A Comparison New Car Assessment Program NCAP Requirements and Procedures Around the World

The New Car Assessment Program (NCAP), introduced in 1979 by the U.S. National Highway Traffic Safety Administration, is a vehicle safety rating system that conducts crash test and provides motoring consumers with an assessment of the safety performance of new cars. Similar programs were then developed around the world, initially for Europe (EuroNCAP), Australia (ANCAP), Japan (JNCAP), China (CNCAP) and Korea (KNCAP). NCAP most recently reached Latin America (LatinNCAP) and Southeast Asia (AseanNCAP). Although the roots are similar, many NCAP programs have significant differences on the test procedures and rating schemes. This paper is a comparative analysis of the recent NCAP protocols to highlight the most important technical differences.

A Comparison of Spray-Guided Stratified-Charge Combustion Performance with Outwardly-Opening Piezo and Multi-Hole Solenoid Injectors

This investigation was aimed at measuring the relative performance of two spray-guided, single-cylinder, spark-ignited direct-injected (SIDI) engine combustion system designs. The first utilizes an outwardly-opening poppet, piezo-actuated injector, and the second a conventional, solenoid operated, inwardly-opening multi-hole injector. The single-cylinder engine tests were limited to steady state, warmed-up conditions. The comparison showed that these two spray-guided combustion systems with two very different sprays had surprisingly close results and only differed in some details. Combustion stability and smoke emissions of the systems are comparable to each other over most of the load range. Over a simulated Federal Test Procedure (FTP) cycle, the multi-hole system had 15% lower hydrocarbon and 18% lower carbon monoxide emissions.

A Constant Radius Constant Speed Simulation Methodology-Yaw Rate Control

A simulation methodology is developed for the Constant Radius Constant Speed (CRCS) analysis to predict the ISO4138 [1] road test performance. The CRCS analysis can be used to predict the vehicle steady-state handling characteristics such as understeer, rear cornering compliance, and roll gradient, etc. The Yaw-Rate Control methodology is applied to replace the traditional driver-in-the-loop path-following approaches. Comparing to the path-following approaches, the proposed method is simpler to use, more efficient, accurate, and robust.

A New Method to Accelerate Road Test Simulation on Multi-Axial Test Rig

Road test simulation on test rig is widely used in the automobile industry to shorten the development circles. However, there is still room for further improving the time cost of current road simulation test. This paper described a new method considering both the damage error and the runtime of the test on a multi-axial test rig. First, the fatigue editing technique is applied to cut the small load in road data to reduce the runtime initially. The edited road load data could be reproduced on a multi-axial test rig successfully. Second, the rainflow matrices of strains on different proving ground roads are established and transformed into damage matrices based on the S-N curve and Miner rules using a reduction method. A standard simulation test for vehicle reliability procedure is established according to the proving ground schedule as a target to be accelerated.

A Three-Dimensional Flame Reconstruction Method for SI Combustion Based on Two-Dimensional Images and Geometry Model

A feasible method was developed to reconstruct the three-dimensional flame surface of SI combustion based on 2D images. A double-window constant volume vessel was designed to simultaneously obtain the side and bottom images of the flame. The flame front was reconstructed based on 2D images with a slicing model, in which the flame characteristics were derived by slicing flame contour modeling and flame-piston collision area analysis. The flame irregularity and anisotropy were also analyzed. Two different principles were used to build the slicing model, the ellipse hypothesis modeling and deep learning modeling, in which the ellipse hypothesis modeling was applied to reconstruct the flame in the optical SI engine. And the reconstruction results were analyzed and discussed. The reconstruction results show that part of the wrinkled and folded structure of the flame front in SI engines can be revealed based on the bottom view image.

Adjoint Method for Aerodynamic Shape Improvement

The main objective of this work is to demonstrate the merits of the Adjoint method to provide comprehensive information for shape sensitivities and design directions to achieve low drag vehicle shapes. The adjoint method is applied to a simple 2D airfoil and a 3D vehicle shape. The discrete Adjoint equations in the flow solvers are used to investigate further potential shape improvements of the low drag vehicle shapes. The low drag vehicle used in this study was designed earlier using the conventional approach (i.e., extensive use of wind tunnel testing). The goal is to use the already low drag vehicle shape and reduce its drag even further using the adjoint methodology without using the time-consuming and the high cost of wind tunnel testing. In addition, the present study is intended to compare the results with the other computational techniques such as surface pressure gradients method.

Aerodynamic Development of the 2011 Chevrolet Volt

This paper presents some of the challenges and successful outcomes in developing the aerodynamic characteristics of the Chevrolet Volt, an electric vehicle with an extended-range capability. While the Volt's propulsion system doesn't directly affect its shape efficiency, it does make aerodynamics much more important than in traditional vehicles. Aerodynamic performance is the second largest contributor to electric range, behind vehicle mass. Therefore, it was critical to reduce aerodynamic drag as much as possible while maintaining the key styling cues from the original concept car. This presented a number of challenges during the development, such as evaluating drag due to underbody features, balancing aerodynamics with wind noise and cooling flow, and interfacing with other engineering requirements. These issues were resolved by spending hundreds of hours in the wind tunnel and running numerous Computational Fluid Dynamics (CFD) analyses.

An Elementary Simulation of Vibration Isolation Characteristics of Hydraulically Damped Rubber Mount of Car Engine

Hydraulically damped rubber engine mounts (HDM) are an effective means of providing sufficient isolation from engine vibration while also providing significant damping to control the rigid body motions of the engine during normal driving conditions. This results in a system which exhibits a high degree of non-linearity in terms of both frequency and amplitude. The numerical simulation of vibration isolation characteristics of HDM is difficult due to the fluid-structure interaction between the main supporting rubber and fluid in chambers, the nonlinear material properties, the large deformation of rubber parts, structure contact problems among the inner parts, and the turbulent flow in the inertia track. In this paper an integrated numerical simulation analysis based on structural FEM and a lumped-parameter model of HDM is carried out.

Active collision avoidance can assist drivers to avoid longitudinal collision through active brake. Regenerative braking can improve the driving range and braking response speed. At this stage, conventional hydraulic braking system limits the implements of above technologies because of its poor performance of response speed and coordinated control. While the brake-by-wire system is a better actuator that can fulfill requirements of automotive electric and intelligent development due to its rapid response and flexible adjustment. However, the system control algorithm becomes more complicated with introduction of regenerative braking and active collision avoidance function, which is also the main problem solved in this paper.

Analysis of Diesel Injector Nozzle Flow Number Impact on Emissions and Performance of a Euro5 Automotive Diesel Engine

The present paper describes the results of a research project aimed at studying the impact of nozzle flow number on a Euro5 automotive diesel engine, featuring Closed-Loop Combustion Control. In order to optimize the trade-offs between fuel economy, combustion noise, emissions and power density for the next generation diesel engines, general trend among OEMs is lowering nozzle flow number and, as a consequence, nozzle hole size. In this context, three nozzle configurations have been characterized on a 2.0L Euro5 Common Rail Diesel engine, coupling experimental activities performed on multi-cylinder and optical single cylinder engines to analysis on spray bomb and injector test rigs. More in detail, this paper deeply describes the investigation carried out on the multi-cylinder engine, specifically devoted to the combustion evolution and engine performance analysis, varying the injector flow number.

Application of Failure Plastic Strain to Quasi-Static Finite Element Analysis for Projection Weld and Strain-based Spot Weld Evaluation

One of the most critical and important fracture mechanisms in a FMVSS207/210/225[1] test is the pull-thru of bolts from the body structure or spot weld separation. There are no analytically proven methods of making a judgment of pull-thru occurring except through evaluation of the plastic strain or through the thickness strain value around projection welds on Weld nut/stud bolt or spot welds. Therefore it is essential to have accurate criteria to evaluate the pull-thru. During elastic deformation, the sheet steel deforms while the quasi-static force is being applied and then returns to its original shape when the force is released. But when the force causes a stress that exceeds the yield strength, the sheet steel will permanently elongate with each additional unit of force applied, and it will not return to its original shape and size.

Approach to Validation Plan Development for Advanced Battery Systems in Vehicle Applications

As advanced battery systems become a standard choice for mainstream production vehicle portfolios, comprehensive battery system validation plans are essential to ensure that the battery performance, reliability, and durability targets are met prior to vehicle integration. (Note: Safety and Abuse testing are outside of the scope of this paper.) The validation plan for the Chevrolet Volt Rechargeable_Energy Storage System (RESS), the first lithium-ion battery pack designed and manufactured by General Motors (GM), was developed using a functional silo approach based on the battery design requirements documentation. While the Chevrolet Volt was the lead program at General Motors to use this validation plan development approach, other GM programs with different battery system mounting locations and cooling techniques are now using this method.

Architecture of iBus: A Self-Driving Bus for Public Roads

Safety of buses is crucial because of the large proportion of the public transportation sector they constitute. To improve bus safety levels, especially to avoid driver error, which is a key factor in traffic accidents, we designed and implemented an intelligent bus called iBus. A robust system architecture is crucial to iBus. Thus, in this paper, a novel self-driving system architecture with improved robustness, such as to failure of hardware (including sensors and controllers), is proposed. Unlike other self-driving vehicles that operate either in manual driving mode or in self-driving mode, iBus offers a dual-control mode. More specifically, an online hot standby mechanism is incorporated to enhance the reliability of the control system, and a software monitor is implemented to ensure that all software modules function appropriately. The results of real-world road tests conducted to validate the feasibility of the overall system confirm that iBus is reliable and robust.

1 As global automotive manufacturers prepare for the introduction of HFO-1234yf as the low Global Warming Potential (GWP) refrigerant solution in Europe and North America concerns over compressor durability due to oil migration still remain. This preliminary study evaluates several different variables that affect oil migration. Several compressor suppliers each having their own unique oil formulation for HFO-1234yf were included. Comparisons between vehicle tests and various accelerated lab test methods are made. In R134a automotive system the thresholds that cause compressor warranty are well understood. This study will compare AC systems running with HFO-1234yf at the same time identical systems with R134a are run to understand the relative effect of HFO-1234yf versus R134a.

Challenges for Tire Noise Evaluation on Common Pavements

Developing common methods of noise evaluation and facilities can present a number of challenges in the area of tire/pavement noise. Some of the issues involved include the design and construction of pavements globally, the change in pavement over time, and variation in the noise produced with standard test tires used as references. To help understand and address these issues for airborne tire/pavement noise, acoustic intensity measurement methods based on the On-board Sound Intensity (OBSI) technique have been used. Initial evaluations have included measurements conducted at several different proving grounds. Also included were measurements taken on a 3m diameter tire noise dynamometer with surfaces replicating test track pavements. Variation between facilities appears to be a function of both design/construction and pavement age. Consistent with trends in the literature, for smooth asphalt surfaces, the newest surface produced levels lower than older surfaces.

Characterization of Mechanical Behavior of Thermoplastics with Local Deformation Measurement

In quasi-static tension and compression tests of thermoplastics, full-field strain distribution on the gage section of the specimen can be captured using the two-dimensional digital image correlation method. By loading the test specimens made of a talc-filled and impact-modified polypropylene up to tensile failure and large compressive strains, this study has revealed that inhomogeneous deformation within the gage section occurs quite early for both test types. This leads to the challenge of characterizing the mechanical properties - some mechanical properties such as stress-strain relationship and fracture strain could depend on the measured section length and location. To study this problem, the true stress versus true strain curves determined locally in different regions within the gage length are compared.

Characterization of Metal Foil in Anisotropic Fracture Behavior with Dynamic Tests

Metal foil is a widely used material in the automobile industry, which not only is the honeycomb barrier material but is also used as current collectors in Li-ion batteries. Plenty of studies proved that the mechanical property of the metal foil is quite different from that of the metal sheet because of the size effect on microscopic scale, as the metal foil shows a larger fracture stress and a lower ductility than the metal sheet. Meanwhile, the fracture behavior and accurate constitutive model of the metal foil with the consideration of the strain rate effect are widely concerned in further studies of battery safety and the honeycomb. This article conducted experiments on 8011H18 aluminum foil, aiming to explore the quasi-static and dynamic tension testing method and the anisotropic mechanical behavior of the very thin foil. Two metal foil dog-bone specimens and three types of notched specimens were tested with a strain rate ranging from 2 × 10−4/s to 40/s and various stress states.

Combustion Characteristics of Iso-Octane/Hydrogen Flames under T and P Effects up to near Flammability Limits

Lean combustion is an approach to achieving higher thermal efficiency for spark ignition engines. However, it faces low burning velocity and unstable combustion problems near the lean flammability limits region. The current work is attempting to investigate the combustion characteristics of iso-octane flame with 0% and 30% H2 up to near lean limits (λ = 1.7) at 100-300 kPa and 393-453 K. The flame appeared spherically by 37 mJ spark energy at λ = 0.8-1.2, whereas the ultra-lean mixtures, λ ≥ 1.3, ignited at 3000 mJ under wrinkles and buoyancy effects. The impact of initial pressure and temperature on the lean mixture was stronger than the stoichiometric mixture regarding flame radius and diffusional-thermal instability. The buoyancy appeared at the highest burning velocity of 27.41 cm/s.

Conditional Analysis of Enhanced Combustion Luminosity Imaging in a Spray-Guided Gasoline Engine with High Residual Fraction

High-speed (12 kHz) imaging of combustion luminosity (enhanced by using a sodium fuel additive) has been analyzed and compared to crank angle resolved heat release rates and mass fraction burn profiles in a spray-guided spark-ignited direct-injection (SG-SIDI) optical single-cylinder engine. The addition of a sodium-containing additive to gasoline greatly increases the combustion luminosity, which allows unintensified high-speed (12 kHz) imaging of early partially premixed flame kernel growth and overall flame propagation with excellent signal-to-noise ratio for hundreds of consecutive engine cycles. Ignition and early flame kernel growth are known to be key to understanding and eliminating poor burn cycles in SG-SIDI engines.

Control System Development for the Diesel APU in Off-Road Hybrid Electric Vehicle

This paper developed a control system for the auxiliary power unit (APU) in off-road series hybrid electric special vehicle. A control system configuration was designed according to the requirements of the high voltage system in series hybrid electric special vehicle. Then optimal engine operating areas were defined. A gain scheduling engine speed PI controller was designed based on these areas. A closed loop voltage regulator was designed for the synchronous generator. The proposed control system was first validated on an APU control test bench. The test results showed the control system guaranteed the diesel APU good dynamic response characteristics while remaining stable output voltage. Finally, the APU control system was implemented on a diesel APU in an off-road series hybrid electric vehicle and a road test was conducted. The road test results showed the APU control system promised good performance in both vehicle dynamics and vehicle high voltage system.
