The Ford GT Program Team was allocated just 22 months from concept to production to complete the Electrical and Electronics systems of the Ford GT. This reduced vehicle program timing - unlike any other in Ford's history -- demanded that the team streamline the standard development process, which is typically 54 months. This aggressive schedule allowed only 12 weeks to design the entire electrical and electronic system architecture, route the wire harnesses, package the components, and manufacture and/or procure all components necessary for the first three-vehicle prototype build.

6×4 Commercial Trucks Load Sense Valve Installation

With the intent of attend the Annex 10 performance specifications of the Economic Commission for Europe (ECE-R13), translated on NBR 14354/1999, it was necessary to develop a load sense valve installation layout also to the 6×4 vehicles. This work shows the steps for the development of the load sense valve installation and calibration on 6×4 vehicles, considering the valve performance on the two traction axles and preventing brake locking under low friction track conditions, under empty conditions use or with low load. The design required a detailed layout in order to develop a load sense valve attachment system considering the movement of both traction axles, as well as respecting the vehicle initial project physical limits; adjusting it to one of the available valve cams in the market; intending to develop a durable design and at the same time of low variable cost, with low tooling costs and that does not add much complexity to the production line.

A Benchmark Test for Springback: Experimental Procedures and Results of a Slit-Ring Test

Experimental procedures and results of a benchmark test for springback are reported and a complete suite of obtained data is provided for the validation of forming and springback simulation software. The test is usually referred as the Slit-Ring test where a cylindrical cup is first formed by deep drawing and then a ring is cut from the mid-section of the cup. The opening of the ring upon slitting releases the residual stresses in the formed cup and provides a valuable set of easy-to-measure, easy-to-characterize springback data. The test represents a realistic deep draw stamping operation with stretching and bending deformation, and is highly repeatable in a laboratory environment. In this study, six different automotive materials are evaluated.

A Comparative Study of Dent Resistance Incorporating Forming Effects

Dent resistance is an important attribute in the automotive panel design, and the ability to accurately predict a panel's dentability requires careful considerations of sheet metal properties, including property changes from stamping process. The material is often work-hardened significantly during forming, and its thickness is reduced somewhat. With increased demand for weight reduction, vehicle designers are seriously pushing to use thinner-gauged advanced high-strength steels (AHSS) as outer body panels such as fenders, hoods and decklids, with the expectation that its higher strength will offset reduced thickness in its dentability. A comparative study is conducted in this paper for a BH210 steel fender as baseline design and thinner DP500 steel as the new design.

A Comparative Study of Two ASTM Shear Test Standards for Chopped Carbon Fiber SMC

Chopped carbon fiber sheet molding compound (SMC) material is a promising material for mass-production lightweight vehicle components. However, the experimental characterization of SMC material property is a challenging task and needs to be further investigated. There now exist two ASTM standards (ASTM D7078/D7078M and ASTM D5379/D5379M) for characterizing the shear properties of composite materials. However, it is still not clear which standard is more suitable for SMC material characterization. In this work, a comparative study is conducted by performing two independent Digital Image Correlation (DIC) shear tests following the two standards, respectively. The results show that ASTM D5379/D5379M is not appropriate for testing SMC materials. Moreover, the failure mode of these samples indicates that the failure is caused by the additional moment raised by the improper design of the fixture.

A Comparison of DES Methods for the DrivAer Generic Realistic Car Model on a Wall Resolved and a Wall Function Mesh

The DrivAer realistic generic car model is now established as one of the benchmark geometries to assess the aerodynamic flow field characteristics associated with passenger vehicles. Since its introduction in 2012, the database of experimental studies has grown and provides excellent validation opportunities for analytical methods. This paper compares Computational Fluid Dynamics (CFD) simulations for integral forces, surface pressure distribution and velocity flow fields for the DrivAer model in the notchback configuration. Transient CFD data are obtained by employing hybrid Reynolds Averaged Navier-Stokes (RANS) and Large Eddy Simulation methods (Detached Eddy Simulation - DES) using the finite volume solvers Simcenter Star-CCM+ and the openFOAM based flow solver IconCFD. Computational results are calculated using Wall Resolved Meshes (WRM), where y+ < 1, and Wall Function Meshes (WFM), where 30 < y+ < 100.

A Comparison of the Mid-Size Male THOR and Hybrid III ATDs in Vehicle Frontal Crash Tests

In order to evaluate the THOR-50M as a front impact Anthropomorphic Test Device (ATD) for vehicle safety design, the ATD was compared to the H3-50M in matching vehicle crash tests for 20 unique vehicle models from 2 vehicle manufacturers. For the belted driver condition, a total of fifty-four crash tests were investigated in the 56.3 km/h (35 mph) front rigid barrier impact condition. Four more tests were compared for the unbelted driver and right front passenger at 40.2 km/h (25 mph) in the flat frontal and 30-degree right oblique rigid barrier impact conditions. The two ATDs were also evaluated for their ability to predict injury risk by comparing their fleet average injury risk to Crash Investigation Sampling System (CISS) accident data for similar conditions. The differences in seating position and their effect on ATD responses were also investigated.

A Comprehensive Study of Door Slam

As part of an ongoing technical collaboration between Ford and Rouge Steel Company, a comprehensive study of door slam event was undertaken. The experimental phase of the project involved measurements of accelerations at eight locations on the outer panel and strains on six locations of the inner panel. Although slam tests were conducted with window up and window down, results of only one test is presented in this paper. The CAE phase of the project involved the development of suitable “math” model of the door assembly and analysis methodology to capture the dynamics of the event. The predictability of the CAE method is examined through detailed comparison of accelerations and strains. While excellent agreement between CAE and test results of accelerations on the outer panel is obtained, the analysis predicts higher strains on the inner panel than the test. In addition, the tendency of outer panel to elastically buckle is examined.

A Design Concept for an Aluminum Sport Utility Vehicle Frame

As part of the joint government/industry Partnership for a New Generation Vehicle (PNGV), Ford Motor Company, with the support of Alcan Aluminum Corporation and The Budd Company, conducted a feasibility study of the design and high volume manufacturing of a lightweight aluminum sport utility vehicle frame. The specific objective of the study was to assess the capability of an aluminum frame to achieve equivalent performance to the 2002 Ford Explorer frame, but at a 40% weight reduction. Using Finite Element Analysis (FEA), it was determined that if a design was constrained to the same section size as the production steel frame, the maximum weight savings that can be realized by use of aluminum is approximately 20%.

A Development Procedure to Improve the Acoustical Performance of a Dash System

This paper discusses a development procedure that was used to evaluate the acoustical performance of one type of dashpanel construction over another type for a given application. Two very different constructions of dashpanels, one made out of plain steel and one made out of laminated steel, were studied under a series of different test conditions to understand which one performs better, and then to evaluate how to improve the overall performance of the inferior dashpanel for a given application. The poorly performing dashpanel was extensively tested with dashmat and different passthroughs to understand the acoustic strength of different passthroughs, to understand how passthroughs affect the overall performance of the dash system, and subsequently to understand how the performance can be improved by improving one of the passthroughs.

A Finite Element Method for Camshaft Cap Durability Analysis

In this study, a finite element analysis method is developed for simulating a camshaft cap punching bench test. Stiffness results of simulated camshaft cap component are correlated with test data and used to validate the model accuracy in terms of material and boundary conditions. Next, the method is used for verification of cap design and durability performance improvement. In order to improve the computational efficiency of the finite element analysis, the punch is replaced by equivalent trigonometric distributed loads. The sensitivity of the finite element predicted strains for different trigonometric pressure distribution functions is also investigated and compared to strain gage measured values. A number of equivalent stress criteria are also used for fatigue safety factor calculations.

A Finite Element and Experimental Analysis of a Light Truck Leaf Spring System Subjected to Pre-Tension and Twist Loads

In this study the finite element method is used to simulate a light truck multi-leaf spring system and its interaction with a driven axle, u-bolts, and interface brackets. In the first part of the study, a detailed 3-D FE model is statically loaded by fastener pre-tension to determine stress, strain, and contact pressure. The FE results are then compared and correlated to both strain gage and interface pressure measurements from vehicle hardware test. Irregular contact conditions between the axle seat and leaf spring are investigated using a design of experiments (DOE) approach for both convex and discrete step geometries. In the second part of the study, the system FE model is loaded by both fastener pre-tension and external wheel end loads in order to obtain the twist motion response. Torsional deflection, slip onset, and subsequent slip motion at the critical contact plane are calculated as a function of external load over a range of Coulomb friction coefficients.

A Hybrid Finite Element Formulation for Analyzing Systems of Beams and Plates in the Mid-Frequency Range

A hybrid Finite Element Analysis (hybrid FEA) formulation has been developed in the past for computing the mid-frequency vibration of systems that contain one type of energy. The hybrid FEA is based on characterizing as long members in a system all the members that contain a large number of wavelengths within their dimension. All the remaining members are considered as short. The Energy Finite Element Analysis (EFEA) is employed for modeling the behavior of the long members, while the conventional FEA method is utilized for modeling the short members. In this paper the hybrid FEA formulation is extended to plate structures that are spot-welded to a frame comprised by tubular members. The new formulation is validated by comparing the hybrid FEA solution to results produced by very dense conventional FEA models in the mid-frequency range.

A Hybrid Finite Element Formulation for Computing Structure-Borne Vibration in a Body-In-White

A new development in the area of the hybrid Finite Element Analysis (hybrid FEA) is presented. The hybrid FEA method combines the conventional FEA method with energy FEA (EFEA) for analysis of systems that contain both flexible and stiff members, and is suitable for mid-frequency computations. A formulation for analyzing flexible plates spot-welded to stiff beams when the excitation is applied on the stiff members is developed. Conventional FEA models are employed for modeling the behavior of the stiff members in a system. Appropriate damping elements are introduced in the connections between stiff and flexible members in order to capture the presence of the flexible members during the analyses of the stiff ones.

A Matrix Array Technique for Evaluation of Adhesively Bonded Joints

Adhesive bonding technology is playing an increasingly important role in automotive industry. Ultrasonic evaluation of adhesive joints of metal sheets is a challenging problem in Non-Destructive Testing due to the large acoustic impedance mismatch between metal and adhesive, variability in the thickness of metal and adhesive layers, as well as variability in joint geometry. In this paper, we present the results from a matrix array of small flat ultrasonic transducers for evaluation of adhesively bonded joints in both laboratory and production environments. The reverberating waveforms recorded by the array elements are processed to obtain an informative parameter, whose two-dimensional distribution can be presented as a C-scan. Energy of the reflected waveform, normalized with respect to the energy obtained from an area with no adhesive, is a robust parameter for discriminating "adhesive/no-adhesive" regions.

A Method of Evaluating the Joint Effectiveness on Contribution to Global Stiffness and NVH Performance of Vehicles

While Advanced High Strength Steels (AHSS) and the next generation AHSS grades offer improved crash safety and reduced weight for vehicles, the global stiffness and NVH performance are often compromised due to reduced material thickness. This paper discusses an advanced method of evaluating the joint effectiveness on contribution to global stiffness and NVH performance of vehicles. A stiffness contribution ratio is proposed initiatively in this research, which evaluates the current contribution of the joints to the global stiffness and NVH performance of vehicles. Another parameter, joint effectiveness factor, has been used to study the potential of each joint on enhancing the global stiffness. The critical joints to enhance the vehicle stiffness and NVH performance can be identified based on above two parameters, and design changes be made to those critical joints to improve the vehicle performance.

A Methodology of Real-World Fuel Consumption Estimation: Part 1. Drive Cycles

To assess the fuel consumption of vehicles, three sets of input data are required; drive cycles, vehicle parameters, and environmental conditions. As the first part of a series of studies on real-world fuel consumption, this study focuses on the drive cycles. In principle, drive cycles should represent real-world usage. Some of them aim at a specific usage such as a city driving condition or an aggressive driving style. However, the definition of city or aggressive driving is very subjective and difficult to quantitatively correlate with the real-world usage. This study proposes a methodology to quantify the speed and dynamics of drive cycles, or vehicle speed traces in general, against the real-world usage. After reviewing parameter sets found in other studies, relative cubic speed (RCS) and positive kinetic energy (PKE) are selected to represent the speed and dynamics through energy flow balance at the wheels.

The use of finite element modeling (FEM) tools is part of the most of the current product development projects of the automotive industry companies, replacing an important part of the physical tests with lower costs, higher speed and with increasing accuracy by each day. In addition to this, computer-aided engineering (CAE) tools can be either used after the product is released, at any moment of the product life, in many different situation as a new feature release, to validate a more cost-efficient design proposal or to help on solving some manufacturing problem or even a vehicular field issue. Different from the phase where the product is still under development, when standard virtual test procedures are performed in order to validate the vehicle project, in this case, where engineers expertise plays a very important role, before to proceed with any standard test it is fundamental to understand the physics of the phenomena that is causing the unexpected behavior.

A New Approach of Accelerated Life Testing for Metallic Catalytic Converters

The Environmental Protection Agency (EPA) and California Air Resources Board (CARB) requirements for high mileage durability of emission components make it necessary to ensure the mechanical robustness of metallic catalytic converters. In addition, the robustness of design features must be assessed in the early design development phase without resorting to vehicle fleet testing. By following established reliability methods, a new approach for time and cost efficient accelerated durability testing was developed, which can account for the combined effects of critical stressors of a metallic catalytic converter. This paper describes the methodology used to determine the critical stressors and their levels in actual operating conditions which were determined by analyzing a broad range of vehicle test information. This information was used to develop a temperature profile and a high vibration load profile for the new life test method.

A Novel Approach to Create Dimensional Tolerance Requirements from Expert Knowledge

Geometric Dimensioning and Tolerancing is used to describe the allowed feature variations regarding the product design. Tolerance specification is important in many stages of all phases on product development. The product development engineering need to define the symbols to use on the Feature Control Frame of every component. Since the component function has an increment on its complexity year over year, it is not trivial to define those symbols anymore. The determination of dimensional tolerance shall be preceded by careful specification of the types of tolerance and symbols that will be applied in controlled features. Poor tolerance specifications can increase the production cost, require late product changes or lead to legal issues.
