248mm Elliptical Torque Converter from DaimlerChrysler Corporation

The need for efficient space utilization has provided a framework for the design of a 248mm family of torque converters that supports a wide choice of engine and transmission combinations. The axial length of the part and its weight have been substantially reduced while the performance range has been broadened without degradation of efficiency. The new converter operates in an expanded slipping clutch mode. It significantly contributes to the performance and fuel economy improvements of related vehicles. To meet the cost target, the comprehensive lineup and the resulting complexity have required a high level of component interchangeability. During the design phase, the manufacturing core competencies were scrutinized and process redundancies eliminated, both resulting in optimization of material selection and applicable technology.

A Computerized Optimization Method Of Engine Mounting System

This paper presents a method for optimization design of an engine mounting system subjected to some constraints. The engine center of gravity, the mount stiffness rates, the mount locations and/or their orientations with respect to the vehicle can be chosen as design variables, but some of them are given in advance or have limitations because of the packaging constraints on the mount locations, as well as the individual mount rate ratio limitations imposed by manufacturability. A computer program, called DynaMount, has been developed that identifies the optimum design variables for the engine mounting system, including decoupling mode, natural frequency placement, etc.. The degree of decoupling achieved is quantified by kinetic energy distributions calculated for each of the modes. Several application examples are presented to illustrate the validity of this method and the computer program.

A Design Study to Determine the Impact of Various Parameters on Door Acoustics

Once the design of a door sheetmetal and accessories is confirmed, the acoustics of the door system depends on the sound package assembly. This essentially consists of a watershield which acts as a barrier and a porous material which acts as an absorber. The acoustical performance of the watershield and the reverberant sound build-up in the door cavity control the performance. This paper discusses the findings of a design study that was developed based on design of experiments (DOE) concepts to determine which parameters of the door sound package assembly are important to the door acoustics. The study was based on conducting a minimum number of tests on a five factor - two level design that covered over 16 different design configurations. In addition, other measurements were made that aided in developing a SEA model which is also compared with the findings of the results of the design study.

A Fully Variable Mechanical Valvetrain with a Simple Moving Pivot

A continuously variable lift, duration and phase mechanical lift mechanism is described, as applied to the intake valvetrain of a SOHC, 4-valve per cylinder, four-cylinder production engine. Improvements in fuel economy were sought by reduction of pumping losses and improved charge preparation, and optimization of WOT torque was attempted by variation of intake valve closing angle. Adjustment of the mechanism is achieved by movement of the pivot shaft for the rocker arms. The relationship between lift, duration and phase is predetermined at the design stage, and is fixed during operation. There is considerable design flexibility to achieve the envelope of lift curves deemed desirable. The operation of the mechanism is described, as are the development procedure, testing with fixed cams, some cycle simulation, friction testing on a separate rig and dyno testing results for idle, part load and WOT.

A General Failure Criterion for Spot Welds with Consideration of Plastic Anisotropy and Separation Speed

A general failure criterion for spot welds is proposed with consideration of the plastic anisotropy and the separation speed for crash applications. A lower bound limit load analysis is conducted to account for the failure loads of spot welds under combinations of three forces and three moments. Based on the limit load solution and the experimental results, an engineering failure criterion is proposed with correction factors determined by different spot weld tests. The engineering failure criterion can be used to characterize the failure loads of spot welds with consideration of the effects of the plastic anisotropy, separation speed, sheet thickness, nugget radius and combinations of loads. Spot weld failure loads under uniaxial and biaxial opening loads and those under combined shear and twisting loads from experiments are shown to be characterized well by the engineering failure criterion.

A Generic Methodology for Chamber Flame Geometry Modeling

Combustion flame geometry calculation is a critical task in the design and analysis of combustion engine chamber. Combustion flame directly influences the fuel economy, engine performance and efficiency. Currently, many of the flame geometry calculation methods assume certain specific chamber and piston top shapes and make some approximations to them. Even further, most methods can not handle multiple spark plug set-ups. Consequently, most of the current flame geometry calculation methods do not give accurate results and have some built-in limitations. They are particularly poor for adapting to any kind of new chamber geometry and spark plug set-up design. This report presents a novel methodology which allows the accurate calculation of flame geometry regardless of the chamber geometry and the number of spark plugs. In this methodology, solid models are used to represent the components within the chamber and unique attributes (colors) are attached respectively to these components.

A Market-Weighted Description of Low-Beam Headlighting Patterns in the U.S.

This study was designed to provide photometric information about current U.S. low-beam headlamps. The sample included 35 low-beam headlamps manufactured for use on the 23 best-selling passenger cars, light trucks, and vans for model year 1997. These 23 vehicles represent 45% of all vehicles sold in the U.S. The lamps were purchased directly from vehicle dealerships, and photometered in 0.5° steps from 45° left to 45° right, and from 5° down to 7° up. The photometric information for each lamp was weighted by 1997 sales figures for the corresponding vehicle. The results are presented both in tabular form for the 25th-percentile, the median (50th-percentile), and the 75th-percentile luminous intensities, as well as in graphical form (for the median luminous intensities, and median illuminance values reaching the road surface). The information is presented in aggregate form, as well as broken down by vehicle type and light source.

A Model for On-Line Monitoring of In-Cylinder Residual Gas Fraction (RGF) and Mass Flowrate in Gasoline Engines

In a gasoline engine, the unswept in-cylinder residual gas and introduction of external EGR is one of the important means of controlling engine raw NOx emissions and improving part load fuel economy via reduction of pumping losses. Since the trapped in-cylinder Residual Gas Fraction (RGF, comprised of both internal, and external) significantly affects the combustion process, on-line diagnosis and monitoring of in-cylinder RGF is very important to the understanding of the in-cylinder dilution condition. This is critical during the combustion system development testing and calibration processes. However, on-line measurement of in-cylinder RGF is difficult and requires an expensive exhaust gas analyzer, making it impractical for every application. Other existing methods, based on measured intake and exhaust pressures (steady state or dynamic traces) to calculate gas mass flowrate across the cylinder ports, provide a fast and economical solution to this problem.

A Multi-Variable High-Speed Imaging Study of Ignition Instabilities in a Spray-Guided Direct-Injected Spark-Ignition Engine

Ignition stability was studied in an optical spray guided spark ignition direct injection engine. The impact of intake air dilution with nitrogen, spark plug orientation, ignition system dwell time, and fuel injector targeting was addressed. Crank angle resolved fuel distributions were measured with a high-speed planar laser-induced fluorescence technique for hundreds of consecutive cycles. IMEP, COV of IMEP, burn rates and spark energy delivered to the gas were examined and used in conjunction with the imaging data to identify potential reasons for misfires.

A Multiple Order Conformability Model for Uniform Cross-Section Piston Rings

This paper examines the conformability of elastic piston rings to a distorted cylinder bore. Several bounds are available in the literature to help estimate the maximum allowable Fourier coefficient in a Fourier expansion of bore distortion: the analytically derived bounds in [7] and [8], and the semi-empirically derived bounds discussed in [9]. The underlying assumptions for each set of analytic bounds are examined and a multiple order algorithm is derived. The proposed algorithm takes account of multiple orders of distortion at once. It is tested with finite element (FE) data and compared to the classical bound approach. The results indicate that the bounds in [7] are compatible with linear elasticity theory (LET), whereas the bounds in [8] are not. Furthermore, numerical evidence indicates that the present multiple order algorithm can predict seal breaches more accurately than either of the other analytic bounds.

With the increasing emphasis on Systems Engineering, there is a need to ensure that Electrical/Electronic (E/E) Systems Endurance Testing of vehicles, in a real world environment, prior to Production Launch, is performed in a manner and at a technological level that is commensurate with the high level of electronics and computers in contemporary vehicles. Additionally, validating the design and performance of individual standalone electronic systems and modules “on the bench” does not guarantee that all the permutations and combinations of real-world hardware, software, and driving conditions are taken into account. Traditional Proving Ground (PG) vehicle testing focuses mainly on powertrain durability testing, with only a simple checklist being used by the PG drivers as a reminder to cycle some of the electrical components such as the power window switches, turn signals, etc.

A Pilot Study of the Effects of Vertical Ride Motion on Reach Kinematics

Vehicle motions can adversely affect the ability of a driver or occupant to quickly and accurately push control buttons located in many advanced vehicle control, navigation and communications systems. A pilot study was conducted using the U.S. Army Tank Automotive and Armaments Command (TACOM) Ride Motion Simulator (RMS) to assess the effects of vertical ride motion on the kinematics of reaching. The RMS was programmed to produce 0.5 g and 0.8 g peak-to-peak sinusoidal inputs at the seat-sitter interface over a range of frequencies. Two participants performed seated reaching tasks to locations typical of in-vehicle controls under static conditions and with single-frequency inputs between 0 and 10 Hz. The participants also held terminal reach postures during 0.5 to 32 Hz sine sweeps. Reach kinematics were recorded using a 10-camera VICON motion capture system. The effects of vertical ride motion on movement time, accuracy, and subjective responses were assessed.

A Semi-Empirical Model for Fast Residual Gas Fraction Estimation in Gasoline Engines

Accurate accounting for fresh charge (fuel and air) along with trapped RGF is essential for the subsequent thermodynamic analysis of combustion in gasoline engines as well as for on-line and real-time quantification as relevant to engine calibration and control. Cost and complexity of such techniques renders direct measurement of RGF impractical for running engines. In this paper, an empirically-based approach is proposed for on-line RGF, based on an existing semi-empirical model [1]. The model developed expands the range over which the semi-empirical model is valid and further improves its accuracy. The model was rigorously validated against a well correlated GT-POWER model as well as results from 1D gas exchange model [2]. Overall, using this model, RGF estimation error was within ∼1.5% for a wide range of engine operating conditions. The model will be implemented in Dyno development and calibration at Chrysler Group.

A Study on Vehicle Elastomer Mount Preloading and Impact Response with Test Validation

A variety of elastomer mounts are being used for vehicles as isolators/dampers between body and frame, on the engine cradle, etc. These vehicle flexible mounts, made of mainly rubber materials and housed in a metallic tube, are indispensable components affecting the quality of the vehicle ride, noise and vibration. In the auto industry, the usual practice when designing vehicle flexible mounts is to minimally reflect impact considerations in the mount design features. However, in most high-speed vehicle crash events where the mounts fail, the crash responses, including occupant injury severity, are known to be very different from the responses of non-failure cases. Even in low-speed vehicle impact cases, excessive deformation of the flexible mounts could cause significant variance in the compliance of the vehicle acceleration level to the air-bag firing and timing threshold requirements.

In recent years, automotive occupant restraint system development has gained impetus, stimulated, in part, by new federal standards. But in the resolution of the basic question of whether automobiles should be equipped with restraints, many new problems have arisen, including, ironically, some brought on by regulation. While there is little doubt that restraint systems can provide the single most important contribution to occupant protection, such restraint systems remain useless unless adequately installed and properly worn. Current problems involve not only what concepts provide most promise for future restraint systems, but diverse and often conflicting industry and governmental opinion about what are the best interests of the motoring public. Restraints are still not provided in buses, trucks, and utility vehicles. In addition, the problems of child and infant restraints and restraints for retrofit in older vehicles remain unresolved.

A Universal Heat Transfer Correlation for Intake and Exhaust Flows in an Spark-Ignition Internal Combustion Engine

In this paper, the available correlations proposed in the literature for the gas-side heat transfer in the intake and exhaust system of a spark-ignition internal combustion engine were surveyed. It was noticed that these only by empirically fitted constants. This similarity provided the impetus for the authors to explore if a universal correlation could be developed. Based on a scaling approach using microscales of turbulence, the authors have fixed the exponential factor on the Reynolds number and thus reduced the number of adjustable coefficients to just one; the latter can be determined from a least squares curve-fit of available experimental data. Using intake and exhaust side data, it was shown that the universal correlation The correlation coefficient of this proposed heat transfer model with all available experimental data is 0.845 for the intake side and 0.800 for the exhaust side.

Accounting for Manufacturing Variability in Interior Noise Computations

A formulation that accounts for manufacturing variability in the analysis of structural/acoustic systems is presented. The methodology incorporates the concept of fast probability integration with finite element (FEA) and boundary element analysis (BEA) for producing the probabilistic acoustic response of a structural/acoustic system. The advanced mean value method is used for integrating the system probability density function. FEA and BEA are combined for producing the acoustic response that constitutes the performance function. The probabilistic acoustic response is calculated in terms of a cumulative distribution function. The new methodology is used to illustrate the difference between the results from a probabilistic analysis that accounts for manufacturing uncertainty, and an equivalent deterministic simulation through applications. The probabilistic computations are validated by comparison to Monte Carlo simulations.

Algorithmic Maintenance of a Diesel Engine Electronic Fuel Feed Controller by Criterion of the Content of Soot in Exhaust Gas

The feature of offered algorithm is that it allows, without record and analysis of the display diagram, to estimate a running cycle of a diesel engine parameters which characterize ecological and economic performances. The mathematical model described in report allows to determine connection of coefficient of filling, pressure and temperature of air boost, factor of excess of air with effectiveness ratio of combustion and contents of soot in exhaust gas and to take into account this connection at a choice initial data for control fuel feed or for elaboration of diesel engine dynamic model. The algorithm incorporated, for example, in the microcontroller of an electronic fuel feed controller allows analyzing the sensors data and theoretically determine of smoke amount in the exhaust gases for chosen cycle of fuel feed. The restriction of smoke is possible by criterion dD/dGT, where D - contents of soot in exhaust gas and GT - fuel cycle submission under the program-adaptive schema.

An Advanced Diesel Fuels Test Program

This paper reports on DaimlerChrysler's participation in the Ad Hoc Diesel Fuels Test Program. This program was initiated by the U.S. Department of Energy and included major U.S. auto makers, major U.S. oil companies, and the Department of Energy. The purpose of this program was to identify diesel fuels and fuel properties that could facilitate the successful use of compression ignition engines in passenger cars and light-duty trucks in the United States at Tier 2 and LEV II tailpipe emissions standards. This portion of the program focused on minimizing engine-out particulates and NOx by using selected fuels, (not a matrix of fuel properties,) in steady state dynamometer tests on a modern, direct injection, common rail diesel engine.
