47 Development of a Titanium Material by Utilizing Off-Grade Titanium Sponge

Titanium alloy for forging and pure titanium material for exhaust systems have been developed. The forging alloy will be applied to production of lightweight motorcycle frames and the pure titanium will be applied to improve engine performance. The materials have been made inexpensive by the use of off-grade sponge that includes many impurities for production of titanium ingot. Stable characteristics have been obtained by controlling oxygen equivalent after setting the volume of tolerable impurities by considering mechanical properties and production engineering. In spite of low-cost, the material provides the same design strength compared to conventional material, and enables parts production with existing equipment. A review of manufacturing and surface treatment processes indicated a reduction in the price of titanium parts produced with this new material.

49 Development of Pb-free Free-Cutting Steel Enabling Omission of Normalizing for Crankshafts

Crankshafts of motorcycles require high strength, high reliability and low manufacturing cost. Recently, a reduction of Pb content in the free-cutting steel, which is harmful substance, is required. In order to satisfy such requirements, we started the development of Pb-free free-cutting steel which simultaneously enabled the omission of the normalizing process. For the omission of normalizing process, we adjusted the content of Carbon, Manganese and Nitrogen of the steel. This developed steel can obtain adequate hardness and fine microstructure by air-cooling after forging. Pb-free free-cutting steel was developed based on Calcium-sulfur free-cutting steel. Pb free-cutting steel is excellent in cutting chips frangibility in lathe process. We thought that it was necessary that cutting chips frangibility of developed steel was equal to Pb free-cutting steel. It was found that cutting chips frangibility depend on a non-metallic inclusion's composition, shape and dispersion.

52 Development of a Four-stroke Engine with Turbo Charger for Personal Watercraft

There is a movement to apply emission control in a marine engine as well due to high public awareness of environmental concern in the United States. We started at the development of 3-seater Personal Watercraft (PWC) equipped with 4-stroke engines in taking environment conformity and potential into account. The PWC employed series 4-cylinder 1100cc displacement engine that has been used for mass production motorcycles. The engine was modified to satisfy requirements for PWC, as a marine engine, such as performance function and corrosion. In order to achieve greater or equal power/weight ratio as against two-stroke PWCs, a four-stroke engine for PWC with an exhaust turbo charger was developed. As a result, we succeeded in developing an engine that attained top-level running performance and durability superior to competitors' 2-stroke engines.

A Computer Simulation for Motorcycle Rider–Motion in Collision

A computer simulation method for motorcycle rider motion in a collision on a passenger car has been developed. The computer simulation results were in two cases of collision, at 45 degree and 90 degree angles against the side of a passenger car. The simulated results were compared to the test results for validation. The simulation software of explicit finite element method (FEM) has been used, because of its capability for expressing accurate shape and deformation. The mesh size was determined with consideration for simulation accuracy and calculation time, and an FEM model of a motorcycle, an airbag, a dummy, a helmet and a passenger car were built. To shorten the calculation time, a part of the model was regarded as a rigid body and eliminated from the contact areas. As a result, highly accurate dummy posture and head velocity at the time of contact on the ground were simulated in the two cases of collision.

A Statistical Tire Model Concept - Applications to Vehicle Development

The tires are one of the most important parts of the vehicle chassis, as they significantly influence aspects such as vehicle's directional stability, braking performance, ride comfort, NVH, and fuel consumption. The tires are also a part whose size affects the vehicle's essential specifications such as wheelbase and track width. The size of the tires should therefore be determined in the initial stage of vehicle development, taking into account whether the size allows the vehicle to achieve the targeted overall performance. In estimations of vehicle performance, computer simulation plays more of an important role, and simulated tire models are designed to reproduce the measured tire characteristics of existing tires. But to estimate the chassis performance with various tire sizes or with tires of uncommon sizes, the prevailing modeling approach, “individual models for individual tires,” would not function well because of limited ability to expand tire models to unfamiliar sizes.

A Study of PGM-Free Oxidation Catalyst YMnO3 for Diesel Exhaust Aftertreatment

Manganese oxides show high catalytic activity for CO and HC oxidation without including platinum group metals (PGM). However, there are issues with both thermal stability and resistance to sulfur poisoning. We have studied perovskite-type YMnO₃ (YMO) with the aim of simultaneously achieving both activity and durability. This paper describes the oxidation activity of PGM-free Ag/i-YMO, which is silver supported on improved-YMO (i-YMO). The Ag/i-YMO was obtained by the following two methods. First, Mn⁴+ ratio and specific surface area of YMO were increased by optimizing composition and preparation method. Second, the optimum amount of silver was supported on i-YMO. In model gas tests and engine bench tests, the Ag/i-YMO catalyst showed the same level of activity as that of the conventional Pt/γ-Al₂O₃ (Pt = 3.0 g/L). In addition, there was no degradation with respect to either heat treatment (700°C, 90 h, air) or sulfur treatment (600°C to 200°C, total 60 h, 30 ppm SO₂).

Currently, two consolidated aftertreatment technologies are available for the reduction of NOx emissions from diesel engines: Urea SCR (Selective Catalytic Reduction) systems and LNT (Lean NOx Trap) systems. Urea SCR technology, which has been widely used for many years at stationary sources, is becoming nowadays an attractive alternative also for light-duty diesel applications. However, SCR systems are much more effective in NOx reduction efficiency at high load operating conditions than light load condition, characterized by lower exhaust gas temperatures.

A new concept for occupant deceleration control in a crash

In order to minimize occupant injury in a vehicle crash, an approach was attempted to address this issue by making the wave form of vehicle body deceleration (deceleration curve) optimal to lower the maximum deceleration value applied to the occupant. A study with a one-dimensional, two-mass model was conducted to the kinetic mechanism between the body deceleration curve and the responding occupant''s motion while finding a mathematical solution for the optimal body deceleration curve. A common feature of the derived mathematical solutions is that they consist of three aspects: high deceleration, low or negative deceleration, and constant deceleration. This was demonstrated by simulation with a three-dimensional dummy. The results show that the response of the dummy closely agrees with that of the one-dimensional, two-mass model, thus proving the adequacy of the mathematical solution, and that occupant injury was reduced.

Analysis of CVT Element Vibration by In-Situ Measurement

When the belt contacts a pulley in a pushing belt-type CVT, vibration is generated by frictional force due to rubbing between the individual elements that are components of the belt, which is said to increase wear and noise. The authors speculated that the source of that vibration is misalignment of the secondary pulley and primary pulley V-surfaces. To verify that phenomenon, a newly developed micro data logger was attached to an element of a mass-produced metal pushing V-belt CVT and the acceleration was measured at rotations equal to those at drive (1000 to 2500 r/m). In addition, the results of calculations using a behavior analysis model showed that changes in pulley misalignment influence element vibration, and that the magnitude of the vibration is correlated to the change in the metal pushing V-belt alignment immediately before the element contacts the pulley.

Analysis of Stress Distribution of Timing Belts by FEM

A model of a timing belt analyzed by FEM (a general non-linear finite element program:ABAQUS) successfully confirmed the mechanism that generates belt cord stress. Analysis revealed a good correlation between the experimental and computed results of stress distribution of the belt cord. Through calculation, it was discovered that belts broke near the tooth root, which is the point of maximum stress of the cord.

Anisotropic Material Damage Model of Randomly Oriented Thermoplastic Composites for Crash Simulation

In this research, a material model was developed that has orthotropic properties with respect to in-plane damage to support finite element strength analysis of components manufactured from a randomly oriented long-fiber thermoplastic composite. This is a composite material with randomly oriented bundles of carbon fibers that are approximately one inch in length. A macroscopic characteristic of the material is isotropic in in-plane terms, but there are differences in the tension and compression damage properties. In consideration of these characteristics, a material model was developed in which the damage evolution rate is correlated with thermodynamic force and stress triaxiality. In-plane damage was assumed to be isotropic with respect to the elements. In order to validate this material model, the results from simulation and three-point bending tests of closed-hat-section beams were compared and found to present a close correlation.

Application of Aluminum for Automobile Chassis Parts

Several processes, such as casting, forging, and pressing, were used in the manufacturing of the Honda NSX's aluminum chassis. For casting, a high grade method which utilizes program control of mold temperature was developed and put into practical use. For optimum forging, a selection of cold and hot processes were investigated and a process to save energy during processing was pursued. As a result, an overall weight reduction of approximately 50% was achieved.

Application of Load Path Index U* for Evaluation of Sheet Steel Joint with Spot Welds

An attempt was made to apply the index U* in detail analysis of load paths in structural joints under static load, using as examples coupling structures of two joined frames with hat-shaped sections, and T-beam joint structures each including spot welds, both of which are widely used in automotive body structures. U* is a load path analysis index that expresses the strength of connection between load points and arbitrary points on a structure. It was possible to identify areas making up load paths by means of the magnitude of U* values, and to clarify the areas that should be coupled in order to achieve effective load transfer to contiguous members. In addition, because it is possible to determine whether or not each section of a structure possesses the potential for load transfer using U* analysis, the research also demonstrated that U* could be used as an indicator of joint structures providing efficient load transfer.

Application of Rapid Heat and Cool Molding to High Strength Outer Parts without Painting Treatment

Glass fiber reinforced plastic of polyamide is applied as one of the materials used for the high strength exterior parts of a motorcycle, such as a rear grab rail or a carrier, to which both strength and good exterior appearance are required. However, Glass Fiber reinforced Polypropylene (PPGF), which is relatively inexpensive material, has a property that the contained glass fibers are prone to be exposed at the surface and, therefore, the requirements for good appearance are hardly met by using PPGF. In this study, Heat and Cool molding method (H&C molding) was employed to realize a cost reduction by using PPGF yet without applying painting process, and the established method was applied to mass production while fulfilling the requirements for a good exterior appearance. In H&C molding, the metal molds are heated up by steam and cooled down by water after molding.

Atomization in High-Pressure Die Casting - Step 2 Simulation of Atomized Flow of Molten Aluminum by LES-VOF Method

The atomization of molten aluminum when injected during high-pressure die casting is analyzed to determine its effect in enhancing the strength of the product being cast. In the previously reported first step of this study, molten aluminum was injected into open space and its atomization was observed photographically. Now in the second step of the study, a simulation is conducted to determine how the molten aluminum becomes atomized at the injection nozzle (gate) and how this atomized material flows and fills the cavity. A new simulation method is developed based on large-eddy simulation coupled with the volume-of-fluid method. The simulation system is verified by comparing its output with photographs taken in the first step of the study. Simulations are then conducted using an approximation of a real cavity to visualize how it is filled by the atomized molten aluminum.

Concept for Improving Cost Effectiveness of Thermoelectric Heat Recovery Systems

The practical application of heat recovery using thermoelectrics requires the realization of reasonable cost effectiveness. Therefore, a thermoelectric generator (TEG) structure that can compatibly increase efficiency and reduce cost was investigated with the aim of enhancing cost effectiveness. To increase efficiency, a method of using a vacuum space structure to reduce the TEG size was investigated to enable installation just after the close-coupled catalyzer, which is subject to many space restrictions. It was found that by making it possible to use high temperature exhaust heat, power generation efficiency can be increased to approximately twice that of the typical under floor installation. In addition, coupled simulation of heat transfer and power generation using FEM, 1D cost effectiveness simulations, and bench tests were performed with the aim of reducing cost.

Corrosion Resistance of Gas Shielded Metal Arc Welds with E-coat

Gas shielded metal arc welding is generally applied to automobile chassis parts. However, the weld parts with the E-coat show poor corrosion resistance. Therefore, the corrosion mechanism of the weld parts was investigated. The results found two reasons why the weld parts corroded faster than the non weld parts:(1)inadequate phosphating (2)defects in the E-coat. After detailed investigation, it was clarified that the major cause of poor corrosion resistance was the defects in the E-coat caused by slags formed on the surface of the weld bead. Therefore the amount of slag has to be decreased to improve the corrosion resistance. The effect of shielding gas composition on the amount of slag was then investigated. In the case of Ar and oxidizing gas mixture, the corrosion resistance improved as the oxidizing gas content decreased. This was due to the reduction of slags.

Designing for Turbine Housing Weight Reduction Using Thermal Fatigue Crack Propagation Prediction Technology

Turbine housings in car engine turbochargers, which use costly stainless steel castings, account for nearly 50% of the parts cost of a turbocharger. They are also the component which controls the competitiveness of the turbocharger, in terms of both function and cost. In this research, focusing on thermal fatigue resistance which is one of the main functions demanded of a turbine housing, achieving reduction in wall thickness while securing sufficient thermal fatigue resistance, it is possible to reduce the amount of material used in the turbine housing and aimed for cost reduction. Therefore, we built a method to quantitatively predict, using 3D FEM, the lifespan from the initiation of thermal fatigue cracking to the formation of a penetrating crack which leads to gas leakage.

Development and Application of FM Multipath Distortion Rate Measurement System Using a Fading Emulator Based on Two-Stage Method

The suitability of FM radio receivers for automobiles has conventionally been rated by evaluating reception characteristics for broadcast waves in repeated driving tests in specific test environments. The evaluation of sound quality has relied on the auditory judgment due to difficulties to conduct quantitative evaluations by experiments. Thus the method had issues in terms of the reproducibility and objectivity of the evaluations. To address these issues, a two-stage method generating a virtual radio wave environment on a PC was developed. The research further defined the multipath distortion rate, MDr, as an index for the sound quality evaluation of FM receivers, and the findings concerning the suitability of the evaluation of FM terminals for automobiles were reported at the 2015 SAE World Congress.

Development of Aluminium Hollow Subframe Using High-Pressure Die Casting

High-tensile steel plates and lightweight aluminum are being employed as materials in order to achieve weight savings in automotive subframe. Closed-section structures are also in general use today in order to efficiently increase parts stiffness in comparison to open sections. Aluminum hollow-cast subframe have also been brought into practical use. Hollow-cast subframe are manufactured using sand cores in gravity die casting (GDC) or low-pressure die casting (LPDC) processes. Using these manufacturing methods, it is difficult to reduce product thickness, and the limitations of the methods therefore make the achievement of weight reductions a challenge. The research discussed in this paper developed a lightweight, hollow subframe technology employing high-pressure die casting (HPDC), a method well-suited to reducing wall thickness, as the manufacturing method. Hollow-casting using HPDC was developed as a method of forming water jackets for water-cooled automotive engines.
