A Simple Approach to Selecting Automotive Body-in-White Primary-Structural Materials

A simple strategy for building lightweight automobile body-in-whites (BIWs) is developed and discussed herein. Because cost is a critical factor, expensive advanced materials, such as carbon fiber composites and magnesium, must only be used where they will be most effective. Constitutive laws for mass savings under various loading conditions indicate that these materials afford greater opportunity for mass saving when used in bending, buckling or torsion than in tensile, shear or compression. Consequently, it is recommended that these advanced materials be used in BIW components subject to bending and torsion such as rails, sills, “A-B-C” pillars, etc. Furthermore, BIW components primarily subject to tension, compression, or shear, such as floor pans, roofs, shock towers, etc., should be made from lower cost steel. Recommendations for future research that are consistent with this strategy are included.

Aerodynamic Design Improvement of NDSU Solar Car through Computational Fluid Dynamics

In the design of solar powered cars aerodynamic efficiency is extremely important. Due to the limited power and energy sources available, the aerodynamic design of the car must provide a low coefficient of drag. In order to identify the major drag source areas in the design and to improve the aerodynamics performance of the current NDSU solar car an extensive computational fluid dynamics (CFD) study was performed using ANSYS CFX 10.0. The study was set into two paths. The first path focused on modifying the current NDSU solar car design in order to reduce the drag force. The second path was to design a completely new solar car with better aerodynamics performance. Through the CFD analysis of all the designs considered major drag source areas were identified as the underbody, the dome, and the nose section of the car.

An Exploration of Failure Modes in Rolled, Ductile, Cast-Iron Crankshafts Using a Resonant Bending Testing Rig

This report explores the relationship of different failure criteria - specifically, surface cracks, stiffness changes, and two-piece failures - on rolled, ductile, cast-iron crankshafts. Crankshaft samples were closely monitored throughout resonant bending fatigue testing and were taken to near complete fracture. By monitoring resonance shifts of the samples during testing, stiffness changes and cracks were monitored. These data showed that an accelerating frequency shift was sufficient to indicate imminent two-piece failure and that this condition can be used as a failure criterion. Fatigue studies on two different crankshafts using this failure criterion were compared to those using a surface crack failure criterion. This comparison showed that using the surface crack failure criterion erroneously decreased the apparent fatigue life of the crankshaft significantly.

CAE Fatigue Prediction of Fuel Tank Straps using Proving Ground Loads

The durability of fuel tank straps is essential for vehicle safety. Extensive physical tests are conducted to verify designs for durability. Due to the complexity of the loads and the fuel-to-tank interaction, computer-aided-engineering (CAE) simulation has had limited application in this area. This paper presents a CAE method for fuel tank strap durability prediction. It discusses the analytical loads, modeling of fuel-to-tank interaction, dynamic analysis methods, and fatigue analysis methods. Analysis results are compared to physical test results. This method can be used in either a fuel-tank-system model or a full vehicle model. It can give directional design guidance for fuel tank strap durability in the early stages of product development to reduce vehicle development costs.

Chrysler 45RFE a New Generation Light Truck Automatic Transmission

The 45RFE is a new generation electronically controlled rear wheel drive automatic transmission. It employs real-time feedback, closed-loop modulation of shift functions to achieve outstanding shift quality and to meet demanding durability goals. It uses no shift valves; all friction element applications are effected with high-flow electro-hydraulic solenoid valves. A unique gear train arrangement of three planetary carriers allows all sun gears and annulus gears to have the same number of teeth respectively and use a common pinion gear in all carriers, resulting in significant manufacturing simplification. The three-planetary system is designed for four forward ratios of 3.00, 1.67, 1.00 and 0.75 and one reverse gear ratio equal to the low gear ratio. A fifth ratio of 1.50 is used only in certain kick-down shift sequences for highway passing. A sixth forward ratio, an additional overdrive ratio of 0.67, is available in the hardware.

Clamp Load Consideration in Fatigue Life Prediction of a Cast Aluminum Wheel Using Finite Element Analysis

Loads generated during assembly may cause significant stress levels in components. Under test conditions, these stresses alter the mean stress which in turn, alters the fatigue life and critical stress area of the components as well. This paper describes the Finite Element Analysis (FEA) procedure to evaluate behavior of a cast aluminum wheel subjected to the rotary fatigue test condition as specified in the SAE test procedure (SAE J328 JUN94). Fatigue life of the wheel is determined using the S-N approach for a constant reversed loading condition. In addition, fatigue life predictions with and without clamp loads are compared. It is concluded that the inclusion of clamp load is necessary for better prediction of the critical stress areas and fatigue life of the wheel.

Contact Mechanics Simulation for Hot Spots Investigation

Rapid wear out of a disk brake due to phenomena commonly known as hot spots is one of various problems faced by brake manufacturers. Hot spots are localized high temperature areas generated on the frictional surface of a disk brake during braking. The non-uniform surface expansion caused by hot spots on the disk surface may cause pedal pulsation or known as thermal judder. This effect in the long run will shorten a brake's life. Numerical simulation of a disk brake requires the use of nonlinear contact mechanics approach. The simulation is computationally very expensive and difficult to perform. A computer simulation technique has been developed at the DaimlerChrysler Brake Core Group to investigate the hot spot phenomena since 1997. The technique was implemented on 3-D finite element models to simulate frictional contacts between the disk and its pads. Computer code ABAQUS is used for these analyses and computations are performed in Silicon Graphics, Origin 2000 machines.

Determining Blockage Corrections in Climatic Wind Tunnels Using CFD

Computational Fluid Dynamics (CFD) was applied to investigate blockage effects (or velocity correction) in a climatic wind tunnel (CWT) test environment. Different blockage effects in the CWT were modeled using four simplified vehicles that approximated a sedan, an SUV, a pickup truck, and a minivan. Blockage dependence on nozzle size and spacing between the nozzle exit plane (NEP) and the vehicle were also investigated. The study quantified the blockage effect using different correction methods based on vehicle frontal velocity profiles and upper surface pressure traces. The blockage-free solution was also simulated for each vehicle in an ‘open road’ or free air condition. The CFD study revealed that all the test cases resulted in blockage correction factors, defined by Vactual/Vsimulated greater than 1.0. This is a condition in which the uncorrected wind tunnel velocity was higher than the ‘open road’ condition.

Developing Safety Standards for FCVs and Hydrogen Vehicles

The SAE FCV Safety Working Group has been addressing fuel cell vehicle (FCV) safety for over 7 years. The initial document, SAE J2578, was published in 2002. SAE J2578 has been valuable to the FCV development with regard to the identification of hazards and the definition of countermeasures to mitigate these hazards such that FCVs can be operated in the same manner as conventional gasoline IC-powered vehicles. The document is currently being updated to clarify and update requirements so that the document will continue to be relevant and useful in the future. In addition to developing draft revisions to SAE J2578, the working group has updated SAE J1766 and is developing a new recommended practice on vehicular hydrogen systems (SAE J2579). The documents are written from the standpoint of systems-level, performance-based requirements. A risk-based approach was used to identify potential electrical and fuel system hazards and provide criteria for acceptance.

Developing Safety Standards for FCVs and Hydrogen Vehicles

The SAE Fuel Cell Vehicle (FCV) Safety Working Group has published and is developing standards for FCVs and hydrogen vehicles. SAE J2578 was the first document published by the working group. The document is written from an overall vehicle perspective and deals with the integration of fuel cell and hydrogen systems in the vehicle and the management of risks associated with these systems. Since the publishing of SAE J2578, the working group has updated SAE J1766 regarding post-crash electrical safety and is developing SAE J2579 which deals with vehicular hydrogen systems.

Development of Hyundai's Tucson FCEV

Hyundai Motor Company developed its second-generation fuel cell hybrid electric vehicle (FCEV) based on its small Tucson SUV. Compared to Hyundai's first generation fuel cell vehicle, the Santa Fe FCEV, the Tucson FCEV has an extended driving range plus cold weather starting capability. It incorporates numerous technical advances including a fuel cell that operates at sub-zero temperatures and a new high voltage lithium ion polymer battery. Using both a fuel cell and a high voltage battery as sources for driving energy, the Tucson hybrid system provides optimum driving conditions, which ensures high tank to wheel efficiency. The Tucson FCEV's power plant has been located in the front - under the front hood - unlike its predecessor Santa Fe FCEV, which featured an under-floor installation. More importantly, Tucson FCEV's driving range has been extended to 300km thanks to its 152-liter hydrogen storage tanks.

Development of a Computerized Digital Resonance Fatigue Test Controller with Load Feedback Management

In this report, the DCX Stress Lab and the Tool Development & Test Support groups investigated automating a resonant bending crankshaft fatigue test. Fatigue testing, in general, is a laborious process since many samples are needed for analysis. This makes development cost and speed dependant on the component test efficiency. In the case of crankshaft resonant bending testing, both cost and speed are influenced by the manual feedback operation needed to run the current procedure. In order to increase the efficiency of this process, this project sought to automate the following tasks: maintaining the load on the part, reacting to resonance changes in the part, mapping resonance changes, logging the number of cycles, and discerning resonance frequency shift failure modes objectively.

Effect of Thermal Treatments and Carbon Potential on Bending Fatigue Performance of SAE 4320 Gear Steel

This project investigated the effect of carburizing carbon-potential and thermal history on the bending fatigue performance of carburized SAE 4320 gear steel. Modified-Brugger cantilever bending fatigue specimens were carburized at carbon potentials of 0.60, 0.85, 1.05, and 1.25 wt. pct. carbon, and were either quenched and tempered or quenched, tempered, reheated, quenched, and tempered. The reheat treatment was designed to lower the solute carbon content in the case through the formation of transition carbides and refine the prior austenite grain size. Specimens were fatigue tested in a tension/tension cycle with a minimum to maximum stress ratio of 0.1. The bending fatigue results were correlated with case and core microstructures, hardness profiles, residual stress profiles, retained austenite profiles, and component distortion.

Effects of Different Vehicle Parameters on Car to Car Frontal Crash Fatality Risk Estimated through a Parameterized Model

For the purposes of analyzing and understanding the general effects of a set of different vehicle attributes on overall crash outcome a fleet model is used. It represents the impact response, in a one-dimensional sense, of two vehicle frontal crashes, across the frontal crash velocity spectrum. The parameters studied are vehicle mass, stiffness, intrusion, pulse shape and seatbelt usage. The vehicle impact response parameters are obtained from the NCAP tests. The fatality risk characterization, as a function of the seatbelt use and vehicle velocity, is obtained from the NASS database. The fatality risk is further mapped into average acceleration to allow for evaluation of the different vehicle impact response parameters. The results indicate that the effects of all the parameters are interconnected and none of them is independent. For example, the effect of vehicle mass on fatality risk depends on seatbelt use, vehicle stiffness, available crush, intrusion and pulse shape.

Electronic Stability Applications in Commercial Vehicles

Stability control is becoming a standard feature on nearly all cars and trucks manufactured worldwide. This is driving major developments in both inertial sensors and kinematic controls. Inertial sensors include accelerometers and gyroscopes (gyros) which vary in size, cost, and performance. These sensors are compared and matched to various emerging needs for stability control in off-road machines. Kinematic controls are demonstrating that real-time sensing and signal processing can offer better performance and lower cost than typical mechanical solutions for stability. Examples of how these sensors and controls can monitor and achieve electronic stability are illustrated for large and small machines. Finally, guidelines are provided for addressing inertial effects such as gravity for several different comfort and safety applications. It is this challenge that leads to an electronic stability solution that is custom to each machine platform.

Exhaust Catalytic Converter Bench Fatigue Test Specification Based on Equivalent Damage

Component bench fatigue testing is a cost-effective way to evaluate the durability of exhaust catalytic converters. A successful bench fatigue test depends on the development of a test specification. The test specification should represent the actual customer duty cycle that the component is exposed to. Based on the concept of equivalent fatigue damage, a systematic approach is presented to obtain the test specification from the acquired road load data. A method based on damage analysis is proposed to determine the effective notch factor, and an empirical relationship is presented to account for the thermal effect on the test specification. The principles and procedures of multiple block testing and constant amplitude testing are also presented.

Large Scale High Speed Dynamic Crush Tests Using Two Sleds

It is often necessary to dynamically test a big vehicle part such as a rail tip at component level in high speed. Such a big part can be crush tested dynamically using two sled carriers. The methodology is shown and discussed here, and equations are developed to help determine required parameters such as sled velocity and weights. Test results using a truck rail tip are shown and compared to full vehicle test results for correlation.

Light Truck Frame Joint Stiffness Study

Truck frame structural performance of body on frame vehicles is greatly affected by crossmember and joint design. While the structural characteristics of these joints vary widely, there is no known tool currently in use that quickly predicts joint stiffness early in the design cycle. This paper will describe a process used to evaluate the structural stiffness of frame joints based on research of existing procedures and implementation of newly developed methods. Results of five different joint tests selected from current production body-on-frame vehicles will be reported. Correlation between finite element analysis and test results will be shown. Three samples of each joint were tested and the sample variation will be shown. After physical and analytical testing was completed, a Design of Experiments approach was implemented to evaluate the sensitivity of joints with respect to gauge and shape modification.

Lightweight Magnesium Intensive Body Structure

This paper describes a lightweight magnesium intensive automobile body structure concept developed at DaimlerChrysler to support a high fuel-efficiency vehicle project. This body structure resulted in more than 40% weight reduction over a conventional steel structure while achieving significantly improved structural performance as evaluated through CAE simulations. A business case analysis was conducted and showed promising results. One concept vehicle was built for the purpose of demonstrating concept feasibility. The paper also identifies areas for further development to enable such a vehicle to become a production reality at a later time.

Multi-Disciplinary Aerodynamics Analysis for Vehicles: Application of External Flow Simulations to Aerodynamics, Aeroacoustics and Thermal Management of a Pickup Truck

During the design process for a vehicle, the CAD surface geometry becomes available at an early stage so that numerical assessment of aerodynamic performance may accompany the design of the vehicle's shape. Accurate prediction requires open grille models with detailed underhood and underbody geometry with a high level of detail on the upper body surface, such as moldings, trim and parting lines. These details are also needed for aeroacoustics simulations to compute wall-pressure fluctuations, and for thermal management simulations to compute underhood cooling, surface temperatures and heat exchanger effectiveness. This paper presents the results of a significant effort to capitalize on the investment required to build a detailed virtual model of a pickup truck in order to simultaneously assess performance factors for aerodynamics, aeroacoustics and thermal management.
