A New Automotive Air Conditioning System Simulation Tool Developed in MATLAB/Simulink

Accurate evaluation of vehicles' transient total power requirement helps achieving further improvements in vehicle fuel efficiency. When operated, the air-conditioning (A/C) system is the largest auxiliary load on a vehicle, therefore accurate evaluation of the load it places on the vehicle's engine and/or energy storage system is especially important. Vehicle simulation models, such as "Autonomie," have been used by OEMs to evaluate vehicles' energy performance. However, the load from the A/C system on the engine or on the energy storage system has not always been modeled in sufficient detail. A transient A/C simulation tool incorporated into vehicle simulation models would also provide a tool for developing more efficient A/C systems through a thorough consideration of the transient A/C system performance. The dynamic system simulation software MATLAB/Simulink® is frequently used by vehicle controls engineers to develop new and more efficient vehicle energy system controls.

A Reusable Control System Architecture for Hybrid Powertrains

System integration is the path to successful entry of hybrid electric vehicle (HEV) technology into the marketplace. A modular solution capable of meeting varying customer requirements is needed. The controller must possess a flexible hierarchical architecture that insures cross-platform compatibility and provides adaptability for various engine, motor, transmission, and battery configurations. A hybrid powertrain supervisory controller (PSC) has been designed for an advanced parallel-type HEV prototype, which uses a continuously variable transmission (CVT). The controller schedules torque commands for the engine and motor and chooses the transmission ratio to meet driver demanded acceleration. The controller is organized around a state machine, which determines how best to employ powertrain components to satisfy the driver while maximizing fuel economy.

A Study on the Strength of Catalytic Converter Ultra Thin Wall Substrates

Application of Ultra Thin Wall (UTW) ceramic substrates in the catalytic converter system requires the canner and component manufacturers to better understand the root cause and physics behind substrate breakage during the canning process. For this purpose, a ceramic substrate strength study for shoebox design has been conducted within Visteon Corporation. Computer Numerical Control (CNC) machined top and bottom fixtures, with identical inner surfaces as shoebox converter upper and lower shells, were used to crush mat wrapped substrates. Thin film pressure sensor technology enables the recording of substrate surface pressure during the compression process. Shell rib, washcoat, canning speed and cell density effects on substrate failure have been experimentally investigated. The development of a mathematical model helps to identify a better indicator to evaluate the substrate strength in the canning process and establish the strength for uncoated & coated substrates.

A Turbulent Jet Ignition Pre-Chamber Combustion System for Large Fuel Economy Improvements in a Modern Vehicle Powertrain

Turbulent Jet Ignition is an advanced pre-chamber initiated combustion system for an otherwise standard spark ignition engine found in current on-road vehicles. This next-generation pre-chamber design overcomes previous packaging obstacles by simply replacing the spark plug in a modern four-valve, pent roof spark ignition engine. Turbulent Jet Ignition enables very fast burn rates due to the ignition system producing multiple, distributed ignition sites, which consume the main charge rapidly and with minimal combustion variability. The fast burn rates allow for increased levels of dilution (lean burn and/or EGR) when compared to conventional spark ignition combustion, with dilution levels being comparable to other low temperature combustion technologies (homogeneous charge compression ignition - HCCI) without the complex control drawbacks.

Air-to-Fuel and Dual-Fuel Ratio Control of an Internal Combustion Engine

Air-to-fuel (A/F) ratio is the mass ratio of the air-to-fuel mixture trapped inside a cylinder before combustion begins, and it affects engine emissions, fuel economy, and other performances. Using an A/F ratio and dual-fuel ratio control oriented engine model, a multi-input-multi-output (MIMO) sliding mode control scheme is used to simultaneously control the mass flow rate of both port fuel injection (PFI) and direct injection (DI) systems. The control target is to regulate the A/F ratio at a desired level (e.g., at stoichiometric) and fuel ratio (ratio of PFI fueling vs. total fueling) to any desired level between zero and one. A MIMO sliding mode controller was designed with guaranteed stability to drive the system A/F and fuel ratios to the desired target under various air flow disturbances.

Camless Variable Valve Actuator with Two Discrete Lifts

Camless Variable Valve Actuation (VVA) technologies have been known for improving fuel economy, reducing emissions, and enhancing engine performance. VVA can be divided into electro-magnetic, electro-hydraulic, and electro-pneumatic actuation. This paper presents an electro-hydraulic VVA design (called GD-VVA-2) that offers continuously variable timing and two discrete lifts (low lift S1 and high lift S2). The lift control is achieved through a lift control sleeve, which is hydraulically switched between two mechanically defined positions to provide accurate lifts. The low lift S1 has a wide design range, anywhere between zero and the high lift S2, i.e., 0 < S1 < S2. If S1 ≥ 0.5*S2, engine valves may operate at the low lift during most of a typical drive cycle. Operation at the low lift reduces energy consumption significantly. The GD-VVA-2 design offers compact package size and reasonable energy consumption.

Combustion Characteristics of a Single-Cylinder Engine Equipped with Gasoline and Ethanol Dual-Fuel Systems

The requirement of reduced emissions and improved fuel economy led the introduction of direct-injection (DI) spark-ignited (SI) engines. Dual-fuel injection system (direct-injection and port-fuel-injection (PFI)) was also used to improve engine performance at high load and speed. Ethanol is one of the several alternative transportation fuels considered for replacing fossil fuels such as gasoline and diesel. Ethanol offers high octane quality but with lower energy density than fossil fuels. This paper presents the combustion characteristics of a single cylinder dual-fuel injection SI engine with the following fueling cases: a) gasoline for PFI and DI, b) PFI gasoline and DI ethanol, and c) PFI ethanol and DI gasoline. For this study, the DI fueling portion varied from 0 to 100 percentage of the total fueling over different engine operational conditions while the engine air-to-fuel ratio remained at a constant level.

Comparison of Excess Air (Lean) vs EGR Diluted Operation in a Pre-Chamber Air/Fuel Scavenged Dual Mode, Turbulent Jet Ignition Engine at High Dilution Rate (~40%)

Charge dilution is widely considered as one of the leading strategies to realize further improvement in thermal efficiency from current generation spark ignition engines. While dilution with excess air (lean burn operation) provides substantial thermal efficiency benefits, drastically diminished NOx conversion efficiency of the widely used three-way-catalyst (TWC) during off-stoichiometric/lean burn operation makes the lean combustion rather impractical, especially for automotive applications. A more viable alternative to lean operation is the dilution with EGR. The problem with EGR dilution has been the substantially lower dilution tolerance limit with EGR and a consequent drop in thermal efficiency compared to excess air/lean operation. This is particularly applicable to the pre-chamber jet ignition technologies with considerably higher lean burn capabilities but much lower EGR tolerance due to the presence of a high fraction of residuals inside the pre-chamber.

Computational Study of a Turbulent Jet Ignition System for Lean Burn Operation in a Rapid Compression Machine

Fully three-dimensional computational fluid dynamic simulations with detailed chemistry of a single-orifice turbulent jet ignition device installed in a rapid compression machine are presented. The simulations were performed using the computational fluid dynamics software CONVERGE and its RANS turbulence models. Simulations of propane fueled combustion are compared to data collected in the optically accessible rapid compression machine that the model's geometry is based on to establish the validity and limitations of the simulations and to compare the behavior of the different air-fuel ratios that are used in the simulations.

Correlation Study of Exhaust Manifold - Lab Test Results vs Customer Fleet Results

The purpose of this study is to develop specifically a correlation between Exhaust Manifold Cracking Laboratory Test results and 150,000 mile customer fleet usage test results. The study shows that the exhaust manifold design meets the reliability requirements of 10 years or 150,000 miles, given 90th percentile customer usage without an evidence of cracking or audible leaks. This correlation between the Lab Test and the customer Fleet results has been expressed as an acceleration factor. An acceleration factor is the ratio of how much quicker the engine dynamometer test ( i.e. Lab Test ) can accumulate the effect of customer usage over time versus the customers themselves. The acceleration factor is provided for useful life time period of 10 years or 150,000 miles. The recommended acceleration factor, determined in this study, is 38 to 1, comparing the engine dynamometer test ( i.e. Lab Test ) results to 150,000 mile modular truck customer fleet field results.

Design and Development of Light Weight Al Spindle

The demand for improved vehicle fuel economy drives the auto engineers to look for opportunities in weight reduction of automotive systems and components. This paper presents inventions on the design and development of a lightweight spindle. In this new product, the spindle body is made from an Al alloy for a substantial weight reduction in comparison to the tradition iron spindle body. The shaft of the spindle is made from high strength steel to meet strength requirements. The design shows the unique feature of the joining area between the spindle body and shaft. The related joining process is applied to produce a strong joint between the two parts made of different materials. The testing results will be presented and discussed.

Development of a Canning Method for Catalytic Converters using Ultra Thin Wall Substrates

There are benefits of using ultra thin wall (UTW) substrates (i.e., 900/2, 400/4, etc) in lowering cost and emission level. However, the more fragile mechanical characteristics of the UTW present a challenge to design and manufacture of robust catalytic converters. This paper describes a method of canning trial, where a combined Design of Experiment / Monte-Carlo analysis method was used, to develop and validate a canning method for ultra thin wall substrates. Canning trials were conducted in two stages-- Prototype Canning Trial and Production Canning Trial. In Prototype Canning Trial, the root cause of substrate failure was identified and a model for predicting substrate failure was established. Key factors affecting scrap rate and gap capability were identified and predictions were performed on scrap rate and gap capability with the allowed variations in the key factors. The results provided guidelines in designing production line and process control.

Automotive gear oil development has expanded beyond the historical requirements of emphasizing wear protection to encompass modern needs for fuel economy and limited slip frictional properties. This paper describes the development process of a new generation, fuel efficient gear lubricant for use in light duty vehicles. A systematic formulation approach was used, encompassing fluid viscometrics and additive optimization. Performance testing in both laboratory and vehicle tests is described. Though standard GL-5 tests were used to confirm oxidation, wear and corrosion performance, emphasis is given to those methods used for optimizing fuel economy.

Effect of Substituted Phenol Fuel Additives on Ignition Delay of a Toluene Reference Fuel

Aromatics have long been used in pump-grade gasoline to inhibit engine knock and enhance a fuel’s octane number, therefore this study focuses on how the addition of aromatics at 2% by mole affects the ignition characteristics of a Toluene Reference Fuel (TRF). The additives investigated in this study are the substituted phenols p-cresol and 2,6-xylenol. In addition to fuel composition, exhaust gas recirculation dilution can be used to lower the combustion temperature and consequently lengthen the ignition delay time of a given fuel-air mixture. This study replicated exhaust gas recirculation dilution by using N2, as it was inert and did not interfere with reactions between the fuel and oxidizer. Determination of whether the similar structures of p-cresol and 2,6-xylenol result in different autoignition inhibiting characteristics was performed on a rapid compression machine.

Experimental Studies of a Liquid Propane Auxiliary Fueled Turbulent Jet Igniter in a Rapid Compression Machine

Lean combustion is a promising combustion technology that has the potential to improve engine efficiency while decreasing emissions. One reason why lean combustion has not been more widely implemented is that as the air-fuel ratio increases, the resulting flame propagation speed becomes slower and combustion becomes unstable. Turbulent jet ignition is a pre-chamber ignition enhancement concept that facilitates ultra-lean combustion by using a hot combusting jet as a distributed ignition source. The jet penetration allows for shorter flame travel distances, which decreases the overall burn duration and improves stability. By using a rich mixture in the pre-chamber, the pre-chamber mixture is easily ignitable and the transport of chemically active radical species and unburned fuel into the main-chamber charge improves ignition quality.

The stand alone oil to air (OTA) transmission cooling strategy with thermostatic cold flow bypass valve has been shown to be an effective means of improving the warmup of an automatic transmission. Improving the system warmup rate of an automatic transmission significantly improves its efficiency by reducing losses resulting from extremely viscous transmission fluid and can allow for calibration changes that improve overall transmission performance. Improved transmission efficiency in turn allows for improved engine efficiency and performance. The improvements obtained from increased transmission and engine efficiency result in an overall increase in vehicle fuel economy. Fuel economy and consumption are important parameters considered by the vehicle manufacturer and the customer. Fuel economy can be considered as important as reliability and durability.

Ignition Delay Time of a Toluene Reference Fuel with Substituted Phenol Additives

Rapid compression machines can be used to measure a fuel’s ignition delay time and develop an understanding of its resistance to autoignition. Continuing developments in engine design demand higher octane fuels that are resistant to autoignition. Substituted phenols are members of the aromatic hydrocarbon family, and aromatics like toluene are often added to pump-grade gasoline to increase the fuel octane number. Previous numerical and experimental studies have found that substituted phenols included at additive levels in gasoline surrogates, such as the toluene reference fuel in this study, may have a lengthening effect on the ignition delay time of the base fuel they are added to.

Inaudible Knock and Partial-Burn Detection Using In-Cylinder Ionization Signal

Internal combustion engines are designed to maximize power subject to meeting exhaust emission requirements and minimizing fuel consumption. Maximizing engine power and fuel economy is limited by engine knock for a given air-to-fuel charge. Therefore, the ability to detect engine knock and run the engine at its knock limit is a key for the best power and fuel economy. This paper shows inaudible knock detection ability using in-cylinder ionization signals over the entire engine speed and load map. This is especially important at high engine speed and high EGR rates. The knock detection ability is compared between three sensors: production knock (accelerometer) sensor, in-cylinder pressure and ionization sensors. The test data shows that the ionization signals can be used to detect inaudible engine knock while the conventional knock sensor cannot under some engine operational conditions.

Knock Detection for a Large Displacement Air-Cooled V-Twin Motorcycle Engine Using In-Cylinder Ionization Signals

To obtain the maximum output power and fuel economy from an internal combustion engine, it is often necessary to detect engine knock and operate the engine at its knock limit. This paper presents the ability to detect knock using in-cylinder ionization signals on a large displacement, air-cooled, “V” twin motorcycle engine over the engine operational map. The knock detection ability of three different sensors is compared: production knock (accelerometer) sensor, in-cylinder pressure sensor, and ionization sensor. The test data shows that the ionization sensor is able to detect knock better than the production knock sensor when there is high mechanical noise present in the engine.

Model Reference Adaptive Control of a Pneumatic Valve Actuator for Infinitely Variable Valve Timing and Lift

Electro-pneumatic valve actuators are used to eliminate the cam shaft of a traditional internal combustion engine. They are used to control the opening timing, duration, and lift of both intake and exhaust valves. A physics based nonlinear mathematical model called the level one model was built using Newton's law, mass conservation and thermodynamic principles. A control oriented model, the level two model, was created by partially linearizing the level one model for model reference parameter identification. This model reduces computational throughput and enables real-time implementation. A model reference adaptive control system was used to identify the nonlinear parameters that were needed for generating a feedforward control signal. The closed-loop valve lift tracking, valve opening and closing timing control strategies were proposed.
