A New Generation of Diesel Oxidation Catalysts

An overview is given on the state of the art of a new catalytic exhaust gas aftertreatment device for diesel engines. The function of a precious metal based, flow-through type diesel oxidation catalyst is explained. Much attention is paid to the durability of the diesel oxidation catalyst and especially to the influence of poisoning elements on the catalytic activity. Detailed data on the interaction of poisoning elements such as sulfur, zinc and phosphorus with the catalytic active sites are given. Finally it is demonstrated that it is possible to meet the stringent emission standards for diesel passenger cars in Europe with a new catalyst generation over 80.000 km AMA aging.

A New Method to Assess the Summer Suitability of Car Seats

A new method has been designed to examine car seats by technical means only, whether they fit summer conditions or not. Test procedures start with the application of a carefully wetted cloth onto the seat to be examined. The test area is then covered by a temperature controlled, electrically heated solid body bloc. This simulates the body temperature and the seat pressure of a real seat user. During test periods of standard three hours, temperature and humidity is measured beneath the test device and in the surrounding air. As an effect of the water impulse the humidity increases under the body bloc. It has been proved that good summer suitability of a car seat is characterised by moderate amount and moderate duration of increased humidity readings. Poor suitability results in higher amount and longer duration of raised humidity. The method is shown to be useful to examine full scale car seats, child safety seats and single design characteristics of car seats as well.

As computational methodologies become more integrated into industrial vehicle pre-development processes the potential for high transient vehicle thermal simulations is evident. This can also been seen in conjunction with the strong rise in computing power, which ultimately has supported many automotive manufactures in attempting non-steady simulation conditions. The following investigation aims at exploring an efficient means of utilizing the new rise in computing resources by resolving high time-dependent boundary conditions through a series of averaging methodologies. Through understanding the sensitivities associated with dynamic component temperature changes, optimised boundary conditions can be implemented to dampen irrelevant input frequencies whilst maintaining thermally critical velocity gradients.

A Study of the Thermochemical Conditions in the Exhaust Manifold Using Secondary Air in a 2.0 L Engine

The California LEV1 II program will be introduced in the year 2003 and requires a further reduction of the exhaust emissions of passenger cars. The cold start emissions represent the main part of the total emissions of the FTP2-Cycle. Cold start emissions can be efficiently reduced by injecting secondary air (SA) in the exhaust port making compliance with the most stringent standards possible. The thermochemical conditions (mixing rate and temperature of secondary air and exhaust gas, exhaust gas composition, etc) prevailing in the exhaust system are described in this paper. This provides knowledge of the conditions for auto ignition of the mixture within the exhaust manifold. The thus established exothermal reaction (exhaust gas post-combustion) results in a shorter time to light-off temperature of the catalyst. The mechanisms of this combustion are studied at different engine idle conditions.

Reductions of hardware costs as well as implementations of new innovative functions are the main drivers of today's automotive electronics. Indeed more and more resources are spent on adapting existing solutions to different environments. At the same time, due to the increasing number of networked components, a level of complexity has been reached which is difficult to handle using traditional development processes. The automotive industry addresses this problem through a paradigm shift from a hardware-, component-driven to a requirement- and function-driven development process, and a stringent standardization of infrastructure elements. One central standardization initiative is the AUTomotive Open System ARchitecture (AUTOSAR). AUTOSAR was founded in 2003 by major OEMs and Tier1 suppliers and now includes a large number of automotive, electronics, semiconductor, hard- and software companies.

Aerodynamic performance assessment of automotive shapes is typically performed in wind tunnels. However, with the rapid progress in computer hardware technology and the maturity and accuracy of Computational Fluid Dynamics (CFD) software packages, evaluation of the production-level automotive shapes using a digital process has become a reality. As the time to market shrinks, automakers are adopting a digital design process for vehicle development. This has elevated the accuracy requirements on the flow simulation software, so that it can be used effectively in the production environment. Evaluation of aerodynamic performance covers prediction of the aerodynamic coefficients such as drag, lift, side force and also lift balance between the front and rear axle. Drag prediction accuracy is important for meeting fuel efficiency targets, prediction of front and rear lifts as well as side force and yawing moment are crucial for high speed handling.

An Innovative Approach to Race Track Simulations for Vehicle Thermal Management

Within the pre-development phase of a vehicle validation process, the role of computational simulation is becoming increasingly prominent in efforts to ensure thermal safety. This gain in popularity has resulted from the cost and time advantages that simulation has compared to experimental testing. Additionally many of these early concepts cannot be validated through experimental means due to the lack of hardware, and must be evaluated via numerical methods. The Race Track Simulation (RTS) can be considered as the final frontier for vehicle thermal management techniques, and to date no coherent method has been published which provides an efficient means of numerically modeling the temperature behavior of components without the dependency on statistical experimental data.

BMW's Energy Strategy - Promoting the Technical and Political Implementation

BMW can look back on 20 years of research activities on hydrogen propulsion systems. Hydrogen fuel is the only means of offering pure driving pleasure on the basis of a sustainable energy loop. As the hydrogen era is still quite a while away the BMW Energy Strategy „Via Natural Gas to Hydrogen” has been developed. The first step was to build series-production compressed natural gas (CNG) cars back in 1995. By switching to liquefied natural gas (LNG) not only is the cruising range tripled but technologically the final stepping-stone is reached in preparing the way for liquefied hydrogen. BMW's automotive and drive technology for hydrogen is now available and ready to move out of the laboratory on to the road. At Munich Airport a BMW „Clean Energy” car is already providing shuttle services. Its fuel is supplied by the world's first public filling station for liquefied hydrogen.

Catalytic NOx Reduction in Net Oxidizing Exhaust Gas

Several different possibilities will be described and discussed on the processes of reducing NOx in lean-burn gasoline and diesel engines. In-company studies were conducted on zeolitic catalysts. With lean-burn spark-ignition engines, hydrocarbons in the exhaust gas act as a reducing agent. In stationary conditions at λ = 1.2, NOx conversion rates of approx. 45 % were achieved. With diesel engines, the only promising variant is SCR technology using urea as a reducing agent. The remaining problems are still the low space velocity and the narrow temperature window of the catalyst. The production of reaction products and secondary reactions of urea with other components in the diesel exhaust gas are still unclarified.

Comparison of Different EGR Solutions

This paper compares 4 different EGR systems by means of simulation in GT-Power. The demands of optimum massive EGR and fresh air rates were based on experimental results. The experimental data were used to calibrate the model and ROHR, in particular. The main aim was to investigate the influence of pumping work on engine and vehicle fuel consumption (thus CO2 production) in different EGR layouts using optimum VG turbine control. These EGR systems differ in the source of pressure drop between the exhaust and intake pipes. Firstly, the engine settings were optimized under steady operation - BSFC was minimized while taking into account both the required EGR rate and fresh air mass flow. Secondly, transient simulations (NEDC cycle) were carried out - a full engine model was used to obtain detailed information on important parameters. The study shows the necessity to use natural pressure differences or renewable pressure losses if reasonable fuel consumption is to be achieved.

The Deep Orange program immerses automotive engineering students into the world of an OEM as part of their 2-year graduate education. In support of developing the program’s seventh vehicle concept, the students studied the sponsoring brand essence, conducted market research, and made a heuristic assessment of competitor vehicles. The upfront research lead to the definition of target customers and setting vehicle level targets that were broken down into requirements to develop various vehicle sub-systems. The powertrain team was challenged to develop a scalable propulsion concept enabled by a common vehicle architecture that allowed future customers to select (at the point of purchase) among various levels of electrification best suiting their needs and personal desires. Four different configurations were identified and developed: all-electric, two plug-in hybrid electric configurations, and an internal combustion engine only.

Contemporary Crash Analysis as a Building Block in Holistic Multidisciplinary Structural Analysis

The trend in the previous years showed that an ideal product is not obtained as a sum of development results of several separated disciplines but rather as a result of a holistic multidisciplinary CAE approach. In the course of the whole component development process it is necessary to consider all functions of an individual component equivalent to their importance in the system as a whole, in order to achieve both a technical and a financial optimum. The predictability and the accuracy of an individual computational method have to be regarded against the background of the entire simulation process. A continuative CAE-standard and a harmonious interaction between the different computational disciplines promise more success than focusing specifically on individual topics and thereby neglecting the “bigger picture”. This awareness provided the basis for a decision to change the entire crash simulation software to ABAQUS.

Cycle Life Investigations on Different Li-Ion Cell Chemistries for PHEV Applications Based on Real Life Conditions

Plug-In Hybrid Electric Vehicles (PHEV) are becoming increasingly important as an intermediate step on the roadmap to Battery Electric Vehicles (BEV). Li-Ion is the most important battery technology for future hybrid and electrical vehicles. Cycle life of batteries for automotive applications is a major concern of design and development on vehicles with electrified powertrain. Cell manufacturers present various cell chemistries based on Li-Ion technology. For choosing cells with the best cycle life performance appropriate test methods and criteria must be obtained. Cells must be stressed with accelerated aging methods, which correlate with real life conditions. There is always a conflict between high accelerating factors for fast results on the one hand and best accordance with reality on the other hand. Investigations are done on three different Li-Ion cell types which are applicable in the use of PHEVs.

Development and Demonstration of LNT+SCR System for Passenger Car Diesel Applications

The regulations for mobile applications will become stricter in Euro 6 and further emission levels and require the use of active aftertreatment methods for NOX and particulate matter. SCR and LNT have been both used commercially for mobile NOX removal. An alternative system is based on the combination of these two technologies. Developments of catalysts and whole systems as well as final vehicle demonstrations are discussed in this study. The small and full-size catalyst development experiments resulted in PtRh/LNT with optimized noble metal loadings and Cu-SCR catalyst having a high durability and ammonia adsorption capacity. For this study, an aftertreatment system consisting of LNT plus exhaust bypass, passive SCR and engine independent reductant supply by on-board exhaust fuel reforming was developed and investigated. The concept definition considers NOX conversion, CO2 drawback and system complexity.

Development of Wireless Message for Vehicle-to-Infrastructure Safety Applications

This paper summarizes the development of a wireless message from infrastructure-to-vehicle (I2V) for safety applications based on Dedicated Short-Range Communications (DSRC) under a cooperative agreement between the Crash Avoidance Metrics Partners LLC (CAMP) and the Federal Highway Administration (FHWA). During the development of the Curve Speed Warning (CSW) and Reduced Speed Zone Warning with Lane Closure (RSZW/LC) safety applications [1], the Basic Information Message (BIM) was developed to wirelessly transmit infrastructure-centric information. The Traveler Information Message (TIM) structure, as described in the SAE J2735, provides a mechanism for the infrastructure to issue and display in-vehicle signage of various types of advisory and road sign information. This approach, though effective in communicating traffic advisories, is limited by the type of information that can be broadcast from infrastructures.

Effect of EGR on Spray Development, Combustion and Emissions in a 1.9L Direct-Injection Diesel Engine

The spray development, combustion and emissions in a 1.9L optical, four-cylinder, direct-injection diesel engine were investigated by means of pressure analysis, high-speed cinematography, the two-colour method and exhaust gas analysis for various levels of exhaust gas recirculation (EGR), three EGR temperatures (uncontrolled, hot and cold) and three fuels (diesel, n-heptane and a two-component fuel 7D3N). Engine operating conditions included 1000 rpm/idle and 2000 rpm/2bar with EGR-rates ranging from 0 to 70%. Independent of rate, EGR was found to have a very small effect on spray angle and spray tip penetration but the auto-ignition sites seemed to increase in size and number at higher EGR-rates with associated reduction in the flame luminosity and flame temperature, by, say, 100K at 50% EGR.

Engine-Independent Exhaust Gas Aftertreatment Using a Burner Heated Catalyst

Meeting current exhaust emission standards requires rapid catalyst light-off. Closed-coupled catalysts are commonly used to reduce light-off time by minimizing exhaust heat loss between the engine and catalyst. However, this exhaust gas system design leads to a coupling of catalyst heating and engine operation. An engine-independent exhaust gas aftertreatment can be realized by combining a burner heated catalyst system (BHC) with an underfloor catalyst located far away from the engine. This paper describes some basic characteristics of such a BHC system and the results of fitting this system into a Volkswagen Touareg where a single catalyst was located about 1.8 m downstream of the engine. Nevertheless, it was possible to reach about 50% of the current European emission standard EU 4 without additional fuel consumption caused by the BHC system.

Enhanced VALVETRONIC Technology for Meeting SULEV Emission Requirements

BMW VALVETRONIC technology is able to maintain the most important measures to reduce emissions. The further optimized charge movement created by VALVETRONIC stabilizes the combustion in the catalyst heating mode with extremely retarded ignition timing. When the engine is warm the high residual gas tolerance ensures very low Engine-Out NOx emissions and at the same time a low level of hydrocarbons. The atomization of fuel droplets due to high flow velocity in the valve gap area leads to improved mixture formation and reduced wall wetting. Engine-Out HC emissions in a cold engine are therefore reduced. Combined, the emission measures achieve robust and efficient emission control. In combination with additional after-treatment like secondary air system and catalysts using high cell density VALVETRONIC engines form an excellent base for SULEV emission regulations without neglecting the typical BMW claim of efficient dynamics.

As the popularity of vehicle navigation systems rises, incorporating Real Time Traffic Information (RTTI) has been shown to enhance the systems' value by helping drivers avoid traffic delays. As an innovative premium automaker, BMW has developed a testing process to acquire and analyze RTTI data in order to ensure delivery of a high quality service and to enhance the customer experience compared to audible broadcast services. With a methodology to obtain valid and repeatable RTTI data quality measurements, BMW and its service partner, Clear Channel's Total Traffic Network (TTN), can improve its offered service over time, implement corrective measures when appropriate, and confidently ensure the service meets its premium objectives. BMW has partnered with TTN and SoftSolutions GmbH to implement a traffic data quality process and software tools.

Exhaust Gas Aftertreatment of Volkswagen FSI Fuel Stratified Injection Engines

For substantial reduction of fuel consumption of their vehicle fleet, Volkswagen AG has decided to develop spark-ignition engines with direct fuel injection. To launch this new engine concept with stratified lean operation mode while at the same time meeting the stringent EU IV emission standards, it was necessary to develop a suitable exhaust gas aftertreatment system. This was achieved as part of an intensive co-operation between Volkswagen AG and OMG, formerly dmc2 Degussa Metals Catalysts Cerdec AG. The paper describes the demands for exhaust gas aftertreatment due to lean burn operation. In addition the main development steps of the exhaust gas aftertreatment system for Volkswagen FSI engines and catalyst durability over vehicle lifetime are discussed. Focus is laid on the catalyst system design and coating variations. Volkswagen developed a new closed-loop emission control management system which uses NOx-sensor signals for the first time worldwide.
