3D Simulation Models Simplified to 2D Planar/Axisymmetric Problems in Automotive Structures

In automotive FEA analysis, there are many components or assemblies which can be simplified to two-dimensional (2D) plane or axisymmetric analytical problems instead of three-dimensional (3D) simulation models for quick modeling and efficient analysis to meet the timing in the design development process, especially in the advanced design phase and iteration studies. Even though some situations are not perfectly planar or axisymmetric problems, they may still be approximated in 2D planar or axisymmetric models, achieving results accurate enough to meet engineering requirements. In this paper, the authors have presented and summarized several complex 3D analytical situations which can be replaced by simplified plane axisymmetric models or 2D plane strain analytical models.

A Comprehensive Study of Hole Punching Force for AHSS

The elevated strength of advanced high strength steels (AHSS) leads to enormous challenges for the sheet metal processing, one of which is hole punching operation. The total tonnage must be estimated at each trimming stage to ensure successful cutting and protect the press machine. This paper presents the effects of hole punch configurations on the punching force with the consideration of punch shape, cutting clearance and material grade. The hole punching experiments were performed with DP590, DP980, DP1180 and one mild steel as a reference. The punching force coefficient is defined and presents a negative correlation with the material strength based on the experimental data. Surface quality was examined to analyze the damage accumulation during the punching process. The cutting mechanisms with various punch shapes were revealed through an extensive finite element simulation study.

A Fresh Perspective on Hypoid Duty Cycle Severity

A new method is demonstrated for rating the “severity” of a hypoid gear set duty cycle (revolutions at torque) using the intercept of T-N curve to support gearset selection and sizing decision across vehicle programs. Historically, it has been customary to compute a cumulative damage (using Miner's Rule) for a rotating component duty cycle given a T-N curve slope and intercept for the component and failure mode of interest. The slope and intercept of a T-N curve is often proprietary to the axle manufacturer and are not published. Therefore, for upfront sizing and selection purposes representative T-N properties are used to assess relative component duty cycle severity via cumulative damage (non-dimensional quantity). A similar duty cycle severity rating can also be achieved by computing the intercept of the T-N curve instead of cumulative damage, which is the focus of this study.

A LES Study on the Evolution of Turbulent Structures in Moving Engine Geometries by an Open-Source CFD Code

The dynamics and evolution of turbulent structures inside an engine-like geometry are investigated by means of Large Eddy Simulation. A simplified configuration consisting of a flat-top cylinder head with a fixed, axis-centered valve and low-speed piston has been simulated by the finite volume CFD code OpenFOAM®; the standard version of the software has been extended to include the compressible WALE subgrid-scale model, models for the generation of synthetic turbulence, some improvements to the mesh motion strategy and algorithms for LES data post-processing. In order to study both the initial transient and the quasi- steady operating conditions, ten complete engine cycles have been simulated. Phase and spatial averages have been performed over cycles three to ten in order to extract first and second moment of velocity; these quantities have then been used to validate the numerical procedure by comparison against experimental data.

A McPherson Lightweight Suspension Arm

The paper deals with the design and manufacturing of a McPherson suspension arm made from short glass fiber reinforced polyamide (PA66). The design of the arm and the design of the molds have been made jointly. According to Industry 4.0 paradigms, a full digitalization of both the product and process has been performed. Since the mechanical behavior of the suspension arm strongly depends on constraints which are difficult to be modelled, a simpler structure with well-defined mechanical constraints has been developed. By means of such simple structure, the model for the behavior of the material has been validated. Since the suspension arm is a hybrid structure, the associated simple structure is hybrid as well, featuring a metal sheet with over-molded polymer. The issues referring to material flow, material to material contact, weld lines, fatigue strength, high and low temperature behavior, creep, dynamic strength have been investigated on the simple structure.

A Method Using FEA for the Evaluation of Tooling and Process Requirements to Meet Dimensional Objectives

Dimensional Engineering concentrates effort in the early design phases to meet the dimensional build objectives in automotive production. Design optimization tools include tolerance stack up, datum optimization, datum coordination, dimensional control plans, and measurement plans. These tools are typically based on the assumption that parts are rigid and tooling dimensions are perfect. These assumptions are not necessarily true in automotive assemblies of compliant sheet metal parts on high volume assembly lines. To address this issue, Finite Element Analysis (FEA) has been increasingly used to predict the behavior of imperfect and deformable parts in non-nominal tooling. This paper demonstrates an application of this approach. The complete analysis is divided into three phases. The first phase is a nominal design gravity analysis to validate the nominal design and tooling.

A Novel Time - Efficient Method for PMSM Efficiency Maps Calculation

Accuracy of efficiency maps for permanent magnet synchronous machines depends on loss and torque calculations. Losses that occur in the stator or rotor core material as well as copper loss that occurs in the winding at high speeds are non-linear, and can be predicted by Finite Element Analysis (FEA) precisely. Though prediction is precise with FEA, the technique introduces substantial computational overhead. Replacing FEA with analytical estimates of the losses expedites loss modeling, but reduces precision of loss estimates, making efficiency calculations less precise as well. The prediction method proposed in this paper potentially offers accuracy similar to that attained using FEA while reducing the computational overhead typically required.

A Simulation Tool for Calculation of Engine Thermal Boundary Conditions

Reducing emissions and the carbon footprint of our society have become imperatives requiring the automotive industry to adapt and develop technologies to strive for a cleaner sustainable transport system and for sustainable economic prosperity. Electrified hybrid electric vehicles (HEV), plug-in hybrid electric vehicles (PHEV) and range extender powertrains provide potential solutions for reducing emissions, but they present challenges in terms of thermal management. A key requirement for meeting these challenges is accurately to predict the thermal loading and temperatures of an internal combustion engine (ICE) quickly under multiple full-load and part-load conditions. Computational Fluid Dynamics (CFD) and thermal survey database methods are used to derive thermal loading of the engine structure and are well understood but typically only used at full-load conditions.

Multiaxial loading on mechanical products is very common in the automotive industry, and how to design and analyze these products for durability becomes an important, urgent task for the engineering community. Due to the complex nature of the fatigue damage mechanism for a product under multiaxial state of stresses/strains which are dependent upon the modes of loading, materials, and life, modeling this behavior has always been a challenging task for fatigue scientists and engineers around the world. As a result, many multiaxial fatigue theories have been developed. Among all the theories, an existing equivalent stress theory is considered for use for the automotive components that are typically designed to prevent Case B cracks in the high cycle fatigue regime.

A Study on Bolted Joint Finite Element Modeling for Vehicle Level Durability Analysis

This paper describes a study on identifying a suitable thickness for finite element modeling a “deformable washer” to simulate bolted joints for vehicle level durability analysis based on experimental results. First, a test matrix table is introduced, which is based on representative vehicle structures for different bolt/nut sizes, bolt grades, sheet gages, and sheet materials etc. Then coupon tests, both static and fatigue, are illustrated. Next, the corresponding finite element model with different thickness of “deformable washers” and results are presented. Following that, the optimal “deformable washer” thickness is recommended based on statistical parameters (mean and standard deviation) of the relative differences between finite element analysis results and physical test results. Lastly, a case study is demonstrated for the proposed strategy.

A preliminary study to evaluate emissions factors by real and micro simulated driving cycle

Transport activities contribute significantly to the air pollution and its impact on emissions is a key element in the evaluation of any transport policy or plan. Calculation of emissions has therefore gained institutional importance in the European Community. To obtain emission factors several methods make use of only vehicle mean velocity, which can be easily obtained by vehicle flow and density in the road. Recently in ARTEMIS project by Rapone et al. (2005–2007) a meso scale emission model, named KEM (Kinematic Emission Model), able to calculate emission factor has been developed. This model is based on a new statistical methodology, capable to consider more attributes than the simple mean speed to characterize driving behaviour. An interesting approach to determine the exact mix of driving cycles is represented by the use of microscopic traffic simulation models that could be used to avoid the very expensive costs of experimental campaigns needed to obtain real driving cycle.

Advanced Turbulence Model for SI Combustion in a Heavy-Duty NG Engine

In the recent years, the interest in heavy-duty engines fueled with Compressed Natural Gas (CNG) is increasing due to the necessity to comply with the stringent CO2 limitation imposed by national and international regulations. Indeed, the reduced number of carbon atoms of the NG molecule allows to reduce the CO2 emissions compared to a conventional fuel. The possibility to produce synthetic methane from renewable energy sources, or bio-methane from agricultural biomass and/or animal waste, contributes to support the switch from conventional liquid fuels to CNG. To drive the engine development and reduce the time-to-market, the employment of numerical analysis is mandatory. This requires a continuous improvement of the simulation models toward real predictive analyses able to reduce the experimental R&D efforts. In this framework, 1D numerical codes are fundamental tools for system design, energy management optimization, and so on.

Aluminum Sheet Springback (Side-Wall-Curl) Study

Vehicle weight reduction is a significant challenge for the modern automotive industry. In recent years, the amount of vehicular components constructed from aluminum alloy has increased due to its light weighting capabilities. Automotive manufacturing processes, predominantly those utilizing various stamping applications, require a thorough understanding of aluminum fracture predictions methods, in order to accurately simulate the process using Finite Element Method (FEM) software or use it in automotive engineering manufacture. This paper presents the strain distribution of A5182 aluminum samples after punch impact under various conditions by Digital Image Correlation (DIC) system, its software also measured the complete strain history, in addition to sample curvature after it was impacted; therefore obtaining the data required to determine the amount of side-wall-curl (Aluminum sheet springback) present after formation.

An Investigation of Body Inertance Response for Occupant Safety Control Module Attachment Regions

Current generation passenger vehicles are built with several electronic sensors and modules which are required for the functioning of passive safety systems. These sensors and modules are mounted on the vehicle body at locations chosen to meet safety functionality requirements. They are mounted on pillars or even directly on panels based on specific packaging requirements. The body panel or pillar poses local structural resonances and its dynamic behavior can directly affect the functioning of these sensors and modules. Hence a specific inertance performance level at the mounting locations is required for the proper functioning of those sensors and modules. Drive point modal frequency response function (FRF) analysis, at full vehicle model for the frequency range up to 1000 Hz, is performed using finite element method (FEM) and verified against the target level along with test correlation.

An integrated framework of real and micro simulated driving cycles to evaluate a new emissions factors model

Transport activities contribute significantly to air pollution. For this reason any policy or plan, carried out by administration or institution, requires the assessment of its impact on the emissions. To assess the overall pollutant production from transport, it is necessary to calculate emission factors. For this aim several methods exist which only use the average speed of the traffic stream, which can be theoretically obtained by vehicles flow and density on the road. Recently, a new statistical approach has been developed capable to consider more attributes than the simple mean speed to characterize driving behaviour, not only in the determination of driving cycles but also in the emission modelling. In this context, a meso scale emission model, named KEM, Kinematic Emission Model, able to calculate emission factor was developed. However, it is necessary to consider that the input to this model is, in any case, the driving cycle.

Analysis and Optimization of Metallic Based Substrates for After-Treatment System by Means of Full-Scale CFD Simulations and Experiments

The tightening trend of regulations on the levels of admitted pollutant emissions has given a great spur to the research work in the field of combustion and after-treatment devices. Despite the improvements that can be applied to the development of the combustion process, pollutant emissions cannot be reduced to zero; for this reason, the aftertreatment system will become a key component in the path to achieving near-zero emission levels. This study focuses on the numerical analysis and optimization of different metallic substrates, specifically developed for three-way catalyst (TWC) and Diesel oxidation catalyst (DOC) applications, to improve their thermal efficiency by reducing radial thermal losses through the outer mantle. The optimization process relies on computational fluid dynamics (CFD) simulations supported by experimental measurements to validate the numerical models carried out under uncoated conditions, where chemical reactions do not occur.

Analysis of Vehicle Front Impact Pulse Severity in US NCAP

There have been multiple studies on the effect of vehicle impact pulses on occupant responses, and studies on the previous and current US NCAP (New Car Assessment Program) vehicle pulses. This paper analyzes 35 mph (56.3 kph) front impact vehicle pulses and occupant responses in US NCAP tests conducted by the NHTSA from 2011 to 2019. Based on the occupant response analysis, a simple generic occupant restraint force-relative displacement model has been created. This generic model captures the fundamental restraint characteristics of the vehicles in the recent years, and together with the vehicle pulse, they provide several occupant response predictors. Furthermore, this paper proposes a new pulse severity metric PSD (Pulse Severity by Displacement) based on the vehicle impact data statistics, and uses the pulse severity to compare with other pulse severity definitions.

Application of Artificial Intelligence to Solve an Elasto-Plastic Impact Problem

Artificial intelligence (AI) is dramatically changing multiple industries. AI’s potential to transform Computer-Aided Engineering (CAE) cannot be overlooked. Conventionally, Finite Element Analysis (FEA) is the simulation of any given physical phenomenon to obtain an approximate solution to a group of problems governed by Partial Differential Equations (PDE). Implementation of AI methods in this area combines human intelligence with numerical solutions to make them more efficient. This paper attempts to develop a Deep Neural Network (DNN) model to solve an elasto-plastic impact problem of a symmetric short crush tube made of three materials impacted by a moving wall. A structured learning database was established to train and validate the model using finite element simulations. Tube size, gauge and elasto-plastic material properties were used as input attributes or features. The maximum axial displacement of the tube is the target label to predict.

Assessing Thermomechanical Fatigue of a Cast Aluminum Alloy Cylinder Head of an Internal Combustion Engine

Cast aluminum alloys are used for cylinder heads in internal combustion engines to meet low weight and high strength (lightweight) design requirements. In the combustion chamber, the alloy experiences harsh operating conditions; i.e., temperature variation, constrained thermal expansion, chemical reaction, corrosion, oxidation, and chemical deposition. Under these conditions, thermomechanical fatigue (TMF) damage arises in the form of mechanical damage, environmental (oxidation) damage, and creep damage. In the present work, several important properties that influence the TMF life of the cylinder head have been identified through TMF and finite element analysis (FEA). The results show that improving the strength at high temperatures helps improve TMF life on the exhaust side of the head. On the other hand, improving strength and ductility extend TMF life at low temperature on the intake side.

Assessment of Critical Plane Models Using Non-Proportional Low Cycle Fatigue Test Data of 304 Stainless Steel

Two popular critical plane models developed by Fatemi-Socie and Smith-Watson-Topper were derived from the experimental observations of the nucleation and growth of cracks during loading. The Fatemi-Socie critical plane model is applicable for the life prediction of materials for which the dominant failure mechanism is shear crack nucleation and growth, while the Smith-Watson-Topper model, for materials that fail predominantly by crack growth on planes perpendicular to the planes of maximum tensile strain or stress. The two critical plane models have been validated primarily by in-phase and 90° out-of-phase loading, and few, on the complex, non-proportional loading paths. A successful critical plane model should be able to predict both the fatigue life and the dominant failure planes. However, some experimental studies indicate the 304 stainless steel has the two possible failure modes, shear and tensile failure dominant, depending on the loading mode and stress and strain states.
