A Calibration Study of CFD for Automotive Shapes and CD

An extensive calibration study has been initiated to assess the predictive ability of CFD (Computational Fluid Dynamics) for the aerodynamic design of automotive shapes. Several codes are being checked against a set of detailed wind tunnel measurements on ten car-like shapes. The objective is to assess the ability of numerical analysis to predict the CD (drag coefficient) influence of the rear end configuration. The study also provides a significant base of information for investigating discrepancies between predicted and measured flow fields and for assessing new numerical techniques. This technical report compares STAR-CD predictions to the wind tunnel measurements. The initial results are quite encouraging. Calculated centerline pressure distributions on the front end, underbody and floor compare well for all ten shapes. Wake flow structures are in reasonable agreement for many of the configurations. Drag, lift, and pitching moment trends follow the experimental measurements.

A Crash Simulation of Instrument Panel Knee Bolster Using Hybrid III Dummy Lower Torso

This paper reports the analytical procedure developed for a simulation of knee impact during a barrier crash using a hybrid III dummy lower torso. A finite element model of the instrument panel was generated. The dummy was seated in mid-seat position and was imparted an initial velocity so that the knee velocity at impact corresponded to the secondary impact velocity during a barrier crash. The procedure provided a reasonably accurate simulation of the dummy kinematics. This simulation can be used for understanding the knee bolster energy management system. The methodology developed has been used to simulate impact on knee for an occupant belted or unbelted in a frontal crash. The influence of the vehicle interior on both the dummy kinematics and the impact locations was incorporated into the model. No assumptions have been made for the knee impact locations, eliminating the need to assume knee velocity vectors.

A Discussion of Aerodynamic Interference Effects Between a Race Car and a Race Track Retaining Wall (A Wind Tunnel NASCAR Case Study)

This report should not be looked upon as an end in itself, but rather as a thought provoker. It raises the question that there may be an additional dimension to race car aerodynamics other than just open roadway drag reduction, stability and handling performance. Some situations are seldom considered, nor even addressed, in public forums. Based upon wind tunnel test data, the authors show, at least for this one test setup, that significantly large changes in aerodynamic forces can be generated on a NASCAR stock car racer by its close proximity to the stationary retaining wall around a race track.

Although there was a safety awareness from the earliest days of the automobile, systematic approaches to designing for safety became more widespread after 1950 when large numbers of vehicles came into use in both the United States and Europe, and governments in both continents undertook a widespread highway development. Industry response to safety objectives and also to government regulation has produced a large number of safety enhancing engineering developments, including radial tires, disc brakes, anti-lock brakes, improved vehicle lighting systems, better highway sign support poles, padded instrument panels, better windshield retention systems, collapsible hood structures, accident sensitive fuel pump shut-off valves, and other items. A significant development was the design of the energy absorbing front structures.

A Gasoline Engine Cycle that Permits High Expansion Operation with Reduced Part Load Throttling Losses by Modulating Charge Mass and Temperature

A four-stroke, spark-ignition engine is described that seeks to achieve high expansion ratio and low throttling losses at light load, whilst retaining good knock resistance at full load operation and without the need for expensive mechanical changes to the engine. The engine does, however, incorporate a second inlet (transfer) valve and associated transfer port linked to the intake port. The timing of the transfer valve is different from that of the main inlet valve. Load modulation is achieved by control of the gas outflow from the transfer port. A computer model of the engine is first validated against measured data from a conventional engine. Comparisons are made of incylinder pressure at part load conditions, total air flowrate through the engine and intake port air velocities as a function of crank angle position.

A New Component Test Methodology Concept for Side Impact Simulation

This paper describes the development of a new component test methodology concept for simulating NHTSA side impact, to evaluate the performance of door subsystems, trim panels and possible safety countermeasures (foam padding, side airbags, etc.). The concept was developed using MADYMO software and the model was validated with a DOT-SID dummy. Moreover, this method is not restricted to NHTSA side impact, but can be also be used for simulating the European procedure, with some modifications. This method uses a combination of HYGE and VIA decelerator to achieve the desired door velocity profile from onset of crash event until door-dummy separation, and also takes into account the various other factors such as the door/B pillar-dummy contact velocity, door compliance, shape of intruding side structure, seat-to-door interaction and initial door-dummy distance.

A Novel Capability for Crush Testing Crash Energy Management Structures at Intermediate Rates

The crush performance of lightweight composite automotive structures varies significantly between static and dynamic test conditions. This paper discusses the development of a new dynamic testing facility that can be used to characterize crash performance at high loads and constant speed. Previous research results from the Energy Management Working Group (EMWG) of the Automotive Composites Consortium (ACC) showed that the static crush resistance of composite tubes can be significantly greater than dynamic crush results at speeds greater than 2 m/s. The new testing facility will provide the unique capability to crush structures at high loads in the intermediate velocity range. A novel machine control system was designed and projections of the machine performance indicate its compliance with the desired test tolerances. The test machine will be part of a national user facility at the Oak Ridge National Laboratory (ORNL) and will be available for use in the summer of 2002.

A Theoretical Math Model for Projecting Ais3+ Thoracic Injury for Belted Occupants in Frontal Impacts

A theoretical math model was created to assess the net effect of aging populations versus evolving system designs from the standpoint of thoracic injury potential. The model was used to project the next twenty-five years of thoracic injuries in Canada. The choice of Canada was topical because rulemaking for CMVSS 208 has been proposed recently. The study was limited to properly-belted, front-outboard, adult occupants in 11-1 o'clock frontal crashes. Moreover, only AIS3+thoracic injury potential was considered. The research consisted of four steps. First, sub-models were developed and integrated. The sub-models were made for numerous real-world effects including population growth, crash involvement, fleet penetration of various systems (via system introduction, vehicle production, and vehicle attrition), and attendant injury risk estimation. Second, existing NASS data were used to estimate the number of AIS3+ chest-injured drivers in Canada in 2001.

Aerodynamic Wind Throb in Passenger Cars

Most automobiles, at certain speeds with at least one window open, develop a pulsating pressure which is felt mainly through the ears and is objectionable to the occupants. While this “aerodynamic wind throb” is noticeable over a range of speeds, there is a fairly pronounced peak in the effect at one speed. This problem is studied analytically and experimentally. It is established that the car is a dynamic system consisting of a Helmholtz resonator excited by an edge tone. It is shown that the trouble can be corrected by changing the natural frequency, minimizing or eliminating the excitation, or increasing damping of the system.

Application of Random Vibration Test Methods for Automotive Subsystems Using Power Spectral Density (PSD)

The object of this paper is to develop a random vibration laboratory test specification for automotive subsystems using the Power Spectral Density (PSD) method. This development is based on the 150k mile field data collected from vehicle proving grounds. The simulated vibration bench test will be used to simulate the energy of the 150k mile field data. The developed specification will include 3 axis random vibration profiles of appropriate duration. The Power Spectral Density method converts the time-domain field data into the frequency-domain data. The Enveloped Energy method groups the similar road PSD profiles to produce a generic PSD profile. The Inverse Law allocates an adjusted duration to the desired PSD energy level. The Road Test Specification provides the duration time for the developed bench test. The n-Soft tool [1] is utilized for data reduction analysis. The Bench Test Specification of the Fuel subsystem is a pilot for this development.

Archetypal Vehicle Dynamics Model for Resistance Rollover Prediction

Nowadays is a common sense the importance of the CAE usage in the modern automotive industry. The ability to predict the design behavior of a project represents a competitive advantage. However, some CAE models have become so complex and detailed that, in some cases, one just can not build up the model without a considerable amount of information. In that case simplified models play an important role in the design phase, especially in pre-program stages. This work intends to build an archetypal vehicle dynamics model able to predict the rollover resistance of a vehicle design. Through the study of a more complex model, carried out in Adams environment, it was possible to identify the key degrees of freedom to be considered in the simplified model along with important elements of the suspension which are also important design factors.

Assessment of Magnetohydrodynamic Angular Rate Sensors in Measuring Ankle Rotations During Vehicle's Crash Tests

While testing vehicles for crash, particularly the offset frontal crash mode, new devices and techniques are needed to enhance the ability to measure rotations of certain vehicle components and dummy parts (or joints). The reason for this new demand is that the capabilities of existing techniques or devices in measuring rotations of small masses in confined areas are limited. Examples of the desired measurements are the rotations of dummy's feet and tibias as well as the rotations of the vehicle's toe-board during intrusion. These measurements help to understand dummy's ankle loads as a result of different intrusion rates. Furthermore, having these measurements is very beneficial to the validation of the computer models used in simulating the behavior of dummy's lower extremities in high intrusion crashes. Recent research demonstrated the use of an angular rate sensor, based on magnetohydrodynamic principles, on Hybrid-III dummies and cadavers.

Axial Collapse of Thin Wall Cylindrical Column

In order to understand the crush behavior of complex structural system such as a vehicle, one must first acquire the knowledge of crush characteristics of structural components that constitute the system and control its crush performance. In this paper, the crush strength characteristics and modes of collapse of thin walled circular columns are mathematically formulated. The formulation is based on the stability of shell structure subjected to axial crush, where various stages of collapse are identified and crush characteristics pertinent to column design are quantified. The effect of column size and the material properties on the collapse stability and crush strength characteristics of thin walled shell components are discussed. The size and number of folds for the axisymmetric “ring” mode and the nonsymmetric “diamond” mode are determined.

Bending Fatigue Behavior of Carburized Gear Steels: Planetary Gear Test Development and Evaluation

Little information is available concerning the bending fatigue behavior of helical gears with tall thin teeth and high contact ratios, particularly for planetary pinions which are subjected to fully reversed loading. The most common methods to acquire gear bending fatigue data are either through a four-square recirculating power arrangement or unidirectional single tooth bending experiments on standardized spur gears. There are some advantages to these test methods, but they generally do not represent actual operating conditions of a planetary gear environment. The purpose of this study was to develop a bending fatigue test for planetary pinions in automatic transmissions which would better represent actual operating conditions. The new testing procedure was used to evaluate the bending fatigue behavior of three gear steel/processing combinations. The results from the planetary gear testing is compared with laboratory four-point bending experiments.

Biomechanical Design Considerations for Side Impact

Side impact collisions account for about 29% of all vehicle occupant fatalities and for about one-fifth of all the “harm” to vehicle occupants. This paper addresses many aspects of side impact induced injuries which vehicle planners and designers may choose to consider during the evolution of a vehicle design. The proposed NHTSA side impact test, side impact dummies, the biomechanics of different human body areas and general concepts for increased occupant protection are discussed from a theoretical point of view. It is believed that this paper or a future update of it, can only become a useful tool when there is general agreement that it reflects solid biomechanical direction which in turn, can be reflected in actual, practicable, responsible hardware design.

Bolt-Load Retention and Creep of Die-Cast Magnesium Alloys

New high-temperature Mg alloys are being considered to replace 380 Al in transmission cases, wherein bolt-load retention, and creep, is of prime concern. One of these alloys is die cast AE42, which has much better creep properties than does AZ91D but is still not as creep resistant as 380 Al. It is thus important to investigate bolt-load retention and creep of AE42 as an initial step in assessing its suitability as a material for transmission housings. To that end, the bolt-load retention behavior of die-cast AE42, AZ91D and 380 Al have been examined using standard M10 bolts specially instrumented with stable high-temperature strain gages. The bolt-load retention test pieces were die cast in geometries approximating the flange and boss regions in typical bolted joints. Bolt-load retention properties were examined as a function of time (at least 100 hours), temperature (150 and 175 °C) and initial bolt preload (14 to 34 kN).

Brake Dynamometer Test Variability - Analysis of Root Causes

Modern project management including brake testing includes the exchange of reliable results from different sources and different locations. The ISO TC22/SWG2-Brake Lining Committee established a task force led by Ford Motor Co. to determine and analyze root causes for variability during dynamometer brake performance testing. The overall goal was to provide guidelines on how to reduce variability and how to improve correlation between dynamometer and vehicle test results. This collaborative accuracy study used the ISO 26867 Friction behavior assessment for automotive brake systems. Future efforts of the ISO task force will address NVH and vehicle-level tests. This paper corresponds to the first two phases of the project regarding performance brake dynamometer testing and presents results, findings and conclusions regarding repeatability (within-lab) and reproducibility (between-labs) from different laboratories and different brake dynamometers.

The ISO TC22/SWG2 - Brake Lining Committee established a task force to determine and analyze root causes for variability during dynamometer brake performance testing. SAE paper 2010-01-1697 “Brake Dynamometer Test Variability - Analysis of Root Causes” [1] presents the findings from the phases 1 and 2 of the “Test Variability Project.” The task force was created to address the issue of test variability and to establish possible ways to improve test-to-test and lab-to-lab correlation. This paper presents the findings from phase 3 of this effort-description of factors influencing test variability based on DOE study. This phase concentrated on both qualitative and quantitative description of the factors influencing friction coefficient measurements during dynamometer testing.

Brake Lining Mechanical Properties, Laboratory Specimen Studies

All automotive brake linings have mechanical strength and thermal expansion properties which vary with orientation. This paper describes laboratory equipment and test procedures which characterize lining strength and expansion behavior, using small specimens. A benchtop testing device is introduced which can be used to perform shear and tensile tests on lining samples and singly-riveted lining assemblies. Results are presented for a representative group of production and experimental linings. Applications are discussed.

Characterization of Intake-Generated Flow Fields in I.C. Engines Using 3-D Particle Tracking Velocimetry (3-D PTV)

Flow fields generated during the intake stroke of a 4-stroke I.C. engine are studied experimentally using water analog simulation. The fluid is seeded by small flow tracer particles and imaged by two digital cameras at BDC. Using a 3-D Particle Tracking Velocimetry technique recently developed, the 3-D motion of these flow tracers is determined in a completely automated way using sophisticated image processing and PTV algorithms. The resulting 3-D velocity fields are ensemble averaged over a large number of successive cycles to determine the mean characteristics of the flow field as well as to estimate the turbulent fluctuations. This novel technique was applied to three different cylinder head configurations. Each configuration was run for conditions simulating idle operation two different ways: first with both inlet ports open and second with only the primary port open.
