A Comprehensive Testing and Evaluation Approach for Autonomous Vehicles

Performance testing and evaluation always plays an important role in the developmental process of a vehicle, which also applies to autonomous vehicles. The complex nature of an autonomous vehicle from architecture to functionality demands even more quality-and-quantity controlled testing and evaluation than ever before. Most of the existing testing methodologies are task-or-scenario based and can only support single or partial functional testing. These approaches may be helpful at the initial stage of autonomous vehicle development. However, as the integrated autonomous system gets mature, these approaches fall short of supporting comprehensive performance evaluation. This paper proposes a novel hierarchical and systematic testing and evaluation approach to bridge the above-mentioned gap.

A Computational Fluid Dynamics (CFD) Model for Gear Churning

This paper presents a computational fluid dynamics (CFD) model for predicting power losses associated with churning of oil by gears or other similar rotating components. The modeling approach and parameters are optimized to ensure the accuracy, robustness, and computational efficiency of these predictions. These studies include a look at two types of mesh and a turbulence model selection. The focus is on multiple reference frame (MRF) modeling technique for its computational efficiency advantage. Model predictions are compared to previously published experimental data [1] under varying operating conditions typical for an automotive transmission application. The model shows good agreement with the hardware both quantitatively and qualitatively, capturing the trends with speed and submersion level. The paper concludes with presenting some key lessons learned, and recommendation for future work to ultimately build a highly reliable tool as part of the virtual product development.

A Nonlinear Slip Ratio Observer Based on ISS Method for Electric Vehicles

Knowledge of the tire slip ratio can greatly improve vehicle longitudinal stability and its dynamic performance. Most conventional slip ratio observers were mainly designed based on input of non-driven wheel speed and estimated vehicle speed. However, they are not applicable for electric vehicles (EVs) with four in-wheel motors. Also conventional methods on speed estimation via integration of accelerometer signals can often lead to large offset by long-time integral calculation. Further, model uncertainties, including steady state error and unmodeled dynamics, are considered as additive disturbances, and may affect the stability of the system with estimated state error. This paper proposes a novel slip ratio observer based on input-to-state stability (ISS) method for electric vehicles with four-wheel independent driving motors.

A Parametric Sensitivity Study of Predicted Transient Abuse Loads for Sizing Electric Drive-Unit and Driveline Components

The design and development of electric vehicles involves many unique challenges. One such challenge involves accurately predicting driveline abuse torque loads early in the design cycle to aid with sizing drive-unit and driveline components. Since electrified drivelines typically lack a torque-limiting “fuse” element such as a torque converter or slipping clutch, they can be vulnerable to sudden transient events involving high wheel acceleration or deceleration. Component sizing must account for the loads caused by such events, and these loads must be accurately quantified early on when vehicle parameters haven’t been finalized yet. Early load predictions can be made by completing abuse maneuver simulations where key parameters are varied to gauge their influence on simulated loads. Understanding how these parameters impact loads allows for better risk assessment during the design process, as these parameters will inevitably change until a final design is iterated upon.

A Process to Characterize the Sound Directivity Pattern of AVAS Speaker

Speaker performance in Acoustic Vehicle Alerting System (AVAS) plays a crucial role for pedestrian safety. Sound radiation from AVAS speaker has obvious directivity pattern. Considering this feature is critical for accurately simulating the exterior sound field of electrical vehicles. This paper proposes a new process to characterize the sound directivity pattern of AVAS speaker. The first step of the process is to perform an acoustic testing to measure the sound pressure radiated from the speaker at a certain number of microphone locations in a free field environment. Based on the geometry of a virtual speaker, the locations of each microphone and measured sound pressure data, an inverse method, namely the inverse pellicular analysis, is adopted to recover a set of vibration pattern of the virtual speaker surface. The recovered surface vibration pattern can then be incorporated in the full vehicle numerical model as an excitation for simulating the exterior sound field.

A Renewed Look at Centralized vs. Decentralized Actuation for Braking Systems

De-centralized brake actuation – that is, brake systems that incorporate individual actuators at each wheel brake location to both provide the apply energy and the modulation of braking force – is not a new area of study. Typically realized in the form of electro-mechanical brake calipers or drum brakes, or as “single corner” hydraulic actuators, de-centralized actuation in braking systems has already been deployed in production on General Motor EV1 Electric Vehicle (1997) in the form of electric drum brakes and has been studied continually by the automotive industry since then. It is frequently confused with “brake by wire,” and indeed practical implementations of de-centralized actuation are a form of brake by wire technology. However, with millions of vehicles on the road already with “brake by wire” systems - the vast majority of which have centralized brake actuation – the future of “brake by wire” is arguable settled.

A Solution for a Fail-Operational Control of Steer-by-Wire System without Mechanical Backup Connection

The past five years have seen significant research into autonomous vehicles that employ a by-wire steering rack actuator and no steering wheel. There is a clear synergy between these advancements and the parallel development of complete Steer-by-Wire systems for human-operated passenger vehicle applications. Steer-by-Wire architectures presented thus far in the literature require multiple layers of electrical and/or mechanical redundancy to achieve the safety goals. Unfortunately, this level of redundancy makes it difficult to simultaneously achieve three key manufacturer imperatives: safety, reliability, and cost. Hindered by these challenges, as of 2020 only one production car platform employs a Steer-by-Wire system. This paper presents a Steer-by-Wire architectural solution featuring fail-operational steering control architected with the objective of achieving all system safety, reliability, and cost goals.

A System Safety Perspective into Chevy Bolt’s One Pedal Driving

The Chevy Bolt’s One Pedal Driving feature is a new electrification propulsion enhancement that allows the driver to accelerate, decelerate and hold their vehicle stationary by just using the accelerator pedal. With this new feature, the driver is relieved of having to switch between pressing the accelerator pedal and brake pedal to slow, stop and hold the vehicle stationary. While this feature provides a convenience to the driver, it also presents a paradigm shift in driver engagement and control system responsibility for executing certain functions that the driver was traditionally responsible to perform. Various system safety techniques were involved in the development of such a feature both from a traditional functional safety perspective as well as a Safety of the Intended Functionality (SOTIF) perspective.

Advanced Continuous Sensing Technology for Hydraulic Brake Fluid

The Continuous Fluid Level and Quality Indicator (CFLQI) technology is focused on increasing the sampling frequency of brake fluid reservoir volume and detecting specific brake fluid contaminants. CFLQI targets to improve diagnostics detection range and resulting degraded vehicle operation strategies by increasing sensitivity to brake fluid loss and the addition of a fluid quality feature. The theory of CFLQI is to improve future autonomous and highly automated vehicle performance, both of which will have reduced driver input and service schedules, by providing earlier fluid level and fluid health warnings. The two technologies selected to prove theory of operation were ultra-sonic sensor and capacitive sense element technology. Both technologies show initial capability to meet fluid sensing targets with system level ASIL D ASIC design. The CFLQI compliments and improves upon current technology of brake pad wear sensors, leak detection diagnostics and brake fluid level monitoring.

Aftertreatment Layouts Evaluation in the Context of Euro 7 Scenarios Proposed by CLOVE Abstract

Euro 7/VII regulations are currently under discussion and are expected to be the last big regulatory step in Europe. From available documentation, it is clear the aim of further regulating the extended conditions of use which are still responsible of high emission events (e. g. cold start or altitude) as well as regulating secondary emissions such as NH3, N2O, CH4, Aldehydes (HCHO). Even if not completely fixed yet, the EU7 limits will be challenging for internal combustion engines and even more for Diesel. Despite a consistent reduction of market share, Diesel engines are expected to remain a significant portion in certain sectors such as Heavy duty (HD) and Light-commercial vehicle (LCV) for some decades. In order to reach the new limits being proposed, besides minimizing engine-out emissions, Diesel powertrain will need an aftertreatment system able to work at very high efficiency right after engine start and in almost every working and environmental condition.

An Automated Procedure for Implementing Steer Input during Ditch Rollover CAE Simulation

Vehicle manufacturers conduct tests to develop crash sensing system calibrations. Ditch fall-over is one of a suite of laboratory tests used to develop rollover sensing calibrations that can trigger deployment of safety devices like roof rail airbags and seat belt pretensioners. The ditch fall-over test simulates a flat road followed by a ditch on one side of the road. The vehicle heads into the ditch and the driver applies swift steer input once the ditch slope is sensed. Typically, the steer input is applied when the two down-slope wheels on the ditch side enter the ditch. Multi-Body Dynamics (MBD) software can be used for virtual simulation of these test events. Conventionally in simulations, the vehicle-model is run without steer input and the marking line crossing time is observed/manually recorded from observation of simulation video. This recorded time is used to apply the steer input and the full event is then re-simulated.

Analysis of Energy-Efficient Management of a Light-Duty Parallel-Hybrid Diesel Powertrain with a Belt Alternator Starter

The paper presents the main results of a study on the simulation of energy efficient management of on-board electric and thermal systems for a medium-size passenger vehicle featuring a parallel-hybrid diesel powertrain with a high-voltage belt alternator starter. A set of advanced technologies has been considered on the basis of very aggressive fuel economy targets: base-engine downsizing and friction reduction, combustion optimization, active thermal management, enhanced aftertreatment and downspeeding. Mild-hybridization has also been added with the goal of supporting the downsized/downspeeded engine performance, performing energy recuperation during coasting phases and enabling smooth stop/start and acceleration. The simulation has implemented a dynamic response to the required velocity and manual gear shift profiles in order to reproduce real-driver behavior and has actuated an automatic power split between the Internal Combustion Engine (ICE) and the Electric Machine (EM).

Application of Brake System Failed State Performance and Reliability Requirements to Brake System Architecting

The modern braking system in the field today may be controlled by over a million lines of computer code and may feature several hundred moving parts. Although modern brake systems generally deliver performance, even with partial failures present in the system, that is well above regulatory minimums, they also have a level of complexity that extends well beyond what the authors of existing regulations had envisioned. Complexity in the braking system is poised for significant increases as advanced technologies such as self-driving vehicles are introduced, and as multiple systems are linked together to provide vehicle-level “features” to the driver such as deceleration (which can invoke service braking, regenerative braking, use of the parking brake, and engine braking). Rigorous safety-case analysis is critical to bring a new brake system concept to market but may be too tedious and rely on too many assumptions to be useful in the early architecting stages of new vehicle development.

Application of Transient Magnetic Fields to a Magnetosensitive Device

EMC Component Validation Responsibilities encompass many realms. One of these realms is the effect of magnetic fields on silicon-based devices. This article describes a method for exposing these devices to magnetic fields with waveforms other than the traditional sinusoidal excitation. The method commonly used to explore the sensitivity of active silicon devices is exposure of the device to a representative sinusoidal field and observation of its reaction or lack thereof. The challenge is to characterize the representative field and be able to verify its effectiveness. Recent vehicle level testing of new designs has brought our attention to time-varying or transient magnetic field shapes that create deviations not previously detected with Military Standard 461 (MIL-STD-461) type sinusoidal magnetic field exposure.

Automation in Simulation Process: Simplifying the Complexity in Vehicle Design

General Motors (GM) vehicle design operations group has envisioned that all designers and Design Engineers (DEs) should be able to analyze simple and single components and produce robust subsystem parts to support full vehicle system analysis. This vision is achieved by developing the Smart Simulation Tool (SST) within the Siemens NX CAD system. This tool empowers the designers to take charge of simple parts and produce high quality parts first time. This tool will also make both design and engineering analysis organizations at General Motors more efficient and productive. This paper describes the Smart Simulation Tool that was developed to automate the pre and post processing tasks of the Siemens NX Advanced Simulation process. Generally, the simulation process consumes a lot of designer’s time for building the Finite Element Analysis (FEA) models, typically one to two hours and is very tedious and has the potential for errors.

Axle Efficiency Comparison Method and Spin Loss Benefit of Front Axle Disconnect Systems

There are a variety of test protocols associated with vehicle fuel economy and emissions testing. As a result, a number of test protocols currently exist to measure axle efficiency and spin loss. The intent of this technical paper is to describe a methodology that uses a singular axle efficiency and spin loss procedure. The data can then be used to predict the effects on vehicle FE and GHG for a specific class of vehicles via simulation. An accelerated break-in method using a comparable energy approach has been developed, and can be used to meet the break-in requirements of different vehicle emission test protocols. A “float to equilibrium” sump temperature approach has been used to produce instantaneous efficiency data, which can be used to more accurately predict vehicle FE and GHG, inclusive of Cold CO2. The “Float to Equilibrium” approach and “Fixed Sump Temperature” approach has been compared and discussed.

Benefits and Application Bandwidth of Phenolic Piston Material in Opposed Piston Calipers

The use of reinforced phenolic composite material in application to hydraulic pistons for brake calipers has been well established in the industry - for sliding calipers (and certain fixed calipers with high piston length to diameter ratios). For decades, customers have enjoyed lower brake fluid temperatures, mass savings, improved corrosion resistance, and smoother brake operation (less judder). However, some persistent concerns remain about the use of phenolic materials for opposed piston calipers. The present work explores two key questions about phenolic piston application in opposed piston calipers. Firstly, do opposed piston calipers see similar benefits? Do high performance aluminum bodied calipers, where the piston may no longer be a dominant heat flow path into the fluid (due to a large amount of conduction and cooling enabled by the housing), still enjoy fluid temperature reductions?

Brake System Design for Dedicated BEV Architectures

As fossil fuels dwindle and more electric vehicles enter the market, there is an opportunity to reevaluate the standard brake system. This paper will discuss and compare the differences in brake system sizing between a non-regenerative braking internal combustion engine vehicle and a dedicated battery electric vehicle with regenerative braking. It will use a model derived from component dynamometer testing and vehicle test data of a mid-size production vehicle. The model will be modified for the mass and regenerative braking capabilities of a battery electric vehicle. The contribution of regenerative braking energy will be analyzed and compared to show its impact on component sizing, thermal sizing, and lining life. The detailed design study will calculate the parameters for caliper, rotor design, actuation, etc., that are optimized for 100% regen enabled vehicles.

The purchase of a new automobile is unquestionably a significant investment for most customers, and with this recognition, comes a correspondingly significant expectation for quality and reliability. Amongst automotive systems -when it comes to considerations of reliability - the brakes (perhaps along with the tires) occupy a rarified position of being located in a harsh environment, subjected to continuous wear throughout their use, and are critical to the safe performance of the vehicle. Maintenance of the brake system is therefore a fact of life for most drivers - something that almost everyone must do, yet given the potentially considerable expense, it is something that of great benefit to minimize.

Braking with a Trailer and Mountain Pass Descent

A truly strange - but very interesting - juxtaposition of thought occurs when considering customer’s deceleration needs for towing heavy trailers in mountainous regions, and the seemingly very different area of sizing brakes for Battery Electric Vehicles (BEV) and other regenerative braking-intensive vehicle applications, versus brakes for heavy-duty trucks and other vehicles rated to tow heavy trailers. The common threads between these two very different categories of vehicles include (a) heavy dependence on the powertrain and other non-brake sources of energy loss to control the speed of the vehicle on the grade and ensure adequate capacity of the brake system, (b) a need to consider descent conditions where towing a heavy trailer is feasible (in the case of heavy trailer towing) or initiating a descent with a full state of charge is realistic (in the case of BEVs), which forces consideration of different descents versus the typical (for brake engineers) mountain peak descent.
