A Comprehensive Study of Door Slam

As part of an ongoing technical collaboration between Ford and Rouge Steel Company, a comprehensive study of door slam event was undertaken. The experimental phase of the project involved measurements of accelerations at eight locations on the outer panel and strains on six locations of the inner panel. Although slam tests were conducted with window up and window down, results of only one test is presented in this paper. The CAE phase of the project involved the development of suitable “math” model of the door assembly and analysis methodology to capture the dynamics of the event. The predictability of the CAE method is examined through detailed comparison of accelerations and strains. While excellent agreement between CAE and test results of accelerations on the outer panel is obtained, the analysis predicts higher strains on the inner panel than the test. In addition, the tendency of outer panel to elastically buckle is examined.

A Computational Methodology for Fatigue Life Prediction Under Multiaxial Non-Proportional Loading

A methodology for predicting the fatigue initiation life in metals experiencing multiaxial non-proportional loading is presented. The methodology utilizes nonlinear finite-element analysis to determine the stress distribution of the loaded component. This distribution is used in conjunction with a physically based damage law to determine the cycles to failure. The damage law is based on the fatigue prediction method introduced by Dang Van [1], and further developed by Papadopoulos [2] and Morel [3]. The fatigue damage initiation is treated as the persistent crystalline slip phenomenon taking place on the order of a grain or few grains. The damage variable is chosen to be the accumulated plastic strain at this scale. The initiation life is determined when the damage variable reaches a critical value. The developed methodology is applicable to both in-phase and out-of-phase loading, without any empirical adjustment parameter.

A Miller Cycle Engine without Compromise - The Magma Concept

The Magma engine concept is characterised by a high compression ratio, central injector combustion system employed in a downsized direct-injection gasoline engine. An advanced boosting system and Miller cycle intake-valve closing strategies are used to control combustion knock while maintaining specific performance. A key feature of the Magma concept is the use of high CR without compromise to mainstream full-load performance levels. This paper focuses on development of the Magma combustion system using a single-cylinder engine, including valve event, air motion and injection strategies. Key findings are that Early Intake Valve Closing (EIVC) is effective both in mitigating knock and improving fuel consumption. A Net Indicated Mean Effective Pressure (NIMEP) equivalent to 23.6 bar Brake Mean Effective Pressure (BMEP) on a multi-cylinder engine has been achieved with a geometric compression ratio of 13:1.

An Approach to Torque-Based Engine Management Systems

The ever-growing number of interacting electronic vehicle control systems requires new control algorithms to manage the increasing system complexity. The paper describes a torque-based engine control architecture which uses a central torque demand variable to control the regulating qualities. This torque demand variable is the result of the coordination of all torque requests throughout the vehicle. Therefore, the system manages the whole process of prioritizing the torque demands of the different subsystems such as electronic stability or transmission control. If further vehicle subsystems have to be integrated, the structure can be easily extended as the torque demand variable is the only interface between the engine control algorithms and other vehicle control systems.

Computer Aided Simulations in Machining Applications

Computer applications have been widely used to assist product design. The successes and sophistication of computer aided engineering (CAE) techniques are respectfully recognized in this field. CAE applications in the manufacturing area however are still developing, although the manufacturing community is increasingly starting to pay attentions to computer simulations in its daily workings. This paper will briefly introduce some of these applications and promote awareness of computer simulations in manufacturing area. It contains four main sections: finite element analysis (FEA) in machining fixture design, FEA applications in component assembly, machining process simulations and machining vibrations in the milling operation. Each section comes with a practical case study, potential benefits are identified and conclusions are presented by using an integrated design and analysis approach.

Design of a Rapid Prototyping Engine Management System for Development of Combustion Feedback Control Technology

Combustion feedback using cylinder pressure sensors, ion current sensors or alternative sensing techniques is actively under investigation by the automotive industry to meet future legislative emissions requirements. One of the drawbacks of many rapid prototyping engine management systems is their available analog interfaces, often limited to 10-12 bits with limited bandwidth, sampling rate and very simple anti-aliasing filters. Processing cylinder pressure or other combustion feedback sensors requires higher precision, wider bandwidths and more processing power than is typically available. For these reasons, Ricardo in collaboration with GM Research has developed a custom, high precision analog input subsystem for the rCube rapid prototyping control system that is specifically targeted at development of combustion feedback control systems.

Detailed Modeling of Liquid Fuel Sprays in One-Dimensional Gas Flow Simulation

In internal combustion engines, liquid fuel injection is one of the most prevalent means of fuel delivery and air-fuel mixture preparation. The behavior of the fuel spray and wall film is a key factor in determining air-fuel mixing and hence combustion and emissions. A comprehensive model for the liquid fuel spray has been developed in conjunction with the one-dimensional gas flow code WAVE. The model includes droplet dynamics and evaporation, spray-wall impingement, wall film dynamics and evaporation. The fuel injector can be placed in the manifold, inlet port or cylinder. Liquid fuel droplets are injected with a prescribed size distribution, and their subsequent movement and vaporization are modeled via the discrete particle approach, frequently used in multi-dimensional CFD codes. This approach ensures conservation of mass, momentum and energy between the gas and liquid phases.

Grade and Gage Sensitivities to Oil-Canning Loads of a Door Assembly Considering Forming Effects

A finite element methodology, based on implicit numerical integration procedure, for simulating oil-canning tests on Door assemblies is presented. The method takes into account nonlinearities due to geometry, material and contact between parts during deformation. The simulation results are compared with experimental observations. Excellent correlation between experimental observations and analytical predictions are obtained in these tests. Armed with the confidence in the methodology, simulations on a door assembly are conducted to study the gage and grade sensitivities of the outer panel. The sensitivity studies are conducted on three different grades of steel for the outer panel. Further studies are conducted to understand the effects of manufacturing (forming operation) on the oil canning behavior of door assembly. Results demonstrate the utility of the method in material selection during pre-program design of automotive structures.

OEMs are investigating opportunities to reduce vehicle mass, driven by a need to meet upcoming CAFE targets, increase the range and reduce battery size of EVs. A number of lightweight materials including high strength steels, aluminum alloys, plastics and composites are now in production. To facilitate development of corporate R&D and commercialization plans for new materials, it is beneficial to understand the current manufacturing costs for production components, and their impact on piece price at different volumes. This paper investigates design and cost impact of light-weighting with respect to front door and floor assembly of Toyota Corolla and BMW i3. Toyota Corolla has a traditional steel body and is sold in high volumes while BMW i3 has relatively low annual sales and is primarily made of composite, aluminum and plastic parts.

Linear Acoustic Modelling using 1-D Flow Systems which represent Complex 3-D Components

Acoustics of automotive intake and exhaust systems have been modelled very successfully for many years using 1D gas dynamic simulations. These use pseudo 3D models to allow complex components to be constructed from simple building blocks. In recent years, tools have appeared that automate the construction of network models from 3D geometries of intake and exhaust components. Using these tools, concurrent noise and performance predictions are a core part of most engine development programmes. However, there is still much interest in the more traditional field of linear acoustics: analysing the acoustic behaviour of isolated components or predicting radiated noise using a linear source. Existing approaches break the intake and exhaust system down into a set of components, each with known acoustic properties. They are then connected together to create a network that replicates the donor non-linear model.

Product Design and Process Feasibility Study for a Hydroformed Part in CAE

A newly-proposed hydroforming design of front rail was evaluated for product feasibility. Hydroforming and associated prebending and preforming processes were designed with the assistance of CAE tool. Optimized processing parameters were selected and the entire manufacturing process was simulated using FEA software. Potential manufacturing issues were identified and product modification was suggested accordingly.

Today automotive thermal systems development is a joint effort between an OEM and its suppliers. This paper presents a pilot program showing how OEMs and suppliers can jointly develop a reliable and robust thermal system using CAE tools over the internet. Federated Intelligent Product Environment (FIPER) has been used to establish B2B communication between OEMs and suppliers. Suppliers remotely run thermal systems computer models at the OEM site using the FIPER B2B feature.

Sensorless Control Strategy Enabled by a Sophisticated Tool Chain

Internal combustion engines continue to grow more complex every day out of necessity. Legislation and increasing customer demand means that advanced technologies like variable valve actuation (VVA), multi-path exhaust gas recirculation (EGR), advanced boosting, and aftertreatment systems continue to drive ever-expanding requirements for engine control to improve performance, fuel economy, and reduce emissions. Therefore, controller development and implementation are becoming more costly, both in terms of time and the monetary investment in engine hardware. To help reduce these costs, a sophisticated tool chain has been created which allows a real-time, physical, crank-angle resolved one-dimensional (1D) engine model to be implemented on a rapid prototyping engine control unit (ECU) which is then used in the control strategy of a running engine. Model-based controllers have been developed and validated to perform as well as or better than controllers using traditional sensors.

Simulating Odd Fire V-10 Exhaust Noise for Sound Quality Evaluation

This paper presents an integrated design/simulation/test approach for evaluating the sound quality of exhaust noise as early as possible in the exhaust system design and development process. A time domain engine/exhaust simulation program is used to calculate the engine order content of the tailpipe radiated noise from an odd fire V-10 exhaust system. Both steady state and transient conditions are simulated and sound files generated for exhaust sound quality evaluation. To increase the realism of played back sounds, the predicted engine orders are mixed with synthesized or recorded background noise for both steady state and transient conditions. These alternative approaches will be described and evaluated for technical feasibility and sound quality.

Simulation of Hot Stamping Process With Advanced Material Modeling

Advanced material modeling was conducted to describe the thermal-mechanical behavior of Boron Steel during hot stamping, a process in which blanks at 900 °C are formed and quenched between cold dies. Plastic deformation, thermal dilatation and phase transformation were incorporated in the constitutive model and a user-defined subroutine was developed to interface with LS-DYNA. Simulation was conducted on the hot stamping process of a door intrusion beam to gain insight into the physics of the process. Results showed significant influence of the thermal cycle on final product. It was also demonstrated that the program developed can be used as an early feasibility tool to determine baseline processing parameters and to detect potential defects in products without physical prototyping.

Streamlining the Process of Developing Intake and Exhaust Acoustics Using an Improved Linear Simulation Approach

Intake and exhaust system development is an important step in automotive design. The intake system must allow sufficient air to flow into the engine, and the exhaust system must allow exhaust gases to depart at the rear of the vehicle, without excessive pressure loss. These systems must also attenuate the acoustic pressure pulsations generated by the engine, such that the noise emitted from the intake and exhaust orifices is constrained within reasonable limits, and exhibits a sound quality in keeping with the brand and vehicle image. Pressure loss and orifice noise tend to be in conflict, so an appropriate trade-off must be sought. Simulation of both parameters allows intake and exhaust systems to be designed effectively, quickly, cheaply and promptly. Linear simulation approaches have been widely used for intake and exhaust acoustic prediction for many decades.

Testing Elastomers - Can Correlation Be Achieved Between Machines, Load Cells, Fixtures and Operators?

At present, testing elastomeric parts is performed at a level dictated by the users of the testing equipment. No society or testing group has defined a formal standard of testing or a way to calibrate a testing machine. This is in part due to the difficulty involved with testing a material whose properties are in a constant state of flux. To further complicate this issue, testing equipment, testing procedures, fixtures, and a host of other variables including the operators themselves, all can have an impact on the characterization of elastomers. The work presented in this paper looks at identifying some of the variables of testing between machines, load cells, fixtures and operators. It also shows that correlation can be achieved and should be performed between companies to ensure data integrity.

The Effects of Different Input Excitation on the Dynamic Characterization of an Automotive Shock Absorber

This paper deals with the dynamic characterization of an automotive shock absorber, a continuation of an earlier work [1]. The objective of this on-going research is to develop a testing and analysis methodology for obtaining dynamic properties of automotive shock absorbers for use in CAE-NVH low-to-mid frequency chassis models. First, the effects of temperature and nominal length on the stiffness and damping of the shock absorber are studied and their importance in the development of a standard test method discussed. The effects of different types of input excitation on the dynamic properties of the shock absorber are then examined. Stepped sine sweep excitation is currently used in industry to obtain shock absorber parameters along with their frequency and amplitude dependence. Sine-on-sine testing, which involves excitation using two different sine waves has been done in this study to understand the effects of the presence of multiple sine waves on the estimated dynamic properties.

Validation of Non-linear Load-Controlled CAE Analyses of Oil-Canning Tests of Hood and Door Assemblies

Two finite element methodologies for simulating oil-canning tests on closure assemblies are presented. Reflecting the experimental conditions, the simulation methodologies assume load-controlled situations. One methodology uses an implicit finite-element code, namely ABAQUS®, and the other uses an explicit code, LS-DYNA®. It is shown that load-displacement behavior predicted by both the implicit and explicit codes agree well with experimental observations of oil-canning in a hood assembly. The small residual dent depth predictions are in line with experimental observations. The method using the implicit code, however, yields lower residual dent depth than that using the explicit code. Because the absolute values of the residual dent depths are small in the cases examined, more work is needed, using examples involving larger residual dent depth, to clearly distinguish between the two procedures.
