A Methodology of Optimizing Steering Geometry for Minimizing Steering Errors

The focus on driver and occupant safety as well as comfort is increasing rapidly while designing commercial vehicles in India. Improvements in the road network have enhanced road transport for commercial vehicles. Apart from the cost of operation and fuel economy, the commercial vehicles must deliver goods within stipulated time. These factors resulted in higher speed of operation for commercial vehicles. The design should not compromise the safety of the vehicle at these higher speeds of operation. The vehicle should obey the driver’s intended direction at all speeds and the response of the vehicle to driver input must be predictable without much larger surprises which can lead to accidents. The commercial vehicles are designed with rigid axle and RCB type steering system. This suspension and steering design combination introduce steering errors when vehicle travel over bump, braked and while cornering.

A Unique Approach to Optimize the Gear-Shift Map of a Compact SUV to Improve FE and Performance

Automated manual transmission (AMT) is often preferred by car manufacturers as entry-level automation technology. The AMT technology can provide the comfort of an automatic gearbox at a reasonable cost impact over manual transmission (MT). This paper explains the unique approach to define the gear-shift map of a compact sports utility vehicle (SUV) considering the unique requirements of the Indian market. The real-world measurements revealed that an aggressive shift pattern with delayed upshifts and quick downshifts can deliver good low-end drivability and performance while compromising on fuel economy (FE). Moreover, the chassis dyno measurements in the modified Indian drive cycle (MIDC) indicated lower FE values. On the other hand, a shift pattern with early upshifts and delayed downshifts could help in achieving a better FE while compromising on drivability and performance. Hence, a unique approach is used to derive the most optimal gear-shift map for each operating gear.

Aerodynamic Drag Reduction of an Intercity Bus through Surface Modifications - A Numerical Simulation

The maximum power produced by the Engine is utilized in overcoming the Aerodynamic resistance while the remaining has been used to overcome rolling and climbing resistance. Increasing emission and performance demands paves way for advanced technologies to improve fuel efficiency. One such way of increasing the fuel efficiency is to reduce the aerodynamic drag of the vehicle. Buses emerged as the common choice of transport for people in India. By improving the aerodynamic drag of the Buses, the diesel consumption of a vehicle can be reduced by nearly about 10% without any upgradation of the existing engine. Though 60 to 70 % of pressure loads act on the frontal surface area of the buses, the most common techniques of reducing the drag in buses includes streamlining of the surfaces, minimizing underbody losses, reduced frontal area, pressure difference between the front & rear area and minimizing of flow separation & wake regions.

Aerodynamics of on-road vehicles has come to the limelight in the recent years. Better aerodynamic design of vehicle would improve vehicle fuel efficiency with increased acceleration performance. To obtain best aerodynamic body, the series of design modifications and different testing methodologies must be involved in vehicle design and validation phase. Wind tunnel aerodynamic force measurement, road load determination and computational fluid dynamics were the common methods used to evaluate the aerodynamic behavior of the vehicle body. As a novel approach, the present work discusses about the on-road (Real time) testing methodology that is aimed to evaluate the aerodynamic performance of vehicle body using surface pressure mapping. A 64-Channel digital pressure scanner has been utilized in this work for mapping the pressure at different locations of the typical vehicle body.

An Optimal Method for Prediction of Engine Operating Points for an Effective Correlation in Fuel Economy Benchmarking

It is imperative that all automobile manufacturers conduct vehicle level benchmarking at the initial stage of any new project. From the benchmark information, the manufacturers can set relevant targets for their own vehicles under development. In this regard, an accurate prediction of the engine operating points can improve the correlation of the measured fuel economy of the benchmark vehicle. The present work describes a novel method that can be used for the accurate prediction of the engine operating points of any benchmark vehicle. Since the idea of instrumenting the crankshaft/driveshaft with torque transducers is a costlier and time-consuming process, the proposed method can be effective in reducing the benchmarking. Hence, the objective of this work is to develop a mathematical model to calculate the real-time engine operating points (engine speed and torque) using parameters like vehicle speed, accelerator pedal map, driveline inertia, vehicle coastdown force and gradient.

Analysis and Elimination of Howling Noise in Compact Utility Vehicle

NVH is becoming one of the major factor for customer selection of vehicle along with parameters like fuel economy and drivability. One of the major NVH challenges is to have a vehicle with aggressive drivability and at the same time with acceptable noise and vibration levels. This paper focuses on the compact utility vehicle where the howling noise is occurring at higher rpm of the engine. The vehicle is powered by three cylinder turbocharged diesel engine. The noise levels were higher above 2500 rpm due to the presence of structural resonance. Operational deflection shapes (ODS) and Transfer path analysis (TPA) analysis was done on entire vehicle and powertrain to find out the major reason for howling noise at higher engine rpm. It is observed that the major contribution for noise at higher rpm is due to modal coupling between powertrain, half shaft and vehicle sub frame.

Vibrational fatigue is a metal fatigue caused by the forced vibrations which are purely random in nature. The phenomenon is predominantly important for the components/systems which are subjected to extreme vibration during its operation. In a vehicle, an engine is the main source of vibration. The vibrational fatigue, therefore, plays a key role in the deterioration of engine mounted components. Multiple test standards and methodologies are available for validating engine mounted parts of an automobile. These might not be appropriate in the case of an off- road vehicle as the vibrational exposure of engine mounted components of an off-road vehicle is entirely different. In the case of an off-road vehicle, the engine mounted components are subjected to a comparatively higher level of vibration for a longer duration of time as compared to the passenger cars.

Chain Load Optimization through Fuel Pump Lobe Phasing and CAE Simulations for a BS6 Compliant Diesel Engine

The introduction of CAFE (Corporate Average Fuel Economy) norms has put a lot of importance on improving the fuel economy of passenger car vehicles. One of the areas to improve the fuel economy is by reducing engine friction. Camshaft drive torque reduction is one such area that helps in engine friction reduction. This paper explains the camshaft drive torque optimization work done on a passenger car Diesel engine with DOHC (double overhead camshaft). The exhaust camshaft of the engine drives the high-pressure Fuel Injection Pump (FIP) in addition to valve actuation. Camshaft drive torque is reduced by reducing the chain load. This is done through optimum phasing of the FIP lobe that drives the fuel injection pump and the cam lobe actuating the exhaust valves. Additional boundary condition for the phasing is ensuring that the FIP lobe is in the fall region of its profile while the piston is at TDC. This helps in avoiding rail pressure fluctuation.

Comparative Analysis of Strain based Fatigue Life Obtained from Uni-Axial and Multi-Axial Loading of an Automotive Twist Beam

Twist beam is a type of suspension system that is based on an H or C shaped member typically used as a rear suspension system in small and medium sized cars. The front of the H member is connected to the body through rubber bushings and the rear portion carries the stub axle assembly. Suspension systems are usually subjected to multi-axial loads in service viz. vertical, longitudinal and lateral in the descending order of magnitude. Lab tests primarily include the roll durability of the twist beam wherein both the trailing arms are in out of phase and a lateral load test. Other tests involve testing the twist beam at the vehicle level either in multi-channel road simulators or driving the vehicle on the test tracks. This is highly time consuming and requires a full vehicle and longer product development time. Limited information is available in the fatigue life comparison of multi-axial loading vs pure roll or lateral load tests.

Computational and Experimental Investigation of Different Bowl Geometries on a CRDi Engine to Improve NOx-PM Trade-Off and Fuel Efficiency

One of the major challenges for automotive industry today is to reduce tailpipe emission without compromising on fuel economy especially with the EURO 6, RDE, LEV III emissions and CO2 norms coming up. In case of diesel engines, with the emission norms becoming stringent more and more, it's difficult to improve tradeoff between NOx and PM emissions. After treatment systems give some edge in terms of tail pipe emission reduction but not on the cost, fuel economy and system simplicity front. For diesel engines the compression ratio and design of the bowl geometry plays a crucial role in controlling emission and CO2. The target was to achieve EURO 6 tailpipe emissions with minimum dependency on after treatment. With the target after treatment conversion efficiency the engine out targets were framed. A study of different bowl geometries were made that would help achieve this target of improving reduced engine out emissions.

Reducing the vibrations in the powertrain is one of the prime necessities in today's automobiles from NVH and strength perspectives. The necessity of 4×4 powertrain is increasing for better control on normal road and off-road vehicles. This leads to bulky powertrains. The vehicle speeds are increasing, that requires engines to run at higher speeds. Also to save on material costs and improve on fuel economy there is a need for optimizing the mass of the engine/vehicle. The reduced stiffness and higher speeds lead to increased noise and vibrations. One more challenge a powertrain design engineer has to face during design of its transmission housings is the bending / torsional mode vibrations of powertrain assembly. This aggravates other concerns such as shift lever vibrations, shift lever rattle, rise in in-cab noise, generation of boom noise at certain speeds, etc. Hence, reducing vibrations becomes an important and difficult aspect in design of an automobile.

DeNOx Strategy Adaptation and Optimization in Naturally Aspirated Engine LCV Application for BSVI OBD-II Norms

Powertrain complexity rapidly increasing to meet fast moving regulation requirements. The BS6 Phase-1 regulation norms were implemented in India from April 1, 2020 and replaced the previous BS4 norms. Phase-2 of the BS6 regulation norms were came into effect on April 1, 2023. To meet this stringent regulation requirement, need effective performance of after treatment systems like DOC, DPF and SCR demands critical hardware selection and implementation. In Indian market, LCV application is cost sensitive and highly competitive where operational cost is most critical factor. Naturally aspirated engine has less operating cost, which is the best for LCV applications, but is has its own challenges to meet BS6 norms like higher engine out NOx, dynamic temperature profiles etc. A robust DeNOx emissions strategy is developed in naturally aspirated engine LCV application to meet cycle emissions, real drive emissions and OBD requirements.

Most effective way to do so is to reduce weight of the vehicle and more use of ecofriendly recyclable material. With this objective we have come up with Light weight, cost effective sustainable design solution for Injection moulded RQT (Rear quarter trim). It is an interior plastic component mounted in the III row of the vehicle. This is required to ensure inside enhanced aesthetic look of the vehicle and comfort for 3rd row passengers. Conventionally RQT of vehicle with 3rd row seating is made using plastic material (PP TD 20). With the use of plastic moulded RQT there is a significant weight addition of around 6 kg per vehicle along with reduced cabin space, huge investment and development time impact.

In farm tractors, the available drawbar power, and Power Take-Off (PTO) power are generally lower than the engine power due to parasitic losses. These losses are caused by engine-driven auxiliary loads such as cooling fans, hydraulic pumps for power steering, alternators, etc. Minimizing these parasitic losses can increase the available drawbar power and PTO power, resulting in direct fuel savings by reducing fuel consumption. The continuous increase in fuel costs and the environmental impact of emitted gases from burned fuel into the atmosphere have necessitated the replacement of hydraulic power steering and mechanical fans with Electric Power Steering (EPS) and electric fans, respectively, to improve efficiency. The existing battery has been replaced with a higher capacity battery to provide power to the electric fan, electric power steering, and other electrical components.

A tractor is vehicle specifically designed to deliver a high tractive effort at slow speeds for carrying out various agriculture operations like ploughing, rotavation etc. using implement. Hydraulic system is a key feature which connects these implements with the tractor. It controls the position and draft of the implement depending upon the type of crop, farming stage, implement type and soil conditions. These variations induces extreme range of load on the hydraulic system, thus making it challenging to design these components. Bell crank assembly is one of the main components of hydraulic system which controls the draft (thus, the loads experienced by tractor) through load sensing mechanism. Often bell crank assembly failures are reported from field due to uneven soil hardness and presence of rocks. This paper studies one of such bell crank assembly failures in the field. The failure was reported after half life cycle of usage during agriculture Operation.

Duty Cycle Fatigue Simulation for Differential Casing

In the current scenario of growing demand for lightweight designs for improving fuel economy and reduced cost, the focus is on optimum design solutions. This calls for improved and accurate prediction capabilities in terms of life or cycles the design can sustain in real world usage profile. Conventionally, the differential casings are simulated and designed for worst loads experienced and the approach used is infinite life design for these loads. But, this would lead to overdesign and increase weight. To counter this problem the methodology for fatigue analysis for the derived duty cycle of differential casing is developed. The critical regions can be identified based on life and the solutions can be worked out without major design changes. This paper briefs the nonlinear static load cases required for deriving the block cycle loading and incorporating these as a duty cycle in fatigue solver.

EGR Flow Control Strategy for a Smaller Capacity Diesel Engine Using a Phase Shifting Chamber

Exhaust gas recirculation (EGR) is an effective strategy to control NOx emissions in diesel engines. EGR reduces NOx through lowering the oxygen concentration in the combustion chamber, as well as through heat absorption. The stringent emission norms have forced diesel engines to further improve thermal efficiency and reduce nitrogen oxides (NOx). Throttle control is adopted in diesel intake system to control the EGR & fresh charge flow and to meet the emissions norms. In three or lesser cylinder. diesel engines, predominantly single and two-cylinder diesel engines, there is a higher possibility of the exhaust gas reaching the intake throttle and Particulate matter getting deposited on the throttle body. This can significantly affect the idling stability and intake restriction in prolonged usage. In idling condition, the clogged throttle body stagnates the fresh charge from entering the cylinder. The work aims at the study of flow pattern for EGR reaching the throttle body.

A major challenge for combustion engine development is to optimize the engine for improved fuel economy, reduce greenhouse gases. Stringent CAFÉ and emission norms require the customer to pay higher capital on vehicles. To offset the cost of ownership- cheaper and alternative energy sources are being explored. Ethanol blend with regular Gasoline, and CNG are such alternative fuels. Reducing the consumption of Gasoline also helps India’s dependence on import of crude oil. The study was carried on turbo-charged gasoline direct injection engine. The effect of ethanol on engine and vehicle performance is estimated and simulated numerically. The work is split into three stages: first the base 1D engine performance model was calibrated to match the experimental data. In parallel, vehicle level Simulink model was built and calibrated to match the NEDC cycle performance.

Effect of Steel Wheel Disc Hat Profile and Vent Hole Shape on Fatigue Life in Cornering Test

Automotive steel wheel is a critical component for human safety. For validating steel wheel various tests will be performed at component and vehicle level. Cornering test performed at vehicle level is one of the tests, where wheel will be validated for high cornering loads. Cornering test performed at vehicle level consists of three different events i.e., rotations of vehicle in track1, rotations of vehicle track 2 and rotations of vehicle in track3. As wheel will experience different loading in each of the events of cornering test, correlating the virtual Finite Element Analysis (FEA) with physical test is quite challenging. If in FEA we can predict the damage and life very near to the physical validation, we can create a safe wheel for high cornering loads without any test concerns. Vent hole shape and Hat depth are two important aspects in wheel disc design. Vent hole shape and size will influence the heat dissipation of braking.
