A New Measurement of Aluminum Alloy Edge Stretching Limit Based on Digital Image Correlation Method

In Aluminum Alloy, AA, sheet metal forming, the through thickness cracking at the edge of cut out is one of the major fracture modes. In order to prevent the edge cracking in production forming process, practical edge stretch limit criteria are needed for virtual forming prediction and early stamping trial evaluations. This paper proposes new methods for determining the edge stretching limit of the sheet coupons, with and without pre-stretching, based on the Digital Image Correlation (DIC) technique. A numbers of sets of notch-shaped smaller coupons with three different pre-stretching conditions (near 5%, 10% and fractured) are cut from the prestretched large specimens. Then the notch-shaped smaller coupons are stretched by uniaxial tension up to through edge cracking observed. A dual-camera 3D-DIC system is utilized to measure both coupon face strain and thickness strain in the notch area at the same time.

A Study of Anisotropy and Post-Necking Local Fracture Strain of Advanced High Strength Steel with the Utilization of Digital Image Correlation

The automotive industry has a strong need for lightweight materials capable of withstanding large mechanical loads. Advanced high-strength steels (AHSS), which have high tensile strength and formability, show great promise for automotive applications, yet if they are to be more widely used, it's important to understand their deformation behavior; this is particularly important for the development of forming limit diagrams (FLD) used in stamping processes. The goal of the present study was to determine the extent to which anisotropy introduced by the rolling direction affects the local fracture strain. Three grades of dual-phase AHSS and one high-strength low-alloy (HSL A) 50ksi grade steel were tested under plane strain conditions. Half of the samples were loaded along their rolling direction and the other half transverse to it. In order to achieve plane strain conditions, non-standard dogbone samples were loaded on a wide-grip MTS tensile test machine.

Design Approach for Online Measuring the Distance of the Gap between the Contactors of Electric Relay Switch

The assembling accuracy of two contactors during the relay switch production is an important factor affecting the quality of relay. An embedded machine vision quality Inspection system has been developed for electric relay production line inspection. The proposed system can provide online feedback on the quality of the relays by measuring the distance of the gap between the contacts of them. Two CMOS imaging sensors are operated for image acquisition and the parallel working mode is realized under dual-channel mode. A red light illumination system has been adopted to eliminate the imaging noise from the reflection of the surfaces of copper sheet. Before the test, the features areas in the image of same type relay is selected as template and saved in the computer. During the inspection procedure, a rotation invariance detection scheme based on circular projection matching algorithm has been used for fast recognizing and locating detected object with the help of these feature areas.

Development of Portable Self Contained Phase Shifting Digital Shearography for Composite Material Testing

The use of composite materials in the automotive industry has become increasingly widespread. With this increase in use, techniques for non-destructive testing (NDT) have become more and more important. Various optical NDT inspective methods such as holography, moiré techniques, and shearography have been used for material testing. Among these methods, shearography appears to be most practical. Shearography has a simple optical setup due to its “self-referencing” system, and it is relatively insensitive against rigid-body motions. Measurements of displacement derivatives, and thus strain directly, rather than the displacement itself is achieved through this method. Therefore shearography detects defects in objects by correlating anomalies of strain which are usually easier than correlating the anomalies of the displacement itself, as in holography. To date shearography has shown potential as a NDT tool for identifying defects in small structures.

Digital Image Correlation Based Real-Time Fatigue Feedback System Study

Fatigue testing is a specialized form of mechanical testing that is performed by applying cyclic loading to a coupon or structure. Two common forms of fatigue testing are load controlled high cycle and strain controlled low cycle fatigue. Some strain measurement device, such as extensometers, strain gage, that are often used as a feedback sensor on strain controlled fatigue test. However, in applications where strain controlled fatigue testing could face some extreme conditions as well as high temperature and unusual sizing which requires the strain measurement to be nondestructive and full field. While digital image correlation (DIC), an advanced optical measurement technique, has a decent solution on challenges of fatigue testing measurement. The problem is how to turn DIC from a measurement system to a feedback controller unit. Due to the developments in camera and computation techniques, the sequential process can now be performed as a parallel process.

Dimension Study of Punched Hole Using Conical Tipped Punches

Dimensional problems for punched holes on a sheet metal stamping part include being undersized and oversized. Some important relationships among tools and products, such as the effect of conical punch tip angle, are not fully understood. To study this effect, sheets of AA6016 aluminum and BH210 steel were punched by punches with different conical tip angles. The test method and test results are presented. The piercing force and withdrawing force when using conical punches were also studied. The results indicate that the oversize issue for a punched hole in a stamped panel is largely due to the combination of the conical tip effect and the stretching-release effect.

Experimental Drawbeads Design Research

In order to constrain the restraining force and control the speed of metal flow, drawbeads are widely used in industry. They prevent wrinkling or necking in formed panels, reduce the binder force, and minimize the usage of sheet metal to make a part. Different drawbead configurations can satisfy various stamping production. Besides local design of drawbeads, other factors like pulling directions, binder angles and single or multiple beads play an important role too. Moreover, it was found that the same beads configuration can own a different rate of change of pulling force on different gaps by experience. In this paper, to study the effect of each factor, the Aluminum and Steel sheet metals were tested to obtain the pulling force as they passed through a draw bead. Three gap cases between a male and a female beads are set to figure out the trend of pulling force.

Experimental Study of Springback (Side-Wall-Curl) of Sheet Metal based on the DBS System

Springback is a common phenomenon in automotive manufacturing processes, caused by the elastic recovery of the internal stresses during unloading. A thorough understanding of springback is essential for the design of tools used in sheet metal forming operations. A DBS (Draw-bead Simulator) has been used to simulate the forming process for two different sheet metals: aluminum and steel. Two levels of pulling force and two die radii have been enforced to the experimental process to get different springback. Also, the Digital Image Correlation (DIC) system has been adopted to capture the sheet contour and measure the amount of side-wall-curl (sheet springback) after deformation. This paper presents the influence of the material properties, force, and die radius on the deformation and springback after forming. A thorough understanding of this phenomenon is essential, seeing that any curvature in the part wall can affect quality and sustainability.

Forming Limit Measurement Using a Multi-Sensor Digital Image Correlation System

A multi-sensor Digital Image Correlation (DIC) system is employed to measure the deformation of metal specimens during tensile tests. The multi-sensor DIC system is capable of providing high quality contour and deformation data of a 3D object. Methodology and advantages of the multi-sensor DIC system is introduced. Tests have been done on steel and aluminum specimens to prove the performance of the system. With the help of the multi-sensor DIC system, we proposed our approaches to determine the forming limit based on shape change around the necking area instead of calculate the FLD based on the in-plane strains. With the employed system, all measurements are done post-deformation, no testing controlling mechanism, such as load force control or touching control, is required. The extracted data is analyzed and the result shows a possibility that we may be able to improve current technique for Forming Limit Diagram (FLD) measurement.

Friction Coefficient Evaluation on Aluminum Alloy Sheet Metal Using Digital Image Correlation

The coefficient of friction between surfaces is an important criterion for predicting metal behavior during sheet metal stamping processes. This research introduces an innovative technique to find the coefficient of friction on a lubricated aluminum sheet metal surface by simulating the industrial manufacturing stamping process while using 3D digital image correlation (3D-DIC) to track the deformation. During testing, a 5000 series aluminum specimen is placed inside a Stretch-Bend-Draw Simulator (SBDS), which operates with a tensile machine to create a stretch and bend effect. The friction coefficient at the contact point between an alloy sheet metal and a punch tool is calculated using an empirical equation previously developed. In order to solve for the unknown friction coefficient, the load force and the drawback force are both required. The tensile machine software only provides the load force applied on the specimen by the load cell.

Measurement and Evaluation of Vacuum Suction Cups Using Digital Image Correlation

As vacuum suction cups are widely used in stamping plants, it becomes urgent and important to understand their performance and failure mode. Vacuum suction cups are employed to lift, move, and place sheet metal instead of human hands. Occasionally the vacuum cups would fail and drop parts, even it would cause expensive delays in the production line. In this research, several types of vacuum cups have been studies and compared experimentally. A new tensile device and test method was developed to measure the pulling force and deformation of vacuum cups. The digital image correlation technique has been adopted to capture and analyze the contour, deformation and strain of the cups under different working conditions. The experimental results revealed that the relevant influential parameters include cup type, pulling force angles, vacuum levels, sheet metal curvatures, etc.

Non-Destructive Evaluation of Spot Weld Using Digital Shearography

Spot Welding is now widely used in the fabrication of sheet metals, mainly due to the cost and time considerations. Spot welds are found in nearly all products where sheet metal is joined. Examples range from a single metal toolbox to nearly 10,000 spot welds found in a typical passenger car. Obviously the quality of the spot weld has a direct impact on the quality of the product. The problem of estimating the spot-weld quality is an important component in quality control. If the weld nuggets are improperly or incompletely formed, or the area surrounding the nugget is smaller than required, the structural integrity of the entire part may be uncertain. Furthermore these inconsistencies are usually internal and are seldom visible to Optical Inspection. This study is focused on the non-destructive evaluation of the spot welds using “Digital Shearography”.

Property and Fiber Orientation Determination for Carbon Fiber Composite

Unexpected severe failures occur during the warm forming procedure of carbon fiber material due to the existence of extremely large deformation/strain. To evaluate this failure, a good understanding the accurate material property under certain loading is important to evaluate the forming feasibility of carbon fiber material. Also, a clear connection between the fiber orientation and the material property helps to increase the accuracy of the forming prediction. Therefore, an experimental test is needed to evaluate the material property as well as the fiber orientation. In this paper, a uniaxial tension test for the prepreg carbon fiber under the warm forming condition is performed. A halogen lamp is used to heat the specimen to reach the warm forming condition. A 3D Digital Image Correlation (3D-DIC) is utilized to measure the material property and the fiber orientation in this test, along with a DIP system.

Research on Shear Test of New Style Automotive Structural Adhesive

In this paper, Digital Image Correlation Method (DICM) is employed to measure the shear mechanical property of the new style automotive structural adhesive specimens and traditional spot welded specimens under quasi static uniaxial shear tensile test. This experiment adopts a non-contact measuring method to measure the strain of specimens. A CCD and a computer image processing system are used to capture and record the real-time surface images of the specimens before and after deformation. Digital correlation software is used to process the imagines before and after deformation to obtain the specimen's strain of the moment. And then both the force-displacement curve and the stress-strain curve during the tensile process could be obtained. The test and analysis results show that the new style structural adhesive specimens have a great advantage with the spot welded specimens. It provides experimental evidence for further improvement of this structural adhesive.

Study of Incremental Bending Test on Aluminum Sheets

Bendability is one of the most important formability characteristics in sheet metal forming, so it has to be understood for robust aluminum stamping process designs. Crack is one of the major failure modes in aluminum sheet bending. In this study, a new “incremental bending” method is proposed to reduce the risk of bending failure. A novel laboratory test methodology is conducted to test the 5xxx series aluminum sheet bendability with 3D digital image correlation (DIC) measurement system. The designs of test apparatus and test procedure are introduced in this paper. Through the data processing and evaluation of a sequence image acquisition, the major strain histories within the zone of the through thickness crack of test samples are measured. Testing results show that incremental bending is capable of reducing peak strain on the outer surface obviously compared with traditional non-incremental bending. The more step, more movement, the more peak strain reduction.

Study on Frictional Behavior of AA 6XXX with Three Lube Conditions in Sheet Metal Forming

Light-weighting vehicles cause an increase in Aluminum Alloy stamping processes in the Automotive Industry. Surface finish and lubricants of aluminum alloy (AA) sheet play an important role in the deep drawing processes as they can affect the friction condition between the die and the sheet. This paper aims to develop a reliable and practical laboratory test method to experimentally investigate the influence of surface finish, lubricant conditions, draw-bead clearances and pulling speed on the frictional sliding behavior of AA 6XXX sheet metal. A new double-beads draw-bead-simulator (DBS) system was used to conduct the simulated test to determine the frictional behavior of an aluminium alloy with three surface lubricant conditions: mill finish (MF) with oil lube, electric discharge texture (EDT) finish with oil lube and mill finish (MF) with dry lube (DL).

Suction Cup Quality Predication by Digital Image Correlation

Vacuum suction cups are used as transforming handles in stamping lines, which are essential in developing automation and mechanization. However, the vacuum suction cup will crack due to fatigue or long-term operation or installation angle, which directly affects production productivity and safety. The better design will help increase the cups' service life. If the location of stress concentration can be predicted, this can prevent the occurrence of cracks in advance and effectively increase the service life. However, the traditional strain measurement technology cannot meet the requirements of tracking large-field stains and precise point tracking simultaneously in the same area, especially for stacking or narrow parts of the suction cups. The application must allow multiple measurements of hidden component strain information in different fields of view, which would add cost.

Surface Quality Inspection for Vehicle Front Panel Using Polarized Laser Inspection Method

Vehicle front panel is an interior part which has a major impact on the consumers’ experience of the vehicles. To keep a good appearance during long time aging period, most of the front panel is designed as a rough surface. Some types of surface defects on the rough surface can only be observed under the exposure of certain angled sun light. This brings great difficulties in finding surface defects on the production line. This paper introduces a novel polarized laser light based surface quality inspection method for the rough surfaces on the vehicle front panel. By using the novel surface quality inspection system, the surface defects can be detected real-timely even without the exposure under certain angled sun light. The optical fundamentals, theory derivation, experiment setup and testing result are shown in detail in this paper.

Tensile Test for Polymer Plastics with Extreme Large Elongation Using Quad-Camera Digital Image Correlation

Polymer plastics are widely used in automotive light weight design. Tensile tests are generally used to obtain material stress-strain curves. Due to the natural of the plastic materials, it could be elongated more than several hundred percent of its original length before breaking. Digital Image Correlation (DIC) Analysis is a precise, full field, optical measurement method. It has been accepted as a practical in-field testing method by the industry. However, with the traditional single-camera or dual-camera DIC system, it is nearly impossible to measure the extreme large strain. This paper introduces a unique experimental procedure for large elongation measurement. By utilization of quad-camera DIC system and data stitch technique, the strain history for plastic material under hundreds percent of elongation can be measured. With a quad-camera DIC system, the correlation was conducted between two adjacent cameras.

Test of Inclined Double Beads on Aluminum Sheets

Draw beads are widely used in the binder of a draw die for regulating the restraining force and control the draw-in of a metal blank. Different sheet materials and local panel geometry request different local draw bead configurations. Even the majority of draw bead is single draw bead, the alternative double draw bead does have its advantages, such as less bending damage may be brought to the sheet material and more bead geometry features available to work on. In this paper, to measure the pulling force when a piece of sheet metal passing through a draw bead on an inclined binder, the AA5XXX and AA6XXX materials were tested and its strain were measured with a digital image correlation (DIC) system. Five different types of double bead configurations were tested. The beads are installed in a Stretch-Bend-Draw-System (SBDS) test device. The clearance between a male and a female bead is 10% thicker than the sheet material. A tensile machine was used to record the pulling force.
