Paper 2015-01-2491given at the SAE conference in Seattle in 2015 reports on index head rivets being installed with screw driven squeeze process. This paper reports on the screw driven squeeze process installing unheaded slug rivet which is a more complex process. We also report on improvements to the fixture automation.

Implementation of Long Assembly Drills for 777X Flap Carriers

Large diameter, tightly toleranced fastener patterns are commonplace in aerospace structures. Satisfactory generation of these holes is often challenging and can be further complicated by difficult or obstructed access. Bespoke tooling and drill jigs are typically used in conjunction with power feed units leading to a manual, inflexible, and expensive manufacturing process. For 777X flap production, Boeing and Electroimpact collaborated to create a novel, automated solution to generate the fastener holes for the main carrier fitting attachment pattern. Existing robotic automation used for skin to substructure assembly was modified to utilize extended length (up to 635mm), bearing-supported drill bar sub-assemblies. These Long Assembly Drills (LADs) had to be easily attached and detached by one operator, interface with the existing spindle(s), supply cutting lubricant, extract swarf on demand, and include a means for automatically locating datum features.

Interface Gap Measurement Using Low Coherence Interferometry

Large-scale aerostructures are commonly constructed using multiple layers of stacked material which are fastened together using mechanical methods. Ensuring the interface gaps between these materials are kept within engineering tolerances is of utmost importance to the structural integrity of the aircraft over its service life. Manual, right angle feeler gauges are the traditional method for measurement of interface gaps, but this method is tedious and mechanic dependent. A portable hand tool utilizing low-coherence interferometry has been developed to address these issues. The tool uses a right-angle probe tip which is inserted into a previously drilled hole and driven through the depth of the material. A line scan of data is collected and analyzed for the presence of interface gaps. To measure the consistency of the gap around the circumference of the hole, the tool is rotated by the operator and additional scans are collected.

Automated Inspection Utilizing Deep Learning for Polished Skin

This technical paper reports the development of an automatic defect detector utilizing deep learning for “polished skins”. Materials with a “polished skin” are used in the fabrication of the external plates of commercial airplanes. The polished skin is obtained by polishing the surface of an aluminum clad material, and they are visually inspected, which places a significant burden on inspectors to find minute defects on relatively large pieces of material. Automated inspection of these skins is made more difficult because the material has a mirror finished surface. Defects are broadly classified into three categories: dents, bumps, and discolorations. Therefore, a defect detector must be able to detect these types of defects and measure the defects’ surface profile. This technical paper presents details related to the design and manufacture of an inexpensive automated defect detector that demonstrates a sufficiently high level of performance.

Electroimpact Automatic Fan Cowl Riveter

The Electroimpact Automatic Fan Cowl Riveter exhibits new and unique design features and automated process capabilities that address and overcome three primary technical challenges. The first challenge is satisfying the customer-driven requirement to access the entire fastening area of the fan cowl doors. This necessitates a unique machine design which is capable of fitting ‘inside’ a fan cowl door radius. The second challenge is determining drill geometry and drill process parameters which can produce consistent and high-quality countersunk holes in varying mixed-metal stack-up combinations consisting of aluminum, titanium, and stainless steel. The third challenge is providing the capability of fully automatic wet installation of hollow-ended titanium rivets.

Research of Vehicle Behavior Classification of Off-Road Motorcycles Using Gradient Boosting

Machine learning is used for the research and development of ITS services and the rider assistance for on-road motorcycle racing. Meanwhile, rider assistance systems for off-road motorcycles have yet to be developed, partly due to the complexity of the measurement conditions, as described in the previous paper. This research aims to create a reliable AI which is capable of classifying typical jump behaviors in off-road riding by machine learning to create a rider assistance system for off-road motorcycles. Motorcycle manufacturers and certain research institutes use motion sensors to collect data, but the data is obtained from a limited number of vehicles and riders. The creation of a rider assistance system requires a large amount of validation data. Furthermore, it is desirable to achieve the target with data that can be measured in mass-produced vehicles, which will make it possible to collect data even from general users.

Development of Supercharged Two-Stroke Engine with Intake and Exhaust Valve for Hybrid System

The two-stroke engine has a small displacement and high output, and therefore saves space when the engine is installed in a vehicle. Thus, the application of two-stroke engines to HEVs is a very effective means of reducing vehicle weight and securing engine space. On the other hand, the unfired element increases in the exhaust gas with a two-stroke engine because the air-fuel mixture is blown through to the exhaust system during the scavenging process inside the cylinder. Moreover, combustion becomes unstable due to the large amount of residual burnt gas in the cylinder. To solve these problems, we propose a two-stroke engine that has intake and exhaust valves that injects fuel directly into the cylinder. We describe the engine shape and the method that can provide high scavenging efficiency and stable combustion in such a two-stroke engine.

Development of a Lightweight One-Piece Aluminum Casting Swingarms

Fuel-efficient motorcycles are essential for energy conservation and environmental load reduction. To achieve low fuel consumption, reducing the weight of the body parts of the motorcycle is important. This study focuses on reducing the weight of the swingarms, a relatively heavy body part. However, reducing the weight of swingarms is challenging owing to the low flexibility in their shape because swingarms are conventionally made of multiple pipes and casting parts welded together. Therefore, we utilized the integral casting technology and examined a new light weight shape. However, creating a new shape manually is difficult. Thus, we examined a new shape using the shape optimization technology, which has been recently used in additive manufacturing. The shapes fabricated using this technology are generally complex and difficult to manufacture by casting. Therefore, we adjusted optimization condition with casting.

Development of Direct Injection Technology for Motorcycle Gasoline Engine

The authors developed a gasoline engine that combined direct injection and port fuel injection in order to improve fuel economy for motorcycles. Compared to passenger car engines, motorcycle engines generally have smaller displacement and operate at higher engine speed, so the bore and stroke are generally smaller than those of passenger cars. Therefore, the direct injection spray characteristics optimized for small bore and stroke were selected to reduce fuel adhesion to various parts of the combustion chamber wall. In addition, this engine employed the high tumble intake port that can both strengthen turbulence intensity and suppress the decrease in volumetric efficiency to a lower level. Also, stratification of air-fuel mixture and split injection were employed for reducing catalyst warm-up time and soot. The results showed that excellent fuel economy was achieved without sacrificing engine output performance while meeting emissions regulations.

A Study of Autoignition and Combustion Characteristics in an HCCI Engine using a Blended Fuel of DME and City Gas

In recent years, there has been a need to reduce CO2 emissions from internal combustion engines in order to achieve an energy-saving and low-carbon society. Against this backdrop, the authors have focused attention on Homogeneous Charge Compression Ignition (HCCI) combustion that achieves both high efficiency and clean emissions. With HCCI combustion, a premixed mixture of fuel and air is supplied to the cylinder and autoignited by piston compression to drive the engine. Autoignition makes it possible to operate the engine at a high compression ratio, enabling the HCCI combustion system to attain high efficiency. However, HCCI combustion also has some major unresolved issues. Two principal issues that can be cited are ignition timing control for igniting the mixture at the proper time and assurance of suitable combustion conditions following ignition to prevent incomplete combustion and knocking.

Central Control of an Automated Riveting Machine and Robot Part Position with a Single CNC

There exists a demand in the aerospace industry for highly configurable and flexible automated riveting cells to manufacture small to medium sized panels of complex geometries. To meet this demand Electroimpact has developed a manufacturing system consisting of a stationary Electro-squeeze C-frame riveter, coupled with a robot part positioner to present the component to the process head tool point. The C-frame can install a wide range of aerospace rivets and perform specialist functions including backside countersinking operations, giving potential for double flush fastening. The geometric limitations and high implementation costs of large cartesian based positioning barges or fixed jig tooling and moving gantry riveters are avoided when exchanged for a robot part positioner.

Narrow Fixture Improves One-Up Panel Assembly

The use of a narrow profile posts or Skinny Fixture increases build speed and flexibility while improving quality of aluminum aircraft panels fastened in one-up assembly cells. Aluminum aircraft panels are made up of an outer skin and a series of stringers. The components must be held in accurate relative positions while preliminary fasteners are installed. By using narrow fixture posts in conjunction with deep drop stringer side machine tools, the fastening machine can apply fasteners at tighter initial spacing. The spacing is gained by providing clearances that allows the centerline of the fastening system to work closer to the post than previously achieved with deep fixture posts and short stringer side tooling. At one time the standard process was to hold the parts in manual tack cells and after tacking the panels are moved to a separate automated fastening cell. One-up assembly fixtures improve the process by reducing manual processes while minimizing component handling.

Effects of Engine Cooling System on Engine Performance: Balancing Engine Power and Fuel Consumption

During high engine load, adequate engine cooling is necessary to prevent irregularly highly machine temperatures and spark knock that are issues affecting high power from being achieved. However, excessive cooling during low engine load or cooling locations that do not require cooling relatively exacerbates fuel consumption. Therefore, optimization of the engine cooling system is needed to achieve higher performance of motorcycle engines. First of all, in water-cooled engines, conventional water cooling system adjusts the cooling amount via flow channel switching with a thermostat, which is opened in high water temperature. However, with the bypass channel, water may bypass the radiator but still continues to circulate, thereby leading to loss arising from heat transfer from the cylinders.

Application of Participation Factor Focusing on Response at Specific Part for Vibration Evaluation of Motorcycle Frame

In this study, we efficiently predict the vibration response of a design shape at a low computational cost in the early development stage, select design proposals with good characteristics from many proposals devised by the designer at the early stage, and forward them to the next stage to achieve the front-loading of development while increasing product value. The application of participation factor (PF) focusing on the response at a specific part for vibration evaluation of a motorcycle frame is described. To reduce the motorcycle frame vibration, an eigenvalue analysis was performed, and appropriate design change proposals were efficiently selected using partial participation factor (PPF), an index showing the relevance of vibration of specific parts or positions. Using the PPF, we extracted which vibration modes considerably contribute to the vibration response of the part of interest.

Case Study on the Challenges and Responses of a Large Turnkey Assembly Line for the C919 Wing

Design and production of an assembly system for a major aircraft component is a complex undertaking, which demands a large-scale system view. Electroimpact has completed a turnkey assembly line for producing the wing, flap, and aileron structures for the COMAC C919 aircraft in Xi’an, China. The project scope includes assembly process design, material handling design, equipment design, manufacture, installation, and first article production support. Inputs to the assembly line are individual component parts and small subassemblies. The assembly line output is a structurally completed set of wing box, flaps, and ailerons, for delivery to the Final Assembly Line in Shanghai. There is a trend toward defining an assembly line procurement contract by production capacity, versus a list of components, which implies that an equipment supplier must become an owner of production processes.

In-Process Hole and Fastener Inspection Using a High-Accuracy Laser Sensor

Electroimpact has produced a new in-process inspection system for use on drilling and fastening systems. The system uses a high-accuracy, non-contact, laser system to measure the flushness of installed fasteners. The system is also capable of measuring part normality and providing feedback to the machine for correction. One drawback to many automatic inspection systems is measurement error. Many sources of measurement error exist in a production environment, including drilling chips, lubrication, and fastener head markings. Electroimpact’s latest system can create a visualization of the measured fastener for the operator to interpret. This allows the operator to determine the cause of a failed measurement, thus reducing machine downtime due to false negatives. Electroimpact created a custom C# WPF application that queries the point-cloud data and analyzes the raw data. A custom “circle Hough transform” scoring algorithm is used to find the center of the nosepiece (pressure foot).

A Study of the Control Logic of Electronically Controlled Suspension for Motorcycle

Electronically controlled suspensions are expected to improve driving performance as the damping characteristics of the suspension can be adjusted in real time to respond to road conditions. This paper reports the results of testing the suspension control logic for improving ride quality, especially when driving on rough roads, using an internally developed riding simulator. The skyhook theory is widely known as a control logic for reducing vibration when driving a four-wheeled vehicle on a rough road, which we utilized in our riding simulator to examine the vibration reduction effects when applying control logic for motorcycle suspensions. The test results show that the skyhook theory can be applied in motorcycles. However, sensors for suspension systems that can be installed in mass-produced motorcycles are severely limited in terms of cost and space.

C919 Trailing Edge Assembly Interchangeable Tooling

Traditional Trailing Edge (TE) assembly that utilise fixtures for accurate positioning of aircraft (a/c) parts do not allow for removal of specific tooling from the fixtures to travel with the TE, post assembly. Instead, the tooling that positions all the primary a/c assembly datums generally utilise precision pins of various sizes that index and clamp the a/c ribs. Often it is difficult to remove the pins post assembly before the spar can be taken out of the fixture. Use of hammers is common place to hit pins out of holes which is less than ideal considering the a/c parts can be fragile and the tooling is precision set. Also, the Main Assembly Fixture (MAJ) that will receive the TE will inevitably need to relocate some if not all the primary a/c ribs and therefore will most likely be subject to some amount of persuasion.

Automatic Drilling and Fastening System for Large Aircraft Doors

Electroimpact has developed a system for drilling and fastening of cargo door structures which efficiently addresses many of the manufacturing challenges that such parts present. Challenges to door automation include 1) the presence of an inner skin that must be processed, in addition to the outer skin, and 2) a stiff frame structure, which makes the clamping and drilling processes that are typical to automated fastening machines very unforgiving of any errors in workpiece positioning. In this case, the manufacturing cell was to be installed in an existing facility with very limited ceiling height, further complicating the system and process design. New methods were devised to solve these problems, and the solutions found will likely have utility in future applications.

Flexible All Electric Riveter

A new style of all electric riveting machine has been developed with saddle hoppers that does not require a track between the hoppers and the fingers. This enables feeding square rivets without difficulty. The upper ram has a bent knee which allows the rivet fingers to be brought up to the hopper and rotated 30 degrees rather than the rivet sliding down a track, which minimizes jamming that occurs with some fasteners in the track, and increases reliability. A mixture of fasteners can be loaded side by side in the hoppers, increasing flexibility. The rivet feeding is accomplished by bringing the rivet fingers to the hopper. The machine uses a power drawbar to change out different rivet fingers. A small industrial robot is incorporated into the machine to complete different sized coupons and also complete small assemblies. In larger machines larger robots or CNC positioners can be used to scale up the use of the machine.
