Comprehensive Approach for the Chassis Control Development

Handling characteristics, ride comfort and active safety are customer relevant attributes of modern premium vehicles. Electronic control units offer new possibilities to optimize vehicle performance with respect to these goals. The integration of multiple control systems, each with its own focus, leads to a high complexity. BMW and ITK Engineering have created a tool to tackle this challenge. A simulation environment to cover all development stages has been developed. Various levels of complexity are addressed by a scalable simulation model and functionality, which grows step-by-step with increasing requirements. The simulation environment ensures the coherence of the vehicle data and simulation method for development of the electronic systems. The article describes both the process of the electronic control unit (ECU) development and positive impact of an integrated tool on the entire vehicle development process.

In terms of modern technical systems, the automotive sector is characterized by escalating complexity and functionality requirements. The development of embedded control systems has to meet highest demands regarding process-, time- and cost-optimization. Hence, the efficiency of software development becomes a crucial competitive advantage. Systems design engineers need effective tools and methods to achieve exemplary speed and productivity within the development phase. To obtain such tools and methods, semiconductor manufacturers and tool manufacturers must work closely together. Within the joint efforts of ETAS and Infineon, the software tool suite ASCET-SD was enhanced to generate efficient C code for Infineon's TriCore architecture mapped on ETAS's real-time operating system ERCOSEK. The processor interface to application & calibration tools was realized using the ETK probe based on a JTAG/Nexus link at very high bandwidth.

The production of the BMW ALPINA B12 5.7 with Switch-Tronic transmission provides the markets of Europe and Japan with an exclusive, luxury-orientated, high performance limited series limousine. This is the first vehicle worldwide to be fitted with the progressive exhaust gas aftertreatment technology known as the Electrically Heated Catalyst (EHC), in which the effectiveness of the power utilized is increased significantly by an alternating heating process for both catalytic converters. Only since this achievement has the implementation of the EHC been viable without extensive modification to the battery and alternator. With this exhaust gas aftertreatment concept, the emissions of this high performance vehicle will fall to less than half the maximum permissible for compliance with 1996 emission standards.

Embedded System Tool to Support Debugging, Calibration, Fast Prototyping and Emulation

Infineon's latest high-end automotive microcontrollers like TC1796 are complex Systems On Chip (SoC) with two processor cores and up to two internal multi-master buses. The complex interaction between cores, peripherals and environment provides a big challenge for debugging. For mission critical control like engine management the debugging approach must not be intrusive. The provided solution are dedicated Emulation Devices which are able to deal with several 10 Gbit/s of raw internal trace data with nearly no cost adder for mass production and system design. Calibration, which is used later in the development cycle, has different requirements, but is covered by the Emulation Devices as well. The architecture of TC1796ED comprises the unchanged TC1796 silicon layout, extended by a full In-Circuit Emulator (ICE) and calibration overlay memory on the same die. In most cases, the only debug/calibration tool hardware needed is a USB cable.

The current automotive electronic and electrical (EE) architecture has reached a scalability limit and in order to adapt to the new and upcoming requirements, novel automotive EE architectures are currently being investigated to support: a) an Ethernet backbone, b) consolidation of hardware capabilities leading to a centralized architecture from an existing distributed architecture, c) optimization of wiring to reduce cost, and d) adaptation of service-oriented software architectures. These requirements lead to the development of Zonal EE architectures as a possible solution that require appropriate adaptation of used security mechanisms and the corresponding utilized hardware trust anchors. 1 The current architecture approaches (ECU internal and in-vehicle networking) are being pushed to their limits, simultaneously, the current embedded security solutions also seem to reveal their limitations due to an increase in connectivity.

Autonomous driving systems and connected mobility are the next big developments for the car manufacturers and their suppliers during the next decade. To achieve the high computing power needs and fulfill new upcoming requirements due to functional safety and security, heterogeneous processor architectures with a mixture of different core architectures and hardware accelerators are necessary. To tackle this new type of hardware complexity and nevertheless stay within monetary constraints, high performance computers, inspired by state of the art data center hardware, could be adapted in order to fulfill automotive quality requirements. The European Processor Initiative (EPI) research project tries to come along with that challenge for next generation semiconductors. To be as close as possible to series development needs for the next upcoming car generations, we present a hybrid semiconductor system-on-chip architecture for automotive.

Improved ECU End of Line Testing using Multicore Microcontroller

End of Line tests are brief set of tests intended to evaluate ECU's in order to ensure correct functioning of its intended functionality. As these tests are executed on the production line, available time to perform these tests is limited. On one hand, faster production demands require these tests and its framework to be designed in a time optimized manner. On the other hand, increase in ECU functionality translates to an increase in test's functional coverage, requiring more time. Therefore the time taken to execute the tests reaches a critical point in overall ECU production. Availability of multicore microcontrollers with increase in clock speed can increase the performance of end of line tests, but design challenges e.g. synchronization do not guarantee a linear performance increase. Therefore, design of test execution framework is absolutely critical to increase performance of test execution.

Glare-free high beams are a consistent enhancement of adaptive headlight systems for vehicles with advanced driver assist systems. A prerequisite for these are camera-based systems with the ability to recognize and classify objects such as vehicles in front or oncoming vehicles when driving at night. These objects can then be dynamically masked out of the high beam of the specially designed headlights. Since we are talking about moving objects, it is essential for the high beam to be continuously and dynamically adapted. This paper describes a modular LED matrix system for dynamically adjusting a glare-free and continuously active high beam. The main focus was on the modularity of the system and the optimization of the thermal properties of an LED matrix in order to ensure that operation was reliable under the harsh environmental conditions inside a headlight. Specific control electronics and different interconnection methods were examined.

A lot of very valuable information has already been gained in the process of dismantling, assorting and reconditioning plastic parts on old cars, in reconditioning defective plastic parts from workshops, and in the use of reject parts from production. This know-how is now applied primarily to increase the use of recycled plastics and to optimise the composition and design of future plastic components in the interest of recycling, since further development in these areas is essential in order to establish economically stable material cycles functioning properly in the long term. The present paper describes the most important criteria through which the materials and designs chosen affect the processes and principles of recycling in the case of plastic parts and components.

In a joint research project between industrial companies and a number of research institutes, nitrogen oxide conversion in oxygen containing exhaust gas has been investigated according to the following procedure Basic investigations of elementary steps of the chemical reaction Production and prescreening of different catalytic material on laboratory scale Application oriented screening of industrial catalyst material Catalyst testing on a lean bum gasoline engine, passenger car diesel engines (swirl chamber and DI) and on a DI truck engine Although a number of solid body structures show nitrogen oxide reduction by hydrocarbons, only noble metal containing catalysts and transition metal exchanged zeolites gave catalytic efficiencies of industrial relevance. A maximum of 25 % NOx reduction was found in the European driving cycle for passenger cars, about 40 % for truck engines in the respective European test.

System-Level Partitioning Using Mission-Level Design Tool for Electronic Valve Application

In defining innovative and cost-effective chip sets for future automotive applications, system architects need high-level tools that allow them to rapidly determine the best silicon partitioning for a given application in terms of system performance as well as cost. The tool needs to be flexible, modular, and swift such that the system designer can perform abstract simulation iterations quickly for various functional partitioning scenarios, without requiring excessive computer resources. The tool must also be portable and adaptable to provide a simulation environment suitable to systems- or car-manufacturers for in-depth applications simulation and architecture assessment. The semiconductor component definition process using such a “mission-level” design tool for the automotive application electronic valve will be demonstrated. Methods for the analysis of electronic valve control system architectures using mission-level simulation will be developed.

Test Substantiation of Aluminum Chassis with Particular Consideration of Extreme Loads

For the first time in volume production, supporting welded aluminum structures were used in the chassis area. Metal sheets, extruded sections, longitudinally seam welded pipes and castings were used as semi-finished products. Extensive strength tests, in cooperation with the Design Department and Production, resulted in sophisticated design solutions. In considering matters important to the customer, these solutions were substantiated through numerous examinations which are especially necessary for aluminum.

Timing Evaluation in E/E Architecture Design at BMW

Timing evaluation methods help to design a robust and extendible E/E architecture (electric/electronic). BMW has introduced the systematic application of such methods in the E/E design process within the last three years. Meanwhile, most of the architectural changes are now verified by a tool-based, automatic real-time analysis. This has increased the accuracy of the network planning and productivity of the BMW network department. In this paper, we give an overview of the actual status of timing evaluations in BMW's E/E architecture design. We discuss acceptance criteria, analysis metrics, and design rules, as far as these are related to timing. We look specifically at automation options, as these improve the productivity further. We will see that timing analysis has matured and should be mandatory for application in mass production E/E architecture development. At the same time, there is room for future improvements.

A cooperation of several research partners supported by the German Federal Ministry of Research and Education proposes a new active matrix LED light source. A multi pixel flip chip LED array is directly mounted to an active driver IC. A total of 1024 pixel can be individually addressed through a serial data bus. Several of these units are integrated in a prototype headlamp to enable advanced light distribution patterns in an evaluation vehicle.
