A Driver-Side Airbag System Using a Mechanical Firing Microminiature Sensor

By developing a mechanical-firing sensor using rotational inertia effect, we have completed miniaturization of the sensor and have developed a new-type mechanical-firing airbag system. This airbag system has been confirmed to have superior occupant protection performance after conducting a variety of vehicle crash tests and sled tests.

A Simulation Test Method for Deterioration of FKM Compounds Engine Crankshaft Oil Seals

A laboratory scale simulation test method was developed to evaluate deterioration of radial lip seals of fluoroelastomer (FKM) compounds for engine crankshafts. The investigation of the collected radial lip seals of FKM compounds from the field with service up to 450,000km indicated that the only symptom of deterioration is a decrease of lip interference. This deterioration was not duplicated under conventional test conditions using an oil seal test machine because sludge build up at the seal lip caused oil leakage. However, revised test conditions make it possible to duplicate the deterioration experienced in the field. An immersion test using a radial lip seal assembled with the mating shaft was newly developed. This test method was found to be useful to evaluate deterioration of radial lip seals using FKM compounds. Oil additives affect the deterioration of lip seal materials significantly. Therefore, immersion tests of four different oils were conducted to evaluate this effect.

A Study on Low-Frequency Brake Squeal Noise

A new method to predict low-frequency brake squeal occurrence was developed and guidelines for its elimination were formulated. First, a characteristic of the phenomenon was investigated using a simplified three-degree-of-freedom system model to obtain guidelines for squeal elimination, such as the natural frequency ratio of the brake rotor and caliper, an equivalent mass ratio of the brake rotor and caliper and the natural frequency and damping coefficient of the dynamic absorber. Then, a practical finite element model of the disk brake system was developed using Substructure Synthesis Method for design stage predictions. Finally, the usefulness of this method was confirmed by experimental validation.

A Study on Trigger of Disc Brake Squeal Generation

It is well known that disc brake squeal is often caused by high friction coefficient pad materials. Disc brake squeal is caused by dynamic unstable system under small disturbance of friction force variation. Today, disc brake squeal comes to be simulated by FEA, but it is very difficult to put so many dynamic unstable solutions into stable solutions. Therefore it is very important to make it clear the influence of friction force variation. This paper describes a study on trigger of disc brake squeal generation. First, the development of experimental set-up for disc brake squeal basic research and experimental results are described. Second, the equation of motion in disc brake squeal is derived and the vibration induced by small disturbance are analyzed. Furthermore, kinetic energy increase per 1 cycle in minute vibration are calculated, which represents the influence of friction and wear between disc and pad with caliper.

A Technology of Weight Reduction for the Aluminum Cast Wheel

In the field of automobile disk wheels, demands for aluminum wheels have been increasing for the reason of ride comfort and better appearance. And over 90 percent of luxurious passenger cars are equipped with aluminum wheels. This trend is spurred also by the demand for higher fuel efficiency for the cause of environmental protection, which calls for weight reduction of automobiles. This paper reports our research on manufacturing light-weight, high-quality aluminum cast wheels; covering the entire process from basic design to casting, and placing emphasis on the following three points. 1) Determination of optimum wheel configuration through computer simulation 2) Selection of optimum material composition 3) Optimization of the thin plate casting conditions Combination of the above technologies developed for the purpose of weight reduction resulted in the weight reduction of approximately 20% over the conventional aluminum wheels.

A tibial mid-shaft injury mechanism in frontal automotive crashes

Lower extremity injuries in frontal automotive crashes usually occur with footwell intrusion where both the knee and foot are constrained. In order to identify factors associated with tibial shaft injury, a series of numerical simulations were conducted using a finite element model of the whole human body. These simulations demonstrated that tibial mid-shaft injuries in frontal crashes could be caused by an abrupt change in velocity and a high rate of footwell intrusion.

An Application of Shape Optimization to Brake Squeal Phenomena

The present paper describes an application of non-parametric shape optimization to disc brake squeal phenomena. A main problem is defined as complex eigenvalue problem in which the real part of the complex eigenvalue causing the brake squeal is chosen as an objective cost function. The Fre´chet derivative of the objective cost function with respect to the domain variation, named as the shape derivative of the objective cost function, is evaluated using the solution of the main problem and the adjoint problem. A selection criterion of the adoptive mode number in component mode synthesis (CMS), which is used in the main problem, is presented in order to reduce the computational error in complex eigenvalue pairs. A scheme to solve the shape optimization problem is presented using an iterative algorithm based on the H1 gradient method for reshaping. For an application of the optimization method, a numerical example of a practical disc brake model is presented.

Analysis of Driver Kinematics and Lower Thoracic Spine Injury in World Endurance Championship Race Cars during Frontal Impacts

This study used finite element (FE) simulations to analyze the injury mechanisms of driver spine fracture during frontal crashes in the World Endurance Championship (WEC) series and possible countermeasures are suggested to help reduce spine fracture risk. This FE model incorporated the Total Human Model for Safety (THUMS) scaled to a driver, a model of the detailed racecar cockpit and a model of the seat/restraint systems. A frontal impact deceleration pulse was applied to the cockpit model. In the simulation, the driver chest moved forward under the shoulder belt and the pelvis was restrained by the crotch belt and the leg hump. The simulation predicted spine fracture at T11 and T12. It was found that a combination of axial compression force and bending moment at the spine caused the fractures. The axial compression force and bending moment were generated by the shoulder belt down force as the driver’s chest moved forward.

Analysis of Oxidative Deterioration of Biodiesel Fuel

Methyl esters of saturated/unsaturated higher aliphatic acids (FAMEs) and a FAME of waste cooking oil (WCOME) were heated at 120°C in an air gas flow. The samples were analyzed before and after heating, using six different methods including electrospray ionization mass spectrometry. As a result, the samples after heating were found to contain low molecular weight aliphatic compounds and oligomers of the FAME. Based on the chemical structure of these oxidation products, reaction schemes were proposed for the deterioration of FAMEs. In addition, two unsaturated FAMEs containing 2,6-di-t-butyl-p-cresol (BHT) were similarly heated and analyzed to examine the effect of BHT on the oxidation of these FAME.

Analysis of Rotational-Angle Difference Between Gears for Gear Noise Under Transient State Using Hilbert Transform

The authors developed a useful analysis method of the rotational-angle of gear under transient state using the Hilbert Transform because the conventional method was not available under the transient state. Here, under the transient state the gear revolution speed was changed from 600r/min to 2000r/min in 0.35 seconds. A key technology of this method was that Hilbert Transform method, which used to be applicable only for steady data was improved so that it could treat transient data. Hence, the following procedures were developed. 1. The rotation of gear-teeth was detected by a gap-sensor pair, which can cancel the measuring error due to fluctuation of gear shaft. 2. The frequency of such signals varied significantly by the gear-revolution speed. Transient gear-teeth detection signals obtained at a constant sampling rate were converted to almost-constant frequency signals over the data series axis using a trigger pulse obtained per gear revolution.

Analysis of Sintered Silicon Nitride Grinding Damage

Sintered silicon nitride, particularly in structural ceramics, has superior properties such as low weight, heat resistance, wear resistance, etc. It is already being applied to automobile engine parts such as the swirl chamber and the turbine rotor. In recent years, the strength of silicon nitride has shown to be above 1000MPa. This has been achieved through advances in manufacturing technology such as materials powder, forming, sintering and so on. But the silicon nitride is easily damaged during grinding because it has less fracture toughness than metal. Consequently, the inherent strength of the material is not demonstrated in the actual products presently produced. It is assumed that the main cause of strength reduction is microcrack. In ordinary grinding methods, the length of microcrack has been estimated at approximately twenty micrometers by fracture mechanics analysis.

Analysis of the Deterioration of Nylon-66 Immersed in GTL Diesel Fuel Part 1. Analysis and Test of Nylon and GTL Diesel Fuel Before and After Immersion

The effect of GTL diesel fuel on organic materials used in fuel delivery systems of vehicles was investigated. Specimens made from 16 kinds of organic materials were immersed in GTL diesel fuels synthesized at Refinery-A and Refinery-B (referred to as GTL-A and GTL-B, respectively) and then subjected to tensile testing. The tensile test results revealed that elongation of the nylon sample immersed in GTL-A was extremely small, about 4% of that of untreated nylon. In the light of this finding, the GTL diesel fuels and nylons before and after immersion test were analyzed in detail using about 20 analysis methods to determine the cause for poor elongation. The following points were found. (1) GTL-A consisted of low molecular-weight paraffins. (2) GTL-A had low molecular-weight i-paraffins. (3) The nylon immersed in GTL-A contained low molecular-weight paraffins. (4) The paraffins in the nylon immersed in GTL-A were richer in i-paraffins than the original GTL-A.

Analysis of the Deterioration of Nylon-66 Immersed in GTL Diesel Fuel Part 2. Analysis of Model Fuel and Nylon Before and After Immersion

In a previous paper (Part 1 of this series), nylon-66 specimens were immersed in two GTL diesel fuels (GTL-A and GTL-B) and then subjected to tensile testing. The tensile test results revealed that the elongation of the specimen immersed in GTL-A was dramatically reduced. The GTL diesel fuels and nylon specimens before and after immersion were analyzed to determine the cause of the decline in elongation. It was found that the poor elongation was caused by penetration and oxidation of low molecular-weight paraffins and that the ease of penetration and oxidation of paraffin depended on the structure of paraffin. In this paper, the low molecular-weight paraffins detected in GTL-A were mixed to produce model fuels. Then, pieces of nylon cut from the tensile test specimen, were immersed in the model fuels. In addition, partial oxidation products of the paraffin (alcohol, aldehyde or ketone and acid) were used in immersion tests of the nylon pieces.

Anti- Combustion Deposit Fuel Development for 2009 Toyota Formula One Racing Engine

Toyota participated in Formula One1 (F1) Racing from 2002 to 2009. As a result of the downturn in the world economy, various engine developments within F1 were restricted in order to reduce the cost of competing in F1. The limit on the maximum number of engines allowed has decreased year by year. Toyota focused on the engine performance deterioration due to the combustion chamber deposits. In 2009, Toyota was successful in reducing around 40% of the deterioration by making combustion chamber cleaner in cooperation with ExxonMobil. This contributed to good result of 2009 F1 season for Toyota, including two second place finishes.

Anti-Shudder Mechanism of ATF Additives at Slip-Controlled Lock-Up Clutch

The anti-shudder effect of ATF additives and their mechanisms have been investigated. Anti-shudder durability was evaluated using an automatic transmission (AT) on an engine stand under continuously slip-controlled condition. The addition of over-based Ca-sulfonate and friction modifier (FM) remarkably improved the anti-shudder durability of ATF. The surface roughness of the contact area (contact area roughness) of the clutch plates was measured by an electron probe surface roughness analyzer. To evaluate the boundary frictional properties of the adsorbed film formed, the friction coefficient of the clutch plates in the absence of oil was examined after the anti-shudder durability test. It was found that shudder occurrence was strongly correlated with the contact area roughness and the boundary frictional property of the steel plate surface. Large contact area roughness and low boundary friction were preferred to prevent shudder.

Environmental improvement is moving forward, due in part to the reduction of fuel consumption of automatic transmission(AT) vehicles as a result of social requirements in recent years and many measures have been implemented. Adoption of idling stop is a typical example introduced to reduce energy consumption while the vehicle is stopped to improve the urban environment. However, there are problems such as responsiveness and smoothness for an AT vehicle when the engine is stopped with the shift selector in “D” range. To overcome these problems, a new start clutch control system has been developed using an electric oil pump installed in a simple hybrid vehicle called a mild hybrid. As a result, a smooth feeling starting performance is achieved by operating the system in combination with the engine and other systems.

Benefit Estimation Method for Lane Departure Warning Systems in the American Traffic Environment

We develop a simulation tool which reproduces lane departure crashes for the purpose of estimating potential benefits of Lane Departure Warning (LDW) systems in the American traffic environment. Tools that allow a fast evaluation of active safety systems are useful to make better systems, more effective in the real world; however accuracy of the results is always an issue. Our proposed approach is based on developing a simulation tool that reproduces lane departure crashes, then adding the effect of the LDW to compare the cases with and without the safety system, and finally comparing the results of different settings of the safety system. Here, the accurate reproduction of the relevant crashes determines the reliability of the results. In this paper, we present the reproduction of the lane departure crashes occurred in American roads in one year, by using data distributions obtained from retrospective crash databases.

This paper describes the multiplex communication protocol, BEAN (Body Electronics Area Network), developed for body control system on passenger cars which in recent years has increased the scope of multiplex communication. BEAN is based on a protocol developed in 1992 (SAE920231) but expands upon the performance in areas, such as the suitability of the ID system for increase of ECUs, the variable data length enabling the transmission of diagnostic data, and the transmission rate, while keeping the cost and radiation noise level low. The software size of BEAN is compact enough to be implemented by general purpose 8bit MCUs which have recently seen improvements in performance. The BEAN communication devices are available corresponding to the scale of the application and configuration of the ECU taking into account the software capability. This protocol was evaluated using simulation with the body control system on luxury passenger cars.

Computer Simulation of Automotive Body Crash Response

This paper describes a three-dimensional crash simulation program code-named ‘CRASH’ and its evaluation. This program predicts body deformation behavior of an automotive vehicle in a crash. In the program the body is represented by a structure consisting of beam elements. The inelastic deformation is calculated with the simplified constitutive equation using the yielding function. Reduced load carrying capacities due to local deformations are considered by means of representative static load-deformation curves obtained by experiments. Deformation behavior of the structural members with the above properties are analyzed with direct integration scheme taking the strain rate effects into consideration. Large displacements of structural members are also accurately calculated with the coordinate transformation matrices taking account of the finite rotations.
