A Failure Criterion for Stretch Bendability of Advanced High Strength Steels

Studies in an Angular Stretch Bend Test (ASBT) have demonstrated that the failure location moves from the side wall to punch nose area. This occurs as the R/T ratio decreases below a certain limit and applies to most low carbon steels with the exception of Dual Phase (DP) steels. Such behavior in DP steels indicates that bending effects have a severe impact on the formability of DP materials. Therefore, the traditional criterion using the forming limit curve (FLC) is not suitable to assess the formability at punch radius areas for DP steels due in part to its uniqueness of unconventional microstructures. In this paper, a new failure criterion, ‘Bending-modified’ FLC (BFLC), is proposed by extending the traditional FLC using the “Stretch Bendability Index” (SBI) concept for the stretch bendability assessment.

A Hybrid Method for Vehicle Axle Noise Simulation with Experimental Validation

Recently, many authors have attempted to represent an automobile body in terms of experimentally derived frequency response functions (FRFs), and to couple the FRFs with a FEA model of chassis for performing a total system dynamic analysis. This method is called Hybrid FEA-Experimental FRF method, or briefly HYFEX. However, in cases where the chassis model does not include the bushing models, one can not directly connect the FRFs of the auto body to the chassis model for performing a total system dynamic analysis. In other cases when the chassis model includes the bushings, the bushing dynamic rates are modeled as constant stiffness rather than frequency dependent stiffness, the direct use of the HYFEX method will yield unsatisfactory results. This paper describes how the FRF's of the auto body and the frequency dependent stiffness data of the bushings can be combined with an appropriate mathematical formulation to better represent the dynamic characteristics of a full vehicle.

A Simple Approach to Selecting Automotive Body-in-White Primary-Structural Materials

A simple strategy for building lightweight automobile body-in-whites (BIWs) is developed and discussed herein. Because cost is a critical factor, expensive advanced materials, such as carbon fiber composites and magnesium, must only be used where they will be most effective. Constitutive laws for mass savings under various loading conditions indicate that these materials afford greater opportunity for mass saving when used in bending, buckling or torsion than in tensile, shear or compression. Consequently, it is recommended that these advanced materials be used in BIW components subject to bending and torsion such as rails, sills, “A-B-C” pillars, etc. Furthermore, BIW components primarily subject to tension, compression, or shear, such as floor pans, roofs, shock towers, etc., should be made from lower cost steel. Recommendations for future research that are consistent with this strategy are included.

Accidents Data Analysis for the Real World Safety Enhancement

To reduce real world fatal/serious/minor injuries, factors causing such injuries should be investigated in depth from wider perspectives. The aim of this paper is to clarify the factors based on Japanese accident database compiled by ITARDA (Institute for Traffic Accident Research and Data Analysis). ITARDA database has data for injury rates, seatbelt use rate of driver and age of driver involved in crashes, etc. by vehicle model. As a result of an elaborate statistical analysis, the most influential and essential factors on all injuries including fatality were quantitatively found to be seatbelt use rate and vehicle weight. The increase by 1% in seatbelt use rate makes injury rate decrease by 7%. The influence of vehicle weight is 1.7 times higher than seatbelt use rate. Multiple regression analysis on these two parameters was also conducted. The present analysis successfully predicted all injury rates by model per 10,000 units.

Aggressivity-Reducing Structure for Large Vehicles in Frontal Car-to-Car Crash

This paper clarifies aggressivity reduction approach for MPV, Multi-Purpose Vehicles, derived from large passenger vehicles toward small passenger vehicles. The effects of aggressivity-reducing approach were measured through full-frontal rigid barrier crash simulations with TRL aluminum honeycomb by Finite Element Method. The front-end structures of large vehicles studied in this paper based on this aggressivity reduction approach show good front-end homogeneity and low average height of force. The structures were also found to effectively reduce aggressivity toward small vehicles by car-to-car simulation. However, there are some cases where the effect was influenced by overlap ratios. From this result, overlap ratio is considered to be one of the important factors to improve compatibility performance.

An Exploration of Failure Modes in Rolled, Ductile, Cast-Iron Crankshafts Using a Resonant Bending Testing Rig

This report explores the relationship of different failure criteria - specifically, surface cracks, stiffness changes, and two-piece failures - on rolled, ductile, cast-iron crankshafts. Crankshaft samples were closely monitored throughout resonant bending fatigue testing and were taken to near complete fracture. By monitoring resonance shifts of the samples during testing, stiffness changes and cracks were monitored. These data showed that an accelerating frequency shift was sufficient to indicate imminent two-piece failure and that this condition can be used as a failure criterion. Fatigue studies on two different crankshafts using this failure criterion were compared to those using a surface crack failure criterion. This comparison showed that using the surface crack failure criterion erroneously decreased the apparent fatigue life of the crankshaft significantly.

Clamp Load Consideration in Fatigue Life Prediction of a Cast Aluminum Wheel Using Finite Element Analysis

Loads generated during assembly may cause significant stress levels in components. Under test conditions, these stresses alter the mean stress which in turn, alters the fatigue life and critical stress area of the components as well. This paper describes the Finite Element Analysis (FEA) procedure to evaluate behavior of a cast aluminum wheel subjected to the rotary fatigue test condition as specified in the SAE test procedure (SAE J328 JUN94). Fatigue life of the wheel is determined using the S-N approach for a constant reversed loading condition. In addition, fatigue life predictions with and without clamp loads are compared. It is concluded that the inclusion of clamp load is necessary for better prediction of the critical stress areas and fatigue life of the wheel.

Computer Aided Simulations in Machining Applications

Computer applications have been widely used to assist product design. The successes and sophistication of computer aided engineering (CAE) techniques are respectfully recognized in this field. CAE applications in the manufacturing area however are still developing, although the manufacturing community is increasingly starting to pay attentions to computer simulations in its daily workings. This paper will briefly introduce some of these applications and promote awareness of computer simulations in manufacturing area. It contains four main sections: finite element analysis (FEA) in machining fixture design, FEA applications in component assembly, machining process simulations and machining vibrations in the milling operation. Each section comes with a practical case study, potential benefits are identified and conclusions are presented by using an integrated design and analysis approach.

Contact Mechanics Simulation for Hot Spots Investigation

Rapid wear out of a disk brake due to phenomena commonly known as hot spots is one of various problems faced by brake manufacturers. Hot spots are localized high temperature areas generated on the frictional surface of a disk brake during braking. The non-uniform surface expansion caused by hot spots on the disk surface may cause pedal pulsation or known as thermal judder. This effect in the long run will shorten a brake's life. Numerical simulation of a disk brake requires the use of nonlinear contact mechanics approach. The simulation is computationally very expensive and difficult to perform. A computer simulation technique has been developed at the DaimlerChrysler Brake Core Group to investigate the hot spot phenomena since 1997. The technique was implemented on 3-D finite element models to simulate frictional contacts between the disk and its pads. Computer code ABAQUS is used for these analyses and computations are performed in Silicon Graphics, Origin 2000 machines.

We have developed injection molding technologies consist of a new high-strength long-glass fiber reinforced polypropylene (PPLGF). They are key technologies of new modular design for substantial reductions of weight and cost, offering integrated functionality. The strength of injection molded parts are three times stronger than that of the conventional material. This technology makes it possible to replace parts from steel stamping and press molded glass-mat reinforced polypropylene. The front end and door modules of Atenza / Mazda6, Demio / Mazda2, RX-8 employs the module carriers using this material, resulting in dramatic weight and cost savings. (Fig. 1)

Development of Shape Fixing Press Forming Technology for High Strength Steel Sheet

New press forming method was developed for ensuring shape-accuracy of draw parts with high strength steel sheet(HSS) of very high tensile strength such as 780MPa. In the new method, step drawing method was combined with crash forming method by applying cam flange die structure to drawing dies. Furthermore, the die structure in the method is simple. At the trial press-forming by the model die even with 780MPa high strength steel sheets, the side wall warps in particular were restrained within a specified tolerance, that is ±0.00067[1/mm] of the variation of curvature(Δ 1/ ρ). Now the method is applied to press-forming some automotive body parts, such as front side member, etc.

Development of a Computerized Digital Resonance Fatigue Test Controller with Load Feedback Management

In this report, the DCX Stress Lab and the Tool Development & Test Support groups investigated automating a resonant bending crankshaft fatigue test. Fatigue testing, in general, is a laborious process since many samples are needed for analysis. This makes development cost and speed dependant on the component test efficiency. In the case of crankshaft resonant bending testing, both cost and speed are influenced by the manual feedback operation needed to run the current procedure. In order to increase the efficiency of this process, this project sought to automate the following tasks: maintaining the load on the part, reacting to resonance changes in the part, mapping resonance changes, logging the number of cycles, and discerning resonance frequency shift failure modes objectively.

Development of a Low Pumping Loss Rotary Engine with a New Port Mechanism

The thermal efficiency of a three-rotor rotary engine (RE) was improved by a reduction in the pumping losses. These pumping losses were reduced by using a new port mechanism. The port mechanism utilized was an indirect recirculation type of late intake port closing. It was equipped with a recirculation chamber outside of the housings. This chamber interconnected the recirculation ports within each housing. This port mechanism yielded three main benefits 1. A Considerable reduction in the pumping losses. 2. A uniformly distributed air-fuel mixture in each housing. 3. A limited amount of residual gas in the housing. This residual gas was under specific pulsations by the recirculation chamber thus preventing deterioration in combustion under light loads. The above phenomena were clarified by experiments and simulations. The possibility of a reduction in exhaust emissions was also investigated.

Development of film heat transfer model based on multiphase flow numerical analysis

Automobiles will have to be applied strict regulations such as Euro7 against PM, HC, CO. The generation of these components are related to fuel deposition to the wall surface of the combustion chamber. Therefore, the fuel injection model of engine combustion CFD requires accurate prediction about the deposition and vaporization of fuel on the combustion chamber. In this study, multiphase flow numerical analysis that simulates fuel behavior on the wall surface was conducted first. Then, two model formulae about the contact area and the heat flux of a liquid film was constructed based on the result of multiphase flow numerical analysis method. Finally, the new film heat transfer model was constructed from these model formulae. In addition, it was confirmed that new heat transfer model can predict the liquid film temperature obtained by multiphase flow numerical analysis method accurately.

Effect of Polyurethane Structural Foam on Vehicle Stiffness

Stability and structural integrity are extremely important in the design of a vehicle. Structural foams, when used to fill body cavities and joints, can greatly improve the stiffness of the vehicle, and provide additional acoustical and structural benefits. This study involves modal testing and finite element analysis on a sports utility vehicle to understand the effect of structural foam on modal behavior. The modal analysis studies are performed on this vehicle to investigate the dynamic characteristics, joint stiffness and overall body behavior. A design of experiments (DOE) study was performed to understand how the foam's density and placement in the body influences vehicle stiffness. Prior to the design of experiments, a design sensitivity analysis (DSA) was done to identify the sensitive joints in the body structure and to minimize the number of design variables in the DOE study.

Effect of Thermal Treatments and Carbon Potential on Bending Fatigue Performance of SAE 4320 Gear Steel

This project investigated the effect of carburizing carbon-potential and thermal history on the bending fatigue performance of carburized SAE 4320 gear steel. Modified-Brugger cantilever bending fatigue specimens were carburized at carbon potentials of 0.60, 0.85, 1.05, and 1.25 wt. pct. carbon, and were either quenched and tempered or quenched, tempered, reheated, quenched, and tempered. The reheat treatment was designed to lower the solute carbon content in the case through the formation of transition carbides and refine the prior austenite grain size. Specimens were fatigue tested in a tension/tension cycle with a minimum to maximum stress ratio of 0.1. The bending fatigue results were correlated with case and core microstructures, hardness profiles, residual stress profiles, retained austenite profiles, and component distortion.

Evaluation of Aerodynamic Noise Generated in Production Vehicle Using Experiment and Numerical Simulation

Aerodynamic noise generated in production vehicle has been evaluated using experiment and numerical simulation. Finite difference method (FDM) and finite element method (FEM) are applied to analyze the flow field, and Lighthill's analogy is employed to conduct acoustic analysis. The flow fields around front-pillar obtained by numerical simulations agree with those by experiment for two cases with different front-pillar shape. Moreover, the distribution of acoustic source predicted by FEM is consistent with that obtained by experiment. Present study ascertained the feasibility and applicability of FEM with SGS model towards prediction of aerodynamic noise generated in production vehicle.

Finite Element Analyses of Fastened Joints in Automotive Engineering

In this paper, the methodology of finite element analyses of fastened joints in automotive engineering applications is described in detail. The analyses cover a) the possibility of slippage of the spacer with the design/actual clamp load, and under critical operating loads; b) the strength of the fastener and other structural components comprising the joint under the maximum clamp load. The types of fastened joints, the mechanical characteristics of the joints, the relationship of clamp load to torque, the design and maximum clamp loads, the finite element model meshing and assembly, the non-linearity due to contact, the determination of gaps and stack-up, and the nonlinear material simulation and loading procedures are described. An analysis example of a fastened joint on chassis is also illustrated.

Information Flow Analysis for Air Bag Sensor Development

A statistical theory is used to quantify the amount of information transmitted from a transducer (i.e., accelerometer) to the air bag controller during a vehicle crash. The amount of information relevant to the assessment of the crash severity is evaluated. This quantification procedure helps determine the effectiveness of different testing conditions for the calibration of sensor algorithms. The amount of information in an acceleration signal is interpreted as a measure of the ability to separate signals based on parameters that are used to assess the severity of an impact. Applications to a linear spring-mass model and to actual crash signals from a development vehicle are presented. In particular, the comparison of rigid barrier (RB) and offset deformable barrier (ODB) testing modes is analyzed. Also, the performance of front-mounted and passenger compartment accelerometers are compared.
