Significant computational and wind tunnel time were used to develop the 2006 Z06 to provide it with improved high speed stability, increased cooling capability and equivalent drag compared to the 2004 Chevrolet Corvette C5 Z06.

A Case Study on Airborne Road Noise Reduction of a Passenger Vehicle

This paper presents a case study on reducing road noise of a passenger vehicle. SEA, insertion loss and sound intensity measurements were the tools used in the study. A SEA model was constructed to predict the primary paths (panels or area) contributing to the overall interior sound field. Insertion loss measurements were used to verify the primary contributing paths identified using SEA. To provide further details of the primary paths, intensity maps of identified panels were measured allowing detailed reconstruction of the contributory panels. The SEA model, insertion loss, and intensity maps aided in providing possible design fixes that will effectively reduce road noise. Finally, comparisons of predicted results versus actual results at both a subsystem and a full vehicle level are included in this paper.

A Multi-hop Mobile Networking Test-bed for Telematics

An onboard vehicle-to-vehicle multi-hop wireless networking system has been developed to test the real-world performance of telematics applications. The system targets emergency and safety messaging, traffic updates, audio/video streaming and commercial announcements. The test-bed includes a Differential GPS receiver, an IEEE 802.11a radio card modified to emulate the DSRC standard, a 1xRTT cellular-data connection, an onboard computer and audio-visual equipment. Vehicles exchange data directly or via intermediate vehicles using a multi-hop routing protocol. The focus of the test-bed is to (a) evaluate the feasibility of high-speed inter-vehicular networking, (b) characterize 5.8GHz signal propagation within a dynamic mobile ad hoc environment, and (c) develop routing protocols for highly mobile networks. The test-bed has been deployed across five vehicles and tested over 400 miles on the road.

Accelerated Glass Reveal Molding Test

Over the past 20 years, polyvinyl chloride (PVC) has almost replaced metal in stationary glass reveal moldings with dramatic part cost savings on cars and trucks world-wide. The process of assembly is generally simple and convenient but to replace a reveal molding can be difficult. Many times, in order to replace the molding, it may also be necessary to replace or reseal the glass. In short, PVC reveal moldings, relatively inexpensive parts, are very expensive to service. Outside of general assembly and processing issues, there are 5 variables that may cause a failure in the performance of a stationary glass reveal molding. They are as follows: material degradation, crystallization, plasticizer loss, material properties, and molded-in stress. Because of modern standard PVC formulations and the material requirements of most automotive companies, material degradation, crystallization and plasticizer loss do not commonly cause failure. Material properties and molded-in stress do.

In automotive body manufacturing, there are two processes are often applied, Nominal Build and Functional Build. The Nominal Build process requires all individual stamping components meet their nominal dimensions with specified tolerances. While, the Functional Build process emphasizes more on the tolerances of the entire assembly as opposed to those of the individual stamped parts. The common goal of both processes is to build the body assemblies that meet the specified tolerances. Although there is strict tolerance specified for individual stamping parts the finished stampings frequently are released to assembly process with certain levels of dimensioning deviations, or they are within the specified tolerances but require heavy clamping during assembly. It is of high interest to predict the dimensional deviations in the stamping sub-assembly or body-in-white assembly process.

Application of Hydraulic Body Mounts to Reduce the Freeway Hop Shake of Pickup Trucks

When pickup trucks are driven on concrete paved freeways, freeway hop shake is a major complaint. Freeway hop shake occurs when the vehicle passes over the concrete joints of the freeway which impose in-phase harmonic road inputs. These road inputs excite vehicle modes that degrade ride comfort. The worst shake level occurs when the vehicle speed is such that the road input excites the vehicle 1st bending mode and/or the rear wheel hop mode. The hop and bending mode are very close in frequency. This phenomenon is called freeway hop shake. Automotive manufacturers are searching for ways to mitigate freeway hop shake. There are several ways to reduce the shake amplitude. This paper documents a new approach using hydraulic body mounts to reduce the shake. A full vehicle analytical model was used to determine the root cause of the freeway hop shake.

Design and Fabrication of an Aluminum Engine Cradle for a General Motors Vehicle

Automotive manufacturers have intensified their efforts to increase vehicle fuel economy by reducing weight without sacrificing vehicle size and comfort. Vehicle areas that offer the potential to reduce weight include chassis structural components. A cradle or a subframe is a chassis structural component that is utilized to support the engine/powertrain in front wheel drive vehicles. Traditionally, engine cradles have been manufactured by using stamped steel weldments. Recently, automotive designers are considering alternative processes, i.e., hydro-forming, as well as fabricating engine cradles using lightweight materials. The objective of this paper is to describe the development of an aluminum engine cradle for a General Motors's midsize vehicle. The design criteria and structural performance requirements for this cradle are presented along with an overview of the manufacturing processes used to produce this lightweight structural part.

Design of a Full-Scale Impact System for Analysis of Vehicle Pedestrian Collisions

The complexity of vehicle-pedestrian collisions necessitates extensive validation of pedestrian computational models. While body components can be individually simulated, overall validation of human pedestrian models requires full-scale testing with post mortem human surrogates (PMHS). This paper presents the development of a full-scale pedestrian impact test plan and experimental design that will be used to perform PMHS tests to validate human pedestrian models. The test plan and experimental design is developed based on the analysis of a combination of literature review, multi-body modeling, and epidemiologic studies. The proposed system has proven effective in testing an anthropometrically correct rescue dummy in multiple instances. The success of these tests suggests the potential for success in a full-scale pedestrian impact test using a PMHS.

The Milford Road Course is a new 2.9 mi (4.6 km), 20 turn, configurable closed course with 135 ft (41 m) of elevation change, constructed at the General Motors Proving Ground in Milford, MI, USA. This facility provides a convenient and safe venue for engineers to evaluate vehicle limit performance over extensive combinations of vertical, lateral and longitudinal acceleration at a wide range of speeds. This paper discusses the vehicle dynamics aspects of the facility design, simulation and construction.

Development of the 2006 Corvette Z06 Structural Cast Magnesium Crossmember

Since its very beginning in 1953, Corvette has been a pioneer in light weight material applications. The new 6th generation corvette high performance Z06 model required aggressive weight savings to achieve its performance and fuel economy targets. In addition to aluminum body structure and some carbon fiber components, the decision to use a magnesium front crossmember was identified to help achieve the targets. An overview of the Structural Cast Magnesium Development (SCMD) project will be presented which will provide information on key project tasks. Project focus was to develop the science and technical expertise to manufacture and validate large structural magnesium castings, which provide a weight reduction potential of 35 percent with respect to aluminum. The die cast magnesium cradle is being produced from a Mg-Al-RE alloy, designated AE44, for high temperature creep and strength performance as well as casting ductility requirements.

The drum brake pulsation is an issue that may cause a major customer complaint. One of the root causes of the drum pulsation is the deformation of the drum to an out of roundness (OOR) shape during the wheel-drum-axle assembly process under the presence of the uneven wheel flatness. This paper summarizes the newly developed OOR simulation method using ABAQUS and the counter-measures to reduce the OOR, and subsequently pulsation, by identifying the drum design parameter effects on OOR.

Fundamental Dynamics of Steering Wheel Torsional Vibration on Smooth Roads

Steering Wheel Torsional Vibration (SWTV) at highway speed on smooth roads is one important attribute affecting vehicle refinement. To ensure desirable SWTV performance, achieve the best design compromises and minimize the development cost, specific design targets need to be defined and the proposed design needs to be assessed very early in the vehicle development cycle. In this paper, the fundamental dynamics of SWTV are analyzed and examples are given to demonstrate the strategies to reduce the SWTV response. Influence of design parameters on the SWTV response is predicted for four vehicle platforms. General guidelines for designing suspension and steering systems are discussed to ensure achieving SWTV targets.

Future Truck Steering Effort Optimization

In an endeavor to improve upon historically subjective and hardware-based steering tuning development, a team was formed to find an optimal and objective solution using Design For Six Sigma (DFSS). The goal was to determine the best valve assembly design within a hydraulic power-steering assist system to yield improved steering effort and feel robustness for all vehicle models in a future truck program. The methodology utilized was not only multifaceted with several Design of Experiments (DOEs), but also took advantage of a CAE-based approach leveraging modeling capabilities in ADAMS for simulating full-vehicle, On-Center Handling behavior. The team investigated thirteen control factors to determine which minimized a realistic, compounded noise strategy while also considering the ideal steering effort function (SEF) desired by the customer. In the end, it was found that response-dependent variability dominated the physics of our valve assembly design concept.

Practicing automotive sound quality engineers are those individuals responsible for understanding and/or conducting the physical and perceptual measurement of automotive sound. This document draws upon the experience of the four authors and thus contains many “rules-of-thumb” which the authors have found to work well in their many automotive related sound quality projects over the past years. When necessary, more detailed publications are referenced. The intent of publication of this document is to provide a reference to assist in automotive sound quality work efforts and to solicit feedback from the general sound quality community as to the completeness of the material presented.

Minimization of Error for Enforced Motion in FEM

Several methods are currently used to enforce motion in different types of noise and vibration models. Experimentally based FRF models often use a matrix inversion technique to enforce motion. In finite element models, the large mass method is one that is very commonly used. A literature review has shown few guidelines for determining the size of these large masses. In this paper, the relationship between the matrix inversion technique and the large mass method is derived. From this relationship, conditions necessary for these large mass FEM models to converge to the same answers as the matrix inversion technique are derived. These conditions are then used to develop a criterion for determining a smallest possible large mass. Results from a simple model are presented to demonstrate the criterion.

Modeling Costs and Fuel Economy Benefits of Lightweighting Vehicle Closure Panels

This paper illustrates a methodology in which complete material-manufacturing process cases for closure panels, reinforcements, and assembly are modeled and compared in order to identify the preferred option for a lightweight closure design. First, process-based cost models are used to predict the cost of lightweighting the closure set of a sample midsized sports utility vehicle (SUV) via material and process substitution. Weight savings are then analyzed using a powertrain simulation to understand the impact of lightweighting on fuel economy. The results are evaluated in the context of production volume and total mass change.

The Hood ajar sensing system provides customer feedback regarding the latch positional state of hood. If the sensing system is not robust to variation due to manufacturing, thermal conditions, and assembly, diagnostic failures can result. Executing various elements of the design for six sigma process can reduce the potential for diagnostic failures. This paper presents a method for achieving quality improvements by developing transfer functions, and using them for sensitivity and variance analysis. Control parameters were optimized to minimize non-conformal situations in the presence of various noise conditions.

Pneumatic Brake Apply System Response and Aero-Acoustic Performance Considerations

Over the past decade, the automotive industry has seen a rapid decrease in product development cycle time and an ever increasing need by original equipment manufacturers and their suppliers to differentiate themselves in the marketplace. This differentiation is increasingly accomplished by introducing new technology while continually improving the performance of existing automotive systems. In the area of automotive brake system design, and, in particular, the brake apply subsystem, an increased focus has been placed on the development of electrohydraulic apply systems and brake-by-wire systems to replace traditional pneumatic and hydraulic systems. Nevertheless, the traditional brake apply systems, especially vacuum-based or pneumatic systems, will continue to represent the majority of brake apply system production volume into the foreseeable future, which underscores the need to improve the performance and application of these traditional systems in passenger cars and light-trucks.

Static Load Sharing Characteristics of Transmission Planetary Gear Sets: Model and Experiment

One of the most common applications of planetary (epi-cyclic) gear sets is found in automotive transmissions. A planetary gear set typically total torque applied to be shared by multiple planets making a higher power density possible. This advantage of the planetary gear sets relies heavily on the assumption that each pinion carries an equal share of the total torque applied. However, in production, gear manufacturing and assembly variations along with certain design parameters may prevent equal load sharing among the planets. Here, a generalized mathematical model of a single-stage planetary gear set having n planets is developed to predict load shared by each planet under quasi-static conditions. The model takes into account effects of two most common errors including pinion carrier errors and gear run-out errors. Results of an experimental test program are used to validate the predictions of the model. Generalized guidelines for equal load sharing are also presented.

Managing (minimizing and optimizing) the total mass of a vehicle is recognized as a critical task during the development of a new vehicle, as well as throughout its production lifecycle. This paper summarizes a literature review of, and investigation into, the strategies, methods and best practices for achieving low total mass in new vehicle programs, and/or mass reductions in existing production vehicle programs. Empirical and quantitative data and examples from the automotive manufacturers and suppliers are also provided in support of the material presented.
