A Rational Approach to Qualifying Materials for Use in Fuel Systems

About 10 years ago in the US, an automotive OEM consortium formed the Oxygenated Fuels Task Force which in turn created the SAE Cooperative Research Project Group 2 to develop a simple rational method for qualifying materials. At that time the focus was Methanol/Gasoline blends. This work resulted in SAE J1681, Gasoline/Methanol Mixtures for Materials Testing. Recently this document was rewritten to make it the single, worldwide, generic source for fuel system test fluids. The paper will describe the rationale for selecting the fuel surrogate fluids and why this new SAE standard should replace all existing test fuel or test fluid standards for fuel system materials testing.

A Study of Material Compatibility With Deionized Water

Deionized (DI) water is being used for humidification and cooling on some fuel cell designs. This highly purified water is corrosive, yet the high purity is required to maintain the function and durability of the fuel cell. A study of the deionized water system was undertaken to determine the effect of various materials on water quality, and also to determine the effect of deionized water on each material. The test setup was designed to circulate fluid from a reservoir, similar to an actual application. The fluid temperature, pressure, and flow rate were controlled. The resistivity of the water was observed and recorded. Pre- and post-testing of the water and the materials was performed. The goal is to achieve system cleanliness and durability similar to a stainless steel system using lighter, less expensive materials. This paper describes the test setup, test procedures, and the overall results for the eight materials tested.

An Approach of the Engine Cylinder Block Material

The increasing demand for energy savings in cars of high production volume, especially those classified as emerging market vehicles, has led the automotive industry to focus on several strategies to achieve higher efficiency levels from their systems and components. One of the most diffuse initiatives is reducing weight through the application of the so-called light alloys. An engine cylinder block can contribute nearly two percent of the vehicle's total mass. Special attention and soon repercussion are given when someone decides to apply a light alloy such as the aluminum to this component. Nonetheless, it is known that peculiarities in terms of physical, chemical and mechanical properties, due to the material nature, associated with regional market characteristics make the initial feasibility analysis study definitely one of the most important stages for the material choice decision.

Application of Modal Transient Dynamics to Calculate Body Fatigue Life

The methodology of predicting analytical fatigue life of automotive body structures using two commercially available computer codes, NASTRAN and NCODE is described. Modal transient durability simulations are improved with use of residual vectors incorporating inertia relief basis functions. Simulations consisting of hundreds of thousand finite elements and hours of road loads are routine.

Automotive Materials Engineering Challenges and Solutions for the Use of Ethanol and Methanol Blended Fuels

Economic market forces and increasing environmental awareness of gasoline have led to interest in developing alternatives to gasoline, and extending the current global supply for transportation fuels. One viable strategy is the use of alternative alcohol fuels for combustion engines, with ethanol and methanol in various concentration ranges proposed and in-use. Utilizing and citing data from this review, a comprehensive overview of the materials selection and engineering challenges facing metals, plastics and elastomers are presented. The engineering approach and solution-sets discussed will focus on production feasibility and implementation. The effects from the fuel chemistry and quality of fuel ethanol produced on the related vehicle components are discussed.

Balancing Hydraulic Flow and Fuel Injection Parameters for Low-Emission and High-Efficiency Automotive Diesel Engines

The introduction of new light-duty vehicle emission limits to comply under real driving conditions (RDE) is pushing the diesel engine manufacturers to identify and improve the technologies and strategies for further emission reduction. The latest technology advancements on the after-treatment systems have permitted to achieve very low emission conformity factors over the RDE, and therefore, the biggest challenge of the diesel engine development is maintaining its competitiveness in the trade-off “CO2-system cost” in comparison to other propulsion systems. In this regard, diesel engines can continue to play an important role, in the short-medium term, to enable cost-effective compliance of CO2-fleet emission targets, either in conventional or hybrid propulsion systems configuration. This is especially true for large-size cars, SUVs and light commercial vehicles.

Better performance in fine-grain steel for transmission

Manual transmissions for passenger cars are facing pressures due to rapid growth of automatic transmissions, which already represents more than 60% of Brazil market, and from higher torque demand due to strict emission legislation, which turbo engines had presented great contribution to it. To solve this contradictory issue, gears with higher strength and lower cost have been studied to replacement Nickel by Niobium in the steels. Furthermore, this technology could be applied to solve the issues with electrified vehicle, where high torque, speed and lifetime are demanded pursued for gears. This study aimed to build prototypes and compare the S-N curves, fracture analysis, microstructure for three kinds of steels (QS4321 with Ni, QS1916 FG without Ni & with Nb and QS 1916 without Ni and Nb) in the condition carburized, hardened and tempered with and without shot peening.

Calculations of Wind Tunnel Circuit Losses and Speed with Acoustic Foams

The GM Aerodynamics Laboratory (GMAL) was modified in 2001 to reduce the background noise level and provide a semi-anechoic test section for wind noise testing. The walls and ceiling of the test section were lined with acoustic foam and foam-filled turning vanes were installed in the corners. Portions of the wind tunnel circuit were also treated with fiberglass material covered by perforated sheet metal panels. High skin drag due to roughness of the foam surfaces, along with high blockage due to the large turning vanes, increased the wind tunnel circuit losses so that the maximum wind speed in the test section was reduced. The present study calculates the averaged total pressure losses at three locations to evaluate the reductions in skin drag and blockage from proposed modifications to the circuit, which were intended to increase the test section wind speed without compromising noise levels.

Cell Balancing Algorithm Verification through a Simulation Model for Lithium Ion Energy Storage Systems

To support the market introduction of lithium ion energy storage systems for HEV and EREV applications, a process and tool was developed to expedite the verification of the lithium-ion cell balancing system across differing usage scenarios and cell imbalance rates. Presented is an overview of the cell imbalance analysis methodology and tool used in the development and verification of General Motors cell balancing systems. The use of this analysis methodology and tool has allowed for a cell balancing system optimization that would not have been possible with the use of actual energy storage systems because of the magnitude of lab or vehicle time required to execute the array of tests necessary to comprehend the large number of factors than can influence balancing.

Critical Plane Analysis of Rubber Bushing Durability under Road Loads

We demonstrate here an accounting of damage accrual under road loads for a filled natural rubber bushing. The accounting is useful to developers who wish to avoid the typical risks in development programs: either the risk of premature failure, or of costly overdesign. The accounting begins with characterization of the elastomer to quantify governing behaviors: stress-strain response, fatigue crack growth rate, crack precursor size, and strain crystallization. Finite Element Analysis is used to construct a nonlinear mapping between loads and strain components within each element. Multiaxial, variable amplitude strain histories are computed from road loads. Damage accrues in this reckoning via the growth of cracks. Crack growth is calculated via integration of a rate law from an initial size to a size marking end-of-life.

Development of an Improved Cosmetic Corrosion Test for Finished Aluminum Autobody Panels

A task group within the SAE Automotive Corrosion and Protection (ACAP) Committee continues to pursue the goal of establishing a standard test method for in-laboratory cosmetic corrosion evaluations of finished aluminum auto body panels. The program is a cooperative effort with OEM, supplier, and consultant participation and is supported in part by USAMP (AMD 309) and the U.S. Department of Energy. Numerous laboratory corrosion test environments have been used to evaluate the performance of painted aluminum closure panels, but correlations between laboratory test results and in-service performance have not been established. The primary objective of this project is to identify an accelerated laboratory test method that correlates with in-service performance. In this paper the type, extent, and chemical nature of cosmetic corrosion observed in the on-vehicle exposures are compared with those from some of the commonly used laboratory tests

Effect of Regenerative Braking on Foundation Brake Performance

Regenerative braking is one of the key enablers of improved energy efficiency and extension of driving range in parallel and series hybrid, and electric-only vehicles. It is still used in conjunction with friction brakes, due to the enormous amount of energy dissipated in maximum effort stops (and the lack of a competitive alternate technology to accommodate this power level), and to provide braking when on-board energy storage/dissipation devices cannot store enough energy to support braking. Although vehicles equipped with regenerative braking are becoming more and more commonly available, there is little published research on what the dramatic reduction in friction brake usage means to the function of the friction brakes themselves. This paper discusses -with supporting data from analysis and physical tests - some of the considerations for friction brakes related to usage on vehicles with regenerative braking, including corrosion, off-brake wear, and friction levels.

Enhancing Mechanical Properties of Ductile Cast Iron Conrods through Different Heat Treatments

The Austempering heat treatment is a well-known solution to improve the mechanical properties of ductile cast irons, therefore being referred as 'ADI' (Austempered Ductile Iron). The improved mechanical properties of ADI's with respect to conventional ductile iron is attributed to its resulting microstructure, which contains mainly carbide-free bainite with stabilized retained austenite. More recently, ductile cast irons were submitted to another heat treatment, known as 'Quenching and Partitioning' (Q&P). In this case, the ductile cast iron is austenitized, quenched to a temperature between Mf and Ms temperatures and subsequently heated to a temperature above Ms in order to partition the carbon from the martensite to the remaining austenite. The resulting microstructure comprises mainly low carbon martensite, austenite (stabilized by the carbon partition) and carbide-free bainite. Such microstructure resulted in equal or better properties than ADI.

Evaluation of the Ignition Hazard Posed by Onboard Refueling Vapor Recovery Canisters

ORVR (Onboard Refueling Vapor Recovery) canisters trap vapors during normal operations of a vehicle's engine, and during refueling. This study evaluates the relative risks involved should a canister rupture in a crash. A canister impactor was developed to simulate real-world impacts and to evaluate the canisters' rupture characteristics. Numerous performance aspects of canisters were evaluated: the energy required to rupture a canister; the spread of carbon particles following rupture; the ease of ignition of vapor-laden particles; the vapor concentration in the area of ruptured, vapor-laden canisters; and the potential of crashes to rupture and ignite canisters. Results from these five items were combined into a risk analysis.

Experimental Study of Acoustic and Thermal Performance of Sound Absorbers with Microperforated Aluminum Foil

Aluminum foil applied to the surface of sound absorbing materials has broad application in the automotive industry. A foil layer offers thermal insulation for components close to exhaust pipes, turbo chargers, and other heat sources in the engine compartment and underbody. It can also add physical protection for acoustic parts in water-splash or stone-impingement areas of the vehicle exterior. It is known that adding impermeable plain foil will impact the sound absorption negatively, so Microperforated Aluminum Foil (MPAF) is widely used to counteract this effect. Acoustic characteristics of MPAF can be modeled analytically, but deviation of perforation size and shape, variation of hole density, material compression, and adhesive applied to the back of the foil for the molding process can impact the acoustic and thermal insulation performance.

Fatigue Tests of Un-Notched and Notched Specimens and Life Prediction Using a Variable Critical Distance Method

Fatigue is one of the most common failure mechanism in engineering structures. The statistical nature of fatigue life and the stress gradient are the two challenges among many while designing any component or structure for fatigue. Fatigue lives of the identical components exhibit the considerable variation under the same loading and operating conditions due to the difference in the material micro-structures and other uncontrolled parameters. Stress concentration at the notch causes stress gradient and therefore, applying the plane specimen results for actual engineering components with notches does not give quantitatively reliable results if the stress gradient effects are not considered. The objective of the work presented here was to carry out the fatigue tests of un-notched, U and V-notch specimens which were die cast using aluminum alloy (A380) and to obtain fatigue life using a variable critical distance method which considers the stress gradient due to the notch geometry.

Forming Limit Curves for the AA5083 Alloy under Quick Plastic Forming Conditions

Forming Limit Curves (FLCs) were developed for the 5083 aluminum alloy at conditions simulating high temperature processes such as superplastic and quick plastic forming. Sheet samples were formed at 450 °C and at a constant strain rate of 5x10-3 s-1, by free bulging into a set of elliptical die inserts with different aspect ratios. Friction-independent formability diagrams, which distinguish between the safe and unsafe deformation zones, were constructed. Although the formability diagrams were confined to the biaxial strain region (right side quadrant of an FLD), the elliptical die insert methodology provides formability maps under conditions where traditional mechanical stretching techniques are limited.

Functional Requirements to Exceed the 100 kW/l Milestone for High Power Density Automotive Diesel Engines

The paper describes the challenges and results achieved in developing a new high-speed Diesel combustion system capable of exceeding the imaginative threshold of 100 kW/l. High-performance, state-of-art prototype components from automotive diesel technology were provided in order to set-up a single-cylinder research engine demonstrator. Key design parameters were identified in terms boost, engine speed, fuel injection pressure and injector nozzle flow rates. In this regard, an advanced piezo injection system capable of 3000 bar of maximum injection pressure was selected, coupled to a robust base engine featuring ω-shaped combustion bowl and low swirl intake ports. The matching among the above-described elements has been thoroughly examined and experimentally parameterized.

Gaseous Hydrogen Station Test Apparatus: Verification of Hydrogen Dispenser Performance Utilizing Vehicle Representative Test Cylinders

The paper includes the development steps used in creating a station test apparatus (STA) and a description of the apparatus design. The purpose of this device is to simulate hydrogen vehicle conditions for the verification of gaseous hydrogen refueling station dispenser performance targets and hydrogen quality. This is done at the refueling station/vehicle interface (i.e. the refueling nozzle.) In addition, the device is to serve as a means for testing and developing future advanced fueling algorithms and protocols. The device is to be outfitted with vehicle representative container cylinders and sensors located inside and outside the apparatus to monitor refueling rate, ambient and internal gas temperature, pressure and weight of fuel transferred. Data is to be recorded during refueling and graphed automatically.

Life Cycle Assessment of Advanced Materials for Automotive Applications

Substituting alternative materials for conventional materials in automotive applications is an important strategy for reducing environmental burdens over the entire life cycle through weight reduction. Strong, light carbon composites and lightweight metals can potentially be used for components such as body structure, chassis parts, brakes, tie rods, or instrument panel structural beams. There are also proposed uses in conventional and alternative powered vehicles for other advanced materials, including synthetic graphite, titanium, and metals coated with graphite composite, that have special strength, hardness, corrosion resistance, or conductivity properties. The approach used in this paper was to compare the environmental life cycle inventory of parts made from carbon fiber-thermoplastic composites, synthetic graphite, titanium, and graphite coated aluminum, with parts made from conventional steel or aluminum.
