A Development of the Purge Controller Design Based on H2 Concentration Estimator in Fuel Cell Electric Vehicle

The optimal control of anode H2 concentration in fuel cell is the key performance parameter for efficiency and durability of the fuel cell electric vehicle. Implementation of H2 concentration sensor in fuel processing system is the best option to achieve the optimal control operation, but the vulnerability of the chip in H2 concentration sensor to the moisture has not been overcome and no H2 concentration sensor for vehicle application is present in the world so far. Due to the immaturity of the H2 concentration sensor, a number of researches have been being made to keep the H2 concentration in the anode at certain level without H2 concentration sensors. However the effectiveness of those technologies has not been good to meet the design specification in all the operating range of the various driving cycles and environmental condition.

A Holistic Approach to Mitigating Warpage in Fiber-Reinforced Plastic Injection Molding for Automotive Applications

Fiber-reinforced plastics (FRPs), produced through injection molding, are increasingly preferred over steel in automotive applications due to their lightweight, moldability, and excellent physical properties. However, the expanding use of FRPs presents a critical challenge: deformation stability. The occurrence of warping significantly compromises the initial product quality due to challenges in part mounting and interference with surrounding parts. Consequently, mitigating warpage in FRP-based injection parts is paramount for achieving high-quality parts. In this study, we present a holistic approach to address warpage in injection-molded parts using FRP. We employed a systematic Design of Experiments (DOE) methodology to optimize materials, processes, and equipment, with a focus on reducing warpage, particularly for the exterior part. First, we optimized material using a mixture design in DOE, emphasizing reinforcements favorable for warpage mitigation.

A Research on Kinematic Optimization of Auto Flush Door Handle System

Today, many car manufacturers and their suppliers are very interested in power-operated door handles, known as auto flush door handles. These handles have a distinguishing feature in terms of the way they operate. They are hidden in door skins and deployed automatically when users need to open the door. It is obvious that it is a major exterior styling point that makes customers interested in the vehicles that apply it. To make this auto flush door handle, however, there lie difficulties. First, because there is no sufficient space inside a door, applying these handles can be a constraint in exterior design unless the structures of them are kinematic optimized. The insufficient space can also cause problems in appearance of the handles when they are deployed. The purpose of this study is to establish the kinematic system of auto flush door handle to overcome the exterior handicaps such as the excessive exposure of the internal area on the deployed position.

A Study on Fatigue Life Prediction Technique considering Bead Notch Shape in Arc Welding of Steel Components under Multi-Axial Load

This study deals with the fatigue life prediction methodology of welding simulation components involving arc welding. First, a method for deriving the cyclic deformation and fatigue properties of the weld metal (that is also called ER70S-3 in AWS, American Welding Standard) is explained using solid bar specimens. Then, welded tube specimens were used with two symmetric welds and subjected to axial, torsion, and combined in-phase and out-of-phase axial-torsion loads. In most previous studies the weld bead’s start/stop were arbitrarily removed by overlapping the starting and stop point. Because it can reduce fatigue data scatter. However, in this study make the two symmetric weld’s start/stops exposed to applying load. Because the shape of the weld bead generated after the welding process can act as a notch (Ex. root notch at weld start / Crater at weld stop) to an applied stress. Accordingly, they were intentionally designed to cause stress concentrations on start/stops.

A Study on Regeneration Strategies of Cordierite-DPF Applied to a Diesel Vehicle

Diesel Particulate Filter (DPF) system is considered as the most effective method to reduce particulate mater (PM) out of diesel exhaust. In general, silicon carbide (SiC) has been employed as the base materials for DPF substrate in diesel vehicles. Currently, a material, called cordierite (Cd), has been adopted for the DPF in a modern SUV with 2-liter CRDI diesel engine, complying EURO-5 emission regulation. Instead of its lower cost, Cd-based substrate was disadvantageous on thermal conductivity and heat capacity relative to SiC. In this work, the problems (i.e., face crack), initiated by the thermal drawbacks, were investigated as it applied into the DPF substrate. As the countermeasures to overcome, a control optimization of regeneration temperature elevation and an introduction of ingenious multiple regeneration strategy at problematic conditions were proposed and verified through real-road endurance tests.

A Study on a Prognostics and Health Management (PHM) Based on Fracture Mechanics Using Deep Learning

This paper presents deep learning-based prognostics and health management (PHM) for predicting fractures of an electric propulsion (eP) drivetrain system using real-time CAN signals. The deep learning algorithm, based on autoencoders, resamples time-series signals and converts them into 2D images using recurrence plots (RP). Subsequently, through unsupervised learning of DeepSVDD, it detects anomalies in the converted 2D images and predicts the failure of the system in real-time. Also, reliability analysis based on fracture mechanics was performed using the detected signals and big data. In particular, the severity of the eP drivetrain system is proportional to the maximum shear stress (τmax) in terms of linear elastic fracture mechanics (LEFM) and can be calculated by summarizing the relationship between cracks (a) and the stress intensity factor (KIII).

A Study on the Correlation between Heat-Treatment Microstructure and Mechanical Properties of Additive Manufactured Al-Si-Mg Alloy with Bulk and Lattice Structure for Weight Reduction of Vehicle Parts and Application of Shock Absorbing Regions

This study delves into the microstructural and mechanical characteristics of AlSi10Mg alloy produced through the Laser Powder Bed Fusion (L-PBF) method. The investigation identified optimal process parameters for AlSi10Mg alloy based on Volume Energy Density (VED). Manufacturing conditions in the L-PBF process involve factors like laser power, scan speed, hatching distance, and layer thickness. Generally, high laser power may lead to spattering, while low laser power can result in lack-of-fusion areas. Similarly, high scan speeds may cause lack-of-fusion, and low scan speeds can induce spattering. Ensuring the quality of specimens and parts necessitates optimizing these process parameters. To address the low elongation properties in the as-built condition, heat treatment was employed. The initial microstructure of AlSi10Mg alloy in its as-built state comprises a cell structure with α-Al cell walls and eutectic Si.

Analysis of Leakage Magnetic Field and Reducing Method in Bi-Directional Wireless Charging System of Electric Vehicle

This paper analyzes the leakage magnetic field generated by the Bi-Directional wireless charging system of Electric Vehicle(EV) and confirms the effect of the shielding coil in the Bi-Directional wireless charging system. In particular, in EV using the Inductive Power Transfer(IPT) method, the effective shielding coil position is proposed by analyzing the contribution of the leakage magnetic field of the Ground Assembly(GA) coil and the Vehicle Assembly(VA) coil according to the power transfer direction. Simulations were conducted using the WPT3/Z2 model of the standard SAE J2954, and it was confirmed that the GA coil contributed more to the leakage magnetic field due to the relatively large size compared to the VA coil regardless of power transfer direction.

Analytical Techniques for Engine Structure Using Prediction of Radiated Noise of Diesel Engine with Changing Combustion Excitation

In the automotive industry, various simulation-based analysis methods have been suggested and applied to reduce the time and cost required to develop the engine structure to improve the NVH performance of powertrain. This simulation is helpful to set the engine design concept in the initial phase of the powertrain development schedules. However, when using the conventional simulation method with a uniformed force, the simulation results sometimes show different results than the test results. Therefore, in this paper, we propose a method for predicting the radiated noise level of a diesel engine using actual combustion excitation force. Based on the analytical radiated noise development target, we identify the major components of the engine that are beyond this development target by in the frequency range. The components of the problem found in this way are reflected in the engine design of the early development stage to shorten the development time.

Benefits of Octane-On-Demand in an E10-Gasoline Engine Vehicle Using an On-Board Fuel Separator

Knock in gasoline engines at higher loads is a significant constraint on torque and efficiency. The anti-knock property of a fuel is closely related to its research octane number (RON). Ethanol has superior RON compared to gasoline and thus has been commonly used to blend with gasoline in commercial gasolines. However, as the RON of a fuel is constant, it has not been used as needed in a vehicle. To wisely use the RON, an On-Board Separation (OBS) unit that separates commercial gasoline with ethanol content into high-octane fuel with high ethanol fraction and a lower octane remainder has been developed. Then an onboard Octane-on-demand (OOD) concept uses both fuels in varying proportion to provide to the engine a fuel blend with just enough RON to meet the ever changing octane requirement that depends on driving pattern.

Definition and Application of a Target Cascading Process on a Fully Trimmed Body, from Vehicle Objectives to Component Objectives

Finite element (FE) based simulations for fully trimmed bodies are a key tool in the automotive industry to predict and understand the Noise, Vibration and Harshness (NVH) behavior of a complete car. While structural and acoustic transfer functions are nowadays straight-forward to obtain from such models, the comprehensive understanding of the intrinsic behavior of the complete car is more complex to achieve, in particular when it comes to the contribution of each sub-part to the global response. This paper proposes a complete target cascading process, which first assesses which sub-part of the car is the most contributing to the interior noise, then decomposes the total structure-borne acoustic transfer function into several intermediate transfer functions, allowing to better understand the effect of local design changes.

Developing a Car to Meet New Pass-By Noise Requirements using Simulation and Testing

A new pass-by noise test method has been introduced, in which engine speeds and loads are reduced (compared to the old test method) to better reflect real world driving behavior. New noise limits apply from 1 July 2016, and tighten by up to 4dB by 2026. The new test method is recognized internationally, and it is anticipated that the limits will also be adopted in most territories around the world. To achieve these tough new pass-by noise requirements, vehicle manufacturers need to address several important aspects of their products. Vehicle performance is critical to the test method, and is controlled by the full load engine torque curve, speed of response to accelerator pedal input, transmission type, overall gear ratios, tire rolling radius, and resistance due to friction and aerodynamic drag. Noise sources (exhaust, intake, powertrain, driveline, tires) and vehicle noise insulation are critical to the noise level radiated to the far-field.

Development and Application of Advanced CFD Method to Optimize the Spool Valve

A new numerical method is developed to predict the movement of a valve induced by the flow-induced force and pressure field around a valve. It solves the governing equations of fluid dynamics coupled with the motion equation of the valve. We apply this method to predict the motion of a spool valve in a valve body of an automatic transmission. In addition, the effectiveness of design parameters is found to achieve the design goal that reduce the discharge flow rate and flow-induced force. Finally, the optimized design of valve with better performance is suggested.

Development of Boiling Prediction Method in LP-EGR Cooler and Shape Optimization for Suppressing Boiling using Boiling Index

An EGR system has been significantly used in order to cope with reinforced exhaust gas regulation and enhancement of fuel efficiency. For the well-designed EGR cooler, performance analysis is basically required. Furthermore, boiling prediction of the EGR cooler is especially essential to evaluate durability failure of abnormal operating conditions in DPF. However, due to intrinsic complexity of detailed 3-dimensional heat transfer tubes in the EGR cooler, no precise technique of boiling prediction has been developed. Therefore, this research had been performed in order to fulfill 3 goals: (1) development of 3-dimentional performance prediction technique including boiling occurrence, (2) generation and validation of a new evaluation index for boiling, (3) development of an optimized EGR cooler for suppressing boiling. In order to increase analysis accuracy and reduce analysis efforts at the same time, 3-dimensional single-phase flow analysis was developed.

Development of Exmani-Heat Protector to Improve Sound Absorption Using New Perforated Thin Aluminum Plate

This paper discusses a technology for reducing the gas flow noise generated from the noise of the vehicle, especially the exhaust system. The primary function of the heat protector is thermal shutdown. However, due to the increase in engine power, downsizing of engines, and the rise of consumer's eye level, solutions about noise are now emphasized. To meet these needs, a new concept of heat protector manufacturing technology is required. A key component of this technology is the manufacturing technology of three-ply composite board which can absorb sound from the existing sound insulation aluminum heat protector. For this purpose, mold technology for punching aluminum sheet, optimization technique for punching effect, specific pattern design for high-strength/high-forming, sound absorbing material selection and composite sheet molding technology, and noise vibration reduction mounting technology for plate joining were developed.

The need to reduce weight and cost of battery systems for electric vehicles has led to continued interest in metal-to-plastic substitution and mixed-material designs for battery enclosures. However, the ever-increasing performance requirements of such systems pose a challenge for plastic materials to meet. In an effort to design a cost-effective, lightweight next-generation battery enclosure while meeting the latest requirements, a new thermal runaway test method was developed, and several materials were screened. The objectives of this development project were twofold. The first was to develop a small-scale test method representative of real-world thermal runaway conditions that could be used early in the design process.

Direct Coating Technology for Improved Piano Black Appearance and Scratch Resistance

In this article, a new method for achieving piano black appearance is discussed. Using a technique called Direct Coating, developed by Covestro, components have been produced with a smooth, high-gloss surface, which demonstrates improved scratch resistance and the ability to recover from minor scratches. For this development project, the Hyundai Santa Fe exterior door trim was selected due to the simple geometry and severe performance requirements. This allowed for optimization of molding conditions and comparison of the performance to the current production part. The prototype part demonstrated improved surface quality compared to paint, and passed car wash, chemical, and weathering test specifications. In addition to addressing quality issues, this method offers cost savings by eliminating the traditional painting process, which is expensive due to long cycle time, multi-step processing, and emissions regulations.

Dynamic Object Map Based Architecture for Robust CVS Systems

Connected and Autonomous Vehicles (CAV) rely on information obtained from sensors and communication to make decisions. In a Cooperative Vehicle Safety (CVS) system, information from remote vehicles (RV) is available at the host vehicle (HV) through the wireless network. Safety applications such as crash warning algorithms use this information to estimate the RV and HV states. However, this information is uncertain and sparse due to communication losses, limitations of communication protocols in high congestion scenarios, and perception errors caused by sensor limitations. In this paper we present a novel approach to improve the robustness of the CVS systems, by proposing an architecture that divide application and information/perception subsystems and a novel prediction method based on non-parametric Bayesian inference to mitigate the detrimental effect of data loss on the performance of safety applications.

Economical Pedestrian Safety Equipment Countermeasures

Each year, more than 270,000 pedestrians lose their lives on the world's roads. Globally, pedestrians constitute 22% of all road traffic fatalities, and in some countries this proportion is as high as two thirds of all road traffic deaths. Millions of pedestrians are non-fatally injured and some of whom are left with permanent disabilities. These incidents cause much suffering and grief as well as economic hardship. To lower the rate of pedestrian injuries and fatalities, the Euro-Ncap committee adopted an overall impact star-grade system in 2009, making the pedestrian protection cut-off score required to obtain the best impact-star grade more stringent until 2016. It is very difficult to surpass the enhanced pedestrian cut-off score using past methods. In this paper, I determine the hood's worst-performing areas in terms of pedestrian protection by analyzing previous pedestrian test results.

Exploring New Joining Techniques of CFRP Cross Member Chassis

Increasing fuel prices and escalating emissions standards, are leading car manufacturers to develop vehicles with higher fuel efficiency. Reducing the mass of the vehicle is one technique to improve fuel efficiency. Shifting from metals to composite materials is a promising approach for great reductions to the vehicle mass. As more composite parts are introduced into vehicles, the approach to joining components is changing and requiring more investigation. Metallic chassis components are traditionally joined with mechanical fasteners, while composites are generally joined with adhesives. In a collaboration between Queen’s University and KCarbon, an automotive composite crossmember is being developed. A variety of lap joint geometries were modeled into a the crossmember assembly for composite-composite joints. Finite element-based optimization methods were applied to reduce mass of the crossmember. The optimized masses showed a 5% difference between the three joint geometries analyzed
