A Comparison New Car Assessment Program NCAP Requirements and Procedures Around the World

The New Car Assessment Program (NCAP), introduced in 1979 by the U.S. National Highway Traffic Safety Administration, is a vehicle safety rating system that conducts crash test and provides motoring consumers with an assessment of the safety performance of new cars. Similar programs were then developed around the world, initially for Europe (EuroNCAP), Australia (ANCAP), Japan (JNCAP), China (CNCAP) and Korea (KNCAP). NCAP most recently reached Latin America (LatinNCAP) and Southeast Asia (AseanNCAP). Although the roots are similar, many NCAP programs have significant differences on the test procedures and rating schemes. This paper is a comparative analysis of the recent NCAP protocols to highlight the most important technical differences.

A Comparison of Spray-Guided Stratified-Charge Combustion Performance with Outwardly-Opening Piezo and Multi-Hole Solenoid Injectors

This investigation was aimed at measuring the relative performance of two spray-guided, single-cylinder, spark-ignited direct-injected (SIDI) engine combustion system designs. The first utilizes an outwardly-opening poppet, piezo-actuated injector, and the second a conventional, solenoid operated, inwardly-opening multi-hole injector. The single-cylinder engine tests were limited to steady state, warmed-up conditions. The comparison showed that these two spray-guided combustion systems with two very different sprays had surprisingly close results and only differed in some details. Combustion stability and smoke emissions of the systems are comparable to each other over most of the load range. Over a simulated Federal Test Procedure (FTP) cycle, the multi-hole system had 15% lower hydrocarbon and 18% lower carbon monoxide emissions.

A Demonstration of Local Heat Treatment for the Preform Annealing Process

The preform annealing process is a two-stage stamping method for shaping non age-hardenable (i.e. 5000 series) aluminum sheet panels in which the panel is heat treated in between the two steps to improve overall formability of the material. The intermediate annealing heat treatment eliminates the cold work accumulated in the material during the first draw. The process enables the ability to form more complex parts than a conventional aluminum stamping process. A demonstration of local annealing for this process was conducted to form a one-piece aluminum liftgate inner panel for a large sport utility vehicle using the steel product geometry without design concessions. In prior work, this process was demonstrated by placing the entire panel in a convection oven for several minutes to completely anneal the cold work.

A Displacement-Approach for Liftgate Chucking Investigation

A displacement-based CAE analysis is applied to liftgate chucking noise problems. A CAE simulation model of a small-size sport utility vehicle (SUV) is simulated with a set of realistic road loads as a time transient simulation. The model contains a trimmed vehicle, a liftgate and structural body-liftgate interface components such as the latch-striker wire, contact wedges and slam bumpers. Simulation design of experiments (DOE) is carried out with the model. As performance measures, the relative displacements at the contact points of the interface components are selected, since they are considered the direct cause of liftgate chucking. As design variables, body structure stiffness, liftgate stiffness, liftgate opening stiffness, stiffness characteristics of the interface components and additional liftgate mass are selected. Results of the simulation DOE is post-processed, and response surface models (RSM) are fit for the performance measures.

A Fatigue Prediction Method for Spot Welded Joints

Generally linear finite element analysis (FEA) is used to predict fatigue life of spot welded joints in a vehicle body structure. Therefore, the effect of plastic deformation at the vicinity of the spot welded joints is not included on fatigue prediction. This study introduces a simple technique to include the plastic deformation effect without performing elastic-plastic finite element analysis. The S-N curve obtained from fatigue test results is modified to consider this effect. Tensile strength test results of spot welded joint specimens were utilized to find the load range for FEA equivalent to the applied load range for fatigue tests. To demonstrate the proposed approach, fatigue test results of advanced high strength steels (AHSS) for lap-shear and coach peel specimens were used. Both the specimen types were tested at various constant amplitudes with the load ratios of R=0.1 and 0.3.

A Methodology for Evaluating Body Architecture Concepts Using Technical Cost Modeling

The ability to make accurate decisions concerning early body-in-white architectures is critical to an automaker since these decisions often have long term cost and weight impacts. We address this need with a methodology which can be used to assist in body architecture decisions using process-based technical cost modeling (TCM) as a filter to evaluate alternate designs. Despite the data limitations of early design concepts, TCM can be used to identify key trends for cost-effectiveness between design variants. A compact body-in-white architecture will be used as a case study to illustrate this technique. The baseline steel structure will be compared to several alternate aluminum intensive structures in the context of production volume.

A Numerical Approach to Evaluate the Aerodynamic Performance of Vehicle Exterior Surfaces

This paper outlines a process to assess the aerodynamic performance of different vehicle exterior surfaces. The initial section of the paper summarizes the details of white-light scanning process that maps entire vehicle to points in Cartesian co-ordinate system which is followed by the conversion of scanned points to theme surface. The concept of point-cloud modeling is employed to generate a smooth theme surface from scanned points. Theme surfaces thus developed are stitched to under-body/under-hood (UB/UH) parts of the base vehicle and the numerical simulations were carried out to understand the aerodynamic efficiency of the surfaces generated. Specifics of surface/volume mesh generated, boundary conditions imposed and numerical scheme employed are discussed in detail. Flow field over vehicle exterior is thoroughly analyzed. A comparison study highlighting the effect of front grilles in unblocked condition along with air-dam on flow field has been provided.

Approach to Validation Plan Development for Advanced Battery Systems in Vehicle Applications

As advanced battery systems become a standard choice for mainstream production vehicle portfolios, comprehensive battery system validation plans are essential to ensure that the battery performance, reliability, and durability targets are met prior to vehicle integration. (Note: Safety and Abuse testing are outside of the scope of this paper.) The validation plan for the Chevrolet Volt Rechargeable_Energy Storage System (RESS), the first lithium-ion battery pack designed and manufactured by General Motors (GM), was developed using a functional silo approach based on the battery design requirements documentation. While the Chevrolet Volt was the lead program at General Motors to use this validation plan development approach, other GM programs with different battery system mounting locations and cooling techniques are now using this method.

Automotive AC System Oil Migration HFO-1234yf Vs. R134a

1 As global automotive manufacturers prepare for the introduction of HFO-1234yf as the low Global Warming Potential (GWP) refrigerant solution in Europe and North America concerns over compressor durability due to oil migration still remain. This preliminary study evaluates several different variables that affect oil migration. Several compressor suppliers each having their own unique oil formulation for HFO-1234yf were included. Comparisons between vehicle tests and various accelerated lab test methods are made. In R134a automotive system the thresholds that cause compressor warranty are well understood. This study will compare AC systems running with HFO-1234yf at the same time identical systems with R134a are run to understand the relative effect of HFO-1234yf versus R134a.

Boundary Condition Effect on the Correlation of an Acoustic Finite Element Passenger Compartment Model

Three different acoustic finite element models of an automobile passenger compartment are developed and experimentally assessed. The three different models are a traditional model, an improved model, and an optimized model. The traditional model represents the passenger and trunk compartment cavities and the coupling between them through the rear seat cavity. The improved model includes traditional acoustic models of the passenger and trunk compartments, as well as equivalent-acoustic finite element models of the front and rear seats, parcel shelf, door volumes, instrument panel, and trunk wheel well volume. An optimized version of the improved acoustic model is developed by modifying the equivalent-acoustic properties. Modal analysis tests of a vehicle were conducted using loudspeaker excitation to identify the compartment cavity modes and sound pressure response to 500 Hz to assess the accuracy of the acoustic models.

Comparisons of Current Concepts for Press Hardened Steel Tailor Welded Blanks and Tailor Rolled Blanks on Center Pillar Reinforcements

Press hardened steels (PHS) are commonly used in automotive structural applications because of their combination of extremely high strength, load carrying capacity and the ability to form complex shapes in the press hardening process. Recent adoption of increased roof crush standards, side impact requirements and the increased focus on CO2 emissions and mass reduction have led autmotive manufacturers to significantly increase the amount of PHS being designed into future vehicle designs. As a way to further optimize the use of these steels, multi-gauge welded blanks of PHS and multi-material blanks of PHS to microalloyed steels of various thickness have been developed to help achieve these requirements. More recently, tailor rolled PHS, whereby the steel is rolled such that the thickness changes across the width of the sheet, have been developed.

Design, Analysis, and Development Testing of Large Hood Plastic Mounted Trim Components

Large hood mounted plastic trim components are subjected to complex and often extreme loading conditions. Typical loading conditions include solar and thermal cycling, as well as road and powertrain induced vibrations, aero lift and buffeting, and mechanical loads such as car wash. For the above components understanding and classifying the typical loading conditions is an essential and important step in achieving long term quality. This paper discusses different approaches to the design, analysis, development, and testing of plastic trim components. Samples of analysis and test results are presented to demonstrate how to identify and prevent the loss of the part function. Some useful guidelines and practices for addressing thermal expansion, dimensional variation, and redundancy in attachments are also discussed.

Developing the AC17 Efficiency Test for Mobile Air Conditioners

Chrysler, Ford, General Motors, the U.S. Environmental Protection Agency (EPA) and the California Air Resources Board (CARB) have collaborated over the past two years to develop an efficiency test for mobile air conditioner (MAC) systems. Because the effect of efficiency differences between different MAC systems and different technologies is relatively small compared to overall vehicle fuel consumption, quantifying these differences has been challenging. The objective of this program was to develop a single dynamic test procedure that is capable of discerning small efficiency differences, and is generally representative of mobile air conditioner usage in the United States. The test was designed to be conducted in existing test facilities, using existing equipment, and within a sufficiently short time to fit standard test facility scheduling. Representative ambient climate conditions for the U.S. were chosen, as well as other test parameters, and a solar load was included.

Development of Liftgate Hinge-to-Roof Sealing Gasket Material for Uncoated Steel Roof Panels

The sealing of a lift gate hinge to the body structure is necessary to avoid both the onset of corrosion and to avoid water intrusion into the interior compartment. The hinge-to-body interface typically involves horizontal metal-to-metal surface contact, creating the perfect environment for moisture entrapment and corrosion initiation. The choice of body panel material (uncoated (bare) steel vs. coated (galvanized) steel) drives different sealing approaches especially when considering corrosion avoidance.

Development of a Standard Spin Loss Test Procedure for 4WD Transfer Cases

As vehicle fuel economy continues to grow in importance, the ability to accurately measure the level of parasitic losses on all driveline components is required. A standardized comparison procedure enables manufacturers and suppliers to measure component losses consistently, in addition to offering a reliable process to assess enablers for efficiency improvements. This paper reviews the development of a comprehensive test procedure to measure transfer case speed-dependent parasitic losses at key speed, load, and environmental conditions. This procedure was validated for repeatability considering variations in soak time, temperature measurement positions on the transfer case, and test operating conditions. Additional assessments of spin loss at low ambient temperatures, and the effect of component break-in on spin loss were also conducted.

This paper will take the same basic approach for the Power Transfer Units (PTUs) used on Front Wheel Drive (FWD) based All Wheel Drive (AWD) vehicles. Factors included in the assessment include single and multi-stage PTUs, fluid levels, break-in process, and temperature effects.

Door Check Load Durability - Fatigue Life Prediction

This paper describes an analytical methodology for predicting the fatigue life of a door system for check load durability cycles. A check stop load durability cycle occurs when a customer opens the door beyond the door detent position with a force applied on the check link or hinge check stops. This method combines Finite Element Analysis (FEA) model and fatigue code to compute the durability requirements. The FEA model consists of Door-in-White (DIW) on body with integrated hinge check link or independent check link. Nonlinear material, geometric and parts contact were considered for the door with body-in-white (BIW). Several door hinge designs, with integrated and independent check links, were investigated. Using the Von Mises stress and plastic strain from the above analysis, the fatigue life was predicted and compared with the test data. Integrating FEA and fatigue allows predicting the threshold total strain value, which is developed, for check load durability requirements.

Dual Rate Jounce Bumper Design

Jounce bumpers are the primary component by which vertical wheel travel is limited in our suspensions. Typically, the jounce bumper is composed of closed or open cell urethane material, which has relatively low stiffness at initial compression with highly progressive stiffness at full compression. Due to this highly progressive stiffness at high load, peak loads are extremely sensitive to changes in input energy (affected by road surface, tire size, tire pressure, etc.) A “Dual Rate Jounce Bumper” concept is described that reduces this sensitivity. Additionally, various mechanizations of the concept are described as well as the specific program benefits, where applicable.

Effects of Thickness on Headliner Material Properties

Headliner material plays an important role in occupant protection in situations involving head impact into the interior vehicle roof area. Accurate characterization of its mechanical properties is therefore extremely important for prediction of its behavior during interior impact assessment of a vehicle. Headliner material typically consists of two main layers: the substrate layer which provides structural integrity and impact protection, and the fabric-foam layer which provides proper interior fit and appearance. Both layers vary significantly in thickness and composition between different manufacturers. This paper investigates effects of the layer thickness on compressive strength and deformation of several different headliner materials.

Estimating Variation in Roof Strength Test

As part of the Federal Motor Vehicle Safety Standards, requirements for roof strength need to be met for all vehicles. On the other hand, automobile manufactures need to minimize vehicle mass for fuel economy and other objectives. It is important, therefore, for manufacturers to have a good understanding of the sources of variation in measured roof strength. An accurate estimation of such variation is important to achieving these objectives. This paper presents a method of using CAE simulation and vehicle tests to effectively estimate the range of variability in the roof crush tests. A number of vehicle and test variables which could potentially affect the measured roof strength were chosen, and their sensitivity was evaluated through CAE simulation. This knowledge of the sensitivity was then used to design a small number of vehicle tests, producing an estimation of the variation range in roof strength.
