A Heavy-Fueled Engine for Unmanned Aerial Vehicles

The growing usage of Unmanned Aerial Vehicles (UAVs) for aerial surveillance and reconnaissance in military applications calls for lightweight, reliable powerplants that burn heavy distillate fuels. While mass-produced engines exist that provide adequate power-to-weight ratio in the low power class needed for UAVs, they all use a spark-ignited combustion system that requires high octane fuels. Southwest Research Institute (SwRI) has embarked upon an internal research effort to design and demonstrate an engine that will meet the requirements of high power density, power output compatible with small unmanned aircraft, heavy-fuel combustion, reliable, durable construction, and producible design. This effort has culminated in the successful construction and operation of a demonstrator engine.

A Single Cylinder Medium Speed Diesel Engine Research Facility

A Single Cylinder Medium Speed diesel engine research facility has been developed for investigating areas of current technical concern to the rail, marine and stationary power industries. The design and operation of this Single Cylinder Research Engine (SCRE) is described. The facility is centered around a Bombardier model 251-plus 11.0 L engine which is representative of four stroke multi-cylinder railroad, marine and small stationary powerplant engines. All engine support systems (air, cooling water, fuel oil and lubricating oil pumps) operate independent of the engine enabling a wide range of adjustments in flow, pressure and temperature. Current program areas for which this system is used include alternative fuels evaluation, combustion analyses, fuel injection system development, component wear and durability studies, engine friction analyses, lubricant testing and emissions evaluations.

A Study Isolating the Effect of Bore-to-Stroke Ratio on Gasoline Engine Combustion Chamber Development

A unique single cylinder engine was used to assess engine performance and combustion characteristics at three different strokes, with all other variables held constant. The engine utilized a production four-valve, pentroof cylinder head with an 86mm bore. The stock piston was used, and a variable deck height design allowed three crankshafts with strokes of 86, 98, and 115mm to be tested. The compression ratio was also held constant. The engine was run with a controlled boost-to-backpressure ratio to simulate turbocharged operation, and the valve events were optimized for each operating condition using intake and exhaust cam phasers. EGR rates were swept from zero to twenty percent under low and high speed conditions, at MBT and maximum retard ignition timings. The increased stroke engines demonstrated efficiency gains under all operating conditions, as well as measurably reduced 10-to-90 percent burn durations.

Alternative Fuel Testing on a Port Fuel Injected LPL EGR and D-EGR® Engine

A turbocharged 2.0 L PFI engine was modified to operate in a low-pressure loop and Dedicated EGR (D-EGR®) engine configuration. Both engine architectures were operated with a low and high octane gasoline as well as three ethanol blends. The core of this study focused on examining combustion differences at part and high loads between the selected fuels and also the different engine configurations. Specifically, the impact of the fuels on combustion stability, burn rates, knock mitigation, required ignition energy, and efficiency were evaluated. The results showed that the knock resistance generally followed the octane rating of the fuel. At part loads, the burn rates, combustion stability, and EGR tolerance was marginally improved with the high ethanol blends. When combustion was not knock or stability limited, the efficiency differences between the fuels were negligible. The D-EGR engine was much less sensitive to fuel changes in terms of burn rates than the LPL EGR setup.

An Exploratory Look at an Aggressive Miller Cycle for High BMEP Heavy-Duty Diesel Engines

Through aggressive application of the Miller Cycle, using two-stage turbocharging, medium speed diesel marine and stationary power engines are demonstrating over 30 bar rated power BMEP, and over 50 percent brake thermal efficiency. The objective of this work was to use engine cycle simulation to assess the degree to which the aggressive application of the Miller Cycle could be scaled to displacements and speeds more typical of medium and heavy truck engines. A 9.2 liter six-cylinder diesel engine was modeled. Without increasing the peak cylinder pressure, improved efficiency and increased BMEP was demonstrated. The level of improvement was highly dependent on turbocharger efficiency - perhaps the most difficult parameter to scale from the larger engines. At 1600 rpm, and a combined turbocharger efficiency of 61 percent, the baseline BMEP of 24 bar was increased to over 26 bar, with a two percent fuel consumption improvement.

Analysis of a Novel Two-Stroke Engine Scavenging Arrangement: The Neutron Engine

A unique two-stroke engine design is investigated in which fresh mixture is introduced into the cylinder through a valve in the piston crown, and exhausted through peripheral cylinder ports. The engine behaves as a free-piston engine through a portion of the cycle when the piston lifts off the valve seat. The fresh air jet rising along the cylinder centerline effectively displaces the burned gases with little mixing of the two streams. The concept was analyzed by a combination of dynamic cycle simulation and prediction of the in-cylinder flow characteristics by multidimensional modeling. The cycle simulation program considered the dynamics of the piston during its free motion as well as under the kinematic constraints of the crank system. A zero-dimensional thermodynamic model of the cylinder was used to predict cycle pressure and temperature, indicated power, fuel consumption, and flow in and out of the cylinder.

Bridging the Knock Severity Gap to CFR Octane Rating Engines

It is widely acknowledged that the CFR octane rating engines are not representative of modern engines and that there is a gap in the quantification of knock severity between the two engine types. As part of a comprehensive study of the autoignition of different fuels in both the CFR octane rating engines and a modern, direct injection, turbocharged spark-ignited engine, a series of fuel blends were tested with varying composition, octane numbers and ethanol blend levels. The paper reports on the fourth part of this study where cylinder pressures were recorded under standard knock conditions in CFR engines under RON and MON conditions using the ASTM prescribed instrumentation. By the appropriate signal conditioning of the D1 detonation pickups on the CFR engines, a quantification of the knock severity was possible that had the same frequency response as a cylinder pressure transducer.

Coal-Water-Slurry Autoignition in a High-Speed Detroit Diesel Engine

Autoignition of coal-water-slurry (CWS) fuel in a two-stroke engine operating at 1900 RPM has been achieved. A Pump-Line-Nozzle (PLN) injection system, delivering 400mm3/injection of CWS, was installed in one modified cylinder of a Detroit Diesel Corporation (DI)C) 8V-149TI engine, while the other seven cylinders remained configured for diesel fuel. Coal Combustion was sustained by maintaining high gas and surface temperatures with a combination of hot residual gases, warm inlet air admission, ceramic insulated components and increased compression ratio. The coal-fueled cylinder generated 85kW indicated power (80 percent of rated power), and lower NOx levels with a combustion efficiency of 99.2 percent.

Comparing Knock between the CFR Engine and a Single Cylinder Research Engine

The confluence of increasing fuel economy requirements and increased use of ethanol as a gasoline blend component has led to various studies into the efficiency and performance benefits of higher octane numbers and high ethanol content fuels in modern engines. As part of a comprehensive study of the autoignition of different fuels in both the CFR octane rating engine and a modern, direct injection, turbocharged spark ignited engine, a series of fuel blends were prepared with varying composition, octane numbers and ethanol blend levels. The paper reports on the second part of this study where cylinder pressures were recorded for fuels under knocking conditions in both a single cylinder research engine (SCRE), utilizing a GM LHU head and piston, as well as the CFR engines used for octane ratings.

Dedicated EGR Vehicle Demonstration

Dedicated EGR (D-EGR) is an EGR strategy that uses in-cylinder reformation to improve fuel economy and reduce emissions. The entire exhaust of a sub-group of power cylinders (dedicated cylinders) is routed directly into the intake. These cylinders are run fuel-rich, producing H2 and CO (reformate), with the potential to improve combustion stability, knock tolerance and burn duration. A 2.0 L turbocharged D-EGR engine was packaged into a 2012 Buick Regal and evaluated on drive cycle performance. City and highway fuel consumption were reduced by 13% and 9%, respectively. NOx + NMOG were 31 mg/mile, well below the Tier 2 Bin 5 limit and just outside the Tier 3 Bin 30 limit (30 mg/mile).

Dedicated EGR: A New Concept in High Efficiency Engines

The use of high levels of EGR has been documented to increase fuel efficiency and reduce emissions of spark ignition engines [1–5]. However, these engines typically face challenges in EGR control and tolerance, which can reduce the expected efficiency improvement. A concept developed by Southwest Research Institute explores the potential of an engine with individual cylinders dedicated to EGR production to overcome the challenges associated with EGR tolerance and control. In this study, a 4-cylinder engine was run with cylinder 1 exhausting directly to the intake manifold, leading to a constant 25% EGR level. The engine was run naturally aspirated over a large portion of the performance map at an ultra-high (14:1) compression ratio. As a part of the study, air-to-fuel ratio in cylinder 1 was varied from stoichiometric to rich to determine the effect of the products of partial combustion on EGR tolerance and fuel consumption.

Design and Implementation of a D-EGR® Mixer for Improved Dilution and Reformate Distribution

The Dedicated EGR (D-EGR®) engine has shown improved efficiency and emissions while minimizing the challenges of traditional cooled EGR. The concept combines the benefits of cooled EGR with additional improvements resulting from in-cylinder fuel reformation. The fuel reformation takes place in the dedicated cylinder, which is also responsible for producing the diluents for the engine (EGR). The D-EGR system does present its own set of challenges. Because only one out of four cylinders is providing all of the dilution and reformate for the engine, there are three “missing” EGR pulses and problems with EGR distribution to all 4 cylinders exist. In testing, distribution problems were realized which led to poor engine operation. To address these spatial and temporal mixing challenges, a distribution mixer was developed and tested which improved cylinder-to-cylinder and cycle-to-cycle variation of EGR rate through improved EGR distribution.

Development of a Structurally Optimized Heavy Duty Diesel Cylinder Head Design Capable of 250 Bar Peak Cylinder Pressure Operation

Historically, heavy-duty diesel (HDD) engine designs have evolved along the path of increased power output, improved fuel efficiency and reduced exhaust gas emissions, driven both by regulatory and market requirements. The various technologies employed to achieve this evolution have resulted in ever-increasing engine operating cylinder pressures, higher than for any other class of internal combustion engine. Traditional HDD engine design architecture limits peak cylinder pressure (PCP) to about 200 bar (2900 psi). HDD PCP had steadily increased from the early 1970's until the mid 2000's, at which point the structural limit was reached using traditional methods and materials. Specific power output reversed its historical trend and fell at this time as a result of technologies employed to satisfy new emissions requirements, most notably exhaust gas recirculation (EGR).

Dilute Combustion Assessment in Large Bore, Low Speed Engines

The promising D-EGR gasoline engine results achieved in the test cell, and then in a vehicle demonstration have led to exploration of further possible applications. A study has been conducted to explore the use of D-EGR gasoline engines as a lower cost replacement for medium duty diesel engines in trucks and construction equipment. However, medium duty diesel engines have larger displacement, and tend to require high torque at lower engine speeds than their automobile counterparts. Transmission and final drive gearing can be utilized to operate the engine at higher speeds, but this penalizes life-to-overhaul. It is therefore important to ensure that D-EGR combustion system performance can be maintained with a larger cylinder bore, and with high specific output at relatively low engine speeds.

Engine Crankshaft Position Tracking Algorithms Applicable for Given Arbitrary Cam- and Crank-Shaft Position Signal Patterns

This paper describes algorithms that can recognize and track the engine crankshaft position for arbitrary cam- and crank-shaft tooth wheel patterns in both steady-state and transient operating conditions. Crankshaft position tracking resolution is adjustable to accommodate different application requirements. The instantaneous crankshaft position information provided by the position tracking module form the basis for crankshaft angle domain (CAD) engine control and measurement functions such as precise injection / ignition controls and on-line cylinder pressure CAD analyses. The algorithms described make reconfiguration of the tracking module for different and arbitrary cam- and crank-shaft tooth wheel patterns very easy, which is valuable especially for prototyping engine control systems. The effectiveness of the algorithms is shown using test engines with different cam and crank signal patterns.

Evaluation of High-Temperature Diesel Engine Liquid Lubricants

High-temperature lubricant (HTL) requirements for future U.S. Army ground vehicles were investigated. A single-cylinder diesel engine (SCE-903) was successfully modified to operate at increased cylinder liner temperatures and to serve as a tool for HTL evaluation. Oil D, one of six lubricants evaluated, completed 200 test hours at an average cylinder wall temperature of 247°C and an oil sump temperature of 166°C with only minor oil degradation. However, improved piston cleanliness is desired.

Evaluation of Possible Methanol Fuel Additives for Reducing Engine Wear and/or Corrosion

The use of fuel additives is one possible approach to reduce wear and corrosion in methanol fueled automobile engines. One hundred and six compounds added to M100 fuel in modest concentrations (1%) were tested in a Ball on Cylinder Machine (BOCM) for their ability to improve lubricity. The most promising candidates were then tested in an engine using a modified ASTM Sequence V-D wear screening test. Additive performance was measured by comparing the buildup of wear metals in the oil to that obtained from an engine fueled with neat M100. The BOCM method of evaluating the additive candidates proved inadequate in predicting abrasive engine wear under the test conditions utilized for this research program.

Experimental Demonstration of a High-Efficiency Split-Intake D-EGR Engine Concept

Dedicated-EGR™ (D-EGR™) is a concept where the exhaust of one dedicated cylinder (D-Cyl) is routed into the intake thus producing EGR to be used by the whole engine. The D-Cyl operates rich of stochiometric which produces syngas that enhances the EGR stream permitting faster combustion and greater knock mitigation. Operating an engine using D-EGR improves the knock resistance which can permit a higher compression ratio (CR) thereby increasing efficiency. One challenge of traditional D-EGR is that the D-Cyl combustion becomes unstable operating with both rich and EGR dilute conditions. Therefore, the ‘Split Intake D-EGR’ concept seeks to resolve this problem by feeding fresh air to the D-Cyl, thus allowing even richer operation in the D-Cyl which further increases the H2 and CO yield thereby enhancing the efficiency benefits.

Experimental Investigation of the Scavenging Performance of a Two-Stroke Opposed-Piston Diesel Tank Engine

The Tank-Automotive RD&E Center periodically conducts foreign materiel evaluations to assess the current state of the art for ground vehicle technologies. The Propulsion Laboratory is conducting performance evaluations of an opposed-piston two-stroke diesel tank engine produced by the Kharkov Design Bureau in Ukraine. A key factor in the performance of all two-stroke engines is the scavenging process, which determines how well the cylinders are emptied of exhaust and filled with fresh air. The overall air flow rate is not sufficient to determine this, as a significant amount of air may be lost through the exhaust ports during the scavenging process. The inlet tracer gas method was employed to provide the additional data required. With methane as the tracer, it produced reasonable and consistent data over a wide range of engine speeds and loads. The inlet tracer gas method was found to be an effective tool for measuring the scavenging performance of a running two-stroke diesel engine.

Fast Diesel Aftertreatment Heat-up Using CDA and an Electrical Heater

Commercial vehicles require fast aftertreatment heat-up in order to move the SCR catalyst into the most efficient temperature range to meet upcoming NOX regulations. Today’s diesel aftertreatment systems require on the order of 10 minutes to heat up during a cold FTP cycle. The focus of this paper is to heat up the aftertreatment system as quickly as possible during cold starts and maintain a high temperature during low load, while minimizing fuel consumption. A system solution is demonstrated using a heavy-duty diesel engine with an end-of-life aged aftertreatment system targeted for 2027 emission levels using various levels of controls. The baseline layer of controls includes cylinder deactivation to raise the exhaust temperature more than 100° C in combination with elevated idle speed to increase the mass flowrate through the aftertreatment system. The combination yields higher exhaust enthalpy through the aftertreatment system.
