With the increasing emphasis on Systems Engineering, there is a need to ensure that Electrical/Electronic (E/E) Systems Endurance Testing of vehicles, in a real world environment, prior to Production Launch, is performed in a manner and at a technological level that is commensurate with the high level of electronics and computers in contemporary vehicles. Additionally, validating the design and performance of individual standalone electronic systems and modules “on the bench” does not guarantee that all the permutations and combinations of real-world hardware, software, and driving conditions are taken into account. Traditional Proving Ground (PG) vehicle testing focuses mainly on powertrain durability testing, with only a simple checklist being used by the PG drivers as a reminder to cycle some of the electrical components such as the power window switches, turn signals, etc.

An Approach to Torque-Based Engine Management Systems

The ever-growing number of interacting electronic vehicle control systems requires new control algorithms to manage the increasing system complexity. The paper describes a torque-based engine control architecture which uses a central torque demand variable to control the regulating qualities. This torque demand variable is the result of the coordination of all torque requests throughout the vehicle. Therefore, the system manages the whole process of prioritizing the torque demands of the different subsystems such as electronic stability or transmission control. If further vehicle subsystems have to be integrated, the structure can be easily extended as the torque demand variable is the only interface between the engine control algorithms and other vehicle control systems.

An HCCI Engine: Power Plant for a Hybrid Vehicle

Homogenous charge compression ignition (HCCI) engines offer a great potential in achieving high thermal efficiency and extremely low NOx at the same time. However, control of combustion phasing over a wide speed and load range has been a challenge, especially during transient operations. This paper describes work conducted at the National Vehicle and Fuel Emissions Laboratory, which explores the potential use of an HCCI engine as a power plant for a hybrid vehicle. A four-cylinder, 1.9 L commercial diesel engine was modified to operate with port-injected regular grade gasoline in HCCI mode. The combustion phasing is controlled by a combination of boost, EGR and thermal management as a function of engine speed and load. As a stand-alone unit, the engine has demonstrated a wide operation range with efficiency like that of a diesel engine and NOx below 0.2 g/kWh. At room temperature, the engine starts in SI mode and then transitions to HCCI in about 25 seconds.

Assessment of Changing Relationships between Vehicle Fuel Consumption and Acceleration Performance

In light-duty vehicles, there is a fundamental trade-off between fuel consumption and acceleration performance, if other vehicle attributes are held fixed. Earlier econometric studies have estimated the magnitude of this trade-off - the elasticity of fuel consumption with respect to performance - based on historical vehicle data. The majority of these studies assume, a priori, that elasticity is constant across the model year, vehicle power, and technology content. However, there is evidence that the content in the underlying powertrain technology packages is shifting in a way that reduces the value of the elasticity of fuel consumption with respect to performance, such that historical trends would not predict future behavior. This paper presents an alternative strategy for studying vehicle fuel consumption versus performance trade-off.

Benchmarking a 2018 Toyota Camry UB80E Eight-Speed Automatic Transmission

As part of the U.S. Environmental Protection Agency’s (EPA’s) continuing assessment of advanced light-duty automotive technologies in support of regulatory and compliance programs, a 2018 Toyota Camry front wheel drive eight-speed automatic transmission was benchmarked. The benchmarking data were used as inputs to EPA’s Advanced Light-duty Powertrain and Hybrid Analysis (ALPHA) vehicle simulation model to estimate GHG emissions from light-duty vehicles. ALPHA requires both detailed engine fuel consumption maps and transmission torque loss maps. EPA’s National Vehicle and Fuels Emissions Laboratory has developed a streamlined, cost-effective in-house method of transmission testing, capable of gathering a dataset sufficient to characterize transmissions within ALPHA. This testing methodology targets the range of transmission operation observed during vehicle testing over EPA’s city and highway drive cycles.

CAE Approach for Light Truck Frame Durability Evaluation Due to Payload Increase

The growing competition of the automotive market makes more and more necessary the reduction of development time and consequently, the increase of the capacity to quickly respond to the launching of the competitors. One of the most costly phases on the vehicle development process is the field durability test, both in function of the number of prototypes employed and the time needed to its execution. More and more diffused, the fatigue life prediction methods have played an important part in the durability analysis via CAE. Nevertheless, in order they can be reliable and really being able to reduce the development time and cost, they need to be provided with load cases that can accurately represent the field durability tests. This work presents a CAE approach used for light trucks in order to get a reasonable understanding of component durability behavior due to payload increase. In general, road load data is not available for a new payload condition.

Cam-Phasing Optimization Using Artificial Neural Networks as Surrogate Models-Maximizing Torque Output

Variable Valve Actuation (VVA) technology provides high potential in achieving high performance, low fuel consumption and pollutant reduction. However, more degrees of freedom impose a big challenge for engine characterization and calibration. In this study, a simulation based approach and optimization framework is proposed to optimize the setpoints of multiple independent control variables. Since solving an optimization problem typically requires hundreds of function evaluations, a direct use of the high-fidelity simulation tool leads to the unbearably long computational time. Hence, the Artificial Neural Networks (ANN) are trained with high-fidelity simulation results and used as surrogate models, representing engine's response to different control variable combinations with greatly reduced computational time. To demonstrate the proposed methodology, the cam-phasing strategy at Wide Open Throttle (WOT) is optimized for a dual-independent Variable Valve Timing (VVT) engine.

Cam-phasing is increasingly considered as a feasible Variable Valve Timing (VVT) technology for production engines. Additional independent control variables in a dual-independent VVT engine increase the complexity of the system, and achieving its full benefit depends critically on devising an optimum control strategy. A traditional approach relying on hardware experiments to generate set-point maps for all independent control variables leads to an exponential increase in the number of required tests and prohibitive cost. Instead, this work formulates the task of defining actuator set-points as an optimization problem. In our previous study, an optimization framework was developed and demonstrated with the objective of maximizing torque at full load. This study extends the technique and uses the optimization framework to minimize fuel consumption of a VVT engine at part load.

Characterization of GHG Reduction Technologies in the Existing Fleet

By almost any definition, technology has penetrated the U.S. light-duty vehicle fleet significantly in conjunction with the increased stringency of fuel economy and GHG emissions regulations. The physical presence of advanced technology components provides one indication of the efforts taken to reduce emissions, but that alone does not provide a complete measure of the benefits of a particular technology application. Differences in the design of components, the materials used, the presence of other technologies, and the calibration of controls can impact the performance of technologies in any particular implementation. The effectiveness of a technology for reducing emissions will also be influenced by the extent to which the technologies are applied towards changes in vehicle operating characteristics such as improved acceleration, or customer features that may offset mass reduction from the use of lightweight materials.

Chrysler 45RFE a New Generation Light Truck Automatic Transmission

The 45RFE is a new generation electronically controlled rear wheel drive automatic transmission. It employs real-time feedback, closed-loop modulation of shift functions to achieve outstanding shift quality and to meet demanding durability goals. It uses no shift valves; all friction element applications are effected with high-flow electro-hydraulic solenoid valves. A unique gear train arrangement of three planetary carriers allows all sun gears and annulus gears to have the same number of teeth respectively and use a common pinion gear in all carriers, resulting in significant manufacturing simplification. The three-planetary system is designed for four forward ratios of 3.00, 1.67, 1.00 and 0.75 and one reverse gear ratio equal to the low gear ratio. A fifth ratio of 1.50 is used only in certain kick-down shift sequences for highway passing. A sixth forward ratio, an additional overdrive ratio of 0.67, is available in the hardware.

Complex Systems Method Applied to Identify Carbon Dioxide Emission Reductions for Light-Duty Vehicles for the 2020-2025 Timeframe

The U.S. Environmental Protection Agency, U.S. Department of Transportation's National Highway and Traffic Safety Administration, and the California Air Resources Board have recently released proposed new regulations for greenhouse gas emissions and fuel economy for light-duty vehicles and trucks in model years 2017-2025. These proposed regulations intend to significantly reduce greenhouse gas emissions and increase fleet fuel economy from current levels. At the fleet level, these rules the proposed regulations represent a 50% reduction in greenhouse gas emissions by new vehicles in 2025 compared to current fleet levels. At the same time, global growth, especially in developing economies, should continue to drive demand for crude oil and may lead to further fuel price increases. Both of these trends will therefore require light duty vehicles (LDV) to significantly improve their greenhouse gas emissions over the next 5-15 years to meet regulatory requirements and customer demand.

Computational Fluid Dynamics Model Creation and Simulation for Class 8 Tractor-Trailers

The Environmental Protection Agency (EPA), in partnership with Research Triangle Institute (RTI International) and Auto Research Center (ARC-Indy), have created digital geometries of commercially available heavy-duty tractor-trailers. The goal of this effort was to improve the agency’s understanding of aerodynamic modeling of modern trucks and to provide opportunities for more consistent engagement on computational fluid dynamics (CFD) analyses. Sleeper and day cab tractors with aerodynamic features and a 53-foot box trailer with aerodynamic technology options were scanned to create high-resolution geometries. The scanning process consisted of a combination of physical scanning with a handheld device, along with digital post-processing. The completed truck geometries are compatible with most commercial CFD software and are publicly available for modeling and analyses.

Design and Demonstration of EPA's Integrated Drive Module for Commercial Series Hydraulic Hybrid Trucks and Buses

The United States Environmental Protection Agency's (EPA) National Center for Advanced Technology (NCAT), located at its National Vehicle and Fuel Emissions Laboratory in Ann Arbor, Michigan, has been a global leader in development and demonstration of low-greenhouse gas emitting, highly fuel efficient series hydraulic hybrid drivetrain technologies. Advances in these exciting new technologies have stimulated industry to begin manufacturing hydraulic hybrids for both commercial truck and non-road equipment markets. Development activities are continuing for other markets, including light-duty vehicles. Given the commercial emergence of these low-greenhouse gas emitting series hydraulic hybrids, EPA has passed the leadership for further development to industry.

Design of a Rapid Prototyping Engine Management System for Development of Combustion Feedback Control Technology

Combustion feedback using cylinder pressure sensors, ion current sensors or alternative sensing techniques is actively under investigation by the automotive industry to meet future legislative emissions requirements. One of the drawbacks of many rapid prototyping engine management systems is their available analog interfaces, often limited to 10-12 bits with limited bandwidth, sampling rate and very simple anti-aliasing filters. Processing cylinder pressure or other combustion feedback sensors requires higher precision, wider bandwidths and more processing power than is typically available. For these reasons, Ricardo in collaboration with GM Research has developed a custom, high precision analog input subsystem for the rCube rapid prototyping control system that is specifically targeted at development of combustion feedback control systems.

Determination of the PEMS Measurement Allowance for PM Emissions Regulated Under the Heavy-Duty Diesel Engine In-Use Testing Program

This paper summarizes the Heavy-Duty In-Use Testing (HDUIT) measurement allowance program for Particulate Matter Portable Emissions Measurement Systems (PM-PEMS). The measurement allowance program was designed to determine the incremental error between PM measurements using the laboratory constant volume sampler (CVS) filter method and in-use testing with a PEMS. Two independent PM-PEMS that included the Sensors Portable Particulate Measuring Device (PPMD) and the Horiba Transient Particulate Matter (TRPM) were used in this program. An additional instrument that included the AVL Micro Soot Sensor (MSS) was used in conjunction with the Sensors PPMD to be considered a PM-PEMS. A series of steady state and transient tests were performed in a 40 CFR Part 1065 compliant engine dynamometer test cell using a 2007 on-highway heavy-duty diesel engine to quantify the accuracy and precision of the PEMS in comparison with the CVS filter-based method.

Development of Portable Self Contained Phase Shifting Digital Shearography for Composite Material Testing

The use of composite materials in the automotive industry has become increasingly widespread. With this increase in use, techniques for non-destructive testing (NDT) have become more and more important. Various optical NDT inspective methods such as holography, moiré techniques, and shearography have been used for material testing. Among these methods, shearography appears to be most practical. Shearography has a simple optical setup due to its “self-referencing” system, and it is relatively insensitive against rigid-body motions. Measurements of displacement derivatives, and thus strain directly, rather than the displacement itself is achieved through this method. Therefore shearography detects defects in objects by correlating anomalies of strain which are usually easier than correlating the anomalies of the displacement itself, as in holography. To date shearography has shown potential as a NDT tool for identifying defects in small structures.

Development of a Computerized Digital Resonance Fatigue Test Controller with Load Feedback Management

In this report, the DCX Stress Lab and the Tool Development & Test Support groups investigated automating a resonant bending crankshaft fatigue test. Fatigue testing, in general, is a laborious process since many samples are needed for analysis. This makes development cost and speed dependant on the component test efficiency. In the case of crankshaft resonant bending testing, both cost and speed are influenced by the manual feedback operation needed to run the current procedure. In order to increase the efficiency of this process, this project sought to automate the following tasks: maintaining the load on the part, reacting to resonance changes in the part, mapping resonance changes, logging the number of cycles, and discerning resonance frequency shift failure modes objectively.

Development of an Engine Test Cell for Rapid Evaluation of Advanced Powertrain Technologies using Model-Controlled Dynamometers

Current engine development processes typically involve extensive steady-state and simple transient testing in order to characterize the engine's fuel consumption, emissions, and performance based on several controllable inputs such as throttle, spark advance, and EGR. Steady-state and simple transient testing using idealistic load conditions alone, however, is no longer sufficient to meet powertrain development schedule requirements. Mapping and calibration of an engine under transient operation has become critically important. And, independent engine development utilizing accelerated techniques is becoming more attractive. In order to thoroughly calibrate new engines in accelerated fashion and under realistic transient conditions, more advanced testing is necessary.
