3D Large Scale Simulation of the High-Speed Liquid Jet Atomization

In this paper three-dimensional Large Eddy Simulations (i.e., LES) by using a PLIC-VOF method have been adopted to investigate the atomization process of round liquid jets issuing from automotive multi-hole injector-like nozzles. LES method is used to compute directly the effect of the large flow structure, being the smallest one modelled. A mesh having a cell size of 4 μm was used in order to derive a statistics of the detached liquid structures, i.e. droplets and ligaments. The latter have been identified by using an algorithm coded by authors. Cavitation modeling has not been included in the present computations. Two different mean injection nozzle flow velocities of 50 m/s and 270 m/s, corresponding to two mean nozzle flow Reynolds numbers of 1600 and 8700, respectively, have been considered in the calculations as representative of laminar and turbulent nozzle flow conditions.

A 1d Model for the Prediction of Flash Atomization in Gdi Multi-Hole Injectors: Preliminary Results

A flash evaporation model is being developed to capture the effects of bubble nucleation and growth inside multi-hole injector nozzles to investigate the flash evaporation in fuel injector sprays in Gasoline Direct Injection (GDI). The 1D flash evaporation model is a key tool for providing the 3D Eulerian-Eulerian or Lagrangian spray simulation model with the right droplet size in order to properly predict the effect of degree of superheating on mixture formation. Super heating conditions are likely to be found under partial load conditions in GDI applications or they might be deliberately induced to enhance fuel atomization and vaporization. A quasi-1D nozzle flow model has been developed to help quantifying the effects of main physical and geometrical parameters in promoting fuel flash evaporation. This model is based on an weakly compressible homogenous two-phase mixture assumption. A non-equilibrium model is used to predict the vapour formation rate along the nozzle.

A Numerical Model for Flash Boiling of Gasoline-Ethanol Blends in Fuel Injector Nozzles

Fuels are formulated by a variety of different components characterized by chemical and physical properties spanning a wide range of values. Changing the ratio between the mixture component molar fractions, it is possible to fulfill different requirements. One of the main properties that can be strongly affected by mixture composition is the volatility that represents the fuel tendency to vaporize. For example, changing the mixture ratio between alcohols and hydrocarbons, it is possible to vary the mixture saturation pressure, therefore the fuel vaporization ratio during the injection process. This paper presents a 1D numerical model to simulate the superheated injection process of a gasoline-ethanol mixture through real nozzle geometries. In order to test the influence of the mixture properties on flash atomization and flash evaporation, the simulation is repeated for different mixtures characterized by different gasoline-ethanol ratio.

Achieving Very Low PN Emissions with an Advanced Multi-Hole Injector Functionality and Adapted Spray Targeting Under High Fuel Pressure Conditions

In the near future, emissions legislation will become more and more restrictive for direct injection SI engines by adopting a stringent limitation of particulate number emissions in late 2017. In order to cope with the combustion system related challenges coming along with the introduction of this new standard, Hitachi Automotive Systems Ltd., Hitachi Europe GmbH and IAV GmbH work collaboratively on demonstrating technology that allows to satisfy EU6c emissions limitations by application of Hitachi components dedicated to high pressure injection (1). This paper sets out to describe both the capabilities of a new high pressure fuel system improving droplet atomization and consequently mixture homogeneity as well as the process of utilizing the technology during the development of a demonstrator vehicle called DemoCar. The Hitachi system consists of a fuel pump and injectors operating under a fuel pressure of 30 MPa.

Air System Control for Advanced Diesel Engines

In order to satisfy environmental regulations while maintaining strong performance and excellent fuel economy, advanced diesel engines are employing sophisticated air breathing systems. These include high pressure and low pressure EGR (Hybrid EGR), intake and exhaust throttling, and variable turbine geometry systems. In order to optimize the performance of these sub-systems, system level controls are necessary. This paper presents the design, benefits and test results of a model-based air system controller applied to an automotive diesel engine.

Airship and Hot Air Balloon Real Time Envelope Shape Prediction through a Cloth Simulation Technique

The flight simulation of airships and hot air balloons usually considers the envelope geometry as a fixed shape, whose volume is eventually reduced by ballonets. However, the dynamic pressure or helium leaks in airships, and the release of air to allow descent in hot air balloons can significantly change the shape of the envelope leading to potential dangerous situations. In fact, in case of semi-rigid and non-rigid airships a reduction in envelope internal pressure can reduce the envelope bending stiffness leading to the loss of the typical axial-symmetric shape. For hot air balloons thing goes even worse since the lost of internal pressure can lead to the collapsing of the balloon shape to a sort of vertically stretched geometry (similar to a torch) which is not able to sustain the attached basket and its payload.

Analysis of the Effects of Injection Pressure Variation in Gasoline Partially Premixed Combustion

Compression-ignited engines are still considered the most efficient and reliable technology for automotive applications. However, current and future emission regulations, which severely limit the production of NOx, particulate matter and CO2, hinder the use of diesel-like fuels. As a matter of fact, the spontaneous ignition of directly-injected Diesel leads to a combustion process that is heterogeneous by nature, therefore characterized by the simultaneous production of particulate matter and NOx. In this scenario, several innovative combustion techniques have been investigated over the past years, the goal being to benefit from the high thermal efficiency of compression-ignited engines, which results primarily from high Compression Ratio and lean and unthrottled operation, while simultaneously mitigating the amount of pollutant emissions.

Assessment of the Influence of GDI Injection System Parameters on Soot Emission and Combustion Stability through a Numerical and Experimental Approach

The next steps of the current European and US legislation, EURO 6c and LEV III, and the incoming new test cycles will impose more severe restrictions on pollutant emissions for Gasoline Direct Injection (GDI) engines. In particular, soot emission limits will represent a challenge for the development of this kind of engine concept, if injection and after-treatment systems costs are to be minimized at the same time. The paper illustrates the results obtained by means of a numerical and experimental approach, in terms of soot emissions and combustion stability assessment and control, especially during catalyst-heating conditions, where the main soot quantity in the test cycle is produced. A number of injector configurations has been designed by means of a CAD geometrical analysis, considering the main effects of the spray target on wall impingement.

Combination of In-Cylinder Pressure Signal Analysis and CFD Simulation for Knock Detection Purposes

A detailed analysis of knocking events can help improving engine performance and diagnosis strategies. The paper aim is a better understanding of the phenomena involved in knocking combustions through the combination of CFD and signals analysis tools. CFD simulations have been used in order to reproduce knock effect on the in-cylinder pressure trace. In fact, the in-cylinder pressure signal holds information about waves propagation and heat losses: for the sake of the diagnosis it is important to relate knock severity to knock indexes values. For this purpose, a CFD model has been implemented, able to predict the combustion evolution with respect to Spark Advance, from non-knocking up to heavy knocking conditions. The CFD model validation phase is crucial for a correct representation of both regular and knocking combustions: the operation has been carried out by means of an accurate statistical analysis of experimental in-cylinder pressure data.

Design of Catalytic Devices by Means of Genetic Algorithm: Comparison Between Open-Cell Foam and Honeycomb Type Substrates

Metallic foams or sponges are materials with a cell structure suitable for many industrial applications, such as reformers, heat catalytic converters, etc. The success of these materials is due to the combination of various characteristics such as mechanical strength, low density, high specific surface, good thermal exchange properties, low flow resistance and sound absorption. Different materials and manufacturing processes produce different type of structure and properties for various applications. In this work a genetic algorithm has been developed and applied to support the design of catalytic devices. In particular, two substrates were considered, namely the traditional honeycomb and an alternative open-cell foam type. CFD simulations of pressure losses and literature based correlations for the heat and mass transfer were used to support the genetic algorithm in finding the best compromise between flow resistance and pollutant abatement.

EGR Cooler Fouling Reduction: A New Method for Assessment in Early Engine Development Phase

High pressure EGR provides NOx emission reduction even at low exhaust temperatures. To maintain a safe EGR system operation over a required lifetime, the EGR cooler fouling must not exceed an allowable level, even if the engine is operated under worst-case conditions. A reliable fouling simulation model represents a valuable tool in the engine development process, which validates operating and calibration strategies regarding fouling tendency, helping to avoid fouling issues in a late development phase close to series production. Long-chained hydrocarbons in the exhaust gas essentially impact the fouling layer formation. Therefore, a simulation model requires reliable input data especially regarding mass flow of long-chained hydrocarbons transported into the cooler. There is a huge number of different hydrocarbon species in the exhaust gas, but their individual concentration typically is very low, close to the detection limit of standard in-situ measurement equipment like GC-MS.

Experimental Characterization of the Geometrical Shape of ks-hole and Comparison of its Fluid Dynamic Performance Respect to Cylindrical and k-hole Layouts

Diesel engine performances are strictly correlated to the fluid dynamic characteristics of the injection system. Actual Diesel engines employ injector characterized by micro-orifices operating at injection pressure till 20MPa. These main injection characteristics resulted in the critical relation between engine performance and injector hole shape. In the present study, the authors' attention was focused on the hole geometry influence on the main injector fluid dynamic characteristics. At this purpose, three different nozzle hole shapes were considered: cylindrical, k, and ks nozzle shapes. Because of the lack of information available about ks-hole real geometry, firstly it was completely characterized by the combined use of two non-destructive techniques. Secondly, all the three nozzle layouts were characterized from the fluid dynamic point of view by a fully transient CFD multiphase simulation methodology previously validated by the authors against experimental results.

Experimental Investigation on the Effects of Cooled Low Pressure EGR and Water Injection on Combustion of a Turbocharged GDI Engine

This work focuses on the effects of cooled Low Pressure EGR and Water Injection observed by conducting experimental tests consisting mainly of Spark Advance sweeps at different cooled LP-EGR and WI rates. The implications on combustion and main engine performance indexes are then analysed and modelled with a control-oriented approach, showing that combustion duration and phase and exhaust gas temperature are the main affected parameters. Results show that cooled LP-EGR and WI have similar effects, being the associated combustion speed decrease the main cause of exhaust gas temperature reduction. Experimental data is used to identify control-oriented polynomial models able to capture the effects of LP-EGR and WI on both these aspects. The limitations of LP-EGR are also explored, identifying maximum compressor volumetric flow and combustion stability as the main ones.

Experimental Validation of a Model-Based Water Injection Combustion Control System for On-Board Application

Water Injection (WI) has become a key technology for increasing combustion efficiency in modern GDI turbocharged engines. In fact, the addition of water mitigates significantly the occurrence of knock, reduces exhaust gas temperatures, and opens the possibility to reach optimum heat release phasing even at high load. This work presents the latest development of a model-based WI controller, and its experimental validation on a GDI TC engine. The controller is based on a novel approach that involves an analytic combustion model to define the spark advance (SA) required to reach a combustion phase target, considering injected water mass effects. The calibration and experimental validation of the proposed controller is shown in detail in the paper.

Fundamental Investigations about Heated Fuel Injection on SI Engines

Mixture formation in gasoline direct-injection engines is largely determined by the quality of injection. Injection systems with a wide range of layouts are used today in enhancing spray quality. As parameters, the pressure and temperature of injected fuel play a crucial part in defining quality. The effect increasing pressure has on the quality of spray is basically known. So are ways of applying this process to gasoline fuel. The effect of massively increasing the temperature of injected fuel - to the point of reaching supercritical conditions - in contrast, is not known in any detail. For this reason, the following paper focuses attention on examining the fundamental influence of increasing fuel temperature from 25 °C to 450 °C on the spray behavior of a high-pressure injector with a GDI nozzle. Combining relevant levels of pressure and temperature, discussion also turns to supercritical fuel conditions and their effects on spray behavior.

Geometric and Fluid-Dynamic Characterization of Actual Open Cell Foam Samples by a Novel Imaging Analysis Based Algorithm

Metallic open-cell foams have proven to be valuable for many engineering applications. Their success is mainly related to mechanical strength, low density, high specific surface, good thermal exchange, low flow resistance and sound absorption properties. The present work aims to investigate three principal aspects of real foams: the geometrical characterization, the flow regime characterization, the effects of the pore size and the porosity on the pressure drop. The first aspect is very important, since the geometrical properties depend on other parameters, such as porosity, cell/pore size and specific surface. A statistical evaluation of the cell size of a foam sample is necessary to define both its geometrical characteristics and the flow pattern at a given input velocity. To this purpose, a procedure which statistically computes the number of cells and pores with a given size has been implemented in order to obtain the diameter distribution.

Influence of Cylindrical, k, and ks Diesel Nozzle Shape on the Injector Internal Flow Field and on the Emerging Spray Characteristics

Today, multi-hole Diesel injectors can be mainly characterized by three different nozzle hole shapes: cylindrical, k-hole, and ks-hole. The nozzle hole layout plays a direct influence on the injector internal flow field characteristics and, in particular, on the cavitation and turbulence evolution over the hole length. In turn, the changes on the injector internal flow correlated to the nozzle shape produce immediate effects on the emerging spray. In the present paper, the fluid dynamic performance of three different Diesel nozzle hole shapes are evaluated: cylindrical, k-hole, and ks-hole. The ks-hole geometry was experimentally characterized in order to find out its real internal shape. First, the three nozzle shapes were studied by a fully transient CFD multiphase simulation to understand their differences in the internal flow field evolutions. In detail, the attention was focused on the turbulence and cavitation levels at hole exit.

Innovative Techniques for On-Board Exhaust Gas Dynamic Properties Measurement

The purpose of this paper is to present some innovative techniques developed for an unconventional utilization of currently standard exhaust sensors, such as HEGO, UEGO, and NOx probes. In order to comply with always more stringent legislation about pollutant emissions, intake-exhaust systems are becoming even more complex and sophisticated, especially for CI engines, often including one or two UEGO sensors and a NOx sensor, and potentially equipped with both short-route and long-route EGR. Within this context, the effort to carry out novel methods for measuring the main exhaust gas dynamic properties exploiting sensors installed for different purposes, could be useful both for control applications, such as EGR rates estimation, or cost reduction, minimizing the on-board devices number. In this work, a gray-box model for measuring the gas mass flow rate, based on standard NOx sensor operating parameters of its heating circuit, is analyzed.

Setup of a 1D Model for Simulating Dynamic Behaviour of External Gear Pumps

External gear pumps are widely used in many different applications because of their relatively low costs and high performances, especially in terms of volumetric and mechanical efficiency. The main weaknesses of external gear pumps can be summarized as follows: 1 Sudden increase or decrease of pressure inside volumes between teeth, which could lead respectively to noise emissions and to cavitation onset; 2 Necessity of limiting power losses and increasing volumetric efficiency, obtainable by reducing leakage flows between components; 3 Need of maintaining an ad-hoc minimum lubrication film thickness. In recent years many efforts, in terms of mathematical models and experimental tests, were done in order to limit energy losses and noise emissions. With the aim of deeply studying dynamic behaviour of external gear pumps and addressing their design, a 1D model was developed by means AMESim® code.

Statistical Analysis of Indicating Parameters for Knock Detection Purposes

Specific power and efficiency of gasoline engines are influenced by factors such as compression ratio and Spark Advance (SA) regulation. These factors influence the combustion development over the crank angle: the trade-off between performance and the risk of irreversible damages is still a key element in the design of both high-performance (racing) and low-consumption engines. This paper presents a novel approach to the problem, with the objective of defining a damage-related and operating conditions-independent index. The methodology is based on the combined analysis of indicating parameters, such as Cumulated Heat Release (CHR), Indicated Mean Effective Pressure (IMEP) and 50% Mass Fraction Burned (MFB50), and typical knock detection parameters, estimated by means of the in-cylinder pressure sensor signal. Knocking combustions have several consequences, therefore they can be detected in many ways.
