69 Development of Gear Train Behavioral Analysis Technologies Considering Non-linear Elements

A numerical calculation method, which enables the analysis of gear train behavior including non-linear elements in a motorcycle engine, was established. During the modeling process, it was confirmed that factors such as bearing distortion, radial bearing clearance and elastic deformation of a tooth flank could not be neglected because they effect the rotation behavior. To keep a high accuracy, those factors were included in the simulation model, after they were converted into the rigidity elements along the rotational direction of each gear model. In addition, the model was combined with a crankshaft behavior calculation model for a driving and excitation source. A time domain numerical integration method was used to perform the transient response simulation across a wide range of engine speeds. A jump phenomenon of response behavior of the driven gear was predicted that is a characteristic of non-linear response. The phenomenon was also observed in a physical test.

A New Variable Valve Engine Applying Shuttle Cam Mechanism

Variable-valve-actuation mechanism is considered to be one of the most suitable solutions to realize the compatibility between higher power output and performances in the practical speed range. A new variable-valve-actuation mechanism named “Shuttle Cam” was designed and studied. In this mechanism which was applied to a conventional motorcycle engine with rocker arms and gear-train-driven valve system, the cam gears move along the idler gear. And cam shafts simultaneously slide along the rocker-arm slipper surfaces which are concentric with the idler gear. Consequently valve lift varies continuously in accordance with the alteration in the rocker-arm lever ratio and the cam phasing changes simultaneously in accordance with the cam gear rotation. Result of the experiments has confirmed that the mechanism functions accurately even at high speeds up to 10,000 rpm and some improvements were achieved in power output, fuel consumption, idling quality, and exhaust-noise level.

Advanced Control System of Variable Compression Ratio (VCR) Engine with Dual Piston Mechanism

A dual piston Variable Compression Ratio (VCR) engine has been newly developed. This compact VCR system uses the inertia force and hydraulic pressure accompanying the reciprocating motion of the piston to raise and lower the outer piston and switches the compression ratio in two stages. For the torque characteristic enhancement and the knocking prevention when the compression ratio is being switched, it is necessary to carry out engine controls based on accurate compression ratio judgment. In order to accurately judge compression ratio switching timing, a control system employing the Hidden Markov Model (HMM) was used to analyze vibration generated during the compression ratio switching. Also, in order to realize smooth torque characteristics, an ignition timing control system that separately controls each cylinder and simultaneously performs knocking control was constructed.

Application of Engine Load Estimation Method Using Crank Angular Velocity Variation to Spark Advance Control

The technology to estimate engine load using the amplitude of crankshaft angular velocity variation during a cycle, which is referred to as “Δω (delta omega)”, in a four-stroke single-cylinder gasoline engine has been established in our former studies. This study was aimed to apply this technology to the spark advance control system for small motorcycles. The cyclic variation of the Δω signal, which affects engine load detection accuracy, was a crucial issue when developing the system. To solve this issue, filtering functions that can cope with various running conditions were incorporated into the computation process that estimates engine loads from Δω signals. In addition, the system made it possible to classify engine load into two levels without a throttle sensor currently used. We have thus successfully developed the new spark advance system that is controlled in accordance with the engine speed and load.

CFD Analysis of Lubricant Fluid Flow in Automotive Transmission

An analytic technology able to rapidly and accurately predict oil flows and churning torque in a transmission has been developed. The new method uses the finite difference method for analysis; with regard to wall boundaries it reproduces the shapes of physical objects by imparting boundary information to cells. This has made it a simple matter to treat the rotation and meshing of the gears, which form oil flows, and has also reduced the calculation cost. Tests of single-phase and multi-phase flows and churning torque were conducted in order to verify the accuracy of the new method. Calculation results for the flow velocity fields produced by rotating bodies, the trajectory of oil, and the behavior of the surface of the fluid displayed a good correlation with test results. Considering air entrainment in the oil, the ability of the method to reproduce these phenomena at high speeds of rotation was also increased.

Comparison of Three Active Chassis Control Methods for Stabilizing Yaw Moments

Using stabilizing yaw-moment diagrams, the authors analyzed three methods of active chassis control for their effect and effective ranges during cornering maneuvers. The following results were obtained: controlling the transverse distribution of driving and braking forces cancels the changes in a vehicle's dynamic characteristics caused by acceleration and deceleration. Controlling the distribution of roll stiffness is only effective in ranges with high lateral acceleration, and the effect varies depending on the longitudinal weight distribution. Controlling the rear wheel steering angle is most effective in a range with a small side slip angle, but this effect decreases with an increase in the angle, especially during deceleration.

Consideration about Meshing of Worm Gear Based on MUB (Meshing Under Base-Circle) Theory for EPS

This paper will discuss the stress reduction of the worm wheel for an electric power steering (EPS) system. The research discussed in this paper focused on the worm wheel, the EPS component that determines the maximum diameter of the system. If the stress of the worm wheel could be reduced without increasing in size, it would be possible to reduce the size of the worm wheel and EPS system. In order to reduce the stress of the worm wheel, the conventional design method has extended the line-of-action toward outside of the worm wheel to increase the contact ratio of the gears and these method lead to an increase in the outer diameter. In order to address this issue, past research proposes the basic concept to extend line-of-action toward the inside of the worm wheel. And this new meshing theory was named MUB (Meshing Under Base-circle) theory. In this paper, characteristics of meshing of the gear formed by MUB theory are determined in more detail.

Control Device of Electronically Controlled Fuel Injection System of Air-cooled Engines for Small Motorcycles

In conventional electronically controlled fuel injection systems, when the battery is inadequately charged, the small amount of electric power generated from the alternator by the kick starter operation is consumed by all electrical loads including the battery. This causes a voltage drop, hence the fuel injection system does not function due to a power shortage. To eliminate the power shortage, an installed relay circuit opens all electric loads other than the fuel injection system. This allows the fuel injection system to use all the electric power generated by the kick starter operation aided through using an additionally incorporated condenser. This type of electric power control system has been incorporated into the ECU. Thus, the control system has been realized that permits starting of an engine by using the kick-starter even when the battery is completely discharged.

Development of Active Noise Control System Optimized for Road Noise Reduction

In this paper, a newly developed Active Noise Control (ANC) system is introduced, that effectively reduces road noise, which becomes a major issue with electrified vehicles, and that enhances vehicle interior sound levels matching seamless acceleration by electric drive. Conventionally, reducing road noise using ANC requires numerous sensors and speakers, as well as a processor with high computing power. Therefore, the increase in system cost and the complexity of the system are obstacles to its spread. To overcome these issues, this system is developed based on four concepts. The first is a modular system configuration with unified interface to apply to various vehicle types and grades. The second is the integration and optimal placement of noise source reference sensors to achieve both reduction in number of parts and noise reduction performance.

Development of Electric Motor for Electric Motorcycle for Business Use

A new DC brushless motor, which has an almost equivalent driving performance to a 50 cm₃ scooter engine, has been developed to be used in a new electric motorcycle for business. The traction motor is compact enough to be mounted close to the driveshaft of the transmission, which helps reduce friction in the drive train. Consequently, in the downsized motor, by mounting the drive train unit with the PDU (Power Drive Unit) on the wheel side by applying reduction gears, it enables the reduction of maximum motor torque requirement. It also enables other parts of the drive system to be integrated into one unit. In this motor, IPM (Interior Permanent Magnet) structure has been implemented to cope with the high rotation of the motor, and the concentrated winding stator coil has been implemented for downsizing. As for the rotor, the magnets were placed in sections and the yoke shapes were improved to achieve higher rotation speeds that provide the higher power.

Development of Feedback-Based Active Road Noise Control Technology for Noise in Multiple Narrow-Frequency Bands and Integration with Booming Noise Active Noise Control System

When a vehicle is in motion, noise is generated in the cabin that is composed of noise in multiple narrow-frequency bands and caused by input from the road surface. This type of noise is termed low-frequency-band road noise, and its reduction is sought in order to increase occupant comfort. The research discussed in this paper used feedback control technology as the basis for the development of an active noise control technology able to simultaneously reduce noise in multiple narrow-frequency bands. Methods of connecting multiple single-frequency adaptive notch filters, a type of adaptive filter, were investigated. Based on the results, a method of connecting multiple filters that would mitigate mutual interference caused by different controller transmission characteristics was proposed.

Development of Intake Air Pressure Sensorless Fuel Injection System for Small Motorcycles

A new control system using O₂ feedback control has been developed as an alternative to intake air pressure sensors. This control method uses the operational condition compensation coefficient Kbu. This coefficient encompasses the state of the engine and environmental conditions such as atmospheric pressure, and corrects fuel injection in response to changes in these factors. Kbu makes it possible to control the amount of fuel injection without depending on an intake air pressure sensor. It also makes it possible to carry out the appropriate air-fuel ratio correction even at times when O₂ feedback control is not operating, such as the cold period, when the engine is first started, or during transient operation, by using Kbu values recorded in the Engine Control Unit (henceforth ECU).

The mounting of lithium-ion batteries (LIB) in hybrid electric vehicles (HEV) calls for the configuration of highly robust control systems. When mounting LIBs in the vehicle, it is important to accurately ascertain and precisely control the state of the battery. In order to achieve high durability, it is important to configure highly reliable systems capable of dependably preventing overcharging as well as to have control technology based on software that can contribute to extended battery life. The system configuration applies an overcharge prevention system that uses voltage detection with an emphasis on reliability. Furthermore, a method for varying the range of state of charge (SOC) control in the vehicle according to the battery state is implemented to assure durability. In order to achieve this, battery-state detection technology was developed for the purpose of correctly detecting and judging the battery state.

Development of Prediction Method of Static Torque Sharing Distribution of Planetary Gear Sets Generated by Manufacturing Error Distribution

This paper discusses a method of predicting the torque distribution on planet gears originating in manufacturing errors, which is necessary for appropriate strength design of the gears in planetary gear sets. First, an expression of relation between manufacturing errors and the torque on the planet gears in a normal n-planet planetary gear set was derived. As a result, an equation expressing the distribution of torque to the planet gears was obtained. Tests were conducted to verify the validity of the equation in the case of a 4-planet planetary gear set. In order to predict the distribution of torque, it was necessary to estimate the stiffness of the planetary gear set that was the subject of the relational expression. These stiffness values were calculated by numerical analysis using a 3D FEM, into which blueprint values and material property values were input.

Development of a Push Button-Type Electrically Controlled Gear Selector

When selecting a transmission gear, it has been standard to shift by operating a lever-type gear selector, but with advances in transmission technology and vehicle control, there is currently demand for technical progress in the operating method of the gear selector, and a good balance between intuitive operation by users and prevention of accidental operation is required. The authors have developed a push button-type electrically controlled gear selector that makes shifting easy to master and enables intuitive operation. A push button-type shifter should essentially be suitable for intuitive operation, but difficulty in distinguishing between selections has been an issue. However, we posited that distinguishing gear position selections by differentiating button operation direction as well as button positioning and shape could be implemented effectively. Through verification with test subjects, we have confirmed that this shift selector is intuitive and helpful in mastering operation.

Recently, automotive emission regulations are being further tightened, such as the Tier III/LEV III in the U.S. As a result, reducing cost of after-treatment systems to meet these strict regulations has become an urgent issue, and then the demand for high-precision air-fuel ratio (A/F) control which can achieve this cost reduction is high [1]. On the other hand, in order to meet rapidly changing market needs, it is becoming difficult to keep enough development periods that enable sufficient calibration by trial-and-error, such as feedback-gain calibration. This leads to an increase in three-way catalytic converter costs in some cases. For these reasons, it is necessary to construct control system that can make full use of hardware capabilities, can shorten development periods regardless of the skill level of engineers.

New valve control system (HYPER VTEC:Variable Valve Timing and Lift Electronic Control System) having valve inactive mechanism which engine power is made to be united to the environment conservation was developed for motorcycle engines of sport type having higher engine speed. Mass increase in the valve operating system of this system is kept to a minimum with a compact, simple mechanism. The system enables high engine speed up to 13,500 rpm without abnormal motion of valves, having high reliability and durability. In addition, the valve control system has the enhancement of fuel economy and the effect of decreasing the intake and exhaust system sound during 2-valve operation. The switching mechanism part of the operating valve number was manufactured by cold forging, and has decreased costs. This system has been adopted to the sport type motorcycle CB400SF for domestic model in 1999.

The two liter DOHC-VTEC engine developed for the Honda S2000 produces 179kW (240HP, which is 120HP per liter). It is the highest output power among all naturally aspirated two liter engines ever mass-produced. It also achieves an exhaust emission level within National LEV standards. The new engine utilizes a redesigned VTEC cylinder head, in which MIM (metal injection molding) rocker arms are used. The new cylinder block with a ladder frame structure for its lower part, a newly developed camshaft drive chain and gear system and a metal honeycomb catalyst with an air pump start-up system are also utilized.

A motor-assist system has been developed and employed for the "Insight' hybrid car. The system consists of an internal combustion engine as the primary power source, with an electric motor placed around the engine's crankshaft. Such construction reduces the system's volume significantly and offers more flexibility for the power plant layout. The system's functions include regeneration during braking, an idle stop mechanism, driving power assistance, and power supply for the 12V electrical system. A proper energy management method for various driving modes has been established by combining these functions, and fuel economy is significantly improved as a result. As another control feature, an active motor vibration control system compensates the idling vibration that is unique to three-cylinder engines.

Development of γ′-Fe4N Phase Control Technology and Low-Carbon Alloy Steel for High-Strength Nitrided Gear

A new nitriding technology and material technology have been developed to increase the strength of microalloyed gears. The developed nitriding technology makes it possible to freely select the phase composition of the nitride compound layer by controlling the treatment atmosphere. The treatment environment is controlled to exclude sources of supply of [C], and H2 is applied as the carrier gas. This has made it possible to control the forward reaction that decomposes NH3, helping to enable the stable precipitation of γ′-phase, which offers excellent peeling resistance. A material optimized for the new nitriding technology was also developed. The new material is a low-carbon alloy steel that makes it possible to minimize the difference in hardness between the compound layer and the substrate directly below it, and is resistant to decline in internal hardness due to aging precipitation in the temperature range used in the nitriding treatment.
