A General Failure Criterion for Spot Welds with Consideration of Plastic Anisotropy and Separation Speed

A general failure criterion for spot welds is proposed with consideration of the plastic anisotropy and the separation speed for crash applications. A lower bound limit load analysis is conducted to account for the failure loads of spot welds under combinations of three forces and three moments. Based on the limit load solution and the experimental results, an engineering failure criterion is proposed with correction factors determined by different spot weld tests. The engineering failure criterion can be used to characterize the failure loads of spot welds with consideration of the effects of the plastic anisotropy, separation speed, sheet thickness, nugget radius and combinations of loads. Spot weld failure loads under uniaxial and biaxial opening loads and those under combined shear and twisting loads from experiments are shown to be characterized well by the engineering failure criterion.

A Plastic Appliqué's Strain Field Determination by Experimental Shearographic Analyses Under an Applied Thermal Load

The objective of this paper is to develop a test capable of ranking lift-gates based on strain concentration levels reflected in fringe characteristics in the known stress/strain concentration and fracture vicinity. First, the system (lift gate glass, adhesive and appliqué) is chosen as test sample since the subsystem (local appliqué) does not exhibit the failure mode observed in the field test. Subsequently, it has been identified that the thermal component (rather than mechanical) is the predominant load by laser scanning vibrometry and confirmed via field test data. Next, digital shearography has been selected as the measurement and visualization tool of strain distribution due to its various advantages such as full field view and non-contact advantages. Finally, the test method has been applied to rank and optimize the structural configuration around appliqués' to reduce / eliminate failure.

A Study on Vehicle Elastomer Mount Preloading and Impact Response with Test Validation

A variety of elastomer mounts are being used for vehicles as isolators/dampers between body and frame, on the engine cradle, etc. These vehicle flexible mounts, made of mainly rubber materials and housed in a metallic tube, are indispensable components affecting the quality of the vehicle ride, noise and vibration. In the auto industry, the usual practice when designing vehicle flexible mounts is to minimally reflect impact considerations in the mount design features. However, in most high-speed vehicle crash events where the mounts fail, the crash responses, including occupant injury severity, are known to be very different from the responses of non-failure cases. Even in low-speed vehicle impact cases, excessive deformation of the flexible mounts could cause significant variance in the compliance of the vehicle acceleration level to the air-bag firing and timing threshold requirements.

A Technical Analysis of a Proposed Theory on Tire Tread Belt Separation-Induced Axle Tramp

Recently, papers have been published purporting to study the effect of rear axle tramp during tread separation events, and its effect on vehicle handling [1, 2]. Based on analysis and physical testing, one paper [1] has put forth a mathematical model which the authors claim allows vehicle designers to select shock damping values during the development process of a vehicle in order to assure that a vehicle will not experience axle tramp during tread separations. In the course of their work, “lumpy” tires (tires with rubber blocks adhered to the tire's tread) were employed to excite the axle tramp resonance, even though this method has been shown not to duplicate the physical mechanisms behind an actual tread belt separation. This paper evaluates the theories postulated in [1] by first analyzing the equations behind the mathematical model presented. The model is then tested to see if it agrees with observed physical testing.

Alternative to Phthalate Plasticizer for PVC/NBR Formulation Used in Automotive Fuel System with Biodiesel

Phthalates have been extensively used in rubbers formulation as plasticizer additive for PVC and NBR promoting processing parameters or for cost reduction. The most commonly used plasticizer in PVC compounds was di-2-ethylhexyl phthalate (DEHP) currently not recommend due toxicity. DEHP is listed as prohibited to the Global Automotive Declarable Substance List (GADSL). Phthalates alternatives are already available but the compatibility in automotive fuel system with biodiesel was not extensively understood. This aspect is important since plasticizer may migrate and change rubber properties. Tri-2-ethylhexyl trimellitate (TOTM) and di-2-ethylhexyl terephthalate (DEHT) were selected in this work as alternative additives to a rubber formulation since is not listed to GADSL and have good potential as plasticizer.

Anisotropic Material Damage Model of Randomly Oriented Thermoplastic Composites for Crash Simulation

In this research, a material model was developed that has orthotropic properties with respect to in-plane damage to support finite element strength analysis of components manufactured from a randomly oriented long-fiber thermoplastic composite. This is a composite material with randomly oriented bundles of carbon fibers that are approximately one inch in length. A macroscopic characteristic of the material is isotropic in in-plane terms, but there are differences in the tension and compression damage properties. In consideration of these characteristics, a material model was developed in which the damage evolution rate is correlated with thermodynamic force and stress triaxiality. In-plane damage was assumed to be isotropic with respect to the elements. In order to validate this material model, the results from simulation and three-point bending tests of closed-hat-section beams were compared and found to present a close correlation.

The PVC(poly-vinyl chloride) underbody coating was specifically designed for the automotive underfloor area in order to prevent chipping damage as well as the onset of rust propagation from a scratched point. This superior anti-chipping performance can also be achieved without increasing film thickness of the PVC by balancing film strength and adhesion strength. Also, by incorporating plastic balloons in the PVC formulation, a dried film specific gravity of less than 1.0 is achieved, and consequently a 2 kg weight reduction becomes possible when compared to conventional materials used for underbody coating.

Automotive A/C Servicing – Refrigerant Flushing of a Failed A/C System

The failure of an A/C system often results in the introduction of contaminants to the A/C system. The sources of the contaminants include debris from damaged components and debris from the surrounding environment. Returning the A/C system to service requires the removal of these contaminants from any reused components. The recommended approach to cleaning contaminated components and systems is to flush with a solvent flushing machine. Previous internal studies have concluded that solvent flushing will remove all contaminants, restoring component and system performance. Many commercial refrigerant recovery and recharge machines include a refrigerant “flush” feature which can flush oil from the system and components with the systems refrigerant. The effectiveness of using the “flush” feature of a refrigerant recovery and recharge machine with an added in-line filter to remove contaminants is investigated.

Automotive Interior Injection Molded Parts Using Microcellular Foaming Technology

The microcellular foam injection molding process for thermoplastic materials provides design flexibility and cost savings opportunities not found in conventional injection molding. This process allows for plastic part design with material wall thickness optimized for functionality. The combination of density reduction and design for functionality can result in material and weight savings of up to 20%. With the correct equipment configuration, mold design, and processing conditions, these microcellular voids are uniform in size and distribution. The use of microcellular foam molding provides significant reductions in cycle time, material consumption, injection pressure, and clamp tonnage. In this work, a physical foam molding process, MuCell, is applied to a polypropylene (PP) composite.

Chassis System Integration Approach for Vehicle High Mileage NVH Robustness

High mileage NVH performance is one of the major concerns in vehicle design for long term customer satisfaction. Elastomeric bushings and brake rotors are key chassis components which tend to degrade as vehicle mileage accumulates with time. The degradation of these components normally causes the overall degradation of vehicle NVH performance. In the current paper two categories of problems are addressed respectively: road-induced vibration due to bushing degradation, and brake roughness due to rotor wear. A system integration approach is used to derive the design strategies that can potentially make the vehicle more robust in these two NVH attributes. The approach links together bushing degradation characteristics, brake rotor wear characteristics, the design of experiment (DOE) method, and CAE modeling in a systematic fashion. The concept and method are demonstrated using a production vehicle.

Crush Strength of Aluminum 5052-H38 Honeycomb Materials under Combined Compressive and Shear Loads

The crush strength of aluminum 5052-H38 honeycomb materials under combined compressive and shear loads are investigated here. The experimental results indicate that both the peak and crush strengths under combined compressive and shear loads are lower than those under pure compressive loads. A yield function is suggested for honeycomb materials under the combined loads based on a phenomenological plasticity theory. The microscopic crush mechanism under the combined loads is also investigated. A microscopic crush model based on the experimental observations is developed. The crush model includes the assumptions of the asymmetric location of horizontal plastic hinge line and the ruptures of aluminum cell walls so that the kinematic requirement can be satisfied. In the calculation of the crush strength, two correction factors due to non-associated plastic flow and different rupture modes are considered.

Design and Development of 25% Post-Industrial Recycled SMC Hood Assembly for the 1998 Lincoln Continental Program

This paper describes the process of incorporation of 25% post-industrial recycled sheet molded composite (SMC) material in the 1998 Continental Hood inner. 1998 Continental Hood assembly consists of traditional SMC outer and this recycled hood inner along with three small steel reinforcements. BUDD Plastics collects SMC scraps from their manufacturing plants. The scrap is then processed and made into fillers for production of SMC. Strength of SMC comes from glass fibers and fillers are added to produce the final mix of raw materials. This recycled material is approximately 10% lighter and less stiff than the conventional virgin SMC. This presented unique challenges to the product development team to incorporate this material into a production vehicle in order to obtain the desired goal of reducing land fill and improving the environment.

Development of Compound Coating that Reduces Permeation of Chloride Ion in Salty Water for Hexavalent-Chromium-Free Metal Gasket for PWC Engines

A hexavalent-chromium-free metal gasket for PWC engines was developed to correspond to the ELV (End of Life Vehicle) directive. In order to enhance the adhesive property, the ion capture to trap the chloride ion, an anti-rust pigment to reform the chemical coating, and an inorganic sealer to stop the passage of chloride ion were added to the adhesive and rubber raw material. A good adhesive property and rubber physical property was obtained through the addition of an anticorrosive pigment. The rubber vulcanization condition in the manufacturing process was reviewed. As a result, without modifying the current compound coating line for mass-production, a gasket with a blistering resistance more than hexavalent chromium conversion coating equivalence and coating adhesion was developed when using salt water for engine cooling.

Regulation of automotive CO2 emissions is becoming increasingly stringent throughout the world in response to global warming. For automakers, this means a focus not only on increasing the fuel economy of powertrains, but also on reducing automotive driving resistance. High expectations are held for thermoplastic fiber-reinforced plastics (FRP) for the realization of automotive weight savings while also offering high levels of productivity and recyclability. Thermoplastic FRP crush boxes display a higher level of energy absorption performance than metal (steel, aluminum, etc.) crush boxes. This will contribute to automotive weight savings and improved package design. In the case of automotive front bumper beam systems, it is necessary to realize stable load characteristics irrespective of the use environment. It is therefore necessary to consider the effects of temperature and thermoplastic resin degradation.

Development of Improved Method for Magnetically Formed Decorative Painting

Currently, there is a growing demand for application of plastic coverings for motorcycles in the market. Accordingly, decorative features for plastic coverings are increasingly important to enhance the attractiveness of exterior designs of those motorcycles. Under these circumstances, the magnetically formed decorative painting had been adopted to a mass-production model sold in Thailand in 2008. Magnetically formed decorative painting is a method in which the design patterns are formed by painting a material that contains flakes movable along with magnetic fields, while applying magnetic sheets in the ornamenting design shapes underneath the part being painted. It offers a three-dimensional appearance even though its surface has no protrusions or indentations. The degree of three-dimensionality on the paint surface appearance was defined as “plasticity” [1] (a term used in pictorial arts).

Development of Plastic Fracture Simulation Technology for Passenger Airbag Tear Line

The explicit methods analysis solver LS-DYNA was used to create technology for simulating airbag deployment and plastic airbag lid tear-away in the front passenger seat. The present study clarified the mechanical properties and the transitions in fracture pattern of the material at low temperature plastic this way, an appropriate modeling method was developed and the prediction accuracy of the simulation of airbag lid tear-away on deployment was increased. Tensile testing of the material was carried out where there were differences in thickness of the tear-away section and the fracture characteristics were determined. A material model was created by analyzing changes in fracture characteristics and collapse patterns, taking into consideration the effects of strain and strain rate localization on fracture strain as well as ductile-brittle fracture transition. Next, airbags were subjected to the impactor testing.

Development of Plastic Fuel Hose with Pressure Pulsation Reduction

Recently, the electronic fuel injection systems have been widely applied to small motorcycles including scooters. In the high pressure fuel lines, plastic hoses have been increasingly used instead of conventional rubber hoses. As the plastic hose is less elastic than the rubber hose, the fuel pressure pulsates more in the plastic hose. To cope with this issue, we have conducted researches on how the fuel pressure pulsation in the plastic hose affects the accuracy of fuel injection. Keeping our eyes on the pulsation damping effects derived from the changes of volume due to the expansion and contraction of hose when the pressure changes, we have established the analysis method for optimization of the inner diameter and the thickness of the hose utilizing CAE analysis. The newly-developed plastic hose is applicable to motorcycles having a single cylinder 250 cm3 engine using an injector of a high static flow rate.

Development of Waterborne Conductive Primer for Motorcycles

Most types of paint materials currently used for motorcycles contain large amounts of VOCs (Volatile Organic Compounds). VOCs are environmental load substances, and there is a demand to reduce emissions in recent years. Many of a motorcycle's exterior parts are made of ABS (Acrylonitrile-Butadiene-Styrene) plastics (henceforth ABS) or PA (Polyamid) plastics (henceforth PA). These two plastic materials have different film adhesion mechanisms and adhesion strength. Therefore it was necessary to use different conductive primers and that's was one of the factors which made time and material losses in the painting processes. We solved those two issues, the reduction of VOCs and the common use of the same conductive primer for different parts materials, by combining two kinds of resins originally designed as the conductive primers, i.e., urethane resins with carboxylic acid groups and acrylic resins with amide groups, which are different in properties.

Development of a Thermoplastic Cam Cover for a 4.0L V6 SOHC Engine

The increasing demands to reduce cost is forcing North American Automotive designers towards finding ways to use the thermoplastic material for the under hood components. The use of this material has often been avoided in this type of applications due to concerns around its long-term strength and temperature performance. In particular, the materials of choice for the engine cam cover are Aluminum, Magnesium and Vinyl Ester (Thermoset) although thermoplastic is widely used in Europe and Asia. This paper examines the potential of a thermoplastic cam cover designed to replace the thermoset cam cover in a 4.0L SOHC V6 engine. Experimental data, presented in this paper, demonstrate that a well-designed thermoplastic cam cover can achieve key functional requirements, such as NVH and sealing, while providing substantial cost saving.

Durability Study of Automotive Additive Manufactured Specimens

The long-term weathering behavior of three different 3D printable, non-stabilized, UV cure resin formulations (A and B with thiol-ene base, and C with acrylate chemistry) was studied using tensile testing, nano-indentation, and photoacoustic infrared (FTIR-PAS) spectroscopy. To this end, type I tensile bars were printed from each resin system using a 3D printer, and were post UV-cured under a broad spectrum source. Systems A and C showed a similar trend after weathering. They first experienced an increase in modulus and tensile strength, due to additional crosslinking of the residual unreacted species. This increase in mechanical properties was followed by a drop in modulus, tensile strength, and percent elongation, due to the over-crosslinking and consequent embrittlement. System B, however, showed remarkable retention of the mechanical properties before/after weathering.
