A Connected Controls and Optimization System for Vehicle Dynamics and Powertrain Operation on a Light-Duty Plug-In Multi-Mode Hybrid Electric Vehicle

This paper presents an overview of the connected controls and optimization system for vehicle dynamics and powertrain operation on a light-duty plug-in multi-mode hybrid electric vehicle developed as part of the DOE ARPA-E NEXTCAR program by Michigan Technological University in partnership with General Motors Co. The objective is to enable a 20% reduction in overall energy consumption and a 6% increase in electric vehicle range of a plug-in hybrid electric vehicle through the utilization of connected and automated vehicle technologies. Technologies developed to achieve this goal were developed in two categories, the vehicle control level and the powertrain control level. Tools at the vehicle control level include Eco Routing, Speed Harmonization, Eco Approach and Departure and in-situ vehicle parameter characterization.

A Methodology to Estimate the Mass of Particulate Matter Retained in a Catalyzed Particulate Filter as Applied to Active Regeneration and On-Board Diagnostics to Detect Filter Failures

A methodology to estimate the mass of particulate retained in a catalyzed particulate filter as a function of measured total pressure drop, volumetric flow rate, exhaust temperature, exhaust gas viscosity and cake and wall permeability applicable to real-time computation is discussed. This methodology is discussed from the view point of using it to indicate when to initiate active regeneration and as an On-Board Diagnostic tool to detect filter failures. Steady-state loading characterization experiments were conducted on a catalyzed diesel particulate filter (CPF) in a Johnson Matthey CCRT® (catalyzed continuously regenerating trap) system. The experiments were performed using a 10.8 L 2002 Cummins ISM heavy-duty diesel engine. Experiments were conducted at 20, 60 and 75% of full engine load (1120 Nm) and rated speed (2100 rpm) to measure the pressure drop, transient filtration efficiency, particulate mass balance, and gaseous emissions.

A Modeling Study of SCR Reaction Kinetics from Reactor Experiments

In order to further characterize and optimize the performance of Selective Catalytic Reduction (SCR) aftertreatment systems used on heavy-duty diesel engines, an accurately calibrated high-fidelity multi-step global kinetic SCR model and a reduced order estimator for on-board diagnostic (OBD) and control are desirable. In this study, a Cu-zeolite SCR catalyst from a 2010 Cummins ISB engine was experimentally studied in a flow reactor using carefully designed protocols. A 2-site SCR model describing mass transfer and the SCR chemical reaction mechanisms is described in the paper. The model was calibrated to the reactor test data sets collected under temperatures from 200 to 425 °C and SCR space velocities of 60000, 90000, and 120000 hr-1. The model parameters were calibrated using an optimization code to minimize the error between measured and simulated NO, NO₂, N₂O, and NH₃ gas concentration time histories.

A One-Dimensional Computational Model for Studying the Filtration and Regeneration Characteristics of a Catalyzed Wall-Flow Diesel Particulate Filter

A one-dimensional, two layer computational model was developed to predict the behavior of a clean and particulate-loaded catalyzed wall-flow diesel particulate filter (CPF). The model included the mechanisms of particle deposition inside the CPF porous wall and on the CPF wall surface, the exhaust flow field and temperature field inside the CPF, as well as the particulate catalytic oxidation mechanisms accounting for the catalyst-assisted particulate oxidation by the catalytic coating in addition to the conventional particulate thermal oxidation. The paper also develops the methodology for calibrating and validating the model with experimental data. Steady state loading experiments were performed to calibrate and validate the model.

A Review of Diesel Particulate Control Technology and Emissions Effects - 1992 Horning Memorial Award Lecture

Studies have been conducted at Michigan Technological University (MTU) for over twenty years on methods for characterizing and controlling particulate emissions from heavy-duty diesel engines and the resulting effects on regulated and unregulated emissions. During that time, control technologies have developed in response to more stringent EPA standards for diesel emissions. This paper is a review of: 1) modern emission control technologies, 2) emissions sampling and chemical, physical and biological characterization methods and 3) summary results from recent studies conducted at MTU on heavy-duty diesel engines with a trap and an oxidation catalytic converter (OCC) operated on three different fuels. Control technology developments discussed are particulate traps, catalysts, advances in engine design, the application of exhaust gas recirculation (EGR), and modifications of fuel formulations.

A Study of the Character and Deposition Rates of Sulfur Species in the EGR Cooling System of a Heavy-Duty Diesel Engine

Various measurement techniques were employed to quantify sulfuric acid deposition levels and concentration of sulfuric acid in the condensate from the recirculated exhaust gas heat exchanger of a 1995 Cummins M11 heavy-duty diesel engine. Methods employed included a modified version of the sulfur species sampling system developed by Kreso et al. (1)*, rinsing the heat exchanger, and experiments employing a condensate collection device (CCD). The modified sampling system was applied to the inlet and outlet of the heat exchanger in order to quantify the changes in various sulfur compounds. Doped sulfur fuel (3300 to 4000 ppm S) was used to increase the concentrations of the various oxides of sulfur (SOx). These tests were performed at mode 9 of the old EPA 13-mode test cycle (1800 RPM, 932N*m) with 17-20% exhaust gas recirculation (EGR) at two EGR outlet temperatures: 160°C and 103°C.

A Study of the Effect of a Catalyzed Particulate Filter on the Emissions from a Heavy-Duty Diesel Engine with EGR

The effects of a catalyzed particulate filter (CPF) and Exhaust Gas Recirculation (EGR) on heavy-duty diesel engine emissions were studied in this research. EGR is used to reduce the NOx emissions but at the same time it can increase total particulate matter (TPM) emissions. CPF is technology available for retrofitting existing vehicles in the field to reduce the TPM emissions. A conventional low sulfur fuel (371 ppm S) was used in all the engine runs. Steady-state loading and regeneration experiments were performed with CPF I to determine its performance with respect to pressure drop and particulate mass characteristics at different engine operating conditions. From the dilution tunnel emission characterization results for CPF II, at Mode 11 condition (25% load - 311 Nm, 1800 rpm), the TPM, HC and vapor phase emissions (XOC) were decreased by 70%, 62% and 62% respectively downstream of the CPF II.

A Study of the Effects of Exhaust Gas Recirculation on Heavy-Duty Diesel Engine Emissions

The effects of exhaust gas recirculation (EGR) on heavy-duty diesel emissions were studied at two EPA steady-state operating conditions, old EPA mode 9* (1800 RPM, 75% Load) and old EPA mode 11 (1800 RPM, 25% Load). Data were collected at the baseline, 10% and 16% EGR rates for both EPA modes. The study was conducted using a 1995 Cummins M11-330E heavy-duty diesel engine and compared to the baseline emissions from the Cummins 1988 and 1991 L10 engines. The baseline gas-, vapor- and particle-phase emissions were measured together with the particle size distributions at all modes of operation. The total particulate matter (TPM) and vapor phase (XOC) samples were analyzed for physical, chemical and biological properties. The results showed that newer engines with electronic engine controls and higher injector pressures produce TPM decreases from the 1988 to 1991 to 1995 engines with the solids decreasing more than the soluble organic fraction (SOF) of TPM.

A Study of the Vapor- and Particle-Phase Sulfur Species in the Heavy-Duty Diesel Engine EGR Cooler

To meet future NO, heavy-duty diesel emissions standards, exhaust gas recirculation (EGR) technology is likely to be used. To improve fuel economy and further lower emissions, the recirculated exhaust gas needs to be cooled, with the possibility that cooling of the exhaust gas may form sulfuric acid condensate in the EGR cooler. This corrosive condensate can cause EGR cooler failure and consequentially result in severe damage to the engine. Both a literature review and a preliminary experimental study were conducted. In this study, a manually controlled EGR system was installed on a 1995 Cummins Ml l-330E engine which was operated at EPA mode 9* (1800 rpm and 75% load). The Goksoyr-Ross method (1)** was used to measure the particle-phase sulfate and vapor-phase H2SO4 and SO2 at the inlet and outlet locations of the EGR cooler, obtaining H2SO4 and SO2 concentrations. About 0.5% of fuel sulfur in the EGR cooler was in the particle-phase.

Accelerometer Based Sensing of Combustion in a High Speed HPCR Diesel Engine

The capability to detect combustion in a diesel engine has the potential of being an important control feature to meet increasingly stringent emission regulations and for the development of alternative combustion strategies such as HCCI and PCCI. In this work, block mounted accelerometers are investigated as potential feedback sensors for detecting combustion characteristics in a high-speed, high pressure common rail (HPCR), 1.9L diesel engine. Accelerometers are positioned in multiple placements and orientations on the engine, and engine testing is conducted under motored, single and pilot-main injection conditions. Engine tests are then conducted at varying injection timings to observe the resulting time and frequency domain changes of both the pressure and acceleration signals.

Adequacy of Reduced Order Models for Model-Based Control in a Urea-SCR Aftertreatment System

Model-based control strategies are important for meeting the dual objective of maximizing NOx reduction and minimizing NH3 slip in urea-SCR catalysts. To be implementable on the vehicle, the models should capture the essential behavior of the system, while not being computationally intensive. This paper discusses the adequacy of two different reduced order SCR catalyst models and compares their performance with a higher order model. The higher order model assumes that the catalyst has both diffusion and reaction kinetics, whereas the reduced order models contain only reaction kinetics. After describing each model, its parameter identification and model validation based on experiments on a Navistar I6 7.6L engine are presented. The adequacy of reduced order models is demonstrated by comparing the NO, NO2 and NH3 concentrations predicted by the models to their concentrations from the test data.

Air Charge and Residual Gas Fraction Estimation for a Spark-Ignition Engine Using In-Cylinder Pressure

An accurate estimation of cycle-by-cycle in-cylinder mass and the composition of the cylinder charge is required for spark-ignition engine transient control strategies to obtain required torque, Air-Fuel-Ratio (AFR) and meet engine pollution regulations. Mass Air Flow (MAF) and Manifold Absolute Pressure (MAP) sensors have been utilized in different control strategies to achieve these targets; however, these sensors have response delay in transients. As an alternative to air flow metering, in-cylinder pressure sensors can be utilized to directly measure cylinder pressure, based on which, the amount of air charge can be estimated without the requirement to model the dynamics of the manifold.

An Analytical Energy-budget Model for Diesel Droplet Impingement on an Inclined Solid Wall

The study of spray-wall interaction is of great importance to understand the dynamics that occur during fuel impingement onto the chamber wall or piston surfaces in internal combustion engines. It is found that the maximum spreading length of an impinged droplet can provide a quantitative estimation of heat transfer and energy transformation for spray-wall interaction. Furthermore, it influences the air-fuel mixing and hydrocarbon and particle emissions at combusting conditions. In this paper, an analytical model of a single diesel droplet impinging on the wall with different inclined angles (α) is developed in terms of βm (dimensionless maximum spreading length, the ratio of maximum spreading length to initial droplet diameter) to understand the detailed impinging dynamic process.

An Experimental Investigation into Particulate Matter Oxidation in a Catalyzed Particulate Filter with Biodiesel Blends on an Engine during Active Regeneration

Active regeneration experiments were carried out on a production 2007 Cummins 8.9L ISL engine and associated diesel oxidation catalyst (DOC) and catalyzed particulate filter (CPF) aftertreatment system. The effects of SME biodiesel blends were investigated to determine the particulate matter (PM) oxidation reaction rates for active regeneration. The experimental data from this study will also be used to calibrate the MTU-1D CPF model [1]. The experiments covered a range of CPF inlet temperatures using ULSD, B10, and B20 blends of biodiesel. The majority of the tests were performed at a CPF PM loading of 2.2 g/L with in-cylinder dosing, although 4.1 g/L and a post-turbo dosing injector were also investigated. The PM reaction rate was shown to increase with increasing percent biodiesel in the test fuel as well as increasing CPF temperature.

An Experimental Study of Active Regeneration of an Advanced Catalyzed Particulate Filter by Diesel Fuel Injection Upstream of an Oxidation Catalyst

Passive regeneration (oxidation of particulate matter without using an external energy source) of particulate filters in combination with active regeneration is necessary for low load engine operating conditions. For low load conditions, the exhaust gas temperatures are less than 250°C and the PM oxidation rate due to passive regeneration is less than the PM accumulation rate. The objective of this research was to experimentally investigate active regeneration of a catalyzed particulate filter (CPF) using diesel fuel injection in the exhaust gas after the turbocharger and before a diesel oxidation catalyst (DOC) and to collect data for extending the MTU 1-D 2-layer model to include the simulation of active regeneration. The engine used in this study was a 2002 Cummins ISM turbo charged 10.8 L heavy duty diesel engine with cooled EGR. The exhaust after-treatment system consisted of a Johnson Matthey DOC and CPF (a CCRT®).

An Experimental Study of Particulate Thermal Oxidation in a Catalyzed Filter During Active Regeneration

Active regeneration experiments were performed on a Cummins 2007 aftertreatment system by hydrocarbon dosing with injection of diesel fuel downstream of the turbocharger. The main objective was to characterize the thermal oxidation rate as a function of temperature and particulate matter (PM) loading of the catalyzed particulate filter (CPF). Partial regeneration tests were carried out to ensure measureable masses are retained in the CPF in order to model the oxidation kinetics. The CPF was subsequently re-loaded to determine the effects of partial regeneration during post-loading. A methodology for gathering particulate data for analysis and determination of thermal oxidation in a CPF system operating in the engine exhaust was developed. Durations of the active regeneration experiments were estimated using previous active regeneration work by Singh et al. 2006 [1] and were adjusted as the experiments progressed using a lumped oxidation model [2, 3].

An Experimental Study on the Interaction between Flow and Spark Plug Orientation on Ignition Energy and Duration for Different Electrode Designs

The effect of flow direction towards the spark plug electrodes on ignition parameters is analyzed using an innovative spark aerodynamics fixture that enables adjustment of the spark plug gap orientation and plug axis tilt angle with respect to the incoming flow. The ignition was supplied by a long discharge high energy 110 mJ coil. The flow was supplied by compressed air and the spark was discharged into the flow at varying positions relative to the flow. The secondary ignition voltage and current were measured using a high speed (10MHz) data acquisition system, and the ignition-related metrics were calculated accordingly. Six different electrode designs were tested. These designs feature different positions of the electrode gap with respect to the flow and different shapes of the ground electrodes. The resulting ignition metrics were compared with respect to the spark plug ground strap orientation and plug axis tilt angle about the flow direction.

An Experimental and Modeling Study of Reaction Kinetics for a Cu-Zeolite SCR Catalyst Based on Engine Experiments

A high-fidelity multi-step global kinetic Selective Catalytic Reduction (SCR) model which can predict SCR performance in engine exhaust systems is desirable for optimizing the SCR system, designing on-vehicle control systems and on-board diagnostic (OBD) functions. In this study, a Cu-zeolite SCR catalyst in the exhaust of a 2010 Cummins 6.7L ISB diesel engine was experimentally studied under both steady-state and transient conditions. Steady-state engine tests spanned SCR inlet temperatures from 250 to 400°C with a constant space velocity of 60 khr-1. A 1-D Cu-zeolite model originally developed from reactor data was improved and calibrated to the steady-state engine experimental data. The calibrated model is capable of predicting NO/NO₂ reduction, NH₃ slip, and NH₃ storage associated phenomena.

An Experimental and Modeling Study of a Diesel Oxidation Catalyst and a Catalyzed Diesel Particulate Filter Using a 1-D 2-Layer Model

Modeling of diesel exhaust after-treatment devices is a valuable tool in the development and performance evaluation of these devices in a cost effective manner. Results from steady state loading experiments on a catalyzed particulate filter (CPF) in a Johnson Matthey CCRT®, performed with and without the upstream diesel oxidation catalyst (DOC) are described in this paper. The experiments were performed at 20, 40, 60 and 75% of full load (1120 Nm) at rated speed (2100 rpm) on a Cummins ISM 2002 heavy duty diesel engine. The data obtained were used to calibrate one dimensional (1-D) DOC and CPF models developed at Michigan Technological University (MTU). The 1-D 2-layer single channel CPF model helped evaluate the filtration and passive oxidation performance of the CPF. DOC modeling results of the pressure drop and gaseous emission oxidation performance using a previously developed model are also presented.

An Experimental and Numerical Study of Diesel Spray Impingement on a Flat Plate

Combustion systems with advanced injection strategies have been extensively studied, but there still exists a significant fundamental knowledge gap on fuel spray interactions with the piston surface and chamber walls. This paper is meant to provide detailed data on spray-wall impingement physics and support the spray-wall model development. The experimental work of spray-wall impingement with non-vaporizing spray characterization, was carried out in a high pressure-temperature constant-volume combustion vessel. The simultaneous Mie scattering of liquid spray and schlieren of liquid and vapor spray were carried out. Diesel fuel was injected at a pressure of 1500 bar into ambient gas at a density of 22.8 kg/m3 with isothermal conditions (fuel, ambient, and plate temperatures of 423 K). A Lagrangian-Eulerian modeling approach was employed to characterize the spray-gas and spray-wall interactions in the CONVERGETM framework by means of a Reynolds-Averaged Navier-Stokes (RANS) formulation.
