3D Vortex Simulation of Intake Flow in a Port-Cylinder with a Valve Seat and a Moving Piston

A Lagrangian random vortex-boundary element method has been developed for the simulation of unsteady incompressible flow inside three-dimensional domains with time-dependent boundaries, similar to IC engines. The solution method is entirely grid-free in the fluid domain and eliminates the difficult task of volumetric meshing of the complex engine geometry. Furthermore, due to the Lagrangian evaluation of the convective processes, numerical viscosity is virtually removed; thus permitting the direct simulation of flow at high Reynolds numbers. In this paper, a brief description of the numerical methodology is given, followed by an example of induction flow in an off-centered port-cylinder assembly with a harmonically driven piston and a valve seat situated directly below the port. The predicted flow is shown to resemble the flow visualization results of a laboratory experiment, despite the crude approximation used to represent the geometry.

A Novel Strategy for Fast Catalyst Light-Off without the Use of an Air Pump

A novel engine management strategy for achieving fast catalyst light-off without the use of an exhaust air pump in a port-fuel-injected, spark ignition engine was developed. A conventional 4-cylinder engine was operated with three cylinders running rich and the fourth one as an air pump to supply air to the exhaust manifold. Under steady-state cold coolant conditions, this strategy achieved near total oxidation of CO and HC with sufficiently retarded spark timing, resulting in a 400% increase in feedgas enthalpy flow and a 90% reduction in feedgas HC emissions compared to conventional operation. The strategy was also evaluated for crank starts. Using the existing engine hardware, implementing the strategy resulted in a reduction in catalyst light-off time from 28.0 seconds under conventional operation to 9.1 seconds.

An Experimental Study of Piston Skirt Roughness and Profiles on Piston Friction Using the Floating Liner Engine

The piston skirt is an important contributor of friction in the piston assembly. This paper discusses friction contributions from various aspects of the piston skirt. A brief study of piston skirt patterns is presented, with little gains being made by patterning the piston skirt coating. Next the roughness of the piston skirt coating is analyzed, and results show that reducing piston skirt roughness can have positive effects on friction reduction. Finally, an introductory study into the profile of the piston skirt is presented, with the outcome being that friction reduction is possible by optimizing the skirt profile.

An Improved Pyrolyzer for Solid Waste Resource Recovery in Space

Pyrolysis processing is one of several options for solid waste resource recovery in space. It has the advantage of being relatively simple and adaptable to a wide variety of feedstocks and it can produce several usable products from typical waste streams. The overall objective of this study was to produce a prototype mixed solid waste pyrolyzer for spacecraft applications. A two-stage reactor system was developed which can process a maximum of about 0.5 kg of waste per cycle. The reactor includes a pyrolysis chamber where the waste is heated to temperatures above 600 °C for primary pyrolysis. The volatile products (liquids, gases) are transported by a N2 purge gas to a second chamber which contains a catalyst bed for cracking the tars at temperatures of about 1000-1100 °C. The tars are cracked into carbon and additional gases. Most of the deposited carbon is subsequently gasified by oxygenated volatiles (CO2, H2O) from the first stage.

Analysis of Ash in Low Mileage, Rapid Aged, and High Mileage Gasoline Exhaust Particle Filters

To meet future particle mass and particle number standards, gasoline vehicles may require particle control, either by way of an exhaust gas filter and/or engine modifications. Soot levels for gasoline engines are much lower than diesel engines; however, non-combustible material (ash) will be collected that can potentially cause increased backpressure, reduced power, and lower fuel economy. The purpose of this work was to examine the ash loading of gasoline particle filters (GPFs) during rapid aging cycles and at real time low mileages, and compare the filter performances to both fresh and very high mileage filters. Current rapid aging cycles for gasoline exhaust systems are designed to degrade the three-way catalyst washcoat both hydrothermally and chemically to represent full useful life catalysts. The ash generated during rapid aging was low in quantity although similar in quality to real time ash. Filters were also examined after a low mileage break-in of approximately 3000 km.

Application of a Lean Cellular Design Decomposition to Automotive Component Manufacturing System Design

A design framework based on the principles of lean manufacturing and axiomatic design was used as a guideline for designing an automotive component manufacturing system. A brief overview of this design decomposition is given to review its structure and usefulness. Examples are examined to demonstrate how this design framework was applied to the design of a gear manufacturing system. These examples demonstrate the impact that low-level design decisions can have on high-level system objectives and the need for a systems-thinking approach in manufacturing system design. Results are presented to show the estimated performance improvements resulting from the new system design.

Assessment of Technology Readiness Level of a Carbon Dioxide Reduction Assembly (CRA) for Use on International Space Station

When technologies are traded for incorporation into vehicle systems to support a specific mission scenario, they are often assessed in terms of “Technology Readiness Level” (TRL). TRL is based on three major categories of Core Technology Components, Ancillary Hardware and System Maturity, and Control and Control Integration. This paper describes the Technology Readiness Level assessment of the Carbon Dioxide Reduction Assembly (CRA) for use on the International Space Station. A team comprising of the NASA Johnson Space Center, Marshall Space Flight Center, Southwest Research Institute and Hamilton Sundstrand Space Systems International have been working on various aspects of the CRA to bring its TRL from 4/5 up to 6. This paper describes the work currently being done in the three major categories. Specific details are given on technology development of the Core Technology Components including the reactor, phase separator and CO2 compressor.

Catalyst Development for the Space Station Water Processor Assembly

Hamilton Sundstrand Space Systems International (HSSSI) is currently under contract with NASA MSFC to design, fabricate and deliver the Water Processor Assembly (WPA) for the International Space Station (ISS). As part of this effort HSSSI has developed an oxidation catalyst for the catalytic reactor assembly in the WPA. This paper discusses full-scale development reactor testing and the status of the life testing of the oxidation catalyst used in the reactor.

CoQ Tradeoffs in Manufacturing Process Improvement and Inspection Strategy Selection: A Case Study of Welded Automotive Assemblies

In today's highly competitive automotive markets manufacturers must provide high quality products to survive. Manufacturers can achieve higher levels of quality by changing or improving their manufacturing process and/or by product inspection where many strategies with different cost implications are often available. Cost of Quality (CoQ) reconciles the competing objectives of quality maximization and cost minimization and serves as a useful framework for comparing available manufacturing process and inspection alternatives. In this paper, an analytic CoQ framework is discussed and some key findings are demonstrated using a set of basic inspection strategy scenarios. A case of a welded automotive assembly is chosen to explore the CoQ tradeoffs in inspection strategy selection and the value of welding process improvement. In the assembly process, many individual components are welded in series and each weld is inspected for quality.

Developing Design Guidelines for an SCR Assembly Equipped for RF Sensing of NH3 Loading

The Cu-zeolite (CuZ) SCR catalyst enables higher NOx conversion efficiency in part because it can store a significant amount of NH3. “NH3 storage control”, where diesel exhaust fluid (DEF) is dosed in accord with a target NH3 loading, is widely used with CuZ catalysts to achieve very high efficiency. The NH3 loading actually achieved on the catalyst is currently estimated through a stoichiometric calculation. With future high-capacity CuZ catalyst designs, it is likely that the accuracy of this NH3 loading estimate will become limiting for NOx conversion efficiency. Therefore, a direct measurement of NH3 loading is needed; RF sensing enables this. Relative to RF sensing of soot in a DPF (which is in commercial production), RF sensing of NH3 adsorbed on CuZ is more challenging. Therefore, more attention must be paid to the “microwave resonance cavity” created within the SCR assembly. The objective of this study was to develop design guidelines to enable and enhance RF sensing.

The OGA produces oxygen for metabolic consumption by crew and biological specimens. The OGA also replenishes oxygen lost by experiment ingestion, airlock depressurization, CO2 venting, and leakage. As a byproduct, gaseous hydrogen is generated. The hydrogen will be supplied at a specified pressure range to support future utilization.

Development Status of the VPCAR Water Processor Assembly

The purification of waste water is a critical element of any long-duration space mission. The Vapor Phase Catalytic Ammonia Removal (VPCAR) system offers the promise of a technology requiring low quantities of expendable material that is suitable for exploration missions. NASA has funded an effort to produce an engineering development unit specifically targeted for integration into the NASA Johnson Space Center's Integrated Human Exploration Mission Simulation Facility (INTEGRITY) formally known in part as the Bioregenerative Planetary Life Support Test Complex (Bio-Plex) and the Advanced Water Recovery System Development Facility. The system includes a Wiped-Film Rotating-Disk (WFRD) evaporator redesigned with micro-gravity operation enhancements, which evaporates wastewater and produces water vapor with only volatile components as contaminants. Volatile contaminants, including organics and ammonia, are oxidized in a catalytic reactor while they are in the vapor phase.

Development of a Membrane Based Gas-Liquid Separator for the Space Station Water Processor

The Water Processor developed for the International Space Station includes a high temperature catalytic reactor that utilizes oxygen gas to oxidize dissolved chemicals. The effluent from the reactor is a mixture of gases (O2, CO2, N2) and hot water. Since the crew has requested that drinking water does not contain any free gas at body temperature (37.8 °C or 100 °F), a phase separator operating at elevated temperatures is required downstream of the catalytic reactor. For this application, Hamilton Sundstrand Space Systems International (HSSSI) has developed a passive Gas Liquid Separator (GLS) that relies on a positive barrier - a membrane - to extract the free gas from the inlet two-phase mixture. The membrane selected is a hollow fiber hydrophobic asymmetric membrane with pore size in the ultra-filtration range. This paper outlines the challenges in both design and operation that were overcome during the development of this device.

Development of a Rotary Separator Accumulator for Use on the International Space Station

A Rotary Separator/Accumulator (RSA) has been developed to function as a phase separator and accumulator in the Oxygen Generator Assembly (OGA) in the microgravity environment of the International Space Station. The RSA design utilizes a fixed housing with rotating disks to create a centrifugal force field to separate hydrogen gas from water. The volume within the assembly is utilized to act as an accumulator for the OGA. During the development of the RSA, design refinements were made to meet the changing system operating requirements. Two proof of concept (POC) units and a “flight-like” development unit were fabricated and tested as system requirements evolved. Testing of the first POC unit demonstrated that a combined rotary separator and accumulator was feasible and showed areas where improvements could be made. The second POC unit incorporated a fifty percent volume increase to accommodate changing system requirements and geometry changes to help reduce power consumption.

Development, Testing, and Packaging of a Redundant Regenerable Carbon Dioxide Removal System (RRCRS)

Enhancements to the Regenerable Carbon Dioxide Removal System (RCRS) have undergone full-scale, pre-prototype development and testing to demonstrate a redundant system within the volume allotted for the RCRS on the Space Shuttle Orbiter. The concept for a Redundant Regenerable Carbon Dioxide Removal System (RRCRS) utilizes the existing canister of the RCRS, but partitions it into two, independent, two-bed systems. This partitioning allows for two, fully capable RCRS units to be packaged within the original volume, thus reducing stowage volume and launch weight when compared to the flight RCRS plus the backup LiOH system. This paper presents the results of development and testing of a full-scale, pre-prototype RRCRS and includes an overview of the design concept for a redundant system that can be packaged within the existing envelope.

EGR Effects on Boosted SI Engine Operation and Knock Integral Correlation

The effects of cooled exhaust gas recirculation (EGR) on a boosted direct-injection (DI) spark ignition (SI) engine operating at stoichiometric equivalence ratio, gross indicated mean effective pressure of 14-18 bar, and speed of 1500-2500 rpm, are studied under constant fuel condition at each operating point. In the presence of EGR, burn durations are longer and combustion is more retard. At the same combustion phasing, the indicated specific fuel consumption improves because of a decrease in heat loss and an increase in the specific heat ratio. The knock limited spark advance increases substantially with EGR. This increase is due partly to a slower combustion which is equivalent to a spark retard, as manifested by a retarded value of the 50% burn point (CA50), and due partly to a slower ignition chemistry of the diluted charge, as manifested by the knock limited spark advance to beyond the value offered by the retarded CA50.

Painting is the most expensive unit operation in automobile manufacturing and the source of over 90 percent of the air, water and solid waste emissions at the assembly plant. While innovative paint technologies such as waterborne or powder paints can potentially improve plant environmental performance, implementing these technologies often requires major capital investment. A process-based technical cost model was developed for examining the environmental and economic implications of automotive painting at the unit operation level. The tradeoffs between potential environmental benefits and their relative costs are evaluated for current and new technologies.
