2D Finite Element Simulation of Sheet Metal Forming Processes

A 2D finite element program, known as FAST_FORM2D, was developed at FTI to carry out section analysis in die design. Incremental method is employed and plane strain condition is assumed for 2D sections. Contact behavior and friction force are simulated by a developed algorithm. Therefore, the divergence problems related to the conventional contact techniques can be reduced or avoided. An adaptive mesh generation scheme is implemented to achieve computation efficiency. With the code, it is possible to evaluate tension, strain, thickness distributions and punch force at different stages for any 2D section cut from 3D panels. User can easily input or modify forming conditions to get the best solution.

A Hybrid Finite Element Formulation for Analyzing Systems of Beams and Plates in the Mid-Frequency Range

A hybrid Finite Element Analysis (hybrid FEA) formulation has been developed in the past for computing the mid-frequency vibration of systems that contain one type of energy. The hybrid FEA is based on characterizing as long members in a system all the members that contain a large number of wavelengths within their dimension. All the remaining members are considered as short. The Energy Finite Element Analysis (EFEA) is employed for modeling the behavior of the long members, while the conventional FEA method is utilized for modeling the short members. In this paper the hybrid FEA formulation is extended to plate structures that are spot-welded to a frame comprised by tubular members. The new formulation is validated by comparing the hybrid FEA solution to results produced by very dense conventional FEA models in the mid-frequency range.

A Hybrid Finite Element Formulation for Computing Structure-Borne Vibration in a Body-In-White

A new development in the area of the hybrid Finite Element Analysis (hybrid FEA) is presented. The hybrid FEA method combines the conventional FEA method with energy FEA (EFEA) for analysis of systems that contain both flexible and stiff members, and is suitable for mid-frequency computations. A formulation for analyzing flexible plates spot-welded to stiff beams when the excitation is applied on the stiff members is developed. Conventional FEA models are employed for modeling the behavior of the stiff members in a system. Appropriate damping elements are introduced in the connections between stiff and flexible members in order to capture the presence of the flexible members during the analyses of the stiff ones.

A Reduced-Order Model for Evaluating the Dynamic Response of Multilayer Plates to Impulsive Loads

Assessing the dynamic performance of multilayer plates subjected to impulsive loading is of interest for identifying configurations that either absorb energy or transmit the energy in the transverse directions, thereby mitigating the through-thickness energy propagation. A reduced-order modeling approach is presented in this paper for rapidly evaluating the structural dynamic performance of various multilayer plate designs. The new approach is based on the reverberation matrix method (RMM) with the theory of generalized rays for fast analysis of the structural dynamic characteristics of multilayer plates. In the RMM model, the waves radiated from the dynamic load are reflected and refracted at each interface between layers, and the waves within each layer are transmitted with a phase lag. These two phenomena are represented by the global scattering matrix and the global phase matrix, respectively.

A Substructuring Formulation for the Energy Finite Element Analysis

In applications of the Energy Finite Element Analysis (EFEA) there is an increasing need for developing comprehensive models with a large number of elements which include both structural and interior fluid elements, while certain parts of the structure are considered to be exposed to an external fluid loading. In order to accommodate efficient computations when using simulation models with a large number of elements, joints, and domains, a substructuring computational capability has been developed. The new algorithm is based on dividing the EFEA model into substructures with internal and interface degrees of freedom. The system of equations for each substructure is assembled and solved separately and the information is condensed to the interface degrees of freedom. The condensed systems of equations from each substructure are assembled in a reduced global system of equations. Once the global system of equations has been solved the solution for each substructure is pursued.

Accounting for Manufacturing Variability in Interior Noise Computations

A formulation that accounts for manufacturing variability in the analysis of structural/acoustic systems is presented. The methodology incorporates the concept of fast probability integration with finite element (FEA) and boundary element analysis (BEA) for producing the probabilistic acoustic response of a structural/acoustic system. The advanced mean value method is used for integrating the system probability density function. FEA and BEA are combined for producing the acoustic response that constitutes the performance function. The probabilistic acoustic response is calculated in terms of a cumulative distribution function. The new methodology is used to illustrate the difference between the results from a probabilistic analysis that accounts for manufacturing uncertainty, and an equivalent deterministic simulation through applications. The probabilistic computations are validated by comparison to Monte Carlo simulations.

Application of a Hybrid Finite Element Formulation for Analyzing the Structure-Borne Noise in a Body-In-White

A hybrid finite element formulation for analyzing flexible plates connected to stiff frame was developed. The excitation was considered to be applied on the stiff members. Conventional FEA models were employed for modeling the behavior of the stiff members in a system. Appropriate damping elements were introduced in the connections between stiff and flexible members in order to capture the presence of the flexible members during the analyses of the stiff ones. Once the vibration of the stiff members and the amount of power dissipated at the damping elements was identified, an EFEA analysis was performed in order to determine the amount of vibrational energy in the flexible members. The hybrid FEA is applied to a Body-In-White (BIW). The results of the hybrid FEA are compared with results from very dense conventional finite element analyses.

Blast Event Simulation for a Structure Subjected to a Landmine Explosion

One of the main threats to military vehicles originates from landmine blasts. In order to improve the survivability of the occupants it is important to design a military vehicle for increased occupant safety. Simulation technology that combines modeling of the blast loads from the landmine explosion, the response of the vehicle to the blast load, and the loads developed on the members of an occupant are important factors in this effort. The ability to simulate the landmine explosion is validated first by comparing simulation results to test data collected by gages placed in the ground and above the ground. Combined simulations predicting the damage to a target structure due to a landmine explosion are also compared to test data for further validation. Principal component analysis and metamodel theory is employed for generating fast running models in order to adjust the soil parameters in the simulation models during the correlation effort.

Characterization of Internal flow and Spray of Multihole DI Gasoline Spray using X-ray Imaging and CFD

Multi-hole DI injectors are being adopted in the advanced downsized DISI ICE powertrain in the automotive industry worldwide because of their robustness and cost-performance. Although their injector design and spray resembles those of DI diesel injectors, there are many basic but distinct differences due to different injection pressure and fuel properties, the sac design, lower L/D aspect ratios in the nozzle hole, closer spray-to-spray angle and hense interactions. This paper used Phase-Contrast X ray techniques to visualize the spray near a 3-hole DI gasoline research model injector exit and compared to the visible light visualization and the internal flow predictions using with multi-dimensional multi-phase CFD simulations. The results show that strong interactions of the vortex strings, cavitation, and turbulence in and near the nozzles make the multi-phase turbulent flow very complicated and dominate the near nozzle breakup mechanisms quite unlike those of diesel injections.

Characterization of the Near-Field Spray and Internal Flow of Single-Hole and Multi-Hole Sac Nozzles using Phase Contrast X-Ray Imaging and CFD

It is well know that the internal flow field and nozzle geometry affected the spray behavior, but without high-speed microscopic visualization, it is difficult to characterize the spray structure in details. Single-hole diesel injectors have been used in fundamental spray research, while most direct-injection engines use multi-hole nozzle to tailor to the combustion chamber geometry. Recent engine trends also use smaller orifice and higher injection pressure. This paper discussed the quasi-steady near-nozzle diesel spray structures of an axisymmetric single-hole nozzle and a symmetric two-hole nozzle configuration, with a nominal nozzle size of 130 μm, and an attempt to correlate the observed structure to the internal flow structure using computational fluid dynamic (CFD) simulation. The test conditions include variation of injection pressure from 30 to 100 MPa, using both diesel and biodiesel fuels, under atmospheric condition.

Charging Strategy Studies for PHEV Batteries based on Power Loss Model

This paper describes a new method to increase the efficiency of the battery charging process, η, which is defined as the ratio of the energy accumulated in the battery over the actual energy supplied to it. Through several simulation results, it has been found that such efficiency is a function of the current profile applied to the battery during the charging process; hence, plots describing the energy loss in the battery, time taken to achieve a desired level of charge, and power needed as a function of the charging current, are shown. In order to find the optimal charging current profile, the mathematical model of the energy loss in the battery is developed and the problem of finding the optimal current profile is formulated as an Optimal Control problem. A model based on a Lithium-Ion Battery commercially available for PHEV is used as the plant to be controlled.

Comparison between Finite Element and Hybrid Finite Element Results to Test Data for the Vibration of a Production Car Body

The Hybrid Finite Element Analysis (HFEA) method is based on combining conventional Finite Element Analysis (FEA) with analytical solutions and energy methods for mid-frequency computations. The method is appropriate for computing the vibration of structures which are comprised by stiff load bearing components and flexible panels attached to them; and for considering structure-borne loadings with the excitations applied on the load bearing members. In such situations, the difficulty in using conventional FEA at higher frequencies originates from requiring a very large number of elements in order to capture the flexible wavelength of the panel members which are present in a structure. In the HFEA the conventional FEA model is modified by de-activating the bending behavior of the flexible panels in the FEA computations and introducing instead a large number of dynamic impedance elements for representing the omitted bending behavior of the panels.

Comparison of Shadowgraph Imaging, Laser-Doppler Anemometry and X-Ray Imaging for the Analysis of Near Nozzle Velocities of GDI Fuel Injectors

The fuel spray behavior in the near nozzle region of a gasoline injector is challenging to predict due to existing pressure gradients and turbulences of the internal flow and in-nozzle cavitation. Therefore, statistical parameters for spray characterization through experiments must be considered. The characterization of spray velocity fields in the near-nozzle region is of particular importance as the velocity information is crucial in understanding the hydrodynamic processes which take place further downstream during fuel atomization and mixture formation. This knowledge is needed in order to optimize injector nozzles for future requirements. In this study, the results of three experimental approaches for determination of spray velocity in the near-nozzle region are presented. Two different injector nozzle types were measured through high-speed shadowgraph imaging, Laser Doppler Anemometry (LDA) and X-ray imaging.

Coupling of Finite Element and Energy Finite Element Solutions for Calculating the Vibration of Co-linear Beams in the Mid-Frequency Range

The theoretical development of a hybrid finite element method is presented. It combines conventional Finite Element Analysis (FEA) with Energy Finite Element Analysis (EFEA) in order to achieve a numerical solution to mid-frequency vibrations. In the mid-frequency range a system is comprised by some members that contain several wavelengths and some members that contain a small number of wavelengths. The former are considered long members and they are modeled by the EFEA. The latter are considered short and they are modeled by the FEA. The new formulation is based on deriving appropriate interface conditions at the joints between sections modeled by the EFEA and the FEA methods. Since the work presented in this paper constitutes a fundamental step in the development of a hybrid method for mid-frequency analysis, the formulation for one flexural degree of freedom in co-linear beams is presented.

Vehicle design is a complex process requiring interactions and exchange of information among multiple disciplines such as fatigue, strength, noise, safety, etc. Simulation models are employed for assessing and potentially improving a vehicle's performance in individual technical areas. Challenges arise when designing a vehicle for improving mutually competing objectives, satisfying constraints from multiple engineering disciplines, and determining a single set of values for the vehicle's characteristics. It is of interest to engage simulation models from the various engineering disciplines in an organized and coordinated manner for determining a design configuration that provides the best possible performance in all disciplines. The multi-discipline design process becomes streamlined when the simulation methods integrate well with finite element or computer aided design models.

Designing the Thermal Protection System of an Apollo Type Vehicle under Uncertainty

A multi-disciplinary optimization under uncertainty (MDO-U) capability has been developed in order to solve optimization problems with multiple sets of objectives and constraints originating from different design disciplines while simultaneously accounting for uncertainty during the optimization process. Uncertainties are introduced in the optimization process by considering the constraints which depend on any random variables and any random parameters as probabilistic. Satisfying the probabilistic constraints in the presence of uncertainty introduces sufficient conservatism in the solution and eliminates the need for further application of safety factors. The MDO-U capability is applied for performing design optimization for the TPS of an Apollo type vehicle. The Traj and FIAT codes of NASA Ames are employed during this design process for trajectory and for thermal analyses, respectively.

Development and Validation of a Computational Process for Pass-By Noise Simulation

The Indirect Boundary Element Analysis is employed for developing a computational pass-by noise simulation capability. An inverse analysis algorithm is developed in order to generate the definition of the main noise sources in the numerical model. The individual source models are combined for developing a system model for pass-by noise simulation. The developed numerical techniques are validated through comparison between numerical results and test data for component level and system level analyses. Specifically, the source definition capability is validated by comparing the actual and the computationally reconstructed acoustic field for an engine intake manifold. The overall pass-by noise simulation capability is validated by computing the maximum overall sound pressure level for a vehicle under two separate driving conditions.

Effects of Cavitation and Hydraulic Flip in 3-Hole GDI Injectors

The performance of Gasoline Direct Injection (GDI) engines is governed by multiple physical processes such as the internal nozzle flow and the mixing of the liquid stream with the gaseous ambient environment. A detailed knowledge of these processes even for complex injectors is very important for improving the design and performance of combustion engines all the way to pollutant formation and emissions. However, many processes are still not completely understood, which is partly caused by their restricted experimental accessibility. Thus, high-fidelity simulations can be helpful to obtain further understanding of GDI injectors. In this work, advanced simulation and experimental methods are combined in order to study the spray characteristics of two different 3-hole GDI injectors.
