3D Re-Engineering: A Comprehensive Process for Solving Production Assembly Fit Problems

Dimensional Management (DM) is a methodology to predict and control the impact of variation on assembly from, fit, and function. Application of Dimensional Management tools and other modeling and simulation techniques are combined in a process called 3D Re-Engineering for application to existing production designs. Analytical techniques for predicting the impact of variation on assembly fit, and corresponding methods for controlling variation are presented, as used in a production environment for root cause corrective action on existing assembly fit problems. Assembly variation analysis is typically performed early in the product development phases, by coordinating datums, assembly sequences, assembly methods, and detail part tolerances across the product development team.

777X Control Surface Assembly Using Advanced Robotic Automation

Fabrication and assembly of the majority of control surfaces for Boeing’s 777X airplane is completed at the Boeing Defense, Space and Security (BDS) site in St. Louis, Missouri. The former 777 airplane has been revamped to compete with affordability goals and contentious markets requiring cost-effective production technologies with high maturity and reliability. With tens of thousands of fasteners per shipset, the tasks of drilling, countersinking, hole inspection, and temporary fastener installation are automated. Additionally and wherever possible, blueprint fasteners are automatically installed. Initial production is supported by four (4) Electroimpact robotic systems embedded into a pulse-line production system requiring strategic processing and safeguarding solutions to manage several key layout, build and product flow constraints.

A Comparison of the Radiation Environments in Deep Space

Both humans and onboard radiosensitive systems (electronics, materials, payloads and experiments) are exposed to the deleterious effects of the harsh space radiations found in the space environment. The purpose of this paper is to present the space radiation environment extended to deep space based on environment models for the moon, Mars, Jupiter, and Saturn and compare these radiation environments with the earth's radiation environment, which is used as a comparative baseline. The space radiation environment consists of high-energy protons and electrons that are magnetically “trapped” in planetary bodies that have an intrinsic magnetic field; this is the case for earth, Jupiter, and Saturn (the moon and Mars do not have a magnetic field). For the earth this region is called the “Van Allen belts,” and models of both the trapped protons (AP-8 model) and electrons (AE-8 model) have been developed.

A Fresh Look at Radiation Exposures from Major Solar Proton Events

Solar proton events (SPEs) represent the single-most significant source of acute radiation exposure during space missions. Historically, an exponential in rigidity (particle momentum) fit has been used to express the SPE energy spectrum using GOES data up to 100 MeV. More recently, researchers have found that a Weibull fit better represents the energy spectrum up to 1000 MeV (1 GeV). In addition, the availability of SPE data extending up to several GeV has been incorporated in analyses to obtain a more complete and accurate energy spectrum representation. In this paper we discuss the major SPEs that have occurred over the past five solar cycles (~50+ years) in detail - in particular, Aug 1972 and Sept & Oct 1989 SPEs. Using a high-energy particle transport/dose code, radiation exposure estimates are presented for various thicknesses of aluminum. The effects on humans and spacecraft systems are also discussed in detail.

Adsorption and Desorption Effects on Carbon Brake Material Friction and Wear Characteristics

The characteristics of the friction materials used in aircraft brakes are extremely important to the performance and safe operation of transport airplanes. These characteristics can change during exposure to environmental effects in the duty cycle, which can lead to problems, such as abnormally low friction, or brake induced vibration. Water vapor in the atmosphere produces a direct lubricant effect on carbon. Observed transition temperatures within the range of 140°C to 200°C, associated with increases in friction and wear of carbon brake materials, are attributed to water vapor desorption. Friction and wear transitions in the range of 500°C to 900°C may be associated with oxygen desorption.

For new aircraft production, initial production typically reveals difficulty in achieving some assembly level tolerances which in turn lead to non-conformances at integration. With initial design, tooling, build plans, automation, and contracts with suppliers and partners being complete, the need arises to resolve these integration issues quickly and with minimum impact to production and cost targets. While root cause corrective action (RCCA) is a very well know process, this paper will examine some of the unique requirements and innovative solutions when addressing variation on large assemblies manufactured at various suppliers. Specifically, this paper will first review a completed airplane project (Project A) to improve fuselage circumferential and seat track joins and continue to the discussion on another application (Project B) on another aircraft type but having similar challenges.

Depth Dose Exposures in the Magnetosphere of Jupiter at the Icy Moons: Callisto, Ganymede, and Europa

The highly successful Galileo mission made a number of startling and remarkable discoveries during its eight-year tour in the harsh Jupiter radiation environment. Two of these revelations were: 1) salty oceans lying under an icy crust of the Galilean moons: Europa, Ganymede and Callisto, and 2) the possible existence or remnants of life, especially on Europa, which has a very tenuous atmosphere of oxygen. Galileo radiation measurement data from the Energetic Particle Detector (EPD) have been used (Garrett et al., 2003) to update the trapped electron environment model, GIRE: Galileo Interim Radiation Environment, in the range of L (L: McIlwain parameter – see ref. 6) = 8–16 Rj (Rj: radius of Jupiter ≈ 71,400 km) with plans to extend the model for both electrons and protons as more data are reduced and analyzed.

Development and Implementation of Sol-Gel Coatings for Aerospace Applications

A family of water-based sol-gel coatings has been developed as an environmentally-friendly alternative to traditional aerospace finishing materials and processes. The sol-gel hybrid network is based on a reactive mixture of an organo-functionalized silane with a stabilized zirconium complex. Thin films of the material self-assemble on metal surfaces, resulting in a gradient coating that provides durable adhesion for paints, adhesives, and sealants. Use of the novel coating as a surface pretreatment for the exterior of commercial aircraft has enabled environmental, health, and safety benefits due to elimination of hexavalent chromium, and flight test and early fleet survey data support the laboratory observations that the sol gel coating reduces the occurrence of “rivet rash” adhesion failures. Modifications of the basic inorganic/organic hybrid network have yielded multifunctional coatings with promise for applications such as corrosion control and oxidation protection.

Development of Metal-Matrix Nano-Composite Materials for Advanced Aerospace Fastener Technology

This paper presents the results of development efforts relating to an advanced material processing technique, namely cryogenic milling, and its application to the processing of Al-7.5wt%Mg-0.2wt%N-20vol%SiC and Al 8wt%Ti-2wt%Ni nano-composite materials suitable for use in aerospace fastener applications. The effects of cryogenic milling in the material production are investigated via microstructural analysis. The advantages of cryogenic milling in the material production are presented with powder morphology and handling characteristics, and microstructural and nanostructural aspects. The resulting, very homogeneous material is discussed along with resulting mechanical properties, which are obtained through tension tests.

Disturbance of Electronics in Low-Earth Orbits by High Energy Electron Plasmas

Electrical disturbances caused by charging of cables in spacecraft can impair electrical systems for long periods of time. The charging originates primarily from electrons trapped in the radiation belts of the earth. The model Space Electrons Electromagnetic Effects (SEEE) is applied in computing the transient charge and electric fields in cables on spacecraft at low to middle earth altitudes. The analysis indicated that fields exceeding dielectric breakdown strengths of common dielectric materials are possible in intense magnetic storms for systems with inadequate shielding. SEEE also computes the minimal shielding needed to keep the electric fields below that for dielectric breakdown.

Electromagnetic Forming of Various Aircraft Components

Electromagnetic forming (EMF) technology has been used lately for the joining and assembly of axisymmetric parts in the aerospace and automotive industries. A few case studies of compressive-type joining processes applied on both aluminum and titanium or stainless tubes for aerospace applications are presented. In the first case study, tests were conducted using 2024-T3 drawn tubes joined with a steel end fitting to form a torque tube using different forming variables including: the fitting geometry, material formability and forming power (KJ). The power setting and the fitting geometry were optimized to improve the fatigue life, torque off, and the axial load capability of the torque tube joints to drive the leading and trailing edge high-lift devices.

Estimating Return on Investment for SAVI (a Model-Based Virtual Integration Process)

The System Architecture Virtual Integration (SAVI) program is a collaboration of industry, government, and academic organizations within the Aerospace Vehicle System Institute (AVSI) with the goal of structuring a new integration process that relies on a “single-truth” architectural framework. The SAVI approach of “Integrate, then Build” provides a modern distributed development environment which arrests the propagation of requirements errors through the development life cycle. It does so by capturing design assumptions and shared properties of the system design in an authoritative, annotated architectural model. This reference model provides a common, analyzable framework for confirming that system requirements remain complete, consistent, and correct at all levels of system decomposition. Core concepts of SAVI include extensive use of model-based system engineering tools and use of a “single-truth” reference architectural model.

Fire Resistant Composites

Use of graphite/resin composites in engine nacelles has been restricted because the resin is flammable. Fiberglass/polyimide and graphite/polyimide laminates were treated with various phosphorylated polymers to obtain enhanced fire-resistance and high-char-yield products after exposure to a 2000°F flame for 15 minutes. Tensile, flexural shear, and interlaminar shear strengths were determined. Polymeric phosphorylated hydrazides were found to give the best fire-resistance.

Friction Stir Welding-A Revolutionary New Joining Method

Friction Stir Welding (FSW) can achieve high quality welds in aluminum alloys that are of interest to the aerospace industry (e.g. alloys 2014, 2219, 7050 and numerous aluminum-lithium alloys). The low distortion solid-phase welds exhibit metallurgical and mechanical properties, including fatigue, which are superior to conventional fusion welds achieved by arc processes. FSW, although a relatively new welding technique, has been systematically developed and proved by The Welding Institute (TWI) under contract to an international group of sponsors, one of which is The Boeing Company. To further validate the process, The Boeing Company conducted separate development activities including detailed mechanical testing of welds made from the FSW process.

Improvement of Risk Assessment from Space Radiation Exposure for Future Space Exploration Missions

Protecting astronauts from space radiation exposure is an important challenge for mission design and operations for future exploration-class and long-duration missions. Crew members are exposed to sporadic solar particle events (SPEs) as well as to the continuous galactic cosmic radiation (GCR). If sufficient protection is not provided the radiation risk to crew members from SPEs could be significant. To improve exposure risk estimates and radiation protection from SPEs, detailed evaluations of radiation shielding properties are required. A model using a modern CAD tool ProE™, which is the leading engineering design platform at NASA, has been developed for this purpose. For the calculation of radiation exposure at a specific site, the cosine distribution was implemented to replicate the omnidirectional characteristic of the 4π particle flux on a surface.

Integrated Ball-Screw Based Upset Process for Index Head Rivets Used in Wing Panel Assembly

A new high speed forming process for fatigue rated index head rivets used in wing panel assembly using ball-screw based servo squeeze actuation has been developed. The new process is achieved using a combination of force and position control and is capable of forming to 40,000 lbs at rates of up to 200,000 lbs/second whilst holding the part location to within +/− 10 thousandths of an inch. Multi-axis riveting machines often have positioning axes that are also used for fastener upset. It is often the case that while a CNC is used for positioning control, another secondary controller is used to perform the fastener upset. In the new process, it has been possible to combine the control of the upset process with the machine CNC, thus eliminating any separate controllers. The fastener upset force profile is controlled throughout the forming of the rivet by using a closed loop force control system that has a load cell mounted directly behind the stringer side forming tool.

International Space Station Mobile Dosimetry Unit: A Comparison of Flight Measurements With Model Calculations

Space radiation measurements were made on the International Space Station (ISS) with the Bulgarian Liulin-E094 Mobile Dosimetry Units (MDU) during 2001. The Liulin-E094 was part of the Dosimetric Mapping experiment lead by Dr. G. Reitz, DLR. Four MDUs were placed at fixed locations: one unit in the ISS “Unity” Node-1 and three units were located in the US Laboratory module. Space radiation flight measurements were obtained during the time period May 11 – July 26, 2001. In this paper we discuss the development of an MDU shielding model using combinatorial geometry and 3-D visualization and the orientation and placement at the four locations within the ISS. Four shielding distributions were generated for the combined ISS and MDU shielding models. The AP8MAX trapped proton model was used to compute the daily absorbed dose for the four MDUs and are compared with the flight measurements.

Portable Fastener Delivery and Installation System

The Portable Fastener Delivery System or PFDS, has been developed at the Boeing St. Louis facility to streamline the manual fastener installation process. The PFDS delivers various fasteners, on demand, through a delivery tube to an installation tool used by the operator to install the fasteners in an aircraft assembly. This paper describes the PFDS in its current configuration, along with the associated Huck® International (now Alcoa Fastening Systems) installation tooling, as it is being implemented on the F/A-18E/F Nosebarrel Skinning application. As a “portable” system, the PFDS cart can be rolled to any location on the shop floor it might be needed. The system uses a removable storage cassette to cache many sizes and types of fasteners in the moderate quantities that might be required for a particular assembly task. The operator begins the installation sequence by calling for the particular fastener grip length needed using a wireless control pendant.
