A Simulation Method of Rear Axle Gear Noise

A new experimental method, that enables to estimate the body and driveline sensitivity to unit transmitting error of a hypoid gear for automotive rear axle gear noise, has been developed. Measurements were made by exciting the tooth of the drive-pinion gear and that of the ring gear separately using the special devices designed with regard to simulation of acceleration and deceleration. The characteristic of this method is to estimate the forces at the contact point of the gears. Estimation of these forces is carried out under the condition that the higher stiffness is provided by the tooth of the drive-pinion gear and that of the ring gear, compared with the stiffness of the driveshafts and that of the propeller shaft etc., and relative angular displacement of the torsional vibration between the teeth of the drive-pinion gear and those of the ring gear is constant.

Analysis of Sintered Silicon Nitride Grinding Damage

Sintered silicon nitride, particularly in structural ceramics, has superior properties such as low weight, heat resistance, wear resistance, etc. It is already being applied to automobile engine parts such as the swirl chamber and the turbine rotor. In recent years, the strength of silicon nitride has shown to be above 1000MPa. This has been achieved through advances in manufacturing technology such as materials powder, forming, sintering and so on. But the silicon nitride is easily damaged during grinding because it has less fracture toughness than metal. Consequently, the inherent strength of the material is not demonstrated in the actual products presently produced. It is assumed that the main cause of strength reduction is microcrack. In ordinary grinding methods, the length of microcrack has been estimated at approximately twenty micrometers by fracture mechanics analysis.

Development of Innovative Dynamic Torque Vectoring AWD System

This paper describes the development of an innovative AWD system called Dynamic Torque Vectoring AWD for all-wheel drive (AWD) vehicles based on a front-wheel drive configuration. The Dynamic Torque Vectoring AWD system helps to achieve high levels of both dynamic performance and fuel efficiency. Significant fuel economy savings are achieved by using a new compact disconnection mechanism at the transfer and rear units, which prevents any unnecessary rotation of the propeller shaft. In addition, the system is also capable of independently distributing torque to the rear wheels by utilizing electronically controlled couplings on the left and right sides of the rear differential. This greatly enhances both on-road cornering performance and off-road driving performance.

Development of Metal Full-Filling Method Joining Ceramic Shaft to Metal Sleeve for High Performance

Toyota Motor Corporation has mass-produced turbochager with sillicon nitride ceramic rotors. A moment of inertia was reduced by 60% using ceramic rotor which improved turbochager response. The ceramic rotor was joined to metal shaft by new method which compensated problems in both shrink fitting and active brazing methods. They are generals for mechanical and chemical techniques, respectively. There still exist the following disadvantages. It is quite severe to controll the clearance of shrink fitting to obtain the reliability of the joint. The shaft may be loosened at high temperature with a small shrink-fit interference. The large shrink-fit interference could result in a failure of ceramic shaft due to large stress. Those may require a machinig accuracy with micron meter order of surface roughness which, leads to high cost.

Now we developed the recycling technology for waste painted Super Olefin Polymer (SOP) bumpers from car dealers in production. This technology consists of discriminating from the repair in market by dyeing, and of melting SOP resin and hydrolysis of the paint film which are carried out simultaneously in a twin-screw extruder Reactive Processing System.

Development of Propeller Shaft with a New Nylon Coating

In the present social environment, automobile demands further reduction of fuel consumption and light weight. Now that the reduction of vehicle weight is being pursued, even a slight looseness in each element of an automobile may become a source of vibration and noise due to the lowered rigidity of such an automobile. The quietness of vehicles is urged, spline backlash in the spline mechanism exhibits a problem in some cases. A propeller shaft, a part of the automobile driving system, also has a sliding spline mechanism as shown in Fig. 1. Such a propeller shaft is required to have functions of transmitting high torque driving forces, and absorbing the variation of the vehicle driveline overall length at the same time. Vibration and noise are apt to occur if when torque is applied, there is a significant balance fluctuation or great sliding resistance due to spline backlash.

The transfer efficiency for painting processes utilizing water-borne materials is low, and the residual paint is disposed of as waste. In this study, we focused on a recycling system to collect and dissolve the paint over-spray in the booth water, and to concentrate and regenerate it by means of an ultra filter (UF). Paint adaptable to the recycling system has been developed by providing compatibility between the high hydrophilicity of liquid paint and the high hydrophobicity of the paint film, in order to ensure the recyclability and the high anti-corrosion performance required of paint on automobile underbody parts. This recycling technology is used in an actual propeller shaft painting process and provides large waste reduction and a decrease in painting cost.

Automotive Shredder Residue (ASR), the waste generated by shredding operations in the recycling of metals from scrapped automobiles, is currently disposed of in landfill sites. In Japan, disposal regulations such as leachable lead control have been changed, and moreover landfill sites are getting scarce. Therefore how to control, treat and decrease ASR is a serious matter. This study presents methods for the recycling of automotive shredder residue into automobile components by dry mechanical processing steps. These steps sort the material into several categories accrding to its properties. The material fineness is improved by further, thorough, sorting steps.

After the Great East Japan Earthquake on March 11, 2011, Toyota Motor Corporation received considerable public response regarding the role of vehicles in emergencies from a large number of customers. These included comments about the usefulness of the electricity supply system in the Estima Hybrid during the long power outages caused by the earthquake. In response, Toyota decided to install this system in its other hybrid electric vehicles (HEVs) and plug-in hybrid electric vehicles (PHEVs). This system is capable of supplying power up to 1,500 watts, which means that it can be used to operate virtually every household electrical device. Since the engine starts automatically when the main battery capacity is depleted, a single vehicle can supply the daily power needs of a normal house in Japan for about four days, providing that the battery is fully charged and the fuel tank is full.

Development of the Chemical Recycling Technology of Glass Fiber Reinforced PA6 Parts

Recently, the plastic material is positively introducing for automotive parts due to the Needs of vehicle weight reduction and cost saving. On the other hand, the countermeasure for scrapped car is a big subject to need to consider as a car maker. Therefore, the development of recycling technology for plastic parts has been necessary. In this study, we tried to develop recycling technology for glass fiber reinforced Polyamide6(PA6) which is applied to various automotive parts like an air intake manifold. As a recycling technique, we focused on the chemical recycling which can reclaim raw material of PA6(ε- caprolactams) from the post-consumer automotive parts. The chemical recycling we selected can be put on a higher priority because it has possibility to utilize the limited resource repeatedly. As a result, we could retain high purity of ε- caprolactams using our following two techniques which make possible to recycle Polyamide 6 materials. One is to separate PA6 from glass fiber.

High-Reliability Low-Cost Gold Plating Connector

The authors developed a high-reliability low-cost gold-plated connector for automobiles. The connector is covered with three plated layers, nickel, palladium-nickel alloy, and gold. The three-layer plating helps to reduce the required thickness of gold. This paper describes the reasons why palladium-nickel plating was adopted and compares the corrosion resistance, oxidation resistance and wear resistance of three-layer-plated materials with those of conventional gold-plated materials. In addition, the characterisitics of three-layer-plated connectors were compared with those of conventional gold-plated connectors. It was found that the reliability of three-layer-plated connectors was as high as that of conventional gold-plated connectors.

A system to measure transient temperature distribution on the brake disc rotor at high speed braking has been developed and its measuring principle and configuration were discussed in this paper. This system consists of two revolution sensors and two sets of optical fiber array, photoelectric elements, and microprocessor, which fiber array is so arranged that it faces the brake disc rotor. This new system has the following features: (1) Measuring is made using a visible radiation wavelength range for red hot temperatures higher than 550°C.

Recycling has become, and will continue to be one of the key technical issues for the automotive industry's role in protection of the global environment. Continued increases in vehicle registrations and use of non-metallic automotive materials will present a increasing opportunity for the utilization of currently wasted resources. Toyota has set up a management body and continues efforts to establish the necessary technologies and strategies for reduction and recovery of these wasted materials as valuable resources. Automakers worldwide are currently investigating numerous technically feasible recycling methodologies. These technologies may be useful for post-use vehicle recycling, but will require further development. It is important to focus current efforts on investigation of as many of these as possible in cooperation with related organizations.

Recycling Technology of Surface Material for Interior Trims

Two-layered surface materials composed of a thermoplastic olefin elastomer (TPO) skin and a cross-linked polypropylene (PP)foam are increasingly replacing the conventional PVC skin/PVC foam for interior trims. In the past, recycled material obtained by melt-blending TPO skin and PP foam could not be re-used for TPO skin because of its appearance. A new recycling technology using the reaction biaxial extruder with a reaction agent can decompose the network structure of PP foam. As a result, PP foam is dispersed into TPO uniformly and the recycled material has properties and an appearance similar to virgin TPO. These new properties may allow the application of the recycled material as a surface material.

The Technology to Produce Thermoplastic Elastomer Based on Waste Rubber

A new rubber recycling technology to produce a thermoplastic elastomer (TPE) based on ethylene-propylene-diene rubber (EPDM) waste was developed. In this technology, the developed process consists of devulcanization of EPDM waste, blending of the devulcanized EPDM and polypropylene (PP), and dynamic vulcanization of the rubber component. All three are set up in as a continuous process in which the Recycled Rubber based Thermoplastic Elastomer (which is indicated as “RR-TPE” henceforth) is finally obtained. The RR-TPE exhibits elasticity and mechanical properties similar to those of commercial Thermoplastic olefins (TPO). These properties may be due to a suitably formed phase structure. Automotive parts are being developed and are going to be produced with the RR-TPE manufactured by this new technology. This technology will contribute to both protecting the environment and saving resources.
