flow field characteristics associated with passenger vehicles. Since its introduction in 2012, the database of experimental studies has grown and provides excellent validation opportunities for analytical methods. This paper compares Computational Fluid Dynamics (CFD) simulations for integral forces, surface pressure distribution and velocity flow fields for the DrivAer model in the notchback configuration. Transient CFD data are obtained by employing hybrid Reynolds Averaged Navier-Stokes (RANS) and Large Eddy Simulation methods (Detached Eddy Simulation - DES) using the finite volume solvers Simcenter Star-CCM+ and the openFOAM based flow solver IconCFD. Computational results are calculated using Wall Resolved Meshes (WRM), where y+ < 1, and Wall Function Meshes (WFM), where 30 < y+ < 100.

A Computational Investigation of the Effects of Swirl Ratio and Injection Pressure on Mixture Preparation and Wall Heat Transfer in a Light-Duty Diesel Engine

In a recent study, quantitative measurements were presented of in-cylinder spatial distributions of mixture equivalence ratio in a single-cylinder light-duty optical diesel engine, operated with a non-reactive mixture at conditions similar to an early injection low-temperature combustion mode. In the experiments a planar laser-induced fluorescence (PLIF) methodology was used to obtain local mixture equivalence ratio values based on a diesel fuel surrogate (75% n-heptane, 25% iso-octane), with a small fraction of toluene as fluorescing tracer (0.5% by mass). Significant changes in the mixture's structure and composition at the walls were observed due to increased charge motion at high swirl and injection pressure levels. This suggested a non-negligible impact on wall heat transfer and, ultimately, on efficiency and engine-out emissions.

A Detailed Aerodynamics Investigation of Three Variants of the Generic Truck Utility

Three pickup truck variants of the Generic Truck Utility (GTU) are evaluated and compared using wind tunnel test data and computational fluid dynamics (CFD) simulations. The configurations analyzed are the short cab/long box, medium cab/medium box, and long cab/short box geometries, which all share a common vehicle length and wheelbase. Both cab and box length are known to influence the total bluff body drag through the interaction of the cab wake in the pickup box with the total vehicle wake, and the GTU provides an excellent test box to investigate the details of these interactions. Experimental testing was conducted at the WindShear wind tunnel on a full-scale GTU model, while transient CFD simulations were carried out with IconCFD®, an open-source based solver. Experimental and CFD results are used to describe the general flow field around the vehicle, and a comparison is made with the wind tunnel integral force data as well as centerline pressure tap data.

A Fuel Vapor Model (FVSMOD) for Evaporative Emissions System Design and Analysis

A fuel vapor system model (FVSMOD) has been developed to simulate vehicle evaporative emission control system behavior. The fuel system components incorporated into the model include the fuel tank and pump, filler cap, liquid supply and return lines, fuel rail, vent valves, vent line, carbon canister and purge line. The system is modeled as a vented system of liquid fuel and vapor in equilibrium, subject to a thermal environment characterized by underhood and underbody temperatures and heat transfer parameters assumed known or determined by calibration with experimental liquid temperature data. The vapor/liquid equilibrium is calculated by simple empirical equations which take into account the weathering of the fuel, while the canister is modeled as a 1-dimensional unsteady absorptive and diffusive bed. Both fuel and canister submodels have been described in previous publications. This paper presents the system equations along with validation against experimental data.

A Mechanical Energy Control Volume Approach Applied to CFD Simulations of Road Vehicles

This paper presents a mechanical energy control volume analysis for incompressible flow around road vehicles using results from Detached Eddy Simulation Computational Fluid Dynamics calculations. The control volume approach equates the rate of work done by surface forces of the vehicle to (i) the rate of work and kinetic energy flux at the control volume boundaries (particularly in the vehicle wake) and (ii) the rate of energy loss in the domain. At the downstream control volume boundary, the wake terms can be divided into lift-induced and profile drag terms. The rate of energy loss in the domain can be used as a volumetric analog for drag (drag counts/m3, when normalized). This allows for a quantitative break down of the contributions of different flow features/regions to the overall drag force.

A Method of Predicting Brake Specific Fuel Consumption Maps

A method of predicting brake specific fuel consumption characteristics from limited specifications of engine design has been investigated. For spark ignition engines operating on homogeneous mixtures, indicated specific fuel consumption based on gross indicated power is related to compression ratio and spark timing relative to optimum values. The influence of burn rate is approximately accounted for by the differences in spark timings required to correctly phase combustion. Data from engines of contemporary design shows that indicated specific fuel consumption can be defined as a generic function of relative spark timing, mixture air/fuel ratio and exhaust gas recirculation rate. The additional information required to generate brake specific performance maps is cylinder volumetric efficiency, rubbing friction, auxiliary loads, and exhaust back pressure characteristics.

A New Catalyzed HC Trap Technology that Enhances the Conversion of Gasoline Fuel Cold-Start Emissions

Passive in-line catalyzed hydrocarbon (HC) traps have been used by some manufacturers in the automotive industry to reduce regulated tailpipe (TP) emissions of non-methane organic gas (NMOG) during engine cold-start conditions. However, most NMOG molecules produced during gasoline combustion are only weakly adsorbed via physisorption onto the zeolites typically used in a HC trap. As a consequence, NMOG desorption occurs at low temperatures resulting in the use of very high platinum group metal (PGM) loadings in an effort to combust NMOG before it escapes from a HC trap. In the current study, a 2.0 L direct-injection (DI) Ford Focus running on gasoline fuel was evaluated with full useful life aftertreatment where the underbody converter was either a three-way catalyst (TWC) or a HC trap. A new HC trap technology developed by Ford and Umicore demonstrated reduced TP NMOG emissions of 50% over the TWC-only system without any increase in oxides of oxygen (NOx) emissions.

A Segregated Thermal Analysis Method for Liquid-Cooled Traction Batteries

Thermal modeling of liquid-cooled vehicle traction battery assemblies using Computational Fluid Dynamics (CFD) usually involves large models to accurately resolve small cooling channel details, and intensive computation to simulate drive-cycle transient solutions. This paper proposes a segregated method to divide the system into three parts: the cells, the cold plate and the interface between them. Each of the three parts can be separated and thermally characterized and then combined to predict the overall system thermal behavior for both steady-state and transient operating conditions. The method largely simplifies battery thermal analysis to overcome the limitations of using large 3D CFD models especially for pack level dynamic drive cycle simulations.

A Simplified Method to Make Temperature Measurements of a Metal Surface using the Surface as One Component of Thermocouple

Instrumentation of an exhaust system to measure surface temperature at multiple locations usually involves welding independent thermocouples to the surface of the system. This report describes a new type of thermocouple fabricated to measure temperature at a point or temperature difference between points on a metallic object utilizing the metal as one component of the new thermocouple. AISI 316 stainless steel is used in the current study to represent automotive exhaust pipe. The other component of the thermocouple is Nickel-Chromium (Chromel, Chromega), one of the two metals used in type K thermocouples, which are generally used for exhaust temperature measurements during emission tests. Use of the new thermocouple is contingent upon an accurate calibration of its response to changes in temperature.

A Study of Piston Geometry Effects on Late-Stage Combustion in a Light-Duty Optical Diesel Engine Using Combustion Image Velocimetry

In light-duty direct-injection (DI) diesel engines, combustion chamber geometry influences the complex interactions between swirl and squish flows, spray-wall interactions, as well as late-cycle mixing. Because of these interactions, piston bowl geometry significantly affects fuel efficiency and emissions behavior. However, due to lack of reliable in-cylinder measurements, the mechanisms responsible for piston-induced changes in engine behavior are not well understood. Non-intrusive, in situ optical measurement techniques are necessary to provide a deeper understanding of the piston geometry effect on in-cylinder processes and to assist in the development of predictive engine simulation models. This study compares two substantially different piston bowls with geometries representative of existing technology: a conventional re-entrant bowl and a stepped-lip bowl. Both pistons are tested in a single-cylinder optical diesel engine under identical boundary conditions.

A Three-Dimensional Design Tool for Crescent Oil Pumps

Due to complexities of interaction among gears and crescent-shaped island, a crescent oil pump is one of the most difficult auto components to model using three dimensional Computational Fluid Dynamics(CFD) method. This paper will present a novel approach to address the challenges inherent in crescent oil pump modeling. The new approach is incorporated into the commercial pump design tool PumpLinx from Simerics, Inc.. The new method is applied to simulate a production crescent oil pump with inlet/outlet ports, inner/outer gears, irregular shaped crescent island and tip leakages. The pump performance curve, cavitation effects and pressure ripples are studied using this tool and will be presented in this paper. The results from the simulations are compared to the experiment data with excellent agreement. The present study shows that the proposed computational model is very accurate and robust and can be used as a reliable crescent pump design tool.

A Variable Displacement Supercharger Performance Evaluation

The Variable Displacement Supercharger (VDS) is a twin helical screw style compressor that has a feature to change its displacement and its compression ratio actively during vehicle operation. This device can reduce the parasitic losses associated with supercharging and improve the relative fuel economy of a supercharged engine. Supercharging is a boosting choice with several advantages over turbocharging. There is fast pressure delivery to the engine intake manifold for fast engine torque response providing the fun to drive feel. The performance delivered by a supercharger can enable engine fuel economy actions to include engine downsizing and downspeeding. The cost and difficulty of engineering hot exhaust components is eliminated when using only an air side compressor. Faster catalyst warm up can be achieved when not warming the turbine housing of a turbocharger.

A View of Flexible Fuel Vehicle Aldehyde Emissions

The aldehyde emissions of 1.6L and 5.0L flexible fuel vehicles (FFV) have been measured, with and without a catalyst, on a range of fuels. The “zero mile” catalyzed emission levels of formaldehyde when operating on M85 (85% methanol and 15% gasoline) are in the 5-15 mg/mi range, but as mileage accumulates they tend to be in the 30-50 mg/mi range. The feedgas levels are high and appear to correlate with engine displacement. The formaldehyde and methanol emissions are higher when operating on M100, compared to M85, but the non-oxygenated hydrocarbon emissions are about the same for both fuels, which suggests that the use of M85 may actually provide more air quality benefit than M100. High mileage control of aldehydes to the level of gasoline vehicles does not appear possible with current technology.

Adaptive EGR Cooler Pressure Drop Estimation

The pre EGR valve pressure is an important measurement for the Diesel engine air handling system. It is commonly used for the EGR flow calculation during engine transient operation. Due to the erosive exhaust gas, an EGR pressure sensor will eventually have gold corrosion resulting in drive-ability issues. Therefore, a software replacement for the EGR pressure sensor is desirable. However, when the EGR valve is on the cold side of the EGR cooler, the accuracy of the EGR pressure estimation deteriorates because of the variability of the pressure drop across the EGR cooler due to EGR cooler fouling. In this paper, an adaptive scheme is developed to improve the accuracy of pre EGR valve pressure estimation in the presence of EGR cooler fouling for diesel engines. The pressure drop across the EGR cooler is shown to be proportional to the velocity pressure of the EGR flow through the cooler.
