A Novel CFD Approach for an Improved Prediction of Particulate Emissions in GDI Engines by Considering the Spray-Cooling on the Piston

The emission of particulate matter from future GDI engines has to be optimized, to comply with more stringent emission standards such as EU6. Therefore, the mechanisms responsible for the formation of particles have to be analyzed in detail. The understanding of the in-cylinder processes, necessary for this purpose, can only be achieved by a complementary use of optically accessible single-cylinder engines as well as the numerical simulation. This however leads to great demands on the 3D flow simulation. In this paper the complete CFD approach, incorporating a detailed description of the entire underlying model chain is shown. Particularly the wall surface temperature and the temperature drop due to the interaction with liquid fuel spray were identified as important parameters influencing the spray-wall interaction and thus also the particulate emissions. Nevertheless, in conventional CFD models, the spray cooling cannot be captured because of an assumed constant wall temperature.

A Rapid Catalyst Heating System for Gasoline-Fueled Engines

Increasingly stringent tailpipe emissions regulations have prompted renewed interest in catalyst heating technology – where an integrated device supplies supplemental heat to accelerate catalyst ‘light-off’. Bosch and Boysen, following a collaborative multi-year effort, have developed a Rapid Catalyst Heating System (RCH) for gasoline-fueled applications. The RCH system provides upwards of 25 kW of thermal power, greatly enhancing catalyst performance and robustness. Additional benefits include reduction of precious metal loading (versus a ‘PGM-only’ approach) and avoidance of near-engine catalyst placement (limiting the need for enrichment strategies). The following paper provides a technical overview of the Bosch/Boysen (BOB) Rapid Catalyst Heating system – including a detailed review of the system’s architecture, key performance characteristics, and the associated impact on vehicle-level emissions.

Analysis of a Direct Injected Gasoline Engine

The principle strategy, the development emphasis, and the investigation parameters of a DI gasoline engine are discussed. Several different combustion systems are briefly described and one system where the spark plug is located near the fuel injector is investigated. In addition, the influence of different operating parameters are studied. Some reasons for the improvement in the efficiency of a DI gasoline engine are shown with the help of thermodynamic analysis and simulation calculations. These show that at a constant operating point (engine speed = 2000 rpm, bmep = 2 bar) there is a reduction of the fuel consumption of 23% at unthrottled conditions in comparison to the homogeneous stoichiometric operation. In particular, the reduction of the pumping and heat losses and the reduction of the exhaust gas energy are responsible for this fuel consumption reduction.

For about 20 years now, legislation for emission standards has become more and more strict. Main current standards are LEVII legislation for US- and EU4 for the European Market. Many emerging markets like e.g. China, India, Russia adopt EU regulations (directly or modified. Mid of 90's discussions began on restrictions and legislation for CO2 emissions. The European commission recently proposed concrete legislation standards for 2012 and 2020. These will have strong influence on the strategies of the Car Manufacturers. Single measures like start stop will be of general interest. But for reaching the fleet average combinations of measures in a single engine configuration will be necessary. Bosch system solutions for engine- and power-train management are available for the whole span of world car segments, ranging from value concepts optimized for emerging markets up to high feature solutions for most stringent requirements world wide.

The objective was to develop a modem engine to succeed the M 102; 2.6 million of these units were made between 1979 and today making it the most successful Mercedes-Benz four-cylinder petrol engine to date. The new M 111 coordinated production set-up together with the familiar M 104 six-cylinder four-valve engines and the 600 diesel series. Emphasis has been deliberately given to improved torque rather than very high volumetric efficiency. This has made it possible to apply four-valve technology, which was originally only to be found in motor racing, in such a way that ordinary customers can benefit form advantages such as high torque and raised power output, as well as reduced fuel consumption and emissions. Extensive noise-reducing measures in the engine ensure that, despite the higher power output and lower engine weight, noise levels have also been improved.

Desktop Simulation and Calibration of Diesel Engine ECU Software using Software-in-the-Loop Methodology

Current exhaust gas emission regulations can only be well adhered to through optimal interplay of combustion engine and exhaust gas after-treatment systems. Combining a modern diesel engine with several exhaust gas after-treatment components (DPF, catalytic converters) leads to extremely complex drive systems, with very complex and technically demanding control systems. Current engine ECUs (Electronic Control Unit) have hundreds of functions with thousands of parameters that can be adapted to keep the exhaust gas emissions within the given limits. Each of these functions has to be calibrated and tested in accordance with the rest of the ECU software. To date this task has been performed mostly on engine test benches or in Hardware-in-the-Loop (HiL) setups. In this paper, a Software-in-the-Loop (SiL) approach, consisting of an engine model and an exhaust gas treatment (EGT) model, coupled with software from a real diesel engine ECU, will be described in detail.

But only by electronic control of diesel injection systems will it be possible to comply with the emission regulations and to achieve better performance. In 1986 BOSCH started volume production of Electronic Diesel Control (EDC). This paper will concentrate on the electronic control unit (ECU) as it was designed for use in passenger cars. Engine-Independent Exhaust Gas Aftertreatment Using a Burner Heated Catalyst

Meeting current exhaust emission standards requires rapid catalyst light-off. Closed-coupled catalysts are commonly used to reduce light-off time by minimizing exhaust heat loss between the engine and catalyst. However, this exhaust gas system design leads to a coupling of catalyst heating and engine operation. An engine-independent exhaust gas aftertreatment can be realized by combining a burner heated catalyst system (BHC) with an underfloor catalyst located far away from the engine. This paper describes some basic characteristics of such a BHC system and the results of fitting this system into a Volkswagen Touareg where a single catalyst was located about 1.8 m downstream of the engine. Nevertheless, it was possible to reach about 50% of the current European emission standard EU 4 without additional fuel consumption caused by the BHC system.

Evaluation of NOx Storage Catalysts for Lean Burn Gasoline Fueled Passenger Cars

Engine and laboratory tests were carried out to examine the performance of NOx adsorption catalysts for gasoline lean burn engines in fresh and aged condition. The results show that fresh NOx adsorption catalysts have the potential to meet EURO III emission standards. However, to accomplish these the fuel must contain a low sulfur concentration and the engine must be tuned to optimize the efficiency of the catalyst. After engine or furnace aging upto 750°C the catalyst shows some loss of NOx adsorption efficiency. This deterioration can be offset somewhat by increasing the frequency of lean/rich switching of the engine. Temperatures higher than 750°C may cause an irreversible destruction of the NOx, storage features while the three-way activity of the catalyst remains intact or even may improve. With reference to several physicochemical investigations it is believed that the detrimental effect of catalyst aging is attributed to two different deactivation modes.

Experimental Investigation of Fuel Impingement and Spray-Cooling on the Piston of a GDI Engine via Instantaneous Surface Temperature Measurements

In order to comply with more and more stringent emission standards, like EU6 which will be mandatory starting in September 2014, GDI engines have to be further optimized particularly in regard of PN emissions. It is generally accepted that the deposition of liquid fuel wall films in the combustion chamber is a significant source of particulate formation in GDI engines. Particularly the wall surface temperature and the temperature drop due to the interaction with liquid fuel spray were identified as important parameters influencing the spray-wall interaction [1]. In order to quantify this temperature drop at combustion chamber surfaces, surface temperature measurements on the piston of a single-cylinder engine were conducted. Therefore, eight fast-response thermocouples were embedded 0.3 μm beneath the piston surface and the signals were transmitted from the moving piston to the data acquisition system via telemetry.

Experimental and Numerical Analysis of Sunroof Buffeting of a Simplified Mercedes-Benz S-Class

Sunroof buffeting is examined experimentally and numerically in this paper. Despite the fact that some consider the simulation process for sunroof buffeting to be mature, there remain substantial uncertainties even in recently published methodologies. Capturing the frequencies and especially the sound pressure levels correctly is essential if CFD simulations are intended to be used during early stages of a car development process. Numerous experimental results of sunroof buffeting and the interior low-frequency characteristics of a 2013 Mercedes-Benz S-Class have been used to develop a simplified car model: a full-size S-Class model with slightly simplified geometries in the interior as well as at the exterior. To avoid the effects of numerous different materials in the interior, it is solely made from polyurethane and aluminum and built to maximize its structural rigidity and air-tightness.

The automotive industry is facing new emission regulations, changing customer preferences and technology disruptions. All have in common, that external aerodynamics plays a crucial role to achieve emission limits, reduce fuel consumption and extend electric driving range. Probably the most challenging components in terms of numerical aerodynamic drag prediction are the wheels. Their contribution to the overall pressure distribution is significant, and the flow topology around the wheels is extremely complicated. Furthermore, deltas between different rim designs can be very small, normally in the range of only a few drag counts. Therefore, highly accurate numerical methods are needed to predict rim rankings and deltas. This paper presents experimental results of four different production rim designs, mounted to a modified production car. An accurate representation of the loaded, deformed tire geometry is used in all calculations for comparable conditions between wind tunnel and CFD.

The development of future engine generations for Gasoline Direct Injection requires sophisticated combustion systems to reach reduced fuel consumption and future emission standards. The design process of these combustion systems has to be based on a fundamental knowledge of the interacting mixture preparation mechanisms. Beside the air motion inside the cylinder mixture preparation is mainly feeded by the fuel spray quality, injector performance respectively. The article therefore presents a fundamental analysis of the GDI mixture preparation and affords an insight into the injector development. Comprehensive experimental studies were performed in high pressure/temperature vessels using Phase Doppler Anemometry, Laser Induced Fluorescence and video techniques to define the significant fuel spray features for GDI. CFD-calculations were additionally applied to study the temporal behavior of the mixture preparation under injection parameter variation.

Generic Methodology for Vibration and Wear Analysis to Understand Their Influences in an Electric Drivetrain

The prime factor which influences noise and vibrations of electro-mechanical drives is wear at the components. This paper discusses the numerical methods developed for abrasion, vibration calculations and the coupling between wear and Noise Vibration and Harshness (NVH) models of the drive unit. The vibration domain model, initially, focuses on the calculations of mechanical excitations at the gear shafts which are generated via a nonlinear dynamic model. Furthermore, the bearings are studied for the influences on their stiffness and eventually their impact on the harmonics of the drivetrain. Later, free and forced vibrations of the complete drivetrain are simulated via a steady-state dynamic model. Consequently, the paper concentrates on the abrasion calculations at the gears. Wear is a complex process and understanding it is essential for determining the vibro-acoustics characteristics.

Investigation of the Parameters Influencing the Spray-Wall Interaction in a GDI Engine - Prerequisite for the Prediction of Particulate Emissions by Numerical Simulation

Due to the EU6 emission standard that will be mandatory starting in September 2014 the particulate emissions of GDI engines come into the focus of development. For this reason, soot and the mechanisms responsible for the soot formation are of particular importance. A very significant source of particulate emissions from engines with gasoline direct injection is the wall film formation. Therefore, the analysis of soot emission sources in the CFD calculation requires a detailed description of the entire underlying model chain, with special emphasis on the spray-wall interaction and the wall film dynamics. The validation of the mentioned spray-wall interaction and wall film models is performed using basic experimental investigations, like the infrared-thermography and fluorescence based measurements conducted at the University of Magdeburg.

Investigations on the Transient Wall Heat Transfer at Start-Up for SI Engines with Gasoline Direct Injection

The introduction of CO2-reduction technologies like Start-Stop or the Hybrid-Powertrain and the future emissions regulations require a detailed optimization of the engine start-up. The combustion concept development as well as the calibration of the ECU makes it necessary to carry out an explicit thermodynamic analysis of the combustion process during the start-up. As of today, the well-known thermodynamic analysis using in-cylinder pressure traces at stationary condition is transmitted to the highly dynamic engine start-up. Due to this approximation the current models for calculation of the transient wall heat fluxes by Woschni, Hohenberg and Bargende do not lead to desired results. But with a fraction of approximately 40 % of the burnt fuel energy, the wall heat is very important for the calculation of energy balance and for the combustion process analysis during start-up.

Meta Design: Next Level of Acoustic Insulation in Automotive Industry

Meta material has been known for many years and the physics are well known since decades. But the challenge has always been to put the know how into (mass) production. This was the reason why no meta material has found its way into the automotive industry so far. But now things have changed: meta material became Meta Design and is going into serial production in 2024. Meta Design is a tunable spring mass system with foam acting as the spring and heavy layer as the mass. Meta Design is characterized by cavities in the foam and concentrated masses of the heavy layer as functionalized mass pins. By tuning the size of the cavities and the weight of the mass pins the acoustic performance can be adjusted to the requirements of each individual car line. After preliminary simulations, flat samples were tested in the lab. The next step was launched: the production and testing of a handmade prototype part of a firewall insulation for a Mercedes-Benz A-Class.
