A Comprehensive Study of Door Slam

As part of an ongoing technical collaboration between Ford and Rouge Steel Company, a comprehensive study of door slam event was undertaken. The experimental phase of the project involved measurements of accelerations at eight locations on the outer panel and strains on six locations of the inner panel. Although slam tests were conducted with window up and window down, results of only one test is presented in this paper. The CAE phase of the project involved the development of suitable “math” model of the door assembly and analysis methodology to capture the dynamics of the event. The predictability of the CAE method is examined through detailed comparison of accelerations and strains. While excellent agreement between CAE and test results of accelerations on the outer panel is obtained, the analysis predicts higher strains on the inner panel than the test. In addition, the tendency of outer panel to elastically buckle is examined.

A Computational Methodology for Fatigue Life Prediction Under Multiaxial Non-Proportional Loading

A methodology for predicting the fatigue initiation life in metals experiencing multiaxial non-proportional loading is presented. The methodology utilizes nonlinear finite-element analysis to determine the stress distribution of the loaded component. This distribution is used in conjunction with a physically based damage law to determine the cycles to failure. The damage law is based on the fatigue prediction method introduced by Dang Van [1], and further developed by Papadopoulos [2] and Morel [3]. The fatigue damage initiation is treated as the persistent crystalline slip phenomenon taking place on the order of a grain or few grains. The damage variable is chosen to be the accumulated plastic strain at this scale. The initiation life is determined when the damage variable reaches a critical value. The developed methodology is applicable to both in-phase and out-of-phase loading, without any empirical adjustment parameter.

A Design Study to Determine the Impact of Various Parameters on Door Acoustics

Once the design of a door sheetmetal and accessories is confirmed, the acoustics of the door system depends on the sound package assembly. This essentially consists of a watershield which acts as a barrier and a porous material which acts as an absorber. The acoustical performance of the watershield and the reverberant sound build-up in the door cavity control the performance. This paper discusses the findings of a design study that was developed based on design of experiments (DOE) concepts to determine which parameters of the door sound package assembly are important to the door acoustics. The study was based on conducting a minimum number of tests on a five factor - two level design that covered over 16 different design configurations. In addition, other measurements were made that aided in developing a SEA model which is also compared with the findings of the results of the design study.

A Failure Criterion for Stretch Bendability of Advanced High Strength Steels

Studies in an Angular Stretch Bend Test (ASBT) have demonstrated that the failure location moves from the side wall to punch nose area. This occurs as the R/T ratio decreases below a certain limit and applies to most low carbon steels with the exception of Dual Phase (DP) steels. Such behavior in DP steels indicates that bending effects have a severe impact on the formability of DP materials. Therefore, the traditional criterion using the forming limit curve (FLC) is not suitable to assess the formability at punch radius areas for DP steels due in part to its uniqueness of unconventional microstructures. In this paper, a new failure criterion, ‘Bending-modified’ FLC (BFLC), is proposed by extending the traditional FLC using the “Stretch Bendability Index” (SBI) concept for the stretch bendability assessment.

A Filament Winding Concept to Improve the Strength and Stiffness Characteristics of Thermoplastic Large Injection Molded Composite Automotive Body Panels

The automobile industry is seeing an increased need for the application of plastics and their derivatives in various forms such as fiber reinforced plastics, in the design and manufacture of various automotive structural components, to reduce weight, cost and improve fuel efficiency. A lot of effort is being directed at the development of structural plastics, to meet specific automotive requirements such as stiffness, safety, strength, durability and environmental standards and recyclability. This paper presents the concept of reinforcing large injection molded fiber reinforced body panels with structural uni-directional fibers (carbon, graphite, kevlar or fiber glass) wound in tension around the body panels by filament winding technique. Structural uni-directional fibers in tension wound around the fiber reinforced plastic inner body panels would place these body panels under compression.

A Hybrid Method for Vehicle Axle Noise Simulation with Experimental Validation

Recently, many authors have attempted to represent an automobile body in terms of experimentally derived frequency response functions (FRFs), and to couple the FRFs with a FEA model of chassis for performing a total system dynamic analysis. This method is called Hybrid FEA-Experimental FRF method, or briefly HYFEX. However, in cases where the chassis model does not include the bushing models, one can not directly connect the FRFs of the auto body to the chassis model for performing a total system dynamic analysis. In other cases when the chassis model includes the bushings, the bushing dynamic rates are modeled as constant stiffness rather than frequency dependent stiffness, the direct use of the HYFEX method will yield unsatisfactory results. This paper describes how the FRF's of the auto body and the frequency dependent stiffness data of the bushings can be combined with an appropriate mathematical formulation to better represent the dynamic characteristics of a full vehicle.

A New Way of Electrical/Electronic Systems Endurance Testing of Vehicles in a Real World Environment Prior to Production Launch

With the increasing emphasis on Systems Engineering, there is a need to ensure that Electrical/Electronic (E/E) Systems Endurance Testing of vehicles, in a real world environment, prior to Production Launch, is performed in a manner and at a technological level that is commensurate with the high level of electronics and computers in contemporary vehicles. Additionally, validating the design and performance of individual standalone electronic systems and modules “on the bench” does not guarantee that all the permutations and combinations of real-world hardware, software, and driving conditions are taken into account. Traditional Proving Ground (PG) vehicle testing focuses mainly on powertrain durability testing, with only a simple checklist being used by the PG drivers as a reminder to cycle some of the electrical components such as the power window switches, turn signals, etc.

A Simple Approach to Selecting Automotive Body-in-White Primary-Structural Materials

A simple strategy for building lightweight automobile body-in-whites (BIWs) is developed and discussed herein. Because cost is a critical factor, expensive advanced materials, such as carbon fiber composites and magnesium, must only be used where they will be most effective. Constitutive laws for mass savings under various loading conditions indicate that these materials afford greater opportunity for mass saving when used in bending, buckling or torsion than in tensile, shear or compression. Consequently, it is recommended that these advanced materials be used in BIW components subject to bending and torsion such as rails, sills, “A-B-C” pillars, etc. Furthermore, BIW components primarily subject to tension, compression, or shear, such as floor pans, roofs, shock towers, etc., should be made from lower cost steel. Recommendations for future research that are consistent with this strategy are included.

AWD Driveline Isolation In SUV Vehicle

The popularity of AWD passenger vehicles presents a challenge to provide car-like drive-train NVH within a relatively small package space. This paper describes a drive-train NVH case study in which analysis and test were used, in conjunction, to solve an NVH problem. Also, it details a systematic process of using the analytical model to identify and resolve similar problems. The particular problem for this case study is a noise and vibration issue occurring at 75 MPH primarily in the middle seat of an all-wheel drive vehicle. Tests indicated that it may be due to propeller shaft imbalance. Analysis results showed good correlation with the tests for that loading condition. Several solutions were identified, which were confirmed by both test and analysis. The most cost-effective of these solutions was implemented.

Conventional car manufacturing is extremely capital and energy-intensive. Due to these limitations, major auto manufacturers produce very similar, if not virtually identical, vehicles at very large volumes. This limits potential customization for different users and acts as a barrier to entry for new companies or production techniques. Better understanding of the barriers for low volume production and possible solutions with innovative production techniques is crucial for making low volume vehicles viable and accelerating the adoption of new production techniques and lightweight materials into the competitive marketplace. Additive manufacturing can enable innovative design with minimal capital investment in tooling and hence should be ideal for low and perhaps high volume parts. For this reason, it was desired to evaluate potential opportunities in manufacturing automotive parts with additive techniques.

Beam Element Leaf Spring Suspension Model Development and Assessment Using Road Load Data

Knowledge of the loads experienced by a leaf spring suspension is required for the optimal design of the suspension components and frame. The most common method of representing leaf springs is the SAE 3 link model, which does not give good results in the lateral direction. In this paper, a beam element leaf spring model is developed. This model is validated using data obtained from laboratory tests done on leaf spring assemblies. The model is then subjected to actual road load data measured on the Proving Ground. Lastly, results from the beam element model are presented and compared with results obtained from proving ground tests. Overall, the beam element model gives good results in all directions except in situations where it is subjected to high fore/aft acceleration and high reverse braking events.

Buzz Avoidance on Sunroof Light Sunshades: Design and Validation

Sunroof is placed in certain high-end vehicles to give user a better driving experience. All automakers are searching alternatives to reduce weight and cost in the vehicle, in which sunroofs are also impacted. Some alternatives are already applied, as a honeycomb paper used in some sunshades that presents benefits, as less weight and with a good cost reduction. Although, due the reduced weight for this part produced in this material, it shows more susceptibility to reproduce the vibration that vehicle propagates in movement, especially in bad condition roads. The sunroof assembly is dependent of the roof reinforcement and roof skin, but in this special case, the validation could be done in the components itself because the interaction of the sunshades is directly dependent of the other sunroof parts, as rails and front frame.

CAE Approach for Light Truck Frame Durability Evaluation Due to Payload Increase

The growing competition of the automotive market makes more and more necessary the reduction of development time and consequently, the increase of the capacity to quickly respond to the launching of the competitors. One of the most costly phases on the vehicle development process is the field durability test, both in function of the number of prototypes employed and the time needed to its execution. More and more diffused, the fatigue life prediction methods have played an important part in the durability analysis via CAE. Nevertheless, in order they can be reliable and really being able to reduce the development time and cost, they need to be provided with load cases that can accurately represent the field durability tests. This work presents a CAE approach used for light trucks in order to get a reasonable understanding of component durability behavior due to payload increase. In general, road load data is not available for a new payload condition.

Chrysler 45RFE a New Generation Light Truck Automatic Transmission

The 45RFE is a new generation electronically controlled rear wheel drive automatic transmission. It employs real-time feedback, closed-loop modulation of shift functions to achieve outstanding shift quality and to meet demanding durability goals. It uses no shift valves; all friction element applications are effected with high-flow electro-hydraulic solenoid valves. A unique gear train arrangement of three planetary carriers allows all sun gears and annulus gears to have the same number of teeth respectively and use a common pinion gear in all carriers, resulting in significant manufacturing simplification. The three-planetary system is designed for four forward ratios of 3.00, 1.67, 1.00 and 0.75 and one reverse gear ratio equal to the low gear ratio. A fifth ratio of 1.50 is used only in certain kick-down shift sequences for highway passing. A sixth forward ratio, an additional overdrive ratio of 0.67, is available in the hardware.

Clamp Load Consideration in Fatigue Life Prediction of a Cast Aluminum Wheel Using Finite Element Analysis

Loads generated during assembly may cause significant stress levels in components. Under test conditions, these stresses alter the mean stress which in turn, alters the fatigue life and critical stress area of the components as well. This paper describes the Finite Element Analysis (FEA) procedure to evaluate behavior of a cast aluminum wheel subjected to the rotary fatigue test condition as specified in the SAE test procedure (SAE J328 JUN94). Fatigue life of the wheel is determined using the S-N approach for a constant reversed loading condition. In addition, fatigue life predictions with and without clamp loads are compared. It is concluded that the inclusion of clamp load is necessary for better prediction of the critical stress areas and fatigue life of the wheel.

Complex Systems Method Applied to Identify Carbon Dioxide Emission Reductions for Light-Duty Vehicles for the 2020-2025 Timeframe

The U.S. Environmental Protection Agency, U.S. Department of Transportation's National Highway and Traffic Safety Administration, and the California Air Resources Board have recently released proposed new regulations for greenhouse gas emissions and fuel economy for light-duty vehicles and trucks in model years 2017-2025. These proposed regulations intend to significantly reduce greenhouse gas emissions and increase fleet fuel economy from current levels. At the fleet level, these rules the proposed regulations represent a 50% reduction in greenhouse gas emissions by new vehicles in 2025 compared to current fleet levels. At the same time, global growth, especially in developing economies, should continue to drive demand for crude oil and may lead to further fuel price increases. Both of these trends will therefore require light duty vehicles (LDV) to significantly improve their greenhouse gas emissions over the next 5-15 years to meet regulatory requirements and customer demand.

Computer Aided Simulations in Machining Applications

Computer applications have been widely used to assist product design. The successes and sophistication of computer aided engineering (CAE) techniques are respectfully recognized in this field. CAE applications in the manufacturing area however are still developing, although the manufacturing community is increasingly starting to pay attentions to computer simulations in its daily workings. This paper will briefly introduce some of these applications and promote awareness of computer simulations in manufacturing area. It contains four main sections: finite element analysis (FEA) in machining fixture design, FEA applications in component assembly, machining process simulations and machining vibrations in the milling operation. Each section comes with a practical case study, potential benefits are identified and conclusions are presented by using an integrated design and analysis approach.

Development of a Nonlinear Shock Absorber Model for Low-Frequency NVH Applications

This paper dis cusses the development of a nonlinear shock absorber model for low-frequency CAE-NVH applications of body-on-frame vehicles. In CAE simulations, the shock absorber is represented by a linear damper model and is found to be inadequate in capturing the dynamics of shock absorbers. In particular, this model neither captures nonlinear behavior of shock absorbers nor distinguishes between compression and rebound motions of the suspension. Such an inadequacy limits the utility of CAE simulations in understanding the influence of shock absorbers on shake performance of body-on-frame vehicles in the low frequency range where shock absorbers play a significant role. Given this background, it becomes imperative to develop a shock absorber model that is not only sophisticated to describe shock absorber dynamics adequately but also simple enough to implement in full-vehicle simulations. This investigation addresses just that.

EBDI® - Application of a Fully Flexible High BMEP Downsized Spark Ignited Engine

The Ethanol-Boosted Direct Injection (EBDI) demonstrator engine is a collaborative project led by Ricardo targeted at reducing the fuel consumption of a spark-ignited engine. This paper describes the design challenges to upgrade an existing engine architecture and the synergistic use of a combination of technologies that allows a significant reduction in fuel consumption and CO₂ emissions. Features include an extremely reduced displacement for the target vehicle, 180 bar cylinder pressure capability, cooled exhaust gas recirculation, advanced boosting concepts and direct injection. Precise harmonization of these individual technologies and control algorithms provide optimized operation on gasoline of varying octane and ethanol content.
