A Characteristic Parameter to Estimate the Optimum Counterweight Mass of a 4-Cylinder In-Line Engine

A dimensionless relationship that estimates the maximum bearing load of a 4-cylinder 4-stroke in-line engine has been found. This relationship may assist the design engineer in choosing a desired counterweight mass. It has been demonstrated that: 1) the average bearing load increases with engine speed and 2) the maximum bearing load initially decreases with engine speed, reaches a minimum, then increases quickly with engine speed. This minimum refers to a transition speed at which the contribution of the inertia force overcomes the contribution of the maximum pressure force to the maximum bearing load. The transition speed increases with an increase of counterweight mass and is a function of maximum cylinder pressure and the operating parameters of the engine.

A Comparative Study on Fatigue Damage of Caldie™ from Different Manufacturing Routes

In automotive body manufacturing the dies for blanking/trimming/piercing are under most severe loading condition involving high contact stress at high impact loading and large number of cycles. With continuous increase in sheet metal strength, the trim die service life becomes a great concern for industries. In this study, competing trim die manufacturing routes were compared, including die raw materials produced by hot-working (wrought) vs. casting, edge-welding (as repaired condition) vs. bulk base metals (representing new tools), and the heat treatment method by induction hardening vs. furnace through-heating. CaldieTM, a Uddeholm trademarked grade was used as trim die material. The mechanical tests are performed using a WSU developed trimming simulator, with fatigue loading applied at cubic die specimen’s cutting edges through a tungsten carbide rod to accelerate the trim edge damage. The tests are periodically interrupted at specified cycles for measurement of die edge damage.

A Comparison of the Behaviors of Steel and GFRP Hat-Section Components under Axial Quasi-Static and Impact Loading

Hat-sections, single and double, made of steel are frequently encountered in automotive body structural components. These components play a significant role in terms of impact energy absorption during vehicle crashes thereby protecting occupants of vehicles from severe injury. However, with the need for higher fuel economy and for compliance to stringent emission norms, auto manufacturers are looking for means to continually reduce vehicle body weight either by employing lighter materials like aluminum and fiber-reinforced plastics, or by using higher strength steel with reduced gages, or by combinations of these approaches. Unlike steel hat-sections which have been extensively reported in published literature, the axial crushing behavior of hat-sections made of fiber-reinforced composites may not have been adequately probed.

A New Device for Multi-Axial Tissue Testing: Application to Combined Bending and Shear Loading of the Spine

A multi-axial test device was designed to obtain the material properties of the lumbar spine in combined loading modes. The custom designed tester consists of a rigid platen driven by three DC powered geared motors. Two motors, each connected to parallel linear actuators control the angular displacement (for flexion and extension) and vertical motion (for tension and compression), while a third DC motor connected to a threaded rod was employed to control the horizontal displacement (for anterior and posterior shear) of the rigid platen. The testing machine is driven in displacement-control mode by a feedback system based on data from three rotary potentiometers. Six entire lumbar spine segments (T12-S1) were potted in aluminum cups with DynaCast and tested within failure limits to compression, tension, anterior shear, posterior shear, flexion, extension, anterior shear-flexion, posterior shear-extension and finally in combined anterior shear-flexion loading.

A Unified Approach to Solder Joint Life Prediction

A unified approach has been developed and applied to solder joint life prediction in this paper, which indicates a breakthrough for solder joint reliability simulation. It includes the material characterization of solder alloys, the testing of solder joint specimens, a unified viscoplastic constitutive framework with damage evolution, numerical algorithm development and implementation, and experimental validation. The emphasis of this report focuses on the algorithm development and experimental verification of proposed viscoplasticity with damage evolution.

A Visualization Study of Liquid Fuel Distribution and Combustion Inside a Port-Injected Gasoline Engine Under Different Start Conditions

High-speed video of combustion processes and cylinder pressure traces were obtained from a single-cylinder optical-accessible engine with a production four-valve cylinder head to study the mixture formation and flame propagation characteristics at near-stoichiometric start condition. Laser-sheet Mie-scattering images were collected for liquid droplet distributions inside the cylinder to correlate the mixture formation process with the combustion results. A dual-stream (DS) injector and a quad-stream (QS) injector were used to study the spray dispersion effect on engine starting, under different injection timings, throttle valve positions, engine speeds, and intake temperatures. It was found that most of the fuel under open-valve injection (OVI) conditions entered the cylinder as droplet mist. A significant part of the fuel droplets hit the far end of the cylinder wall at the exhaust-valve side.

Advanced Low Temperature Combustion (ALTC): Diesel Engine Performance, Fuel Economy and Emissions

The objective of this work is to develop a strategy to reduce the penalties in the diesel engine performance, fuel economy and HC and CO emissions, associated with the operation in the low temperature combustion regime. Experiments were conducted on a research high speed, single cylinder, 4-valve, small-bore direct injection diesel engine equipped with a common rail injection system under simulated turbocharged conditions, at IMEP = 3 bar and engine speed = 1500 rpm. EGR rates were varied over a wide range to cover engine operation from the conventional to the LTC regime, up to the misfiring point. The injection pressure was varied from 600 bar to 1200 bar. Injection timing was adjusted to cover three different LPPCs (Location of the Peak rate of heat release due to the Premixed Combustion fraction) at 10.5° aTDC, 5 aTDC and 2 aTDC. The swirl ratio was varied from 1.44 to 7.12. Four steps are taken to move from LTC to ALTC.

An Analysis of Regulated and Unregulated Emissions in an HSDI Diesel Engine under the LTC Regime

Several mechanisms are discussed to understand the formation of both regulated and unregulated emissions in a high speed, direct injection, single cylinder diesel engine using low sulphur diesel fuel. Experiments were conducted over a wide range of injection pressures, EGR rates, injection timings and swirl ratios. The regulated emissions were measured by the standard emission equipment. Unregulated emissions such as aldehydes and ketones were measured by high pressure liquid chromatography and hydrocarbon speciation by gas chromatography. Particulate mass was measured with a Tapered Element Oscillating Microbalance (TEOM). Analysis was made of the sources of different emission species and their relationship with the combustion process under the different operating conditions. Special attention is given to the low temperature combustion (LTC) regime which is known to reduce both NOx and soot. However the HC, CO and unregulated emissions increased at a higher rate.

Behavior of Adhesively Bonded Steel Double Hat-Section Components under Axial Quasi-Static and Impact Loading

An attractive strategy for joining metallic as well as non-metallic substrates through adhesive bonding. This technique of joining also offers the functionality for joining dissimilar materials. However, doubts are often expressed on the ability of such joints to perform on par with other mechanical fastening methodologies such as welding, riveting, etc. In the current study, adhesively-bonded single lap shear (SLS), double lap shear (DLS) and T-peel joints are studied initially under quasi-static loading using substrates made of a grade of mild steel and an epoxy-based adhesive of a renowned make (Huntsman). Additionally, single lap shear joints comprised of a single spot weld are tested under quasi-static loading. The shear strengths of adhesively-bonded SLS joints and spot-welded SLS joints are found to be similar. An important consideration in the deployment of adhesively bonded joints in automotive body structures would be the performance of such joints under impact loading.

Behavior of Adhesively Bonded Steel Double-Hat Section Components under Lateral Impact Loading

Recent experimental studies on the behavior of adhesively-bonded steel double-hat section components under axial impact loading have produced encouraging results in terms of load-displacement response and energy absorption when compared to traditional spot-welded hat- sections. However, it appears that extremely limited study has been carried out on the behavior of such components under transverse impact loading keeping in mind applications such as automotive body structures subject to lateral/side impact. In the present work, lateral impact studies have been carried out in a drop-weight test set-up on adhesively-bonded steel double-hat section components and the performance of such components has been compared against their conventional spot-welded and hybrid counterparts. It is clarified that hybrid components in the present context refer to adhesively-bonded hat-sections with a few spot welds only aimed at preventing catastrophic flange separations.

Characterization and Simulation of a Unit Injector

The characteristics of the diesel engine unit injector were studied both theoretically and experimentally. The transient fuel pressure in the unit injector was indirectly measured by using strain gauges placed in different locations on the drive train, between the cam and plunger. The events which take place during the injection process were analyzed and the effects of several design and operating variables on the different injection parameters were determined. Computer simulation showed a fairly good agreement between computed and experimental results.

Characterization of Diesel Common Rail Spray Behavior for Single- and Double-hole Nozzles

Double-hole nozzle and multiple injections have the potential for better fuel atomization and mixing in DI engine. In order to evaluate the behavior of the spray for the double-hole nozzles against traditional single-hole ones, high-speed spray visualization was carried out using a streak film camera and a copper vapor laser, and in combination with a long-distance camera when taking microscopic movies. The spray penetration and the cone angle were measured based on the images and compared for variable injection pressures, and for single and split injections, under ambient and elevated chamber pressure conditions. The results showed that the spray of the double-hole nozzle has comparable penetration but smaller cone angle when viewed from the nozzle end, compared to the single-hole nozzle with the same total hole discharge cross-sectional area. For microscopic view, it was observed that the interaction between the dual sprays is very dynamic.

Design of Temperature Insensitive Ribs for Crash Test Dummies

The Isodamp damping material (also known as Navy Damp) used in the ribs of current crash test dummies provides human-like damping to the thorax under impact. However, the range of temperature over which it can be used is very small. A new rib design using laminates of steel, fiberglass, and commercially available viscoelastic material has been constructed. Load-deflection response and hysteresis of the laminated ribs were compared with corresponding conventional ribs fabricated from steel and Isodamp. Impact tests were conducted on laminated and conventional ribs at 18.5° C, 22.2° C and 26.6° C. Results indicate that the response of the laminated ribs is essentially the same as that of the ribs with Isodamp at 22.2° C, which is the operating temperature of the conventional ribs. The variation in the impact response of the newly developed laminated ribs in the temperature range of 18.5° C to 26.6° C was less than 10%.

Development of a Multiple Injection Strategy for Heated Gasoline Compression Ignition (HGCI)

A multiple-injection combustion strategy has been developed for heated gasoline direct injection compression ignition (HGCI). Gasoline was injected into a 0.4L single cylinder engine at a fuel pressure of 300bar. Fuel temperature was increased from 25degC to a temperature of 280degC by means of electric injector heater. This approach has the potential of improving fuel efficiency, reducing harmful CO and UHC as well as particulate emissions, and reducing pressure rise rates. Moreover, the approach has the potential of reducing fuel system cost compared to high pressure (>500bar) gasoline direct injection fuel systems available in the market for GDI SI engines that are used to reduce particulate matter. In this study, a multiple injection strategy was developed using electric heating of the fuel prior to direct fuel injection at engine speed of 1500rpm and load of 12.3bar IMEP.

Development of the Hybrid Supervisory Controller for a Pre-Transmission Hybrid Electric Vehicle for Year 3 of the EcoCAR3 Competition

This paper details the Wayne State University development of the Hybrid Supervisory Controller strategies for the Year 3 of the EcoCAR 3 competition. Included in this paper are the processes for developing the strategies for the supervisory control system, which includes the torque distribution among the powertrain components, and the diagnostic strategies adopted to guarantee the safety critical functionalities of the vehicle. The EcoCAR 3 competition challenges sixteen North American universities to re-engineer the 2016 Chevrolet Camaro to reduce its environmental impact without compromising its performance and consumer acceptability. During the Year 3 of the competition the team has refined the control strategies designed in the previous years, to enable the powertrain full functionalities and achieve better energy consumption over pre-determined drive cycles.

Diagnostics of Engine Noise During Run-up Using HELS Based Nearfield Acoustical Holography

This paper describes the diagnostics of noise sources and characteristics of a full-size gasoline engine during its run-up using Helmholtz Equation Least Squares (HELS) method based nearfield acoustical holography (NAH). The acoustic pressures are measured using an array of 56 microphones conformal to the contours of engine surfaces at very close range. Measurements are collected near the oil pan, front and intake sides. The data thus collected are taken as input to HELS program, and the acoustic pressure mappings on the oil pan, front and intake surfaces are calculated. These reconstructed acoustic quantities clearly demonstrate the “hot spots” of sound pressures generated by this gasoline engine during its run-up and under a constant speed condition. These acoustic pressure mappings together with order-tracking spectrograms allow for identification of the peak amplitudes of acoustic pressures on a targeted surface as a function of the frequency and engine rpm.

Direct Laser Metal Deposition of Al 7050 Alloy

Additive manufacturing (AM) of metals is finding numerous applications in automotive industry. In 21st century, aluminum is second to steel in automotive sector, because of its high strength to weight ratio. Hence developing AM for aluminum alloys become necessary to make sure industry gains maximum benefit from AM. This study specifically deals with the manufacturing of Al 7050 alloy, which is quite hardest alloy to manufacture using AM. The ultimate goal is to optimize the laser deposition parameters to deposit defect free Al 7050 alloy on rolled aluminum alloy substrate. Parameter optimization (laser power, powder flow rate, and scanning speed) gets difficult with the presence of various low melting and boiling point alloying elements such as Zn, Mg etc. Numerous other challenges faced while depositing Al 7050 alloy, are also briefly discussed in this article. Microstructural investigation using optical and scanning electron microscopy confirms greater than 99% component density.

Effect of Biodiesel (B-20) on Performance and Emissions in a Single Cylinder HSDI Diesel Engine

The focus of this study is to determine the effect of using B-20 (a blend of 20% soybean methyl ester biodiesel and 80% ultra low sulfur diesel fuel) on the combustion process, performance and exhaust emissions in a High Speed Direct Injection (HSDI) diesel engine equipped with a common rail injection system. The engine was operated under simulated turbocharged conditions with 3-bar indicated mean effective pressure and 1500 rpm engine speed. The experiments covered a wide range of injection pressures and EGR rates. The rate of heat release trace has been analyzed in details to determine the effect of the properties of biodiesel on auto ignition and combustion processes and their impact on engine out emissions. The results and the conclusions are supported by a statistical analysis of data that provides a quantitative significance of the effects of the two fuels on engine out emissions.

Effect of Cetane Number with and without Additive on Cold Startability and White Smoke Emissions in a Diesel Engine

I The effect of Cetane Number (CN) of the fuel and the addition of cetane improvers on the cold starting and white smoke emissions of a diesel engine was investigated. Tests were conducted on a single-cylinder, four-stroke-cycle, air-cooled, direct-injection, stand-alone diesel engine in a cold room at ambient temperatures ranging from 25 °C to - 5 °C. Five fuels were used. The base fuel has a CN of 49.2. The CN of the base fuel was lowered to 38.7 and 30.8 by adding different amounts of aromatic hydrocarbons. Iso-octyl nitrate is added to the high aromatic fuels in order to increase their CN to 48.6 and 38.9 respectively. Comparisons are made between the five fuels to determine the effect of CN and the additive on cylinder peak pressure, heat release rate, cold start-ability, combustion instability, hydrocarbon emissions and solid and liquid particulates.
