A Discussion on Interior Compartment Doors and Latches

Interior compartment doors are required by Federal Motor Vehicle Safety Standard (FMVSS) 201, to stay closed during physical head impact testing, and when subjected to specific inertia loads. This paper defines interior compartment doors, and shows examples of several different latches designed to keep these doors closed. It also explores the details of the requirements that interior compartment doors and their latches must meet, including differing requirements from automobile manufacturers. It then shows the conventional static method a supplier uses to analyze a latch and door system. And, since static calculations can't always capture the complexities of a dynamic event, this paper also presents a case study of one particular latch and door system showing a way to simulate the forces experienced by a latch. The dynamic simulation is done using Finite Element Analysis and instrumentation of actual hardware in physical tests.

A Filter Seal Model for Point Mobility Prediction of Air Induction Systems

Virtual design validation of an air induction system (AIS) requires a proper finite element (FE) assembly model for various simulation based design tasks. The effect of the urethane air filter seal within an AIS assembly, however, still poses a technical challenge to the modeling of structural dynamic behaviors of the AIS product. In this paper, a filter seal model and its modeling approach for AIS assemblies are introduced, by utilizing the feature finite elements and empiric test data. A bushing element is used to model the unique nonlinear stiffness and damping properties of the urethane seal, as a function of seal orientation, preloading, temperature and excitation frequency, which are quantified based on the test data and empiric formula. Point mobility is used to character dynamic behaviors of an AIS structure under given loadings, as a transfer function in frequency domain.

A Real Time Statistical Method for Engine Knock Detection

The traditional method of engine knock detection is to compare the knock intensity with a predetermined threshold. The calibration of this threshold is complex and difficult. A statistical knock detection method is proposed in this paper to reduce the effort of calibration. This method dynamically calculates the knock threshold to determine the knock event. Theoretically, this method will not only adapt to different fuels but also cope with engine aging and engine-to-engine variation without re-calibration. This method is demonstrated by modeling and evaluation using real-time engine dynamometer test data.

A Study on the Strength of Catalytic Converter Ultra Thin Wall Substrates

Application of Ultra Thin Wall (UTW) ceramic substrates in the catalytic converter system requires the canner and component manufacturers to better understand the root cause and physics behind substrate breakage during the canning process. For this purpose, a ceramic substrate strength study for shoebox design has been conducted within Visteon Corporation. Computer Numerical Control (CNC) machined top and bottom fixtures, with identical inner surfaces as shoebox converter upper and lower shells, were used to crush mat wrapped substrates. Thin film pressure sensor technology enables the recording of substrate surface pressure during the compression process. Shell rib, washcoat, canning speed and cell density effects on substrate failure have been experimentally investigated. The development of a mathematical model helps to identify a better indicator to evaluate the substrate strength in the canning process and establish the strength for uncoated & coated substrates.

A Table Update Method for Adaptive Knock Control

Knock correction is the spark angle retard applied to the optimum ignition timing to eliminate knock. In adaptive knock control, this amount of spark retard at an operating point (i.e. Speed, load) is stored in a speed/load characteristic map. It will be reused when the engine is operated in this range once more. In this paper, a method to learn the knock correction values into a speed/load characteristic map is described. This method proportionally distributes the knock correction into the characteristic map according to the distance between the speed/load of these nodes and the current operating point. The distributed knock correction value is filtered and accumulated in its adjacent nodes. Simulation examples demonstrate that the retrieved values from the map by the proposed method are smoother than those produced by the method of [2][3]. The mathematical basis for this method is developed. The one and two independent variable cases are illustrated.

Application of DOE Methods to RPM-Domain Data for Hydraulic Steering Pump NVH Improvement

The present work demonstrates the application of Design of Experiments (DOE) statistical methods to the design and optimization of a hydraulic steering pump for NVH performance. DOE methods were applied to RPM-domain data to examine the effect of several different factors, as well as the interactions between these factors, on pump NVH. Whereas most DOE analyses typically consider only a single response variable, the present work considered multiple response variables. Specifically, pump NVH performance curves for several pump rotational orders over a range of shaft speeds were analyzed. Thus, it was possible to determine the effect of the factors in question over the entire speed range of pump operation, rather than a single speed or setting. Statistical methods were applied to determine which factors and interactions had a significant effect on pump NVH. These factors were used to construct an empirical mathematical prediction model for NVH performance.

Automating Instrument Panel Head Impact Simulation

Occupant head impact simulations on automotive instrument panels (IP) are routinely performed as part of an integrated design process during the course of IP development. Based on the requirements (F/CMVSS, ECE), head impact zones on the IP are first established, which are then used to determine the various “hit” locations to be tested/analyzed. Once critical impact locations are identified, CAE simulations performed which is a repetitive process that involves computing impact angles, positioning the rigid head form with an assigned initial velocity and defining suitable contacts within the finite element model. A commercially available CAE process automation tool was used to automate these steps and generate a head impact simulation model. Once the input model is checked for errors by the automated process, it can be submitted to a solver without any user intervention for analysis and report generation.

CAE Considerations in the Modeling of Welded Joints

Welding is one of the most commonly used fabrication method in various automotive applications. Welding is a metallurgical fusion process in which parts or work pieces to be joined are heated above their melting temperature and then solidified. Some of the effects of the welding include residual stresses and Heat Affected Zone (HAZ). A methodology is proposed to study the welding process using the commercial finite element software, ABAQUS. Non linear transient heat transfer analysis is used. Effects of heat energy input rate and heat input time on residual stresses and HAZ are determined.

CAE Virtual Door Slam Test for Plastic Trim Components

Visteon has developed a CAE procedure to qualify plastic door trim assemblies under the vehicle door slam Key Life Test (KLT) environments. The CAE Virtual Door Slam Test (VDST) procedure simulates the environment of a whole door structural assembly, as a hinged in-vehicle door slam configuration. It predicts the durability life of a plastic door trim sub-assembly, in terms of the number of slam cycles, based on the simulated stresses and plastic material fatigue damage model, at each critical location. The basic theory, FEA methods and techniques employed by the VDST procedure are briefly described in this paper. Door trim project examples are presented to illustrate the practical applications and their results, as well as the correlation with the physical door slam KLTs.

Combustion Characteristics of a Single-Cylinder Engine Equipped with Gasoline and Ethanol Dual-Fuel Systems

The requirement of reduced emissions and improved fuel economy led the introduction of direct-injection (DI) spark-ignited (SI) engines. Dual-fuel injection system (direct-injection and port-fuel-injection (PFI)) was also used to improve engine performance at high load and speed. Ethanol is one of the several alternative transportation fuels considered for replacing fossil fuels such as gasoline and diesel. Ethanol offers high octane quality but with lower energy density than fossil fuels. This paper presents the combustion characteristics of a single cylinder dual-fuel injection SI engine with the following fueling cases: a) gasoline for PFI and DI, b) PFI gasoline and DI ethanol, and c) PFI ethanol and DI gasoline. For this study, the DI fueling portion varied from 0 to 100 percentage of the total fueling over different engine operational conditions while the engine air-to-fuel ratio remained at a constant level.

Control Method of Dual Motor-Based Steer-by-Wire System

This paper describes a front road wheel steer-by-wire system with two actuator motors on the rack and pinion assembly to move the road wheels. Dual actuators are used to provide actuator redundancy and to enhance the fault tolerance capability. When one actuator faults or fails, the other actuator is designed to work independently and maintain full system performance. The paper emphasizes control method to implement the motion control for the front road wheel steer-by-wire system with two actuators on the common load. The proposed dual servo synchronization motion control implements the angle tracking for the road wheel reference input by controlling two actuators synchronously and cooperatively. It includes two servo feedback control loops to track the common reference input. The angular position error between two feedback loops is compensated using a synchronized compensator.

DSS, The Driver Stability System of Visteon

This paper introduces the Driver Stability System (DSS) at Visteon. DSS is a new active comfort / safety system for automobiles which controls the seat bolsters independently in real time to enhance the lateral support of the occupants. Under turning maneuvers, DSS reacts to the vehicle dynamics to provide an increased contact area between the occupants and their seats, allowing optimal occupant location with respect to such variables as steering wheel angle, lateral acceleration, yaw rate, and vehicle velocity. The lateral force compensation is directly coupled to the dynamic movement of vehicle chassis and the change of road profile. The system consists of the seat bolster assembly including DC motors, wheel speed sensors, steering wheel sensor, lateral accelerometer, yaw rate sensor, and electronic control unit (ECU). This paper also discusses the control concept of DSS and its realistic controller structure.

Design and Development of Light Weight Al Spindle

The demand for improved vehicle fuel economy drives the auto engineers to look for opportunities in weight reduction of automotive systems and components. This paper presents inventions on the design and development of a lightweight spindle. In this new product, the spindle body is made from an Al alloy for a substantial weight reduction in comparison to the tradition iron spindle body. The shaft of the spindle is made from high strength steel to meet strength requirements. The design shows the unique feature of the joining area between the spindle body and shaft. The related joining process is applied to produce a strong joint between the two parts made of different materials. The testing results will be presented and discussed.

Design of a 4-Cylinder GTDI Engine with Part-Load HCCI Capability

This paper focuses on the engine design portion of the Advanced Combustion Controls Enabling Systems and Solutions (ACCESS) project, a joint research project partially funded by a Department of Energy grant. The main goal of the project is to improve fuel economy in a gasoline fueled light-duty vehicle by 25% while maintaining similar performance and meeting SULEV emission standards. A Cadillac CTS with a high-feature naturally-aspirated 3.6L V6 engine was chosen as the baseline vehicle. To achieve the target fuel economy improvement over the baseline engine configuration, gasoline turbocharged direct-injection (GTDI) technology was utilized for engine downsizing in combination with part-load lean homogeneous charge compression ignition (HCCI) operation for further fuel economy gains. The GM 2.0L I4 GTDI Ecotec engine was used as the platform for the basis of this design.

Effect of Post Brazed Flux Residues of CAB Evaporators on the Consistency of Conversion Coating

Evaporators for automotive air-conditioning systems are being coated externally to improve corrosion resistance, water drainage, and reduce potential odor concerns. The coating durability and efficiency in achieving its corrosion resistance depends on the coating uniformity and adhesion characteristics. Good coating adhesion on aluminum surface can be achieved after freeing the surface from the oxide and flux residues. Evaporators manufactured by the Controlled Atmosphere Brazing (CAB) process have flux residue remaining on the surface, the presence of which interferes with the coating process and also affects the performance of coated components. A methodology to quantify the effect of high Nocolok flux residue on heat exchanger coating uniformity has been presented.

Effects of B20 Fuel and Catalyst Entrance Section Length on the Performance of UREA SCR in a Light-Duty Diesel Engine

The current study focused on the effects B20 fuel (20% soybean-based biodiesel) and SCR entrance shapes on a light-duty, high-speed, 2.8L common-rail 4-cylinder diesel engine, at different exhaust temperatures. The results indicate that B20 has less deNOX efficiency at low temperature than ULSD, and that N₂O emission need to be characterized as well as NH₃ slip. If a mixer and enough mixing length are used, longer divergence section does not improve the deNOX efficiency significantly under the speed ranges tested.

Ethanol Content Estimation in Flex Fuel Direct Injection Engines Using In-Cylinder Pressure Measurements

Flexible fuel vehicles (FFVs) are able to operate on a blend of ethanol and gasoline in any volumetric concentration of up to 85% ethanol (93% in Brazil). The estimation of ethanol content is crucial for optimized and robust performance in such vehicles. Even if an ethanol sensor is utilized, an estimation scheme independent of the ethanol sensor measurement retains advantages in enhancing the reliability of ethanol estimation and allowing on-board diagnostics. It is well-known that an exhaust gas oxygen (EGO) sensor could be utilized to estimate the ethanol content, which exploits the difference in stoichiometric air-to-fuel ratio (SAFR) between ethanol (9.0) and gasoline (14.6). The SAFR-based ethanol estimation has been shown to be prone to large errors with mass air flow sensor bias and/or fuel injector shift.

Ethanol Detection in Flex-Fuel Direct Injection Engines Using In-Cylinder Pressure Measurements

A method for detection of ethanol content in fuel for an engine equipped with direct injection (DI) is presented. The methodology is based on in-cylinder pressure measurements during the compression stroke and exploits the different charge cooling properties of ethanol and gasoline. The concept was validated using dynamometer data of a 2.0L DI turbocharged engine with variable valve timing (VVT). An algorithm was developed to process the experimental data and generate a residue from the complex cycle-to-cycle in-cylinder pressure evolution which captures the charge cooling effect. The experimental results show that there is a monotonic correlation between the residues and the fuel ethanol percentage in the majority of the cases. However, the correlation varies for different engine operating parameters; such as, speed, load, valve timing, fuel rail pressure, intake and exhaust temperature and pressure.

Fuel Effects on Engine-out Emissions Part 1 - Comparing Certification and Market Gasoline Fuels

Studies have shown that fuel quality plays an important role in engine-out emissions. The wide variation in composition and properties of gasoline fuels available in the market can lead to discrepancies between the expected emission levels as per set regulations and actual on-road measurements. This study compares engine-out gaseous and particulate emission results between 5 US market fuels, 5 certification fuels and one street-legal race fuel. The market fuels were acquired from different terminals in Michigan. Tests were performed on a 4-cylinder 2.3 L turbocharged direct injection spark-ignited engine. The tests covered a wide range of steady-state operating conditions including load, injection timing and engine speed sweeps. Transient load steps were also performed under warm and cold engine conditions.

Fuel Effects on Engine-out Emissions Part 2 - Fuel Properties Correlations

Particulate matter emissions from internal combustion engines have become an increasingly important area of focus for development teams in recent years. This is due to greater regulatory scrutiny on vehicles globally, and especially on particulate emissions. The chemical composition and bulk physical properties of the fuel have been shown to influence the particulate number emissions characteristics. Although some predictive models have been proposed, the causality of specific properties or constituents has not been demonstrated due to the co-linearity of the variables considered in previous studies. In this work, fuels were formulated to capture the expected variation in three key properties of United States (US) market gasoline fuels. Specifically, total aromatics, volatility, and particulate matter index (PMI) were varied across market extremes within regulatory limits--while holding other properties constant.
