A Failure Criterion for Stretch Bendability of Advanced High Strength Steels

Studies in an Angular Stretch Bend Test (ASBT) have demonstrated that the failure location moves from the side wall to punch nose area. This occurs as the R/T ratio decreases below a certain limit and applies to most low carbon steels with the exception of Dual Phase (DP) steels. Such behavior in DP steels indicates that bending effects have a severe impact on the formability of DP materials. Therefore, the traditional criterion using the forming limit curve (FLC) is not suitable to assess the formability at punch radius areas for DP steels due in part to its uniqueness of unconventional microstructures. In this paper, a new failure criterion, ‘Bending-modified’ FLC (BFLC), is proposed by extending the traditional FLC using the “Stretch Bendability Index” (SBI) concept for the stretch bendability assessment.

A New V-8 Engine for the LEXUS LS 400

A new 4.0 liter V8 engine, 1UZ-FE, has been developed for the luxury sedan, LEXUS LS400. The engine has 4 camshafts and 32 valves, and weighs only 195 kg (430 lbs) having many light alloy components and carefully designed configurations. The appropriate engine displacement and high technology adopted throughout from design to manufacturing process enable the LS400 to run powerfully with excellent fuel economy and a pleasant sounds. It develops 250HP at 5600 rpm and 260ft-lbs of torque at 4400 rpm, and its fuel economy figure, well exceeds the EPA's tax charge level of 22.5mpg. These figures have been achieved through the newest technologies applied to every part of the design, such as: Well studied intake and exhaust systems, centrally located spark plug in the TOYOTA original four-valve combustion chamber, which has a narrow valve including angle, and low friction components like aluminum alloy valve lifters and well balanced moving parts.

A Simple Approach to Selecting Automotive Body-in-White Primary-Structural Materials

A simple strategy for building lightweight automobile body-in-whites (BIWs) is developed and discussed herein. Because cost is a critical factor, expensive advanced materials, such as carbon fiber composites and magnesium, must only be used where they will be most effective. Constitutive laws for mass savings under various loading conditions indicate that these materials afford greater opportunity for mass saving when used in bending, buckling or torsion than in tensile, shear or compression. Consequently, it is recommended that these advanced materials be used in BIW components subject to bending and torsion such as rails, sills, “A-B-C” pillars, etc. Furthermore, BIW components primarily subject to tension, compression, or shear, such as floor pans, roofs, shock towers, etc., should be made from lower cost steel. Recommendations for future research that are consistent with this strategy are included.

Aggressivity-Reducing Structure for Large Vehicles in Frontal Car-to-Car Crash

This paper clarifies aggressivity reduction approach for MPV, Multi-Purpose Vehicles, derived from large passenger vehicles toward small passenger vehicles. The effects of aggressivity-reducing approach were measured through full-frontal rigid barrier crash simulations with TRL aluminum honeycomb by Finite Element Method. The front-end structures of large vehicles studied in this paper based on this aggressivity reduction approach show good front-end homogeneity and low average height of force. The structures were also found to effectively reduce aggressivity toward small vehicles by car-to-car simulation. However, there are some cases where the effect was influenced by overlap ratios. From this result, overlap ratio is considered to be one of the important factors to improve compatibility performance.

Analysis and Simplification of Thermal Endurance Tests of NOx Storage-Reduction Catalysts

Our two types of NOx storage-reduction (NSR) catalyst have been tested under various conditions of thermal endurance; the performance of these catalysts have been regressed to give the formulas that enable to estimate the performance after thermal endurance; and we have found the method to simplify (shorten the duration of) the thermal endurance tests and that the thermal deterioration of NSR catalysts is controlled by the worst condition of endurance (at least approximately). The regression formula for the amount of potassium that contributes to the catalyst performance (active K) after the endurance has also been obtained. These formulas predict that the amount of active K is the least for the worst condition of endurance and suggest a difference in deterioration mechanism that reflects the performance between low and high temperatures and the portion of worse deterioration (front or rear).

Analysis of Influence of Snow Melting Agents and Soil Components on Corrosion of Decorative Chrome Plating

The dissolution and exfoliation of chromium plating specific to Russia was studied. Investigation and analysis of organic compounds in Russian soil revealed contents of highly concentrated fulvic acid. Additionally, it was found that fulvic acid, together with CaCl2 (a deicing agent), causes chromium plating corrosion. The fulvic acid generates a compound that prevents reformation of a passivation film and deteriorates the sacrificial corrosion effectiveness of nickel.

Analysis of Potassium Storage Components in NOx Catalysts Application of Analytical Techniques and DFT Computations to Catalytic Analysis

By using analytical techniques (FT-IR, TG-MS, ICP) and DFT calculations, the potassium (K) used as a storage component in NOx Catalysts can be analyzed. The results from this study show that the, K exists as K2CO3, and that the amount, molecular structure, and thermal stability of K2CO3 are different, depending on the support material (ZrO2, Al2O3, or TiO2). If the amount of K that interacts with the support to form an inactive complex oxide is decreased, the amount of K2CO3 and NOx storage is increased. The amount of the inactive K varies with the basicity of the supports. K2CO3 that exists in unstable structures on the supports can be easy to react with NOx to form the nitrate. So, the higher the quantity of unstable K2CO3, the higher the NOx storage capacity. Based on these results, a development guideline was proposed to improve the NOx storage performance.

Application of Structural Color Technology for Automotive Paint

Currently, to achieve the desired design in automotive paint, absorption pigments, such as organic pigments, are used in combination with brilliant pigments (ex. aluminum or mica etc.). However, many beautiful colors exist in the world, especially in the natural world. Until now, automotive paints have not been able to replicate those colors. In this project, by first analyzing the coloring principles of the natural world, we have focused on the development of a previously non-existent coloring technology (structural color). By combining this with nanostructure control technology, we have established a radically new coloring process enabling the design of hues, chromaticity and reflection intensity. This technology has tangible results, as new pigments are available for paint formulations.

Development of Bio-Based Plastics for Injection Molding

Technological development of materials derived from plants (e.g., polylactic acid (PLA), and the like) is required to break dependence on fossil fuels and reduce CO2. PLA has inferior hydrolysis resistance, impact resistance, and molding ability than polypropylene (PP), and in order to overcome these disadvantages, a novel PP/PLA alloy has been conceived where PLA is incorporated into a PP matrix. By optimizing compatibilizer and elastomer addition, PLA has been successfully dispersed into a PP matrix at a sub-micron order, and interior parts have been successfully developed that fulfill the performance, appearance, and mass-production capability requirements for practical application.

Development of High Performance Three-Way-Catalyst Technology to Lower NOx Emission

One primary result of the reduction of platinum group metals (PGM) within a catalytic converter is the decline in NOx conversion efficiency. This paper hypothesizes that the primary factor of this decline to be hydrocarbon (HC) poisoning. To maintain high NOx conversion efficiency as the PGM reduces, Rh activation improvement becomes significant to overcome the HC poisoning. Analysis of the Rh deterioration mechanism found that it is effective to separately arrange Rh and CeO2 on the converter, avoiding the Rh deactivation. By this improvement, we improved the catalyst activity at less than 25% of the original Rh loading.

Development of High-Strength Aluminum Piston Material

Mass reduction of parts is growing in importance as a means for reducing CO2 emissions from vehicles.The aim of the present research was to contribute to further mass reduction of pistons by developing a new aluminum casting material with highest level of fatigue strength. This goal was achieved using a development concept of creating a homogeneous structure in which Ti was added to create a fine structure and appropriate quantities of Fe and Mn were added to form a compound that is stable at high temperatures. Stand-alone tests of prototype pistons fabricated using the developed material show that the material is 14% stronger than the conventional material, thereby enabling increases in power and mass reduction.

They are key technologies of new modular design for substantial reductions of weight and cost, offering integrated functionality. The strength of injection molded parts are three times stronger than that of the conventional material. This technology makes it possible to replace parts from steel stamping and press molded glass-mat reinforced polypropylene. The front end and door modules of Atenza / Mazda6, Demio / Mazda2, RX-8 employs the module carriers using this material, resulting in dramatic weight and cost savings. (Fig. 1)

1 The principal characteristics required of sealing materials used in the body shop have focused on their adhesion to oily steel sheets and quick curing performance. Means for attaining these characteristics have been narrowed down to a basic resin system and a curing system. Various techniques have been studied to ensure proper anti-corrosion performance at the sealer application boundaries and thin application areas. They include the addition of anti-corrosion fillers, the provision of conductivity (through electro-deposition), and the application of a micro foam film over the application boundaries. Thus, prospects for attaining the same level of anti-corrosion performance as existing materials have been achieved.

New press forming method was developed for ensuring shape-accuracy of draw parts with high strength steel sheet(HSS) of very high tensile strength such as 780MPa. In the new method, step drawing method was combined with crash forming method by applying cam flange die structure to drawing dies. Furthermore, the die structure in the method is simple. At the trial press-forming by the model die even with 780MPa high strength steel sheets, the side wall warps in particular were restrained within a specified tolerance, that is ±0.00067[1/mm] of the variation of curvature(Δ 1/ ρ). Now the method is applied to press-forming some automotive body parts, such as front side member, etc.

Development of Simplified Finite Element Model for Ultra-High-Strength Steel Resistance Spot Weld Fractures

This paper describes the development of a simplified fracture finite element (FE) model for resistance spot welds (RSW) of ultra-high-strength steel (UHSS) that can be incorporated into large-scale vehicle FE model. It is known that the RSW of UHSS generates two types of fracture modes: heat-affected zone (HAZ) and nugget zone fractures. Lap shear and peeling coupon tests using UHSS sheets found that the different RSW fracture modes occurred at different nugget diameters. To analyze this phenomenon, detailed simulated coupon tests were carried out using solid hexahedral elements. The analytical results revealed that RSW fractures are defined by both the application of plastic strain on the elements and the stress triaxiality state of the elements. A detailed model incorporating a new fracture criteria model recreated the different UHSS RSW fracture modes and achieved a close correlation with the coupon test results.

Application of SiC power devices is regarded as a promising means of reducing the power loss of power modules mounted in power control units. Due to those high thermostable characteristics, the power module with SiC power devices are required to have higher operating temperature than the conventional power module with Si power devices. However, the limitations of current packaging technology prevent the utilization of the full potential of SiC power devices. To resolve these issues, the development of device bonding technology is very important. Although transient liquid phase (TLP) bonding is a promising technology for enabling high temperature operation because its bonding layer has a high melting point, the characteristics of the TLP bonding layer tend to damage the power devices. This paper describes the development of a bonding technology to achieve high temperature operation using a stress reduction effect.

Development of Three-Way Catalysts Enhanced NOx Purifying Activity

Growing concerns about the depletion of raw materials as vehicle ownership continues to increase is prompting automakers to look for ways of decreasing the use of platinum-group metals (PGMs) in the exhaust systems. This research has developed a new catalyst with strong robustness against fluctuations in the exhaust gas and excellent nitrogen oxide (NOx) conversion performance. One of the key technologies is a new OSC material that has low surface area (SA) and high OSC performance. We enhanced the pyrochlore- ceria/zirconia (CZ) which has a very small SA. In order to enhance the heat resistance and promote the OSC reaction, we selected and optimized the additive element. This material showed high OSC performance especially in the temperature range of 400 degrees or less. Another key technology is washcoat structure that has high gas diffusivity by making connected pore in the washcoat (New pore forming technology).

Development of Ultra Low Viscosity 0W-8 Engine Oil

Further fuel economy improvement of the internal combustion engine is indispensable for CO2 reduction in order to cope with serious global environmental problems. Although lowering the viscosity of engine oil is an effective way to improve fuel economy, it may reduce the wear resistance. Therefore, it is important to achieve both improved fuel economy and reliability. We have developed new 0W- 8 engine oil of ultra-low viscosity and achieved an improvement in fuel economy by 0.8% compared to the commercial 0W-16 engine oil. For this new oil, we reduced the friction coefficient under boundary lubrication regime by applying an oil film former and calcium borate detergent. The film former increased the oil film thickness without increasing the oil viscosity. The calcium borate detergent enhanced the friction reduction effect of molybdenum dithiocarbamate (MoDTC).

Development of a Ceramic EHC

In recent years, electrically heated catalysts (EHCs) have been developed to achieve lower emissions. In several EHC heating methods, the direct heating method, which an electric current is applied directly to the catalyst substrate, can easily activate the catalyst before engine start-up. The research results reported on the use of the direct heating EHC to achieve significant exhaust gas purification during cold start-up [1]. From the perspective of catalyst loading, ceramics is considered to be a better material for the substrate than metal due to the difference in coefficient of thermal expansion between the catalyst and the substrate, but the EHC made of ceramics has difficulties such as controllability of the current distribution, durability and reliability of the connection between the substrate and the electrodes.
