3-Dimensional Description of Sheet Metal Surfaces

During sheet metal forming processes, the friction conditions have a decisive influence on forming limits, the robustness of the production process and the quality of the parts produced, with significant forces required to overcome friction between the sheet and the tools. If lot-to-lot reproducibility is to be guaranteed, an appropriate method of characterizing the sheet surface topography is needed to monitor the sheet metal fabrication process. Newly developed optical measurement techniques and computer workstation technology are presented which enable the topography of sheet surfaces to be described in three dimensions.

3D-CFD Full Engine Simulation Application for Post-Oxidation Description

The introduction of real driving emissions cycles and increasingly restrictive emissions regulations force the automotive industry to develop new and more efficient solutions for emission reductions. In particular, the cold start and catalyst heating conditions are crucial for modern cars because is when most of the emissions are produced. One interesting strategy to reduce the time required for catalyst heating is post-oxidation. It consists in operating the engine with a rich in-cylinder mixture and completing the oxidation of fuel inside the exhaust manifold. The result is an increase in temperature and enthalpy of the gases in the exhaust, therefore heating the three-way-catalyst. The following investigation focuses on the implementation of post-oxidation by means of scavenging in a four-cylinder, turbocharged, direct injection spark ignition engine. The investigation is based on detailed measurements that are carried out at the test-bench.

A Phenomenological Homogenization Model Considering Direct Fuel Injection and EGR for SI Engines

As a consequence of reduced fuel consumption, direct injection gasoline engines have already prevailed against port fuel injection. However, in-cylinder fuel homogenization strongly depends on charge motion and injection strategies and can be challenging due to the reduced available time for mixture formation. An insufficient homogenization has generally a negative impact on the combustion and therefore also on efficiency and emissions. In order to reach the targets of the intensified CO2 emission reduction, further increase in efficiency of SI engines is essential. In this connection, 0D/1D simulation is a fundamental tool due to its application area in an early stage of development and its relatively low computational costs. Certainly, inhomogeneities are still not considered in quasi dimensional combustion models because the prediction of mixture formation is not included in the state of the art 0D/1D simulation.

Closed Loop Binder Force System

When drawing non-axissymmetric sheet metal parts it is necessary to control the flow of material between the lower and upper binder in such a manner that prevents the occurrence of both tears and wrinkles in the drawn part. One possibility for the control of the material flow is through the deliberate adjustment of the normal forces. If one can measure the flow-in of the material into the die cavity as a function of punch stroke with a special sensor, and if this information can be used to produce an empirical flow-in curve over the stroke for good parts, then it is possible to construct a closed- loop BHF control system. Building such control system is feasible by implementation of special dies with hydraulically supported segmented binders. This system allows an automatic response to a change in the friction conditions.

The costs for development and production of draw dies for car outer panels are extremely high and should be reduced. Furthermore it is necessary to reduce the time for developing, designing and producing the dies for the production of parts. This paper discusses new press techniques, die designs and an adjustment program for press operators. The trend goes to single action presses with CNC-controlled multipoint cushion systems in the press table and to special designed dies. These systems lead to a more robust and reproducible forming process with improved product quality. Cycle-Resolved Hydrogen Flame Speed Measurements with High Speed Schlieren Technique in a Hydrogen Direct Injection SI Engine

The influence of internal mixture formation oil hydrogen combustion in a SI engine was investigated using high speed Schlieren photography. To this end a computer controlled high pressure injection system for direct injection of gaseous hydrogen was developed. The injection system for hydrogen direct injection consists of an electronic control unit, a solenoid valve and a purpose developed injector. The timing and the duration of the hydrogen injection are controlled by an electronic unit. The fuel-air ratio was varied by adjusting the opening time of the solenoid valve. The hydrogen was fed into the combustion chamber of the engine with a pressure of 6.0 MPa. With this injection system and injection pressure it, is possible to inject the hydrogen into the combustion chamber of the engine even during hydrogen combustion. In order to compare the results of internal mixture formation, experiments with external mixture formation were also performed.

Development of an Enhanced Mean-Value-Model for Optimization of Measures of Thermal-Management

In this paper, a simulation approach is introduced which takes into account all relevant heat sources and sinks in the combustion engine and in the engine compartment. With this approach, it is possible to calculate the appearing power flow and enthalpy flow as well as the component temperatures. Therefore, the complex thermodynamic and friction processes in the engine are described as simple as possible; the complete system can still be described reliably within certain limits, and the effects of different thermal optimization measures can be shown. It is an essential point for the modeling that only two integral quantities are necessary (the high pressure efficiency and the high pressure wall heat loss) for the complete combustion model.

Discretization and Heat Transfer Calculation of Engine Water Jackets in 1D-Simulation

The industry is working intensively on the precision of thermal management. By using complex thermal management strategies, it is possible to make engine heat distribution more accurate and dynamic, thereby increasing efficiency. Significant efforts are made to improve the cooling efficiency of the engine water jacket by using 3D CFD. As well, 1D simulation plays a significant role in the design and analysis of the cooling system, especially for considering transient behaviour of the engine. In this work, a practice-oriented universal method for creating a 1D water jacket model is presented. The focus is on the discretization strategy of 3D geometry and the calculation of heat transfer using Nusselt correlations. The basis and reference are 3D CFD simulations of the water jacket. Guidelines for the water jacket discretization are proposed. The heat transfer calculation in the 1D-templates is based on Nusselt-correlations (Nu = Nu(Re, Pr)), which are derived from 3D CFD simulations.

Efficiency Potential of SI Engines with Gasoline and Methanol: A 0D/1D Investigation

To meet the requirements of strict CO2 emission regulations in the future, internal combustion engines must have excellent efficiencies for a wide operating range. In order to achieve this goal, various technologies must be applied. Additionally, fuels other than gasoline should also be considered. In order to investigate the potential of the efficiency improvement, a SI engine was designed and optimized using 0D/1D methods. Some of the advanced features of this engine model include: High stroke-to-bore-ratio, variable valve timings with Miller cycle, EGR, cylinder deactivation, high turbulence concept, variable compression ratio and extreme downsizing. The fuel of choice was gasoline. With the proper application of technologies, the fuel consumption at the most relevant operating window could be decreased by approximately 10% in comparison to a state-of-the-art spark-ignited direct-injection four-cylinder passenger car engine.

Efficient Post-Processing Method for Identification of Local Hotspots in 3D CFD Simulations

Knocking is one of today’s main limitations in the ongoing efforts to increase efficiency and reduce emissions of spark-ignition engines. Especially for synthetic fuels or any alternative fuel type in general with a much steeper increase of the knock frequency at the KLSA, such as hydrogen, precise knock prediction is crucial to exploit their full potential. This paper therefore proposes a post-processing tool enabling further investigations to continuously gain better understanding of the knocking phenomenon. In this context, evaluation of local auto-ignitions preceding knock is crucial to improve knowledge about the stochastic occurrence of knock but also identify critical engine design to further optimize the geometry. In contrast to 0D simulations, 3D CFD simulations provide the possibility to investigate local parameters in the cylinder during the combustion.

Energy Efficient De-Icing by Superhydrophobic and Icephobic Polyurethane Films Created by Microstructuringand Plasma-Coating

As known de-icing methods use a high amount of energy or environmentally harmful chemicals, research has focused lately on passive de-icing by functional surfaces with an improved removal of ice (de-icing) or a reduced formation of it (anti-icing). Inspired by the Lotus plant leaf, a “superhydrophobic” surface can be produced by the combination of a hierarchical micro/nanoscale roughness and a hydrophobic surface coating. By a hot stamping process we have generated differently shaped microstructures (cylinders, ellipses) on polyurethane (PU) films which were afterwards coated by a plasma enhanced chemical vapor deposition (PECVD) process with thin, hydrophobic fluorocarbon films. This combination of methods could be a process for the production of large area functionalized films. PU films are suitable for outdoor use, because they are resistant against erosion and UV radiation. The films can be glued to different geometries and can easily be exchanged if damaged.

Evaluation of Geometry-Dependent Spray Hole Individual Mass Flow Rates of Multi-Hole High-Pressure GDI-Injectors Utilizing a Novel Measurement Setup

In order to optimize spray layouts of commonly used high-pressure injectors for gasoline direct injection (GDI) engines featuring multi-hole valve seats, a detailed understanding of the cause-effect relation between inner spray hole geometries and inner flow conditions, initializing the process of internal mixture formation, is needed. Therefore, a novel measurement setup, capable of determining spray hole individual mass flow rates, is introduced and discussed. To prove its feasibility, a 2-hole configuration is chosen. The injected fuel quantities are separated mechanically and guided to separate pressure tight measurement chambers. Each measurement chamber allows for time resolved mass flow rate measurements based on the HDA measurement principle (German: “Hydraulisches Druck-Anstiegsverfahren”).

Experimental and Numerical Investigation of a Full-Sized Aerodynamic Vehicle Model in Relation to Its Production Car

In this paper, the differences between a production car of the 2018 A-class and an early stage vehicle model with a mostly similar outer skin are examined experimentally and numerically. The aerodynamic development of vehicles at Mercedes-Benz is divided into several phases. When comparing force coefficients differences can be observed between these distinct hardware stages as well as when comparing steady state simulations to wind tunnel measurements. In early phases when prototype vehicles are not yet available, so-called aero foam models are used. These are well-defined full-sized vehicle models, as the outer skin is milled from Polyurethane. Important aerodynamic characteristics such as a motor compartment with a cooling module, deflecting axles with rotatable wheels and underbody covers are represented.

Force-Stroke-Curve of Gas Springs

The use of gas springs with a surge tank to generate blank holding forces in drawing tools is increasing. These gas spring systems are characterized by an almost constant behaviour of the spring force over the spring displacement. To prevent an increase of the normal pressure with increasing stroke in a drawing process, it is advantageous to obtain a degressive force-displacement behaviour of the gas springs. For this reason, a gas spring system was developed to realize a decrease of the blank holding forces over the stroke without large additional expenditure. The technical realization takes place in an exact controlling of the upper and lower pressure chamber of the nitrogen cylinder.

Friction Reduction by Optimization of Local Oil Temperatures

The reduction of engine-out emissions and increase of the total efficiency is a fundamental approach to reduce the fuel consumption and thus emissions of vehicles driven by combustion engines. Conventional passenger cars are operated mainly in lower part loads for most of their lifetime. Under these conditions, oil temperatures are far below the maximum temperature allowed and dominate inside the journal bearings. Therefore, the objective of this research was to investigate possible potentials of friction reduction by optimizing the combustion engine’s thermal management of the oil circuit. Within the engine investigations, it was shown that especially the friction of the main and connecting rod bearings could be reduced with an increase of the oil supply temperature. Furthermore, on a journal bearing test rig, it was shown that no excessive wear of the bearings is to be expected in case of load increase and simultaneous supply of cooler oil.

Fundamental Research and Draw Die Concepts for Deep Drawing of Tailored Blanks

According to the present state of knowledge, the use of “Tailored Blanks” with different sheet thicknesses and/or grades represents an interesting manufacturing alternative in the design and development of sheet metal parts in the automotive industry. In order to assess the forming behavior, fundamental research was conducted on laser and mash seam welded blanks. Based on this experimental findings, a segmented draw die was designed and built to determine the limits of the metal forming process by deep drawing of car body parts. The results with this draw die showed that a uniform blankholder pressure must be guaranteed during the forming process in the flange region of the part. This necessitated definite slots in the region of the weld line for the mash seam welded blanks. Furthermore, a die concept was presented to enable an equalization of both sheet thickness steps and sheet thickness fluctuations, without requiring replacement of the respective draw die components.

Improvement of Post-Oxidation for Low-Emission Engines through 3D-CFD Virtual Development

There is a growing need for low-emissions concepts due to stricter emission regulations, more stringent homologation cycles, and the possibility of a ban on new engines by 2035. Of particular concern are the conditions during a cold start, when the Three-Way Catalyst is not yet heated to its light-off temperature. During this period, the catalyst remains inactive, thereby failing to convert pollutants. Reducing the time needed to reach this temperature is crucial to comply with the more stringent emissions standards. The post oxidation by means of secondary air injection, illustrated in this work, is a possible solution to reduce the time needed to reach the above-mentioned temperature. The strategy consists of injecting air into the exhaust manifold via secondary air injectors to oxidize unburned fuel that comes from a rich combustion within the cylinder.

Inverter Dead-Time Compensation up to the Field Weakening Region with Respect to Low Sampling Rates

This report presents a new compensation method for distortions related to dead time, caused by B6-inverters with pulse-width-modulated output voltages. In spite of low sampling rates, the new method of compensation is effective at all ranges of rotation speed up to the field weakening region. No additional hardware is required for its implementation. The effectiveness of the new method has been shown experimentally. A description of the relevant distortions is given first to provide a basis for the development. This considers the field weakening region, and offers an illustrative method of quantifying the distortions. It is also shown that the use of compensation methods that do not take the sampling time into account leads to additional distortions. It is even possible that they exceed the distortions in an equivalent system without compensation.

Investigations on the Spray-Atomization of Various Fuels for an Outwardly Opening Piezo Injector for the Application to a Pilot Injection Passenger Car Gas Engine

Pilot injection gas engines are commonly used as large stationary engines. Often, the combustion is implemented as a dual-fuel strategy, which allows both mixed and diesel-only operation, based on a diesel engine architecture. The current research project focuses on the application of pilot injection in an engine based on gasoline components of the passenger car segment, which are more cost-effective than diesel components. The investigated strategy does not aim for a diesel-only combustion, hence only small liquid quantities are used for the main purpose of providing a strong, reliable ignition source for the natural gas charge. This approach is mainly driven to provide a reliable alternative to the high spark ignition energies required for high cylinder charge densities. When using such small liquid quantities, a standard common-rail diesel nozzle will apparently not be ideal regarding some general specifications.

Knock Model Covering Thermodynamic and Chemical Influences on the Two-Stage Auto-Ignition of Gasoline Fuels

Engine knock is limiting the efficiency of spark ignition engines and consequently further reduction of CO2 emissions. Thus, an combustion process simulation needs a well working knock model to take this phenomenon into account. As knocking events result from auto-ignitions, the basis of a knock model is the accurate modeling of the latter. For this, the introduced 0D/1D knock model calculates the Livengood-Wu integral to estimate the state of the pre-reactions of the unburnt mixture and considers the two-stage auto-ignition of gasoline fuels, which occurs at specific boundary conditions. The model presented in this publication is validated against measurement data of a single cylinder engine. For this purpose, more than 12 000 knocking working cycles are investigated, covering extensively varied operating conditions for a wide-ranging validation.
