A Novel Method and Product to Damp Cylindrical Articles: Constrained Layer Damping Tubing

Constrained layer damping (CLD) is a well known technique to efficiently damp low frequency vibration. CLD employs a viscoelastic material sandwiched between two very stiff, typically metal, layers. While effective over essentially flat surfaces, CLD has not been applicable to cylindrical shapes. In order to damp low frequency vibration in metal pipes, users have been forced to rely on extensional layer damping, typically consisting of thick layers of extruded or molded rubbers. This paper discusses a novel product to damp cylindrical articles such as metal pipes with a constrained layer heat shrink tubing. This product utilizes a stiff heat shrinkable polymeric jacket bonded on the inside with a viscoelastic layer. When shrunk on a metal pipe or rod, a CLD system is produced. The product is typically thinner than an extensional layer damper and is more effective. It also meets the other physical and environmental requirements for a pipe covering.

A Study on Vehicle Elastomer Mount Preloading and Impact Response with Test Validation

A variety of elastomer mounts are being used for vehicles as isolators/dampers between body and frame, on the engine cradle, etc. These vehicle flexible mounts, made of mainly rubber materials and housed in a metallic tube, are indispensable components affecting the quality of the vehicle ride, noise and vibration. In the auto industry, the usual practice when designing vehicle flexible mounts is to minimally reflect impact considerations in the mount design features. However, in most high-speed vehicle crash events where the mounts fail, the crash responses, including occupant injury severity, are known to be very different from the responses of non-failure cases. Even in low-speed vehicle impact cases, excessive deformation of the flexible mounts could cause significant variance in the compliance of the vehicle acceleration level to the air-bag firing and timing threshold requirements.

CAE Fatigue Prediction of Fuel Tank Straps using Proving Ground Loads

The durability of fuel tank straps is essential for vehicle safety. Extensive physical tests are conducted to verify designs for durability. Due to the complexity of the loads and the fuel-to-tank interaction, computer-aided-engineering (CAE) simulation has had limited application in this area. This paper presents a CAE method for fuel tank strap durability prediction. It discusses the analytical loads, modeling of fuel-to-tank interaction, dynamic analysis methods, and fatigue analysis methods. Analysis results are compared to physical test results. This method can be used in either a fuel-tank-system model or a full vehicle model. It can give directional design guidance for fuel tank strap durability in the early stages of product development to reduce vehicle development costs.

OEMs are investigating opportunities to reduce vehicle mass, driven by a need to meet upcoming CAFE targets, increase the range and reduce battery size of EVs. A number of lightweight materials including high strength steels, aluminum alloys, plastics and composites are now in production. To facilitate development of corporate R&D and commercialization plans for new materials, it is beneficial to understand the current manufacturing costs for production components, and their impact on piece price at different volumes. This paper investigates design and cost impact of light-weighting with respect to front door and floor assembly of Toyota Corolla and BMW i3. Toyota Corolla has a traditional steel body and is sold in high volumes while BMW i3 has relatively low annual sales and is primarily made of composite, aluminum and plastic parts.

In Vehicle Exhaust Mount Load Measurement and Calculation

Exhaust durability is an important measure of quality, which can be predicted using CAE with accurate mount loads. This paper proposes an innovative method to calculate these loads from measured mount accelerations. A Chrysler vehicle was instrumented with accelerometers at both ends of its four exhaust mounts. The vehicle was tested at various durability routes or events at DaimlerChrysler Proving Grounds. These measured accelerations were integrated to obtain their velocities and displacements. The differences in velocities and displacements at each mount were multiplied by its damping and stiffness rates to obtain the mount load. The calculation was conducted for all three translational directions and for all events. The calculated mount loads are shown within reasonable range. Along with CAE, it is suggested to explore this method for exhaust durability development.

Injection Molded, Extruded-In-Color Film Fascia

A new multi-layer co-extruded in-color Ionomer film is developed to provide an alternative decoration process to replace paint on Dodge Neon Fascias. The Ionomer film provides a high-gloss “class-A” surface in both non-metallic and metallic colors that match the car body paint finish. Using the Ionomer film to decorate fascias reduces cost; eliminates VOCs; increases manufacturing flexibility and improves performance (weatherability and durability). The molding process consists of thermoforming a film blank and injection molding Polypropylene or TPO behind the film. The paper will include the background, the benefits, the technology development objectives, the film materials development, tooling optimization, film fascia processing (co-extrusion; thermoforming and injection molding) and validation testing of the film.

Laminated Steel Forming Modeling Techniques and Experimental Verifications

Laminated steel sheets sandwiched with a polymer core are increasingly used for automotive applications due to their vibration and sound damping properties. However, it has become a major challenge in finite element modeling of laminated steel structures and forming processes due to the extremely large differences in mechanical properties and in the gauges of the polymer core and the steel skins. In this study, circular cup deep drawing and V-bending experiments using laminated steels were conducted in order to develop a modeling technique for laminate forming processes. The effectiveness of several finite element modeling techniques was investigated using the commercial FEM code LS-Dyna. Furthermore, two production parts were selected to verify the modeling techniques in real world applications.

Material Property Characterization of Foilback Damping Treatments Using Modified ASTM Equations

In the automotive industry, in order to characterize and evaluate damping treatments, it is a common practice to employ Oberst bar tests as specified by ASTM E756 and SAE J1637. The ASTM standard provides equations for sandwiched Oberst bars. These equations allow engineers to extract the properties of the visco-elastic core. For certain type of automotive constrained-layer damping treatments, such as the Aluminum Foilback, it is often convenient and desirable to prepare the Oberst bar samples with production-intent configuration. Unfortunately, these configurations are often asymmetric. Therefore, the composite Oberst bar data cannot be post-processed by employing the ASTM equations. In this study, the ASTM equations for sandwiched bars are modified to accommodate for asymmetric Oberst bar configurations. The finite element method is used to validate the derived equations by performing a “Virtual Oberst Bar test.”

Measurement of Dynamic Parameters of Automotive Exhaust Hangers

Different methodologies to test and analyze the dynamic stiffness (K) and damping (C) properties of several silicone and EPDM rubber automotive exhaust hangers were investigated in this research. One test method utilized a standard MTS hydraulic test machine with a single sine excitation at discrete frequencies and amplitude levels, while a second method utilized an electrodynamic shaker with broadband excitation. Analysis techniques for extracting the equivalent stiffness and damping were developed in the shaker tests using data from time domain, frequency domain, as well as force transmissibility. A comparison of all of the shaker testing methods for repeatability and accuracy was done with the goal of determining the appropriate method that generates the most consistent results over the range of testing. The shaker testing in the frequency domain using a frequency response function model produced good results and the set-up is relatively inexpensive.

Automotive electronics and software is getting complex day by day. More and more features and functions are offered and supported by software in place of hardware. Communication is carried out on the CAN bus instead of hard wired circuits. This architectural transition facilitates lots of flexibility, agility and economy in development. However, it introduces risk of unexpected failures due to insufficient testing and million of possible combinations, which can be created by users during the life time of a product. Model based development supports an effective way of handling these complexities during simulation and also provide oracle for its validation. Based on priorities and type of applications, test vectors can be auto generated and can be used for formal verification of the models. These auto-generated test vectors are valuable assets in testing and can be effectively reused for target hardware (ECU) verification.

The objective of this paper is to present a simple and comprehensive integrated Design for Six Sigma (DFSS) approach to design robustness. The approach is hinged on conceptual components for axiomatic design, robust design and Six Sigma. An automatic transmission planetary case study is provided as an illustration vehicle. Specifically, this paper will explore the cascading process of functional requirements to design parameters and features while providing an initial robustness assessment against the common sources of variation. A Six Sigma design quality level is pursued as an objective. The approach presented in this paper represents a stream of development to achieve excellence by improving customer satisfaction through quality enhancement efforts. It can be viewed as a process with detailed steps needed to cast a complete understanding of how to achieve desired breakthrough design improvement.

Reliability Analysis of Dynamometer Loading Parameters during Vehicle Cell Testing

In automotive testing, a chassis dynamometer is typically used, during cell testing, to evaluate vehicle performance by simulating actual driving conditions. The use of indoor cell testing has the advantage of running controlled tests where the cell temperature and humidity and solar loads can be well controlled. Driving conditions such as vehicle speed, wind speed and grade can be also controlled. Thus, repeated tests can be conducted with minimum test variations. The tractive effort required at the wheels of a vehicle for a given set of operating parameters is determined by taking into account a set of variables which affect vehicle performance. The forces considered in determination of the tractive effort include the constant friction force, variable friction force due to mechanical and tire friction, forces due to inertia and forces due to aerodynamic and wind effects. In addition, forces due to gravity are considered when road grades are simulated.

Repairable System Reliability Prediction

For a vehicle or repairable system, incidents (conditions) are neither necessarily independent nor identically distributed. Therefore, traditional statistical distributions like Weibull, Normal, etc, are no longer valid to estimate reliability. The Non-homogeneous Poisson process (NHPP) model can be used to predict reliability and warranty of the field product. It can also measure the reliability improvement during the development cycle. The NHPP model is discussed in this paper. In applying a NHHP model to reliability data on a repairable system, one may have few or no failures. This paper presents the I/100 and reliability derivations when the parameter β in the ROCOF function is assumed to have a known value.

In this study, a full vehicle with durability tire model established with ADAMS is applied to simulate the dynamic behavior of the vehicle under severe rough road proving ground events, where the shock force-velocity characteristics are modeled as nonlinear curves and multi-stage representations, respectively. The shock forces and velocities at each corner are resolved and through full factorial DOE, the shock forces and velocities response surface models are established to analyze the sensitivities of shock force and velocity to the shock damping characteristics.

Simulation of Hot Stamping Process With Advanced Material Modeling

Advanced material modeling was conducted to describe the thermal-mechanical behavior of Boron Steel during hot stamping, a process in which blanks at 900 °C are formed and quenched between cold dies. Plastic deformation, thermal dilatation and phase transformation were incorporated in the constitutive model and a user-defined subroutine was developed to interface with LS-DYNA. Simulation was conducted on the hot stamping process of a door intrusion beam to gain insight into the physics of the process. Results showed significant influence of the thermal cycle on final product. It was also demonstrated that the program developed can be used as an early feasibility tool to determine baseline processing parameters and to detect potential defects in products without physical prototyping.

This paper describes the performance improvement and cost savings achieved by the Stamping Technology Department at DaimlerChrysler Corporation (Chrysler group), in migrating from Unix workstations with RISC technology to Linux PCs with Intel Pentium technology. Performance comparisons of various engineering applications running on these two system configurations are analyzed. The major aspects such as hardware configuration, operating system, software availability, compatibility, reliability, accuracy and consistency of simulation results are discussed. The improvement in computing speed and deviations in simulation results between MPP LS-Dyna and SMP LS-Dyna are presented.

Most products are designed to operate for a long period of time, and in such case, life testing is a relatively lengthy procedure. Lengthy tests tend to be expensive and the results become available too late to be of much use. To reduce the experimental cost significantly and provide an efficient tool to assess the life distribution for highly reliable product, a step-stress accelerated test (SSAT) was developed. An example of a rear suspension aft lateral link is used to validate the SSAT method.

TPE Radiator Components from Post Consumer Tires

Over 250 million tires are scrapped in the United States each year. Tires have been a problematic scrap because they have been designed to resist destruction, and have a tendency to float upwards in landfills. Improper storage has resulted in tire fires1--an even more problematic environmental concern than unsightly piles which can serve as breeding grounds for insect vectors. A better solution is to recover materials for use in new components. Not only does this resolve the landfill issue, but it also serves to conserve resources, while returning an economic benefit to society. This paper traces the introduction of tire material recovery at NRI Industries and DaimlerChrysler Corporation (DCC), the development of the infrastructure and materials, and the launch of the Jeep Grand Cherokee thermoplastic elastomer (TPE) radiator seals, comprised of post consumer tire crumb.

Testing Elastomers - Can Correlation Be Achieved Between Machines, Load Cells, Fixtures and Operators?

At present, testing elastomeric parts is performed at a level dictated by the users of the testing equipment. No society or testing group has defined a formal standard of testing or a way to calibrate a testing machine. This is in part due to the difficulty involved with testing a material whose properties are in a constant state of flux. To further complicate this issue, testing equipment, testing procedures, fixtures, and a host of other variables including the operators themselves, all can have an impact on the characterization of elastomers. The work presented in this paper looks at identifying some of the variables of testing between machines, load cells, fixtures and operators. It also shows that correlation can be achieved and should be performed between companies to ensure data integrity.
