3D CFD Analysis of the Influence of Some Geometrical Engine Parameters on Small PFI Engine Performances - The Effects on Tumble Motion and Mean Turbulent Intensity Distribution

In scooter/motorbike engines coherent and stable tumble motion generation is still considered an effective mean in order to both reduce engine emissions and promote higher levels of combustion efficiency. The scientific research also assessed that squish motion is an effective mean for speeding up the combustion in a combustion process already fast. In a previous technical paper the authors demonstrated that for an engine having a high C/D ratio the squish motion is not only not necessary but also detrimental for the stability of the tumble motion itself, because there is a strong interaction between these two motions with the consequent formation of secondary vortices, which in turn penalizes the tumble breakdown and the turbulent kinetic energy production.

3D Large Scale Simulation of the High-Speed Liquid Jet Atomization

In this paper three-dimensional Large Eddy Simulations (i.e., LES) by using a PLIC-VOF method have been adopted to investigate the atomization process of round liquid jets issuing from automotive multi-hole injector-like nozzles. LES method is used to compute directly the effect of the large flow structure, being the smallest one modelled. A mesh having a cell size of 4 μm was used in order to derive a statistics of the detached liquid structures, i.e. droplets and ligaments. The latter have been identified by using an algorithm coded by authors. Cavitation modeling has not been included in the present computations. Two different mean injection nozzle flow velocities of 50 m/s and 270 m/s, corresponding to two mean nozzle flow Reynolds numbers of 1600 and 8700, respectively, have been considered in the calculations as representative of laminar and turbulent nozzle flow conditions.

A 3D CFD Simulation of GDI Sprays Accounting for Heat Transfer Effects on Wallfilm Formation

During gasoline direct injection (GDI) in spark ignition engines, droplets may hit piston or liner surfaces and be rebounded or deposit in the liquid phase as wallfilm. This may determine slower secondary atomization and local enrichments of the mixture, hence be the reason of increased unburned hydrocarbons and particulate matter emissions at the exhaust. Complex phenomena indeed characterize the in-cylinder turbulent multi-phase system, where heat transfer involves the gaseous mixture (made of air and gasoline vapor), the liquid phase (droplets not yet evaporated and wallfilm) and the solid walls. A reliable 3D CFD modelling of the in-cylinder processes, therefore, necessarily requires also the correct simulation of the cooling effect due to the subtraction of the latent heat of vaporization of gasoline needed for secondary evaporation in the zone where droplets hit the wall. The related conductive heat transfer within the solid is to be taken into account.

A Control-Oriented Knock Intensity Estimator

The performance optimization of modern Spark Ignition engines is limited by knock occurrence: heavily downsized engines often are forced to work in the Knock-Limited Spark Advance (KLSA) range. Knock control systems monitor the combustion process, allowing to achieve a proper compromise between performance and reliability. Combustion monitoring is usually carried out by means of accelerometers or ion sensing systems, but recently the use of cylinder pressure sensors is also becoming frequent in motorsport applications. On the other hand, cylinder pressure signals are often available in the calibration stage, where SA feedback-control based on the pressure signal can be used to avoid damages to the engine during automatic calibration. A predictive real-time combustion model could help optimizing engine performance, without exceeding the allowed knock severity.

A Numerical Model for Flash Boiling of Gasoline-Ethanol Blends in Fuel Injector Nozzles

Fuels are formulated by a variety of different components characterized by chemical and physical properties spanning a wide range of values. Changing the ratio between the mixture component molar fractions, it is possible to fulfill different requirements. One of the main properties that can be strongly affected by mixture composition is the volatility that represents the fuel tendency to vaporize. For example, changing the mixture ratio between alcohols and hydrocarbons, it is possible to vary the mixture saturation pressure, therefore the fuel vaporization ratio during the injection process. This paper presents a 1D numerical model to simulate the superheated injection process of a gasoline-ethanol mixture through real nozzle geometries. In order to test the influence of the mixture properties on flash atomization and flash evaporation, the simulation is repeated for different mixtures characterized by different gasoline-ethanol ratio.

A RANS CFD 3D Methodology for the Evaluation of the Effects of Cycle By Cycle Variation on Knock Tendency of a High Performance Spark Ignition Engine

Knocking combustions heavily limits the efficiency of Spark Ignition engines. The compression ratio is limited in the design stage of the engine development, letting to Spark Advance control the task of reducing the odds of abnormal combustions. A detailed analysis of knocking events can help improving engine performance and diagnosis strategies. An effective way is to use advanced 3D CFD (Computational Fluid Dynamics) simulation for the analysis and prediction of combustion performance. Standard 3D CFD approach is based on RANS (Reynolds Averaged Navier Stokes) equations and allows the analysis of the mean engine cycle. However knocking phenomenon is not deterministic and it is heavily affected by the cycle to cycle variation of engine combustions. A methodology for the evaluation of the effects of CCV (Cycle by Cycle Variability) on knocking combustions is here presented, based on both the use of Computation Fluid Dynamics (CFD) tools and experimental information.

A “Dynamic System” Approach for the Experimental Characterization of a Multi-Hole Spray

The analysis of a spray behavior is confined to study the fluid dynamic parameters such as axial and radial velocity of the droplets, size distribution of the droplets, and geometrical aspect as the penetration length. In this paper, the spray is considered like a dynamic system and consequently it can be described by a number of parameters that characterize its dynamic behavior. The parameter chosen to describe the dynamic behavior is the external cone angle. This parameter has been detected by using an experimental injection chamber, a multi-hole (8 holes) injector for GDI applications and recorded by a high-speed C-Mos camera. The images have been elaborated by a fuzzy logic and neural network algorithm and are processed by using a chaos deterministic theory. This procedure carries out a map distribution of the working point of the spray and determines the stable (signature of the spray) and instable behavior.

Assessment of Advanced SGS Models for LES Analysis of ICE Wall-Bounded Flows - Part I: Basic Test Case

Large Eddy Simulation (LES) represents nowadays one of the most promising techniques for the evaluation of the dynamics and evolution of turbulent structures characterizing internal combustion engines (ICE). In the present paper, subdivided into two parts, the capabilities of the open-source CFD code OpenFOAM® v2.3.0 are assessed in order to evaluate its suitability for engine cold flow LES analyses. Firstly, the code dissipative attitude is evaluated through an inviscid vortex convection test to ensure that the levels of numerical dissipation are compatible with LES needs. Quality and completeness estimators for LES simulations are then proposed. In particular the Pope M parameter is used as a LES completeness indicator while the LSR parameter provides useful insights far calibrating the grid density. Other parameters such as the two-grid LESIQk index are also discussed.

Assessment of the Influence of Intake Duct Geometrical Parameters on the Tumble Motion Generation in a Small Gasoline Engine

During the last years the deep re-examination of the engine design for lowering engine emissions involved two-wheel vehicles too. The IC engine overall efficiency plays a fundamental role in determining final raw emissions. From this point of view, the optimization of the in-cylinder flow organization is mandatory. In detail, in SI engines the generation of a coherent tumble vortex having dimensions comparable to the engine stroke could be of primary importance to extend the engines' ignition limits toward the field of the dilute/lean mixtures. For motorbike and motor scooter applications, the optimization of the tumble generation is considered an effective way to improve the combustion system efficiency and to lower emissions, considering also that the two-wheels layout represents an obstacle in adopting the advanced post-treatment concepts designed for automotive applications.

CFD Modeling and Validation of the ECN Spray G Experiment under a Wide Range of Operating Conditions

The increasing diffusion of gasoline direct injection (GDI) engines requires a more detailed and reliable description of the phenomena occurring during the fuel injection process. As well known the thermal and fluid-dynamic conditions present in the combustion chamber greatly influence the air-fuel mixture process deriving from GDI injectors. GDI fuel sprays typically evolve in wide range of ambient pressure and temperatures depending on the engine load. In some particular injection conditions, when in-cylinder pressure is relatively low, flash evaporation might occur significantly affecting the fuel-air mixing process. In some other particular injection conditions spray impingement on the piston wall might occur, causing high unburned hydrocarbons and soot emissions, so currently representing one of the main drawbacks of GDI engines.

CFD Numerical Reconstruction of the Flash Boiling Gasoline Spray Morphology

The numerical reconstruction of the liquid jet generated by a multi-hole injector, operating in flash-boiling conditions, has been developed by means of a Eulerian- Lagrangian CFD code and validated thanks to experimental data collected with schlieren and Mie scattering imaging techniques. The model has been tested with different injection parameters in order to recreate various possible engine thermodynamic conditions. The work carried out is framed in the growing interest present around the gasoline direct-injection systems (GDI). Such technology has been recognized as an effective way to achieve better engine performance and reduced pollutant emissions. High-pressure injectors operating in flashing conditions are demonstrating many advantages in the applications for GDI engines providing a better fuel atomization, a better mixing with the air, a consequent more efficient combustion and, finally, reduced tailpipe emissions.

Chaos Theory Approach as Advanced Technique for GDI Spray Analysis

The paper reports an innovative method of analysis based on an advanced statistical techniques applied to images captured by a high-speed camera that allows highlighting phenomena and anomalies hardly detectable by conventional optical diagnostic techniques. The images, previously elaborated by neural network tools in order for clearly identifying the contours, have been analyzed in their time evolution as pseudo-chaotic variables that may have internal periodic components. In addition to the Fourier analysis, tools as Lyapunov and Hurst exponents and average Kω permitted to detect the chaos level of the signals. The use of this technique has permitted to distinguish periodic oscillations from chaotic variations and to detect those parameters that actually determine the spray behavior.

Combined Experimental and Numerical Investigation of the ECN Spray G under Different Engine-Like Conditions

A detailed understanding of Gasoline Direct Injection (GDI) techniques applied to spark-ignition (SI) engines is necessary as they allow for many technical advantages such as increased power output, higher fuel efficiency and better cold start performances. Within this context, the extensive validation of multi-dimensional models against experimental data is a fundamental task in order to achieve an accurate reproduction of the physical phenomena characterizing the injected fuel spray. In this work, simulations of different Engine Combustion Network (ECN) Spray G conditions were performed with the Lib-ICE code, which is based on the open source OpenFOAM technology, by using a RANS Eulerian-Lagrangian approach to model the ambient gas-fuel spray interaction.

Comparison of the Homogeneous Relaxation Model and a Rayleigh Plesset Cavitation Model in Predicting the Cavitating Flow Through Various Injector Hole Shapes

Two cavitation models are evaluated based on their ability to reproduce the development of cavitation experimentally observed by Winklhofer et al. inside injector hole geometries. The first is Singhal's model, derived from a reduced form of the Rayleigh-Plesset equation, implemented in the commercial CFD package Fluent. The second is the homogeneous relaxation model, a continuum model that uses an empirical timescale to reproduce a range of vaporization mechanisms, implemented in the OpenFOAM framework. Previous work by Neroorkar et al. validated the homogeneous relaxation model for one of the nozzle geometries tested by Winklhofer et al. The present work extends that validation to all the three geometries considered by Winklhofer et al in order to compare the models' ability to capture the effects of nozzle convergence.

Design of Catalytic Devices by Means of Genetic Algorithm: Comparison Between Open-Cell Foam and Honeycomb Type Substrates

Metallic foams or sponges are materials with a cell structure suitable for many industrial applications, such as reformers, heat catalytic converters, etc. The success of these materials is due to the combination of various characteristics such as mechanical strength, low density, high specific surface, good thermal exchange properties, low flow resistance and sound absorption. Different materials and manufacturing processes produce different type of structure and properties for various applications. In this work a genetic algorithm has been developed and applied to support the design of catalytic devices. In particular, two substrates were considered, namely the traditional honeycomb and an alternative open-cell foam type. CFD simulations of pressure losses and literature based correlations for the heat and mass transfer were used to support the genetic algorithm in finding the best compromise between flow resistance and pollutant abatement.

Development of a 0D Model Starting from Different RANS CFD Tumble Flow Fields in Order to Predict the Turbulence Evolution at Ignition Timing

Faster combustion and lower cycle-to-cycle variability are mandatory tasks for naturally aspirated engines to reduce emission levels and to increase engine efficiency. The promotion of a stable and coherent tumble structure is considered as one of the best way to promote the in-cylinder turbulence and therefore the combustion velocity. During the compression stroke the tumble vortex is deformed, accelerated and its breakdown in smaller eddies leads to the turbulence enhancement process. The prediction of the final level of turbulence for a particular engine operating point is crucial during the engine design process because it represents a practical comparative means for different engine solutions. The tumble ratio parameter value represents a first step toward the evaluation of the turbulence level at ignition time, but it has an intrinsic limit.

ECN Spray G Injector: Assessment of Numerical Modeling Accuracy

Gasoline Direct Injection (GDI) is a leading technology for Spark Ignition (SI) engines: control of the injection process is a key to design the engine properly. The aim of this paper is a numerical investigation of the gasoline injection and the resulting development of plumes from an 8-hole Spray G injector into a quiescent chamber. A LES approach has been used to represent with high accuracy the mixing process between the injected fuel and the surrounding mixture. A Lagrangian approach is employed to model the liquid spray. The fuel, considered as a surrogate of gasoline, is the iso-octane which is injected into the high-pressure vessel filled with nitrogen. The numerical results have been compared against experimental data realized in the optical chamber. To reveal the geometry of plumes two different imaging techniques have been used in a quasi-simultaneous mode: Mie-scattering for the liquid phase and schlieren for the gaseous one.

Effects of Thermodynamic Conditions and Nozzle Geometry in Gaseous Fuels Direct Injection Process for Advanced Propulsion Systems

Direct injection of gaseous fuels usually involves the presence of under-expanded jets. Understanding the physics of such process is imperative for developing Direct Injection (DI) internal combustion engines fueled, for example, by methane or hydrogen. An experimental-numerical characterization of the under-expanded jets issued from an innovative multi-hole injector, designed for application in heavy-duty engines, is carried out. The experimental characterization of the jet evolution was recorded by means of schlieren imaging technique and, then, a numerical simulation procedure was validated, allowing a comprehensive injection process analysis. A high-order and density-based solver, capable of reproducing the most relevant features of the under-expanded jets, was developed within OpenFOAM framework. Initially the effects of the upstream-to-downstream pressure ratio, namely Net Pressure Ratios (NPR), on the spray morphology were investigated.

Effects of Ultra-High Injection Pressure and Flash Boiling Onset on GDI Sprays Morphology

Ultra-high injection pressures, as well as flash-boiling occurrence, are among the most important research fields recently explored for improving Gasoline Direct Injection (GDI) engine performance. Both of them play a key role in the enhancement of the air/fuel mixing process, in the reduction of tailpipe pollutant emissions, as well as in the investigation of new combustion concepts. Injector manufacturers are even more producing devices with ultra-high injection pressures capable of working with flashing sprays. Flash-boiling of fuel sprays occurs when a super-heated fuel is discharged into an environment whose pressure is lower than the saturation pressure of the fuel and can dramatically alter spray formation due to complex two-phase flow effects and rapid droplet vaporization. In GDI engines, typically, it occurs during the injection process when high fuel temperatures make its saturation pressures higher than the in-cylinder one.

Effects of the Ambient Conditions on the Spray Structure and Evaporation of the ECN Spray G

The use of Gasoline Direct Injection (GDI) continuously increases due to the growing demand of efficiency and power output for i.c. engines. The optimization of the fuel injection process is essential to prepare an air-fuel mixture capable to promote efficient combustion, reduced fuel consumption and pollutant emissions. Good spray atomization facilitates fuel evaporation in i.c. engines thus contributing to the fuel economy and lowering the emissions. One of the key features of a multi-hole injector is to provide an optimal spray pattern in the combustion chamber and a good mixture homogenization considering the engine-specific characteristics such fuel mass-flow rate, cylinder geometry, injector position, and charge motion. This work aims to investigate the injection processes of an eight-hole direct-injection gasoline injector from the Engine Combustion Network (ECN) effort on gasoline sprays (Spray G, serial #19).
