A CFD/SEA Approach for Prediction of Vehicle Interior Noise due to Wind Noise

For most car manufacturers, aerodynamic noise is becoming the dominant high frequency noise source (> 500 Hz) at highway speeds. Design optimization and early detection of issues related to aeroacoustics remain mainly an experimental art implying high cost prototypes, expensive wind tunnel sessions, and potentially late design changes. To reduce the associated costs as well as development times, there is strong motivation for the development of a reliable numerical prediction capability. The goal of this paper is to present a computational approach developed to predict the greenhouse windnoise contribution to the interior noise heard by the vehicle passengers. This method is based on coupling an unsteady Computational Fluid Dynamics (CFD) solver for the windnoise excitation to a Statistical Energy Analysis (SEA) solver for the structural acoustic behavior.

A Computational Aeroacoustic Study of Windshield Wiper Influence on Passenger Vehicle Greenhouse Windnoise

This paper presents an approach to numerically simulate greenhouse windnoise. The term “greenhouse windnoise” here describes the sound transferred to the interior through the glass panels of a series vehicle. Different panels, e.g. the windshield or sideglass, are contributing to the overall noise level. Attached parts as mirrors or wipers are affecting the flow around the vehicle and thus the pressure fluctuations which are acting as loads onto the panels. Especially the wiper influence and the effect of different wiper positions onto the windshield contribution is examined and set in context with the overall noise levels and other contributors. In addition, the effect of different flow yaw angles on the windnoise level in general and the wiper contributions in particular are demonstrated. As computational aeroacoustics requires accurate, highly resolved simulation of transient and compressible flow, a Lattice-Boltzmann approach is used.

A New Approach to Predicting Component Temperature Collectives for Vehicle Thermal Management

There is a growing need for life-cycle data – so-called collectives – when developing components like elastomer engine mounts. Current standardized extreme load cases are not sufficient for establishing such collectives. Supplementing the use of endurance testing data, a prediction methodology for component temperature collectives utilizing existing 3D CFD simulation models is presented. The method uses support points to approximate the full collective. Each support point is defined by a component temperature and a position on the time axis of the collective. Since it is the only currently available source for component temperature data, endurance testing data is used to develop the new method. The component temperature range in this data set is divided in temperature bands. Groups of driving states are determined which are each representative of an individual band. Each of the resulting four driving state spaces is condensed into a substitute load case.

Acoustic comfort of automotive cabins has progressively become one of the key attributes of passenger comfort within vehicle design. Wind noise and the heating, ventilation, and air conditioning (HVAC) system noise are two of the key contributors to noise levels heard inside the car. The increasing prevalence of hybrid technologies and electrification has an associated reduction in powertrain noise levels. As such, the industry has seen an increasing focus on understanding and minimizing HVAC noise, as it is a main source of noise in the cabin particularly when the vehicle is stationary. The complex turbulent flow path through the ducts, combined with acoustic resonances can potentially lead to significant noise generation, both broadband and tonal.

Active Crosswind Generation and Its Effect on the Unsteady Aerodynamic Vehicle Properties Determined in an Open Jet Wind Tunnel

In this article the unsteady aerodynamic properties of a 25% scale DrivAer notchback model as well as the influence of the wind tunnel environment on the resulting unsteady aerodynamic forces and moments under crosswind excitation are investigated using experimental and corresponding numerical methods. Research Institute of Automotive Engineering and Vehicle Engines Stuttgart (FKFS) swing® (side wind generator) is used to reproduce the essential properties of natural stochastic crosswind in the open jet test section of the Institute for Internal Combustion Engines and Automotive Engineering (IVK) model scale wind tunnel (MWK). The results show that the test environment of an open jet wind tunnel alters the amplitudes of side force and yaw moment under crosswind excitation when compared to an ideal environment neglecting wind tunnel interference effects.

Advances in Experimental Vehicle Soiling Tests

The field of vision of the driver during wet road conditions is essential for safety at all times. Additionally, the safe use of the increasing number of sensors integrated in modern cars for autonomous driving and intelligent driver assistant systems has to be ensured even under challenging weather conditions. To fulfil these requirements during the development process of new cars, experimental and numerical investigations of vehicle soiling are performed. This paper presents the surface contamination of self- and foreign-soiling tested in the wind tunnel. For these type of tests, the fluorescence method is state-of-the-art and widely used for visualizing critical areas. In the last years, the importance of parameters like the contact angle have been identified when designing the experimental setup. In addition, new visualization techniques have been introduced.

Advances in Modelling A-Pillar Water Overflow

Driving when it is raining can be a stressful experience. Having a clear unobstructed view of the vehicles and road around you under these conditions is especially important. Heavy rain conditions can however overwhelm water management devices resulting in water rivulets flowing over the vehicle's side glass. These rivulets can significantly impair the driver's ability to see the door mirror, and laterally onto junctions. Designing water management features for vehicles is a challenging venture as testing is not normally possible until late in the design phase. Additionally traditional water management features such as grooves and channels have both undesirable design and wind noise implications. Having the ability to detect water management issues such as A-pillar overflow earlier in the design cycle is desirable to minimize the negative impact of water management features. Numerical simulation of windscreen water management is desirable for this reason.

Aeroacoustics Predictions of Automotive HVAC Systems

Acoustics comfort is a key point for the ground transportation market and in particular in the automotive area. A significant contributor to the noise levels in the cabin in the range 200Hz to 3000Hz is the HVAC (Heating, Ventilating, and Air Conditioning) system, consisting of sub-systems such as the air intake duct, thermal mixing unit, blower, ducts, and outlet vents. The noise produced by an HVAC system is mainly due to aeroacoustics mechanisms related to the flow fluctuations induced by the blower rotation. The structure borne noise related to the surface induced vibrations and to the noise transmission through the dash or plastic panels may also contribute but is not considered in this study. This study presents a digital approach for HVAC aeroacoustics noise predictions related to the ducts and outlet vents. In order to validate the numerical method flow and acoustics measurements are performed on production HVAC systems placed in an anechoic room.

An Approach for Water Jacket Flow Simulations

The increasing importance of electric mobility results into the need for optimizing all power train components to further reduce the energy consumption of the vehicle. The aim of this study is to predict the thermal behavior and the pressure losses in water jackets of electric machines by use of CFD. The heat loss of electric machines in passenger cars is sufficient to let its components reach critical temperatures. For this reason, the optimization of heat dissipation plays an important role. The goal of efficient heat dissipation is a high heat transfer coefficient. At the same time, the pressure loss should be low in order to reduce the required power of the pump. Flow simulations can help to evaluate different water jacket concepts in an early stage of development. In this work, the validation of flow simulations in water jackets is based on measurements of a simplified geometry with constant boundary conditions.

An Innovative Test System for Holistic Vehicle Dynamics Testing

In the automotive industry, there is a continued need to improve the development process and handle the increasing complexity of the overall vehicle system. One major step in this process is a comprehensive and complementary approach to both simulation and testing. Knowledge of the overall dynamic vehicle behavior is becoming increasingly important for the development of new control concepts such as integrated vehicle dynamics control aiming to improve handling quality and ride comfort. However, with current well-established test systems, only separated and isolated aspects of vehicle dynamics can be evaluated. To address these challenges and further merge the link between simulation and testing, the Institute of Internal Combustion Engines and Automotive Engineering (IVK), University of Stuttgart is introducing a new Handling Roadway (HRW) Test System in cooperation with The Research Institute of Automotive Engineering and Vehicle Engines Stuttgart (FKFS) and MTS Systems Corporation.

Audi Aero-Acoustic Wind Tunnel

The present paper reveals the design concept as well as results of experimental investigations, which were conducted in the early design stage of the planned AUDI Aero-Acoustic Wind Tunnel. This low-noise open-jet facility, featuring a nozzle exit area of 11 m2 and a top speed of approximately 60 m/s, enables aerodynamic as well as acoustic testing of both, full-scale and model-scale ground vehicles. Ground simulation is provided by means of a moving-belt rig. The surrounding plenum is designed as a semi-anechoic chamber to simulate acoustic free-field conditions around the vehicle. Fan noise will be attenuated below the noise level of the open jet. The work reported herein, comprises 1/8-scale pilot-tunnel experiments of aerodynamic and acoustic configurations which were carried out at the University of Darmstadt.

CFD Approach to Evaluate Wind-Tunnel and Model Setup Effects on Aerodynamic Drag and Lift for Detailed Vehicles

Previous work by the authors showed the development of an aerodynamic CFD model using the Lattice Boltzmann Method for simulating vehicles inside the IVK Model-Scale Wind-Tunnel test-section. In both experiment and simulation, alternate configurations of the wind-tunnel geometry were studied to change the pressure distribution in the wind-tunnel test section, inducing a reduction in aerodynamic drag due to interference between the wind-tunnel geometry and the pressure on the surface of the vehicle. The wind-tunnel pressure distribution was modified by adding so-called “stagnation bodies” inside the collector to create blockage and to increase the pressure in the rear portion of the test section. The primary purpose of previous work was to provide a validated CFD approach for modeling wind-tunnel interference effects, so that these effects can be understood and accounted for when designing vehicles.

CFD Investigations of Wind Tunnel Interference Effects

Wind tunnel interference effects are still considered to be negligible - or at least undesired - in automotive aerodynamics. Consequently, up to now there is no standard correction method which is used in everyday wind tunnel testing although a lot of research has been done in recent years. In most full-vehicle CFD simulations, wind tunnel interference effects are not simulated. The flow about the car is computed under idealized conditions. The wind tunnel is designed to simulate these conditions but fails to do so to some degree due to its limited size. Therefore a comparison of blockage-free CFD results and wind tunnel measurements is deficient. Hence CFD simulations including wind tunnel interference effects should be favored in the future for validation purposes. Furthermore, CFD offers new possibilities to investigate individual contributions to wind tunnel interference effects and therefore could help to increase the understanding of the flow in the wind tunnel.

CFD Validation Study for a Sedan Scale Model in an Open Jet Wind Tunnel

Aerodynamic simulations using CFD is now a standard tool in the automotive industry, and is becoming more and more integrated in the aerodynamic design process of new vehicles. This process is distinguished by parallel development with wind tunnel experiments and CFD simulation results, which demands comparable results to be generated by the two development tools. As wind tunnel effects are not simulated in most industrial applications of CFD, the comparison with experimental results normally show differences partly due to wind tunnel effects and ground simulation effects. Therefore a deeper understanding of wind tunnel effects and methods to fully reproduce experimental values with CFD is necessary. In this paper, an extensive validation study with a detailed scale notchback model inside an open jet wind tunnel is presented. This study includes experimental data from the real wind tunnel as well as CFD simulation results with and without wind tunnel effects.

Challenges and Opportunities of Numerically Simulating the Idle Load Case for Vehicle Thermal Management

Collective life-cycle data is needed when developing components like elastomer suspension mounts. Life-time prediction is only possible using thermal load frequency distributions. In addition to current extreme load cases, the Idle Load Case is examined at Mercedes-Benz Car Group as a collective load case for Vehicle Thermal Management (VTM) numerical simulations in early development stages. It combines validation opportunities for HVAC, cooling and transmission requirements in hot-country-type ambient conditions. Experiments in climatic wind tunnels and coupled 3D CFD and heat transfer simulations of the Idle Load Case have been performed. Measurements show steady conditions at the end of the load case. Decoupling of the torque converter, changes in ambient temperature and the technical implementation of a wind barrier for still air conditions exhibit influence on component-level results. Solar load, however, does not significantly change the examined component temperatures.

Comparison of Different Ground Simulation Techniques for Use in Automotive Wind Tunnels

The range of applicability and the physical restrictions for the use of ground-simulation techniques in automotive wind tunnels are elucidated. The techniques considered are the moving-belt technique, as well as boundary layer control techniques like tangential blowing and distributed normal suction for use in wind tunnels with stationary ground boards. Attention has to be paid to the question of whether the flow to be simulated is of boundary layer or Couette type. In the case of boundary layer flow, interaction of the ground-floor boundary layer with the inviscid flow in the gap between a vehicle and the road can be fully simulated by introducing a negative transpiration velocity along the stationary ground plane. In practise however, angularity effects on the external flow result from mismatched control parameters. Very small relative ground clearances give rise to the formation of a Couette flow between the road and the vehicle.

Digital Aeroacoustics Design Method of Climate Systems for Improved Cabin Comfort

Over the past decades, interior noise from wind noise or engine noise have been significantly reduced by leveraging improvements of both the overall vehicle design and of sound package. Consequently, noise sources originating from HVAC systems (Heat Ventilation and Air Conditioning), fans or exhaust systems are becoming more relevant for perceived quality and passenger comfort. This study focuses on HVAC systems and discusses a Flow-Induced Noise Detection Contributions (FIND Contributions) numerical method enabling the identification of the flow-induced noise sources inside and around HVAC systems. This methodology is based on the post-processing of unsteady flow results obtained using Lattice Boltzmann based Method (LBM) Computational Fluid Dynamics (CFD) simulations combined with LBM-simulated Acoustic Transfer Functions (ATF) between the position of the sources inside the system and the passenger’s ears.

Digital Automotive AC Pulldown Prediction in a Real Driving Condition

Automotive Original Equipment Manufacturers (OEMs) are always striving to deliver fast Air-Conditioning (AC) pulldown performance with consistent distribution of cabin temperature to meet customer expectations. The ultimate test is the OEM standard, called “AC Pull Down,” conducted at high ambient temperature and solar load conditions with a prescribed vehicle drive cycle. To determine whether the AC system in the vehicle has the capacity to cool the cabin, throughout the drive cycle test, cabin temperature measurements are evaluated against the vehicle target. If the measured cabin temperatures are equal or lower than the required temperatures, the AC system is deemed conventional for customer usage. In this paper, numerical predictions of the cabin temperatures to replicate the AC pulldown test are presented. The AC pulldown scenario is carried out in a digital Climatic Wind Tunnel simulation. The solution used in this study is based on a coupled approach.

Direct Aeroacoustics Predictions of Automotive HVAC Systems based on Lattice Boltzmann Method

The demand for low noise level in vehicle cabin continues to rise lately. In particular, noise generated by eco-friendly cars such as hybrid and electric ones tends to become lower and lower. In this market environment, the noise contributions caused by HVAC systems are also increasing. Therefore, it becomes increasingly important to accurately predict noise generated by HVAC systems and analyze the noise sources and resolve the noise issue. In this study, direct acoustics prediction approach based on Lattice Boltzmann Method is applied to predict the flow-induced noise from HVAC systems including blower and ducts and find noise sources. In order to validate the simulation result, acoustics measurements are performed on HVAC systems in an anechoic room and the results are compared to each other. A new technique is applied to finding a noise source for a specific frequency and shows improved noise level through modifying the geometry related to noise sources detected by the simulation.

Evaluation and Optimization of Aerodynamic and Aero-Acoustic Performance of a Heavy Truck using Digital Simulation

The engineering process in the development of commercial vehicles is facing more and more stringent emission regulations while at the same time the market demands for better performance but with lower fuel consumption. The optimization of aerodynamic performance for reduced drag is a key element for achieving related performance targets. Closely related to aerodynamics are wind noise and cabin soiling and both of them are becoming more and more important as a quality criterion in many markets. This paper describes the aerodynamic and aero-acoustic performance evaluation of a Dongfeng heavy truck using digital simulation based on a LBM approach. It includes a study for improving drag within the design of a facelift of the truck. A soiling analysis is performed for each aerodynamic result by calculating the accumulation of particles emitted form the wheels on the cabin. One of the challenges in the development process of trucks is that different cabin types have to be designed.
