1-D Modeling of Transient Engine Operations Using Data Generated by a CFD Code

Transient engine operations are modeled and simulated with a 1-D code (GT Power) using heat release and emission data computed by a 3-D CFD code (Kiva3). During each iteration step of a transient engine simulation, the 1-D code utilizes the 3-D data to interpolate the values for heat release and emissions. The 3-D CFD computations were performed for the compression and combustion stroke of strategically chosen engine operating points considering engine speed, torque and excess air. The 3-D inlet conditions were obtained from the 1-D code, which utilized 3-D heat release data from the previous 1-D unsteady computations. In most cases, only two different sets of 3-D input data are needed to interpolate the transient phase between two engine operating points. This keeps the computation time at a reasonable level. The results are demonstrated on the load response of a generator which is driven by a medium-speed diesel engine.

3D FEA Thermal Modeling with Experimentally Measured Loss Gradient of Large Format Ultra-Fast Charging Battery Module Used for EVs

A large amount of heat is generated in electric vehicle battery packs during high rate charging, resulting in the need for effective cooling methods. In this paper, a prototype liquid cooled large format Lithium-ion battery module is modeled and tested. Experiments are conducted on the module, which includes 31Ah NMC/Graphite pouch battery cells sandwiched by a foam thermal pad and heat sinks on both sides. The module is instrumented with twenty T-type thermocouples to measure thermal characteristics including the cell and foam surface temperature, heat flux distribution, and the heat generation from batteries under up to 5C rate ultra-fast charging. Constant power loss tests are also performed in which battery loss can be directly measured.

3rd Generation AHSS Virtual and Physical Stamping Evaluation

Developing lightweight, stiff and crash-resistant vehicle body structures requires a balance between part geometry and material properties. High strength materials suitable for crash resistance impose geometry limitations on depth of draw, radii and wall angles that reduce geometric efficiency. The introduction of 3rd generation Advanced High Strength Steels (AHSS) can potentially change the relationship between strength and geometry and enable simultaneous improvements in both. This paper will demonstrate applicability of 3rd generation AHSS with higher strength and ductility to replace the 780 MPa Dual Phase steel in a sill reinforcement on the current Jeep Cherokee. The focus will be on formability, beginning with virtual simulation and continuing through a demonstration run on the current production stamping tools and press.

A Cascade Atomization and Drop Breakup Model for the Simulation of High-Pressure Liquid Jets

A further development of the ETAB atomization and drop breakup model for high pressure-driven liquid fuel jets, has been developed, tuned and validated. As in the ETAB model, this breakup model reflects a cascade of drop breakups, where the breakup criterion is determined by the Taylor drop oscillator and each breakup event resembles experimentally observed breakup mechanisms. A fragmented liquid core due to inner-nozzle disturbances is achieved by injecting large droplets subject to this breakup cascade. These large droplets are equipped with appropriate initial deformation velocities in order to obtain experimentally observed breakup lengths. In contrast to the ETAB model which consideres only the bag breakup or the stripping breakup mechanism, the new model has been extended to include the catastrophic breakup regime. In addition, a continuity condition on the breakup parameters has lead to the reduction of one model constant.

The reduction of automotive emissions is instrumental in the fight against air pollution and its impact on global warming. This realization has empowered governments around the world to mandate lower levels of vehicle emissions requiring the Original Equipment Manufacturers (OEMs) to implement advanced aftertreatment technologies in their applications. Achieving emission levels as low as SULEV30 or SULEV20 would have been impossible only a couple of decades ago, however, these lower levels of emissions are now a possibility through advanced control strategies and aftertreatment systems. As a part of this mandate to lower emissions, OEMs are also continuously monitoring the health and performance of their aftertreatment and control components. The implementation of On Board Diagnostics (OBD) ensures that control systems are functioning robustly and the emission levels are achieved and maintained to high mileages for the life of the vehicle.

A Case Study on Clean Side Duct Radiated Shell Noise Prediction

Engine air induction shell noise is a structure borne noise that radiates from the surface of the air induction system. The noise is driven by pulsating engine induction air and is perceived as annoying by vehicle passengers. The problem is aggravated by the vehicle design demands for low weight components packaged in an increasingly tight under hood environment. Shell noise problems are often not discovered until production intent parts are available and tested on the vehicle. Part changes are often necessary which threatens program timing. Shell noise should be analyzed in the air induction system design phase and a good shell noise analytical process and targets must be defined. Several air induction clean side ducts are selected for this study. The ducts shell noise is assessed in terms of material strength and structural stiffness. A measurement process is developed to evaluate shell noise of the air induction components. Noise levels are measured inside of the clean side ducts.

A Combustion Model for Multi-Component Fuels Based on Reactivity Concept and Single-Surrogate Chemistry Representation

High fidelity engine simulation requires realistic fuel models. Although typical automotive fuels consist of more than few hundreds of hydrocarbon species, researches show that the physical and chemical properties of the real fuels could be represented by appropriate surrogate fuel models. It is desirable to represent the fuel using the same set of physical and chemical surrogate components. However, when the reaction mechanisms for a certain physical surrogate component is not available, the chemistry of the unmatched physical component is described using that of a similar chemical surrogate component at the expense of accuracy. In order to reduce the prediction error while maintaining the computational efficiency, a method of on-the-fly reactivity adjustment (ReAd) of chemical reaction mechanism along with fuel re-distribution based on reactivity is presented and tested in this study.

A Comparative Analysis for Six-Phase Motor Configurations

In this paper, a comparison between different six-phase machine topologies is conducted considering their technical performance for automotive applications. Asymmetrical and symmetrical configurations, as well as neutral point connection, are considered as candidate topologies and modelled using vector space decomposition (VSD) and double stator or double dq transformations. In both cases, a generalized model to include an arbitrary phase shift between the windings is presented as well as the effect of the neutral connection on the inverter model. For the selection, the steady-state and post-fault performance are considered in terms of control flexibility, fault-tolerant capability, and dc-link voltage utilization. For the latest, the different topologies are evaluated operating in both linear and overmodulation regions based on space vector modulation (SVM).

A Comparison of Time-Averaged Piston Temperatures and Surface Heat Flux Between a Direct-Fuel Injected and Carbureted Two-Stroke Engine

Time-averaged temperatures at critical locations on the piston of a direct-fuel injected, two-stroke, 388 cm3, research engine were measured using an infrared telemetry device. The piston temperatures were compared to data [7] of a carbureted version of the two-stroke engine, that was operated at comparable conditions. All temperatures were obtained at wide open throttle, and varying engine speeds (2000-4500 rpm, at 500 rpm intervals). The temperatures were measured in a configuration that allowed for axial heat flux to be determined through the piston. The heat flux was compared to carbureted data [8] obtained using measured piston temperatures as boundary conditions for a computer model, and solving for the heat flux. The direct-fuel-injected piston temperatures and heat fluxes were significantly higher than the carbureted piston. On the exhaust side of the piston, the direct-fuel injected piston temperatures ranged from 33-73 °C higher than the conventional carbureted piston.

A Comprehensive Study of Hole Punching Force for AHSS

The elevated strength of advanced high strength steels (AHSS) leads to enormous challenges for the sheet metal processing, one of which is hole punching operation. The total tonnage must be estimated at each trimming stage to ensure successful cutting and protect the press machine. This paper presents the effects of hole punch configurations on the punching force with the consideration of punch shape, cutting clearance and material grade. The hole punching experiments were performed with DP590, DP980, DP1180 and one mild steel as a reference. The punching force coefficient is defined and presents a negative correlation with the material strength based on the experimental data. Surface quality was examined to analyze the damage accumulation during the punching process. The cutting mechanisms with various punch shapes were revealed through an extensive finite element simulation study.

A Controlled EGR Cooling System for Heavy Duty Diesel Applications Using the Vehicle Engine Cooling System Simulation

In order to comply with 2002 EPA emissions regulations, cooled exhaust gas recirculation (EGR) will be used by heavy duty (HD) diesel engine manufacturers as the primary means to reduce emissions of nitrogen oxides (NOx). A feedforward controlled EGR cooling system with a secondary electric water pump and proportional-integral-derivative (PID) feedback has been designed to cool the recirculated exhaust gas in order to better realize the benefits of EGR without overcooling the exhaust gas since overcooling leads to the fouling of the EGR cooler with acidic residues. A system without a variable controlled coolant flow rate is not able to achieve these goals because the exhaust temperature and the EGR schedule vary significantly, especially under transient and warm-up operating conditions. Simulation results presented in this paper have been determined using the Vehicle Engine Cooling System Simulation (VECSS) software, which has been developed and validated using actual engine data.

A Data-Driven Approach to Determine the Single Droplet Post-Impingement Pattern on a Dry Wall Using Statistical Machine Learning Classification Methods

The study of spray-wall interaction is of great importance to understand the dynamics during fuel-surface impingement process in modern internal combustion engines. The identification of droplet post-impingement pattern (contact, transition, non-contact) and droplet characteristics can quantitatively provide an estimation of energy transfer for spray-wall interaction, thus further influencing air-fuel mixing and emissions under combusting conditions. Theoretical criteria of single droplet post-impingement pattern on a dry wall have been experimentally and numerically studied by many researchers to quantify the hydrodynamic droplet behaviors. However, apart from model fidelity, another issue is the scalability. A theoretical criterion developed from one case might not be well suited to another scenario. In this paper, a data-driven approach for single droplet-dry wall post-impingement pattern utilizing arithmetical machine learning classification methods is proposed and demonstrated.

A Domain-Centralized Automotive Powertrain E/E Architecture

This paper proposes a domain-centralized powertrain E/E (electrical and/or electronic) architecture for all-electric vehicles that features: a powerful master controller (domain controller) that implements most of the functionality of the domain; a set of smart actuators for electric motor(s), HV (High Voltage) battery pack, and thermal management; and a gateway that routes all hardware signals, including digital and analog I/O, and field bus signals between the domain controller and the rest of the vehicle that is outside of the domain. Major functional safety aspects of the architecture are presented and a safety architecture is proposed. The work represents an early E/E architecture proposal. In particular, detailed partitioning of software components over the domain’s Electronic Control Units (ECUs) has not been determined yet; instead, potential partitioning schemes are discussed.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

A Linear Quadratic Integral Approach to the Profiling of Engine Speed for Synchronization

During driving conditions, when it is needed to transition from Electric Vehicle (EV) to Hybrid Vehicle operation, synchronization of the engine with the shaft and transmission is essential to enable clutch engagement and, subsequently, providing engine power to the wheels. Challenges arise when the engine must generate power to move itself and cannot rely on electric motors for precision. Cost-effective hybrid vehicle propulsion architectures which utilize small 12V belt-starter generators (BSGs) to initiate engine activation are inherently affected. In these situations, a speed profile that balance rapid response and control effort while considering system limitations to mitigate undesirable overshoots and delays, is required. This paper presents a Linear Quadratic Integral (LQI) approach to formulate a speed reference profile that ensures optimal engine behavior.

A Method Using FEA for the Evaluation of Tooling and Process Requirements to Meet Dimensional Objectives

Dimensional Engineering concentrates effort in the early design phases to meet the dimensional build objectives in automotive production. Design optimization tools include tolerance stack up, datum optimization, datum coordination, dimensional control plans, and measurement plans. These tools are typically based on the assumption that parts are rigid and tooling dimensions are perfect. These assumptions are not necessarily true in automotive assemblies of compliant sheet metal parts on high volume assembly lines. To address this issue, Finite Element Analysis (FEA) has been increasingly used to predict the behavior of imperfect and deformable parts in non-nominal tooling. This paper demonstrates an application of this approach. The complete analysis is divided into three phases. The first phase is a nominal design gravity analysis to validate the nominal design and tooling.

A Methodology to Estimate the Mass of Particulate Matter Retained in a Catalyzed Particulate Filter as Applied to Active Regeneration and On-Board Diagnostics to Detect Filter Failures

A methodology to estimate the mass of particulate retained in a catalyzed particulate filter as a function of measured total pressure drop, volumetric flow rate, exhaust temperature, exhaust gas viscosity and cake and wall permeability applicable to real-time computation is discussed. This methodology is discussed from the view point of using it to indicate when to initiate active regeneration and as an On-Board Diagnostic tool to detect filter failures. Steady-state loading characterization experiments were conducted on a catalyzed diesel particulate filter (CPF) in a Johnson Matthey CCRT® (catalyzed continuously regenerating trap) system. The experiments were performed using a 10.8 L 2002 Cummins ISM heavy-duty diesel engine. Experiments were conducted at 20, 60 and 75% of full engine load (1120 Nm) and rated speed (2100 rpm) to measure the pressure drop, transient filtration efficiency, particulate mass balance, and gaseous emissions.

A Model and the Methodology for Determining Wear Particle Generation Rate and Filter Efficiency in a Diesel Engine Using Ferrography

Monitoring of the wear rate of a diesel engine will yield valuable information regarding the wear mechanism within a diesel engine and ultimately will improve the predictions of failing engines and/or their components to allow preventive maintenance which will prolong the life of the engine. A mathematical model was developed that describes the wear particle concentration as a function of time in a diesel engine. This model contains engine and lubrication system parameters that determine the concentration of wear particles in the engine sump. These variables are the oil system volume, oil flow rate, particle generation rate, filtering efficiency and the initial particle concentration. The model has been employed to study the wear particle concentrations in the sump and the mass of particles in the filter for the Cummins VT-903 diesel engine.

A Modeling Study of SCR Reaction Kinetics from Reactor Experiments

In order to further characterize and optimize the performance of Selective Catalytic Reduction (SCR) aftertreatment systems used on heavy-duty diesel engines, an accurately calibrated high-fidelity multi-step global kinetic SCR model and a reduced order estimator for on-board diagnostic (OBD) and control are desirable. In this study, a Cu-zeolite SCR catalyst from a 2010 Cummins ISB engine was experimentally studied in a flow reactor using carefully designed protocols. A 2-site SCR model describing mass transfer and the SCR chemical reaction mechanisms is described in the paper. The model was calibrated to the reactor test data sets collected under temperatures from 200 to 425 °C and SCR space velocities of 60000, 90000, and 120000 hr-1. The model parameters were calibrated using an optimization code to minimize the error between measured and simulated NO, NO₂, N₂O, and NH₃ gas concentration time histories.

A New Measurement of Aluminum Alloy Edge Stretching Limit Based on Digital Image Correlation Method

In Aluminum Alloy, AA, sheet metal forming, the through thickness cracking at the edge of cut out is one of the major fracture modes. In order to prevent the edge cracking in production forming process, practical edge stretch limit criteria are needed for virtual forming prediction and early stamping trial evaluations. This paper proposes new methods for determining the edge stretching limit of the sheet coupons, with and without pre-stretching, based on the Digital Image Correlation (DIC) technique. A numbers of sets of notch-shaped smaller coupons with three different pre-stretching conditions (near 5%, 10% and fractured) are cut from the prestretched large specimens. Then the notch-shaped smaller coupons are stretched by uniaxial tension up to through edge cracking observed. A dual-camera 3D-DIC system is utilized to measure both coupon face strain and thickness strain in the notch area at the same time.
