A Bearing Life Prediction Method for Utilizing Progressive Functional Surface Damage Analysis from a Debris Contaminated Lubrication Environment

Many lubrication environments in various equipment applications are inherently contaminated with debris and require mechanical components that are, as much as possible, resistant to the potential detrimental effects of debris particles. Many design engineers and lubricant specialists often overlook potential relationships between the various component failure modes, lubricant debris contamination levels, and engineering solutions that are created to overcome them. In addition, design engineers are in need of an analysis tool that can combine the various amounts of cumulative bearing damage occurring over time. As an example, bearing functional surfaces in many cases are progressively damaged over the life of the equipment. A new surface analysis tool is available which allows surface damage analysis to be completed at various stages of equipment life. This new surface analysis tool is appropriately called Debris Signature Analysis(sm).

A Case Study on Airborne Road Noise Reduction of a Passenger Vehicle

This paper presents a case study on reducing road noise of a passenger vehicle. SEA, insertion loss and sound intensity measurements were the tools used in the study. A SEA model was constructed to predict the primary paths (panels or area) contributing to the overall interior sound field. Insertion loss measurements were used to verify the primary contributing paths identified using SEA. To provide further details of the primary paths, intensity maps of identified panels were measured allowing detailed reconstruction of the contributory panels. The SEA model, insertion loss, and intensity maps aided in providing possible design fixes that will effectively reduce road noise. Finally, comparisons of predicted results versus actual results at both a subsystem and a full vehicle level are included in this paper.

A Model for On-Line Monitoring of In-Cylinder Residual Gas Fraction (RGF) and Mass Flowrate in Gasoline Engines

In a gasoline engine, the unswept in-cylinder residual gas and introduction of external EGR is one of the important means of controlling engine raw NOx emissions and improving part load fuel economy via reduction of pumping losses. Since the trapped in-cylinder Residual Gas Fraction (RGF, comprised of both internal, and external) significantly affects the combustion process, on-line diagnosis and monitoring of in-cylinder RGF is very important to the understanding of the in-cylinder dilution condition. This is critical during the combustion system development testing and calibration processes. However, on-line measurement of in-cylinder RGF is difficult and requires an expensive exhaust gas analyzer, making it impractical for every application. Other existing methods, based on measured intake and exhaust pressures (steady state or dynamic traces) to calculate gas mass flowrate across the cylinder ports, provide a fast and economical solution to this problem.

A Multi-hop Mobile Networking Test-bed for Telematics

An onboard vehicle-to-vehicle multi-hop wireless networking system has been developed to test the real-world performance of telematics applications. The system targets emergency and safety messaging, traffic updates, audio/video streaming and commercial announcements. The test-bed includes a Differential GPS receiver, an IEEE 802.11a radio card modified to emulate the DSRC standard, a 1xRTT cellular-data connection, an onboard computer and audio-visual equipment. Vehicles exchange data directly or via intermediate vehicles using a multi-hop routing protocol. The focus of the test-bed is to (a) evaluate the feasibility of high-speed inter-vehicular networking, (b) characterize 5.8GHz signal propagation within a dynamic mobile ad hoc environment, and (c) develop routing protocols for highly mobile networks. The test-bed has been deployed across five vehicles and tested over 400 miles on the road.

A New Method for Obtaining FRF of a Structure in Area Where Impact Hammer Cannot Reach

The Frequency Response Function (FRF) is a fundamental component to identifying the dynamic characteristics of a system. FRF's have a significant impact on modal analysis and root cause analysis of NVH issues. In most cases the FRF can be easily measured, but there are instances when the measurement is unobtainable due to spatial constraints. This paper outlines a simple experimental method for obtaining a high quality input-output FRF of a structure in areas where an impact hammer can not reach during impact testing. Traditionally, the FRF in such an area is obtained by using a load cell extender with a hammer impact excitation. A common problem with this device is a double hit, that yields unacceptable results.

A Subsystem Crash Test Methodology for Retention of Convenience Organizer Equipment System in Rear Impact

Any equipment system or vehicle component like the Convenience Organizer storage system needs to be retained within the cargo compartment without intruding into the passenger compartment for occupant safety during a high speed impact. This paper outlines a test method to evaluate the retention of such a system in a rear impact environment. The method utilizes a low speed barrier to simulate a high speed RMB (Rear Moving Barrier) impact. The content of the low speed RMB impact test setup was developed utilizing DYNA3D analytical simulation results from a full vehicle model subjected to high-speed RMB impact. The retention of the equipment developed through this test method was confirmed on a full scale rear impact test.

Accuracy of Total Hydrocarbon Analyzer Measurements Measurements in the SULEV Region

The super-ultra-low-emission-vehicle (SULEV) non-methane organic gas (NMOG) hydrocarbon exhaust standard as legislated by the state of California LEV II regulations is 10 milligrams per mile. This requires that the associative instrumentation must be capable of accurately and precisely determining total hydrocarbons (THC) concentrations on the order of 10 parts per billion-carbon (ppbC) for vehicle tests run under optimum conditions on a bag mini-diluter (BMD) test site. The flame ionization detector (FID) is the standard instrument used in the measurement of THC. Currently, there are many instrument manufacturers that produce these types of analyzers. This paper studies the limit of detection and accuracy capabilities of one of these instruments, the Beckman 400A FID. In addition, the paper shows evidence that supports that this “state of technology” as described by this instrument, is sufficient to meet the demands of the today's most stringent, vehicle emission standards.

Air-Melted Steel With Ultra-Low Inclusion Stringer Content Further Improves Bearing Fatigue Life

Economical steels with improved fatigue life performance continue to be sought for more demanding applications such as in the automotive and aerospace industries. Researchers at The Timken Company, pursuing improved fatigue performance in tapered roller bearings, have found that life is limited by large inclusion stringers that still exist in today's highly publicized steels. Stringers, by definition, are clusters of individual oxide particles observable in wrought steel. An ultrasonic method has been used to quantify the frequency of these stringers in steel in bearing components. The total length of these stringers has been correlated with bearing fatigue life. The use of this ultrasonic tool has expedited the development of the newly introduced Parapretnium™ steel. This air-melted steel has a stringer content less than nearly all of the other worldwide bearing steels evaluated and, in fact, its stringer content is approaching those low levels found only in vacuum-remelted steels.

An Advanced Diesel Fuels Test Program

This paper reports on DaimlerChrysler's participation in the Ad Hoc Diesel Fuels Test Program. This program was initiated by the U.S. Department of Energy and included major U.S. auto makers, major U.S. oil companies, and the Department of Energy. The purpose of this program was to identify diesel fuels and fuel properties that could facilitate the successful use of compression ignition engines in passenger cars and light-duty trucks in the United States at Tier 2 and LEV II tailpipe emissions standards. This portion of the program focused on minimizing engine-out particulates and NOx by using selected fuels, (not a matrix of fuel properties,) in steady state dynamometer tests on a modern, direct injection, common rail diesel engine.

An Electro-Mechanical Infinitely Variable Speed Transmission

An electro-mechanical infinitely variable transmission (eVT), comprising a pair of planetary trains interconnected with two electric machines and clutches, has been proposed. The transmission leverages the advantages of an output power-split configuration for low-speed operation and a compound power-split configuration for high-speed operation. It is capable of being operated in a number of operating modes including an eVT only mode and a hybrid mode when equipped with on-board energy storage devices. The transmission provides a compact, highly efficient and potentially low cost driveline solution for both conventional vehicles and hybrid electric vehicles. A virtual transmission prototype was built in EASY51. A base vehicle model was also constructed in EASY5 environment with Ricardo Powertrain Library components.

An Experimental Study on the Effect of Intake Primary Runner Blockages on Combustion and Emissions in SI Engines under Part-Load Conditions

Charge motion is known to accelerate and stabilize combustion through its influence on turbulence intensity and flame propagation. The present work investigates the effect of charge motion generated by intake runner blockages on combustion characteristics and emissions under part-load conditions in SI engines. Firing experiments have been conducted on a DaimlerChrysler (DC) 2.4L 4-valve I4 engine, with spark range extending around the Maximum Brake Torque (MBT) timing. Three blockages with 20% open area are compared to the fully open baseline case under two operating conditions: 2.41 bar brake mean effective pressure (bmep) at 1600 rpm, and 0.78 bar bmep at 1200 rpm. The blocked areas are shaped to create different levels of swirl, tumble, and cross-tumble. Crank-angle resolved pressures have been acquired, including cylinders 1 and 4, intake runners 1 and 4 upstream and downstream of the blockage, and exhaust runners 1 and 4.

An Investigation of Sample Bag Hydrocarbon Emissions and Carbon Dioxide Permeation Properties

The equipment for collecting dilute exhaust samples involves the use of bag materials (i.e., Tedlar®) that emit hydrocarbons that contaminate samples. This study identifies a list of materials and treatments to produce bags that reduce contamination. Based on the average emission rates, baked Tedlar®, Capran® treated with alumina deposition, supercritical CO2 extracted Kynar® and supercritical CO2 extracted Teflon NXT are capable of achieving the target hydrocarbon emission rate of less than 15 ppbC per 30 minutes. CO2 permeation tests were also performed. Tedlar, Capran, Kynar and Teflon NXT showed comparable average permeation rates. Based on the criteria of HC emission performance, changes in measured CO2 concentration, ease of sealing, and ease of surface treatment, none of the four materials could be distinguished from one another.

Many design engineers and lubricant specialists often overlook potential relationships between the various component failure modes, lubricant debris contamination level and the engineering solutions that are created to overcome them. Various methods for evaluating the effectiveness of debris resistant bearings have been proposed for development. Some of these methods have become standard methods within each bearing manufacturer's organization. Using an experimental method, performance evaluation results of tapered roller bearings in the areas of material fatigue will be discussed. The potential performance advantages will be placed in context of understanding the performance needs in the application.

Brake and Cruise System Integration using Robust Engineering

This paper presents a project that was done to solve an integration problem between a brake system and a cruise control system on a GM vehicle program, each of which was supplied by a different supplier. This paper presents how the problem was resolved using a CAE tool which was a combination of formulated MS/Excel spreadsheet, Overdrive (GM internal code), and iSIGHT of Engineous Software Inc, which is a process integrator and process automator. A sensitivity study of system reliability was conducted using iSIGHT. The most sensitive factor was found through the sensitivity study. Thereafter, a Robust design was obtained. The recommended Robust Design was implemented in the vehicle program, which led to a substantial cost saving. The CAE software tool (the combination) developed through the problem solving process will be used to ensure quality of brake and cruise system performance for future vehicle programs.

Cam-phasing Optimization Using Artificial Neural Networks as Surrogate Models-Fuel Consumption and NOx Emissions

Cam-phasing is increasingly considered as a feasible Variable Valve Timing (VVT) technology for production engines. Additional independent control variables in a dual-independent VVT engine increase the complexity of the system, and achieving its full benefit depends critically on devising an optimum control strategy. A traditional approach relying on hardware experiments to generate set-point maps for all independent control variables leads to an exponential increase in the number of required tests and prohibitive cost. Instead, this work formulates the task of defining actuator set-points as an optimization problem. In our previous study, an optimization framework was developed and demonstrated with the objective of maximizing torque at full load. This study extends the technique and uses the optimization framework to minimize fuel consumption of a VVT engine at part load.

Amendments to the Clean Air Act require the implementation of inspection/maintenance (I/M) programs in areas designated as non-attainment and unable to meet the National Ambient Air Quality Standards by 1982. Current I/M programs have been developed using data representative of pre- and early-catalyst emission control technology. Changes to current emission control systems and electronic computer controlled systems represent new emission control technology. This paper addresses the I/M situation as related to these system changes. Results of tests on a prototype system are presented. Parameter inspection and the utilization of built-in diagnostics on future systems have the potential to maximize the effectiveness of I/M programs.

Combustion Characteristics of a Reverse-Tumble Wall-Controlled Direct-Injection Stratified-Charge Engine

Experimentally obtained combustion responses of a typical reverse-tumble wall-controlled direct-injection stratified-charge engine to operating variables are described. During stratified-charge operation, the injection timing, ignition timing, air-fuel ratio, and levels of exhaust gas recirculation (EGR) generally determine the fuel economy and emissions performance of the engine. A detailed heat-release analysis of the experimental cylinder-pressure data was conducted. It was observed that injection and ignition timings determine the thermal efficiency of the engine by controlling primarily the combustion efficiency of the stratified charge. Hence, combustion phasing is determined by a compromise between work-conversion efficiency and combustion efficiency. To reduce nitric-oxide (NOx) emissions, a reduction in overall air-fuel ratio as well as EGR addition is required.

Custom Real-Time Interface Blockset Development in Matlab/Simulink for On-Target Rapid Prototyping

In GM R&D Powertrain/Engine Control Group, rapid prototyping controller (RPC) systems with Matlab/Simulink are used extensively to design, simulate and implement advanced engine control algorithms and models. However, those RPC systems use powerful microprocessors with large amounts of RAM contrary to engine control modules (ECM) in production vehicles. Therefore, a thorough analysis on the comparatively much more complicated algorithms and models cannot be performed during the research stage, since there are not enough tools to enable the smooth transition from Matlab/Simulink to the production type processor. The Real-Time Interface (RTI) Blockset for a production like microprocessor would close the transition gap between rapid prototyping controller systems and production type microprocessors by leveraging the power and popularity of Matlab/Simulink in control engineering world and automatic code generation tools.

Debris Signature Analysis: A Method for Assessing the Detrimental Effect of Specific Debris Contaminated Lubrication Environments

Various methods for evaluating the effectiveness of debris resistant bearings have been proposed for development. Once evaluation methods are well established to select bearings, the user is faced with assessing severity and detrimental effects of a specific application's lubricant contamination on bearing performance. Many analysis tools have been suggested for determining this impact, including particle analysis for size distribution, type of material and contamination level. A novel approach for determining severity of damage has been investigated which attempts to integrate these typical tools with actual damage to functional surfaces. It seeks to provide a practical approach and is appropriately labeled Debris Signature Analysis. Results of actual assessments will be discussed and the assessment method described.

Design and Development of a Switching Roller Finger Follower for Discrete Variable Valve Lift in Gasoline Engine Applications

Global environmental and economic concerns regarding increasing fuel consumption and greenhouse gas emission are driving changes to legislative regulations and consumer demand. As regulations become more stringent, advanced engine technologies must be developed and implemented to realize desired benefits. Discrete variable valve lift technology is a targeted means to achieve improved fuel economy in gasoline engines. By limiting intake air flow with an engine valve, as opposed to standard throttling, road-load pumping losses are reduced resulting in improved fuel economy. This paper focuses on the design and development of a switching roller finger follower system which enables two mode discrete variable valve lift on end pivot roller finger follower valvetrains. The system configuration presented includes a four-cylinder passenger car engine with an electro-hydraulic oil control valve, dual feed hydraulic lash adjuster, and switching roller finger follower.
