General Motors Powertrain Division has developed the next generation big block V8 engine for introduction in the 1996 model year. In addition to meeting tighter emission and on-board diagnostic legislation, this engine evolved to meet both customer requirements and competitive challenges. Starting with the proven dependability of the time tested big block V8, goals were set to substantially increase the power, torque, fuel economy and overall pleaseability of GM's large load capacity gasoline engine. The need for this new engine to meet packaging requirements in many vehicle platforms, both truck and OEM, as well as a requirement for minimal additional heat rejection over the engine being replaced, placed additional constraints on the design.

General Motors Powertrain Group (GMPTG) has developed an all new small block V8 engine, designated LS1, for introduction into the 1997 Corvette. This engine was designed to meet both customer requirements and competitive challenges while also meeting the ever increasing legislated requirements of emissions and fuel economy. This 5.7L V8 provides increased power and torque while delivering higher fuel economy. In addition, improvements in both QRD and NVH characteristics were made while meeting packaging constraints and achieving significant mass reductions.

A DIGITAL COMPUTER SIMULATION FOR SPARK-IGNITED ENGINE CYCLES

A comprehensive cycle analysis has been developed for four-stroke spark-ignited engines from which the indicated performance of a single cylinder engine was computed with a reasonable degree of accuracy. The step-wise cycle calculations were made using a digital computer. This analysis took into account mixture composition, dissociation, combustion chamber shape (including spark plug location), flame propagation, heat transfer, piston motion, engine speed, spark advance, manifold pressure and temperature, and exhaust pressure. A correlation between the calculated and experimental performance is reported for one engine at a particular operating point. The calculated pressure-time diagram was in good agreement with the experimental one in many respects. The calculated peak pressure was 10 per cent lower and the thermal efficiency 0.8 per cent higher than the measured values. Thus this calculational procedure represents a significant improvement over constant volume cycle approximations.

A Simulation Model for the Saturn VUE Green Line Hybrid Vehicle

In developing the 2007 Model Year Saturn VUE Green Line hybrid vehicle, a vehicle model for prediction of fuel economy and performance was developed. This model was developed in Matlab / Simulink / Stateflow by augmenting an existing conventional vehicle model to include hybrid components and controls. The generic structure and the functionalities of the model are presented. This simulation model was used for rapid concept selection and requirements balancing early in the vehicle development process. Engine usage and energy distributions are shown based on simulation results. Fuel economy breakdown was also discussed.

A Subsystem Crash Test Methodology for Retention of Convenience Organizer Equipment System in Rear Impact

Any equipment system or vehicle component like the Convenience Organizer storage system needs to be retained within the cargo compartment without intruding into the passenger compartment for occupant safety during a high speed impact. This paper outlines a test method to evaluate the retention of such a system in a rear impact environment. The method utilizes a low speed barrier to simulate a high speed RMB (Rear Moving Barrier) impact. The content of the low speed RMB impact test setup was developed utilizing DYNA3D analytical simulation results from a full vehicle model subjected to high-speed RMB impact. The retention of the equipment developed through this test method was confirmed on a full scale rear impact test.

Accelerated Glass Reveal Molding Test

Over the past 20 years, polyvinyl chloride (PVC) has almost replaced metal in stationary glass reveal moldings with dramatic part cost savings on cars and trucks world-wide. The process of assembly is generally simple and convenient but to replace a reveal molding can be difficult. Many times, in order to replace the molding, it may also be necessary to replace or reseal the glass. In short, PVC reveal moldings, relatively inexpensive parts, are very expensive to service. Outside of general assembly and processing issues, there are 5 variables that may cause a failure in the performance of a stationary glass reveal molding. They are as follows: material degradation, crystallization, plasticizer loss, material properties, and molded-in stress. Because of modern standard PVC formulations and the material requirements of most automotive companies, material degradation, crystallization and plasticizer loss do not commonly cause failure. Material properties and molded-in stress do.

Aggregating Technologies for Reduced Fuel Consumption: A Review of the Technical Content in the 2002 National Research Council Report on CAFE

The National Research Council (NRC) recently published a report entitled “Effectiveness and Impact of Corporate Average Fuel Economy (CAFE) Standards” intended to help U.S. policymakers in the formulation of CAFE policy. In the Report, the NRC projects fuel consumption reductions from the application of a wide range of engine, transmission, and vehicle technologies. The Report employs a simple multiplicative method to aggregate the effects of multiple technologies on fuel consumption. In this paper, a basic energy balance calculation is used to examine the NRC results against theoretical limits. Theoretical limits are calculated using measured and simulated breakdowns of system energy losses incurred during vehicle operation on EPA driving cycles. This analysis demonstrates the inherently optimistic results produced by simple aggregation methodologies. Methods for enhancing the accuracy of the technology-aggregation process are proposed.

Anti-Shudder Property of Automatic Transmission Fluids - A Study by the International Lubricants Standardization and Approval Committee (ILSAC) ATF Subcommittee

In recent years, the slip lock-up mechanism has been adopted widely, because of its fuel efficiency and its ability to improve NVH. This necessitates that the automatic transmission fluid (ATF) used in automatic transmissions with slip lock-up clutches requires anti-shudder performance characteristics. The test methods used to evaluate the anti-shudder performance of an ATF can be classified roughly into two types. One is specified to measure whether a μ-V slope of the ATF is positive or negative, the other is the evaluation of the shudder occurrence in the practical vehicle. The former are μ-V property tests from MERCON® V, ATF+4®, and JASO M349-98, the latter is the vehicle test from DEXRON®-III. Additionally, in the evaluation of the μ-V property, there are two tests using the modified SAE No.2 friction machine and the modified low velocity friction apparatus (LVFA).

Bolt-load Retention Testing of Magnesium Alloys for Automotive Applications

For automotive applications at elevated temperatures, the need for sufficient creep resistance of Mg alloys is often associated with retaining appropriate percentages of initial clamp loads in bolt joints. This engineering property is often referred to as bolt-load retention (BLR); BLR testing is a practical method to quantify the bolt load with time for engineering purposes. Therefore, standard BLR test procedures for automotive applications are desired. This report summarizes the effort in the Structural Cast Magnesium Development (SCMD) project under the United States Automotive Materials Partnership (USAMP), to provide a technical basis for recommending a general-purpose and a design-purpose BLR test procedures for BLR testing of Mg alloys for automotive applications. The summary includes results of factors influencing BLR and related test techniques from open literature, automotive industry and research carried out in this laboratory project.

Combustion Characteristics of a Reverse-Tumble Wall-Controlled Direct-Injection Stratified-Charge Engine

Experimentally obtained combustion responses of a typical reverse-tumble wall-controlled direct-injection stratified-charge engine to operating variables are described. During stratified-charge operation, the injection timing, ignition timing, air-fuel ratio, and levels of exhaust gas recirculation (EGR) generally determine the fuel economy and emissions performance of the engine. A detailed heat-release analysis of the experimental cylinder-pressure data was conducted. It was observed that injection and ignition timings determine the thermal efficiency of the engine by controlling primarily the combustion efficiency of the stratified charge. Hence, combustion phasing is determined by a compromise between work-conversion efficiency and combustion efficiency. To reduce nitric-oxide (NOx) emissions, a reduction in overall air-fuel ratio as well as EGR addition is required.

Concept and Implementation of a Robust HCCI Engine Controller

General Motors recently demonstrated two driveable test vehicles powered by a Homogeneous Charge Compression Ignition (HCCI) engine. HCCI combustion has the potential of a significant fuel economy benefit with reduced after-treatment cost. However, the biggest challenge of realizing HCCI in vehicle applications is controlling the combustion process. Without a direct trigger mechanism for HCCI's flameless combustion, the in-cylinder mixture composition and temperature must be tightly controlled in order to achieve robust HCCI combustion. The control architecture and strategy that was implemented in the demo vehicles is presented in this paper. Both demo vehicles, one with automatic transmission and the other one with manual transmission, are powered by a 2.2-liter HCCI engine that features a central direct-injection system, variable valve lift on both intake and exhaust valves, dual electric camshaft phasers and individual cylinder pressure transducers.

Design and Development of a Switching Roller Finger Follower for Discrete Variable Valve Lift in Gasoline Engine Applications

Global environmental and economic concerns regarding increasing fuel consumption and greenhouse gas emission are driving changes to legislative regulations and consumer demand. As regulations become more stringent, advanced engine technologies must be developed and implemented to realize desired benefits. Discrete variable valve lift technology is a targeted means to achieve improved fuel economy in gasoline engines. By limiting intake air flow with an engine valve, as opposed to standard throttling, road-load pumping losses are reduced resulting in improved fuel economy. This paper focuses on the design and development of a switching roller finger follower system which enables two mode discrete variable valve lift on end pivot roller finger follower valvetrains. The system configuration presented includes a four-cylinder passenger car engine with an electro-hydraulic oil control valve, dual feed hydraulic lash adjuster, and switching roller finger follower.

Design and Fabrication of an Aluminum Engine Cradle for a General Motors Vehicle

Automotive manufacturers have intensified their efforts to increase vehicle fuel economy by reducing weight without sacrificing vehicle size and comfort. Vehicle areas that offer the potential to reduce weight include chassis structural components. A cradle or a subframe is a chassis structural component that is utilized to support the engine/powertrain in front wheel drive vehicles. Traditionally, engine cradles have been manufactured by using stamped steel weldments. Recently, automotive designers are considering alternative processes, i.e., hydro-forming, as well as fabricating engine cradles using lightweight materials. The objective of this paper is to describe the development of an aluminum engine cradle for a General Motors's midsize vehicle. The design criteria and structural performance requirements for this cradle are presented along with an overview of the manufacturing processes used to produce this lightweight structural part.

Design of a Dual Wall Air Gap Exhaust Manifold

The new regulations to reduce emissions have resulted in the development of new techniques to maintain or enhance competitive performance. A requirement for the manifold is to help meet the reduction in cold start emissions, particularly during the transient conditions from start to 100 seconds following the Federal Test Procedures for vehicle emissions. Finite element computer models were developed to predict inner and outer wall temperatures, and to determine structural soundness. Tests were performed to assure that noise levels were minimized. Dynamometer lab and field tests were performed to verify that the manifold would meet the design requirements. From the results of these tests and analyses, modifications were made to the weld and manufacturing techniques to improve product life and reduce noise. Dual wall manifolds have proven durability to meet high exhaust gas temperatures up to 1650°F (900°C), while meeting the performance, noise, and weight reduction goals.

Development and Control of Electro-hydraulic Fully Flexible Valve Actuation System for Diesel Combustion Research

Fully flexible valve actuation (FFVA) system, often referred to as camless valvetrain, employs electronically controlled actuators to drive the intake and/or exhaust valves. This technology enables the engine controller to tailor the valve event according to the engine operating condition in real-time to improve fuel economy, emissions and performance. At GM Research and Development Center, we have developed laboratory electro-hydraulic FFVA systems for single cylinder gasoline engines. The objective of this work is to develop a FFVA system for advanced diesel combustion research. There are three major differences between gasoline and diesel engines in terms of applying the FFVA systems. First, the orientation of the diesel engine valves and the location of the fuel injection system complicate the packaging issue. Second, the clearance between the valves and the piston for diesel engines are extremely small.

Development and Optimization of a Small-Displacement Spark-Ignition Direct-Injection Engine - Stratified Operation

Superior fuel economy was achieved for a small-displacement spark-ignition direct-injection (SIDI) engine by optimizing the stratified combustion operation. The optimization was performed using computational analyses and subsequently testing the most promising configurations experimentally. The fuel economy savings are achieved by the use of a multihole injector with novel spray shape, which allows ultra-lean stratification for a wide range of part-load operating conditions without compromising smoke and hydrocarbon emissions. In this regard, a key challenge for wall-controlled SIDI engines is the minimization of wall wetting to prevent smoke, which may require advanced injection timings, while at the same time minimizing hydrocarbon emissions, which may require retarding injection and thereby preventing over-mixing of the fuel vapor.

Development and Validation of Engine Models Via Automated Dynamometer Tests

An automated engine dynamometer test procedure is developed and mathematical models for the main engine control variables are derived from the resulting data base. The new procedure involves sequential testing at many speed/load conditions for various combinations of air fuel ratio, spark timing and exhaust gas recirculation. The total testing time required for generating the data base of more than 2000 test points is less than twelve hours. An independent transient speed/load test is also conducted for the purpose of validating the engine models. The measured and model predicted data are compared for this test which corresponds to a segment of the EPA urban schedule.

Development of a Belt CVT Fluid Test Procedure Using the VT20/25E Belt Box for the DEX-CVT® Specification

The introduction of the continuously variable transmission (CVT) by General Motors required the introduction of a test to evaluate fluid for the ECOTEC VTi transmission. With assistance from Van Doorne's Transmissie (VDT), the belt and sheave supplier for the transmission, a rig was constructed to test fluids in a transmission-like environment without the variability of in-vehicle testing. The test schedule includes testing for fluid friction coefficient, shear stability, and wear rating and is currently subject to further work aimed at confirming repeatability and discrimination. Once confirmed, the new procedure will become part of the DEX-CVT® specification for the new service fluids for the VT20/25E transmissions.

Development of a Rapid Prototyping Controller-based Full-Authority Diesel Engine Controller

A rapid prototyping controller (RPC) based, full-authority, diesel control system is developed, implemented, tested and validated on FTP cycle. As rapid prototyping controller, dSPACE Autobox is coupled with a fast processor based slave for lower level I/O control and a collection of in-house designed interface cards for signal conditioning. The base software set implemented mimics the current production code for a production diesel engine. This is done to facilitate realistic and accurate comparison of production algorithms with new control algorithms to be added on future products. The engine is equipped with all the state-of-the art subsystems found in a modern diesel engine (common rail fuel injection, EGR, Turbocharger etc.).

Development of an Improved Cosmetic Corrosion Test By the Automotive and Aluminum Industries for Finished Aluminum Autobody Panels

The Automotive Aluminum Alliance in conjunction with SAE ACAP founded a corrosion task group in 2000 with a goal to establish an in-laboratory cosmetic corrosion test for finished aluminum auto body panels, which provides a good correlation with in-service performance. Development of this test involves a number of key steps that include: (1) Establishing a reservoir of standard test materials to provide a well-defined and consistent frame of reference for comparing test results; (2) Defining a real-world performance for the reference materials through on-vehicle tests conducted in the U.S. and Canada; (3) Evaluating existing laboratory, proving ground, and outdoor tests; (4) Conducting statistically designed experiments to evaluate the effects of cyclic-test variables; (5) Comparing corrosion mechanisms of laboratory and on-vehicle tests; and (6) Conducting a round robin test program to determine the precision of the new test. Several of these key steps have been accomplished.
