A Demonstration of Local Heat Treatment for the Preform Annealing Process

The preform annealing process is a two-stage stamping method for shaping non age-hardenable (i.e. 5000 series) aluminum sheet panels in which the panel is heat treated in between the two steps to improve overall formability of the material. The intermediate annealing heat treatment eliminates the cold work accumulated in the material during the first draw. The process enables the ability to form more complex parts than a conventional aluminum stamping process. A demonstration of local annealing for this process was conducted to form a one-piece aluminum liftgate inner panel for a large sport utility vehicle using the steel product geometry without design concessions. In prior work, this process was demonstrated by placing the entire panel in a convection oven for several minutes to completely anneal the cold work.

An Analysis for Floating Bearings in a Turbocharger

A comprehensive analysis has been performed for floating bearings applied in a turbocharger. It is found that Couette power loss for a full-floating bearing (the floating ring rotates) decreases with increasing inner and outer clearances, while its Poiseuille power loss increases with increasing inner and outer film clearances. In comparison with a semi-floating bearing (the floating ring does not rotate), a full-floating bearing can reduce both Couette and Poiseuille power losses. However, floating bearing is found to have a smaller minimum film thickness for a given dynamic loading from rotor-dynamics. The total power loss reduction for typical full-floating bearings ranges from 13% to 27%, which matches well with some published experimental data. In general, the speed ratio increases with increasing outer film clearance, while it decreases with increasing inner film clearance because of shear stresses on the outer and inner film.

An Analysis of Floating Piston Pin

Presented in the paper is a comprehensive analysis for floating piston pin. It is more challenging because it is a special type of journal bearing where the rotation of the journal is coupled with the friction between the journal and the bearing. In this analysis, the multi-degree freedom mass-conserving mixed-EHD equations are solved to determine the coupled pin rotation and friction. Other bearing characteristics, such as minimum film thickness, pin secondary motions in both connecting-rod small-end bearing and piston pin-boss bearing, power loss etc are also determined. The mechanism for floating pin to have better scuffing resistance is discovered. The theoretical and numerical model is implemented in the GM internal software FLARE (Friction and Lubrication Analysis for Reciprocating Engines).

An Experimental and Numerical Study of the Microstructural and Mechanical Properties of an Extruded Magnesium Alloy at 450 °C and Varied Strain Rates

An extruded Mg-Al-Mn (AM30) magnesium alloy was subjected to uniaxial compression along the extrusion direction (ED) and the extrusion radial direction (RaD) at 450 °C and different strain rates. The microstructure and texture of the AM30 alloy under different deformation conditions were examined. Texture evolution was characterized by electron backscatter diffraction (EBSD). The activity of different deformation modes including twinning were simulated using the visco-plastic self-consistent (VPSC) and the simplistic Sachs polycrystal plasticity models. The results show that the microstructure and the mechanical property of the Mg alloy strongly depend on the strain rate, with twinning activated at strain rates >0.5 s−1. Dynamic recrystallization and twinning interacted with each other and affected the final microstructure and mechanical property of the magnesium alloy.

Application of the Homogeneous Relaxation Model to Simulating Cavitating Flow of a Diesel Fuel

The internal flow in an injector is greatly affected by cavitation formation, and this in turn impacts the spray characteristics of diesel injectors. In the current work, the performance of the Homogeneous Relaxation Model (HRM) in simulating cavitation inside a diesel injector is evaluated. This model is based on the assumption of homogeneous flow, and was originally developed for flash boiling simulations. However, the model can potentially simulate the spectrum of vaporization mechanisms ranging from cavitation to flash boiling through the use of an empirical time scale which depends on the thermodynamic conditions of the injector fuel. A lower value of this time scale represents a lower deviation from thermal equilibrium conditions, which is an acceptable assumption for small-scale cavitating flows. Another important advantage is the ability of this model to be easily coupled with real fuel models.

Cabin Heating and Windshield Defrosting for Extended Range Electric, Pure Electric, & Plug-in Hybrid Vehicles

Conventional HVAC systems adjust the position of a temperature door, to achieve a required air temperature discharged into the passenger compartment. Such systems are based upon the fact that a conventional (non-hybrid) vehicle's engine coolant temperature is controlled to a somewhat constant temperature, using an engine thermostat. Coolant flow rate through the cabin heater core varies as the engine speed changes. EREVs (Extended Range Electric Vehicles) & PHEVs (Plug-In Hybrid Electric Vehicles) have two key vehicle requirements: maximize EV (Electric Vehicle) range and maximize fuel economy when the engine is operating. In EV mode, there is no engine heat rejection and battery pack energy is consumed in order to provide heat to the passenger compartment, for windshield defrost/defog and occupant comfort. Energy consumption for cabin heating must be optimized, if one is to optimize vehicle EV range.

Comparisons of Current Concepts for Press Hardened Steel Tailor Welded Blanks and Tailor Rolled Blanks on Center Pillar Reinforcements

Press hardened steels (PHS) are commonly used in automotive structural applications because of their combination of extremely high strength, load carrying capacity and the ability to form complex shapes in the press hardening process. Recent adoption of increased roof crush standards, side impact requirements and the increased focus on CO2 emissions and mass reduction have led autmotive manufacturers to significantly increase the amount of PHS being designed into future vehicle designs. As a way to further optimize the use of these steels, multi-gauge welded blanks of PHS and multi-material blanks of PHS to microalloyed steels of various thickness have been developed to help achieve these requirements. More recently, tailor rolled PHS, whereby the steel is rolled such that the thickness changes across the width of the sheet, have been developed.

Conditional Analysis of Enhanced Combustion Luminosity Imaging in a Spray-Guided Gasoline Engine with High Residual Fraction

High-speed (12 kHz) imaging of combustion luminosity (enhanced by using a sodium fuel additive) has been analyzed and compared to crank angle resolved heat release rates and mass fraction burn profiles in a spray-guided spark-ignited direct-injection (SG-SIDI) optical single-cylinder engine. The addition of a sodium-containing additive to gasoline greatly increases the combustion luminosity, which allows unintensified high-speed (12 kHz) imaging of early partially premixed flame kernel growth and overall flame propagation with excellent signal-to-noise ratio for hundreds of consecutive engine cycles. Ignition and early flame kernel growth are known to be key to understanding and eliminating poor burn cycles in SG-SIDI engines.

Coolant Pipe Press Fit Study

Coolant pipes are a prime connection units present in any engines that facilitates the flow of coolant and thereby keeping the engine under its optimum operating condition. Among the several influencing factors that deteriorate engines performance, the coolant leak is also one of the contributors. This could be caused primly due to leakage issues that arises from the pipe press fit zones. Henceforth it is very important to understand the root cause of this press-fit connection failure. The present study deals with press-fit between the pipe and housing in an engine which is subjected to extreme thermal loads (min of -40°C to a max temperature of +150°C) thereby causing the press-fit loosening effect.

Design of Engine-Out Virtual NOx Sensor Using Neural Networks and Dynamic System Identification

Fuel economy improvement and stringent emission regulations worldwide require advanced air charging and combustion technologies, such as low temperature combustion, PCCI or HCCI combustion. Furthermore, NOx aftertreatment systems, like Selective Catalyst Reduction (SCR) or lean NOx trap (LNT), are needed to reduce vehicle tailpipe emissions. The information on engine-out NOx emissions is essential for engine combustion optimization, for engine and aftertreatment system development, especially for those involving combustion optimization, system integration, control strategies, and for on-board diagnosis (OBD). A physical NOx sensor involves additional cost and requires on-board diagnostic algorithms to monitor the performance of the NOx sensor.

Detailed Simulations of Stratified Ignition and Combustion Processes in a Spray-Guided Gasoline Engine using the SparkCIMM/G-Equation Modeling Framework

Recently, high-speed optical imaging data for a single operating point of a spray-guided gasoline engine has, along with the flamelet model and the G-equation theory, enabled the development of the new spark-ignition model SparkCIMM. Within its framework, detailed chemistry flamelet models capture the experimental feature of multiple localized ignition events along the excessively stretched and restriking spark channel, as well as the observations of non-spherical highly corrugated early turbulent flame fronts. The developed flamelet models account for the substantial turbulent fluctuations in equivalence ratio and enthalpy present under spray-guided conditions. A non-unity Lewis number formulation captures the deficient species diffusion into the highly curved flame reaction zone.

Determination of Used Crankcase Oil Condition by Capillary Electrophoresis Analysis of Extracted Organic Acids

Organic acid degradation products and other anions in engine oil were speciated by capillary electrophoresis (CE) and liquid chromatography-mass spectrometry (LCMS) with electrospray ionization. The sample preparation procedure involved selectively extracting the acids and other water soluble salts into 0.05M aqueous potassium hydroxide. Samples of engine-aged mineral oil and synthetic engine oil contained formic acid, acetic acid, and complex mixtures of fatty acid degradation products. CE analysis of formic acid, acetic acid and selected fatty acids is proposed as a new chemical analysis method for evaluating the condition of engine oil and for studying the effects of high temperature-high load (HTHL) oxidation. Because the overall pattern of CE peaks in the electropherogram changes with oil age or condition, CE-fingerprint (i.e., pattern recognition) techniques may also be useful for evaluating an aged oil's condition or remaining service life.

Determination of Weld Nugget Size Using an Inverse Engineering Technique

In today's light-weight vehicles, the strength of spot welds plays an important role in overall product integrity, reliability and customer satisfaction. Naturally, there is a need for a quick and reliable technique to inspect the quality of the welds. In the past, the primary quality control tests for detecting weld defects are the destructive chisel test and peel test [1]. The non-destructive evaluation (NDE) method currently used in industry is based on ultrasonic inspection [2, 3, 4]. The technique is not always successful in evaluating the nugget size, nor is it effective in detecting the so-called “cold” or “stick” welds. Therefore, it is necessary to develop a precise and reliable noncontact NDE method for spot welds. There have been numerous studies in predicting the weld nugget size by considering the spot-weld process [5, 6].

Development of the Combustion System for General Motors' High-Efficiency Range Extender Ecotec Small Gas Engine

General Motors has developed an all-new Ecotec 1.5 L range extender engine for use in the 2016 next generation Voltec propulsion system. This engine is part of a new Ecotec family of small displacement gasoline engines introduced in the 2015 model year. Major enhancements over the range extender engine in the current generation Voltec propulsion system include the adoption of direct injection (DI), cooled external exhaust gas recirculation (EGR), and a high 12.5:1 geometric compression ratio (CR). Additional enhancements include the adoption of high-authority phasers on both the intake and exhaust camshafts, and an integrated exhaust manifold (IEM). The combination of DI with cooled EGR has enabled significant thermal efficiency gains over the 1.4 L range extender engine in the current generation Voltec propulsion system at high engine loads.

Effects of Fretting Corrosion on Lift Glass

The electrical architecture design of a rear back glass defrost grid system encompasses many critical criteria that must be integrated into the design. For example, the defrost clip location and interface to the glass must meet all vehicle performance requirements. If the defrost clip to the glass interface is not resistant to vibration and relative movement, detachment and loss of function can occur. This paper describes a back glass defrost clip with a solder joint that is robust to manufacturing variations and customer usage conditions. A designed experiment using Design for Six Sigma methodologies was performed to understand the effects of the attachment interface to the electrical wiring pigtail, and parameters that affect performance. The working constraints, testing set up, validation, and root cause investigation of the clip detachment phenomenon is covered in this paper.

Engine Diagnostics Using Acoustic Emissions Sensors

Engine acoustics measured by microphones near the engine have been used in controlled laboratory settings for combustion feedback and even combustion phasing control, but the use of these techniques in a vehicle where many other noise sources exist is problematic. In this study, surface-mounted acoustic emissions sensors are embedded in the block of a 2.0L turbocharged GDI engine, and the signal is analyzed to identify useful feedback features. The use of acoustic emissions sensors, which have a very high frequency response and are commonly used for detecting material failures for health monitoring, including detecting gear pitting and ring scuffing on test stands, enables detection of acoustics both within the range of human hearing and in the ultrasonic spectrum. The high-speed acoustic time-domain data are synchronized with the crank-angle-domain combustion data to investigate the acoustic emissions response caused by various engine events.

Evaluation and Design of Injector Hole Patterns Using CFD with a Fuel Tracer Diagnostic for Gasoline Direct Injection (GDI) Engines

A CFD code is enhanced with a fuel tracer diagnostic to track the liquid and vapor fuel mass separately from individual spray plumes of a multi-hole injector and the wall film. The approach works by solving a set of additional scalar transport equations for fuel vapor generated from individual nozzle hole and the wall film. The diagnostic tool is first validated against experiments from a 4-valve, wall-guided spark-ignition direct-injection (SIDI) engine. A CFD analysis is carried out to understand the experimentally observed trade-offs in combustion stability and smoke emissions between a 70degree hollow-cone swirl injector and a 40 degree, 5-hole, circular-type multi-hole injector at a lean, stratified idle operating condition. Engine tests show that the multi-hole injector results in lower COV of IMEP than the hollow-cone swirl injector at the expense of significantly higher smoke emissions.

Evaluation of Force-Based Spot Weld Modeling in Quasi-Static Finite Element Analysis

Evaluating spot weld separation is one of the most challenging tasks in a quasi-static simulation. There are several factors that exist in modeling welds analytically that can influence correlation to physical test. This paper presents 4 specific factors: spot weld representation, weld thickness, weld strength, and metal forming effects around spot welds. There are many ways in which a spot weld can be modeled within an FEA model from mesh independent beams to mesh dependent hex clusters. While each modeling technique comes with its unique sets of advantages and disadvantages, a method is chosen to best balance correlation, model setup timing and computation time. Dependent on the way the thickness of the spot weld is represented, artificial moments can be induced which misrepresents structural behavior. The assigned yield strength of the spot weld influences the behavior of the joint.

Experimental and Numerical Investigations of Close-Coupled Pilot Injections to Reduce Combustion Noise in a Small-Bore Diesel Engine

A pilot-main injection strategy is investigated for a part-load operating point in a single cylinder optical Diesel engine. As the energizing dwell between the pilot and main injections decreases below 200 μs, combustion noise reaches a minimum and a reduction of 3 dB is possible. This decrease in combustion noise is achieved without increased pollutant emissions. Injection schedules employed in the engine are analyzed with an injection analyzer to provide injection rates for each dwell tested. Two distinct injection events are observed even at the shortest dwell tested; rate shaping of the main injection occurs as the dwell is adjusted. High-speed elastic scattering imaging of liquid fuel is performed in the engine to examine initial liquid penetration rates.

Fatigue Behavior and Life Prediction for Aluminum Castings in the Absence of Casting Flaws

Cast aluminum alloys are increasingly used in cyclically loaded automotive structural applications for light weight and fuel economy. The fatigue resistance of aluminum castings strongly depends upon the presence of casting flaws and characteristics of microstructural constituents. The existence of casting flaws significantly reduces fatigue crack initiation life. In the absence of casting flaws, however, crack initiation occurs at the fatigue-sensitive microstructural constituents. Cracking and debonding of large silicon (Si) and Fe-rich intermetallic particles and crystallographic shearing from persistent slip bands in the aluminum matrix play an important role in crack initiation. This paper presents fatigue life models for aluminum castings free of casting flaws, which complement the fatigue life models for aluminum castings containing casting flaws published in [1].
