Combination of Dissimilar Overlay Materials for Engine Bearing Life Extension

Nowadays, Bismuth (Bi) is being applied as an overlay material for engine bearings instead of Lead (Pb) which is an environmentally harmful material. Bi overlay has already been a solid performer in some automotive engine sectors due to its superior load carrying capacity and good robustness characteristic which are necessary to maintain its longevity during the lifetime of engines. The replacement is also seen on relatively larger size engines, such as Trucks and Off-highway heavy duty applications. Basically, these applications require higher power output than passenger cars, and the expected component lifecycle becomes longer. Though Bi has similar material characteristic to traditional Pb, it becomes challenging for the material alone to satisfy these requirements. Polymer overlay is known for its superior anti-wear performance and longer lifetime due to less adhesion against a steel counterpart than metallic materials (included Bi).

Development of Bearing with Multilayer Bi-Sb Overlay for Automotive Engines

In recent years, the removal of lead (Pb), which is an environmentally hazardous material often used in bearings for automotive engines, has been continuously promoted. Bismuth (Bi) is attracting attention as a substitute for lead, and it is currently being used mainly for passenger cars and trucks as a lead replacement. However, lead has not been replaced for motorcycles where the bearings are exposed to high temperatures at high rotation speeds, and trucks and generators where high loading capacity, long lifetime and good corrosion resistance are required. It has been difficult to achieve both high load and corrosion resistant for a bearing overlay material. The purpose of this development is to improve the corrosion resistance and fatigue resistance of bismuth overlay by developing a bismuth- antimony alloy overlay in which antimony (Sb) is added to the bismuth matrix.

Contribution to carbon neutrality is one of the most important challenges for the automotive industry. As CO2 emission has been reduced through electrification such as hybrid electric vehicle (HEV) and plug-in hybrid electric vehicle (PHEV), internal combustion engines (ICEs) equipped in those powertrain systems are still necessary for the foreseeable future, and continuous efforts to improve fuel efficiency are demanded. To improve powertrain thermal efficiency, direct-injection turbocharged gasoline engines have been widely utilized in recent years. Super lean-burn combustion engine has been researched as a next generation of turbocharged gasoline engines. Further utilization of turbochargers is expected. Compared with turbocharged downsized gasoline engines available in the current market, much higher boost pressure must be utilized to realize the super lean-burn engines. As a result, compressor housing temperature will be very high compared with the current market one.

A Study of Engine Bearings Friction Loss Reduction Under Hydrodynamic Lubrication Conditions

The mechanical loss reduction of the bearing reduces the fuel consumption of the engine, which can help realize a sustainable society. Thus, a bearing friction reduction technique has been studied. There have been many studies related to friction-reduction techniques for mixing and boundary lubrication. However, there are few studies on hydrodynamic lubrication, and the main methods have been related to changing the low-viscosity oil and bearing size. In driving passenger cars in urban areas, the lubricant condition of the engine bearings is largely dependent on hydrodynamic lubrication. Therefore, the power loss under this operating condition cannot be ignored. In this study, the reduction of the friction loss under hydrodynamic lubrication was focused. A method for reducing the shear resistance of oil was examined and its effect was confirmed through experiments and calculations.

Reducing Vehicle Glass Sensitivity to Turbulent Pressure

Vehicle interior wind noise is typically managed through the overall exterior geometry of the vehicle, mirror shape and mounting location, sealing features and glass thickness and damping. Prior research has distinguished between contribution of fluctuating pressure due to air turbulence as compared to acoustic pressure to a passenger vehicles exterior at highway speeds. Because of the large difference in propagation speed between turbulent and acoustic pressure for on-road passenger vehicles, the structural response of the glass to turbulent versus acoustic pressure is not the same. The acoustic coincidence frequency of door glass is typically in the 2-3 kHz range. Turbulent coincidence frequency is much lower, and the effective transmission loss (TL) of the glass depends on the mix of turbulent and acoustic pressure on the exterior surface of the glass.

Coupled-SEA Application to Full Vehicle with Numerical Turbulent Model Excitation for Wind Noise Improvement

Wind noise is becoming a higher priority in the automotive industry. Several past studies investigated whether Statistical Energy Analysis (SEA) can be utilized to predict wind noise. Because wind noise analysis requires both radiation and transmission modeling in a wide frequency band, turbulent-structure-acoustic-coupled-SEA is being used. Past research investigated coupled-SEA’s benefit, but the model is usually simplified to enable easier consideration on the input side. However, the vehicle is composed of multiple interior parts and possible interior countermeasure consideration is needed. To enable this, at first, a more detailed coupled-SEA model is built from the acoustic-SEA model which has a larger number of degrees of freedom for the interior side. Then, the model is modified to account for sound radiation effects induced by turbulent and acoustic pressure.

Experimental Study of Bismuth Alloy Overlays for Automotive Engine Bearing

Bismuth has been applied successfully as sliding bearing overlay material in internal combustion engines, where a good combination of sliding properties, mechanical strength and corrosion resistance can be attained. However, environmental pressures driving towards lower emission and higher fuel efficiency are set to raise firing loads above the capability of many state-of-the-art bismuth materials in the market. At the same time, in order to meet increasingly stringent environmental regulations modern engines are adapting to more efficient and economic designs which put bearing materials under ever growing pressure to provide enhanced oxidation resistance and robustness to cope with elevated engine operating temperature and tighter oil clearance.

Model Based Control for Premixed Charge Compression Ignition Diesel Engine

Premixed charge compression ignition (PCCI) combustion is effective in reducing harmful exhaust gas and improving the fuel consumption of diesel engines [1]. However, PCCI combustion has a problem of exhibiting lower combustion stability than diffusive combustion [2, 3], which makes it challenging to apply to mass production engines. Its low combustion stability problem can be overcome by implementing complicated injection control strategies that account for variations in environmental and engine operating conditions as well as transient engine conditions, such as turbocharging delay, exhaust gas recirculation (EGR) delay, and intake air temperature delay. Although there is an example where the combustion mode is switched according to the intake O2 fraction [4], it requires a significant number of engineering-hours to calibrate multiple combustion modes. And besides, such switching combustion modes tends to have a risk of discontinuous combustion noise and torque.

The Development of JASO GLV-1 Next Generation Low Viscosity Automotive Gasoline Engine Oils Specification

It is well understood that using lower viscosity engine oils can greatly improve fuel economy [1, 2, 3, 4]. However, it has been impossible to evaluate ultra-low viscosity engine oils (SAE 0W-12 and below) utilizing existing fuel economy test methods. As such, there is no specification for ultra-low viscosity gasoline engine oils [5]. We therefore developed firing and motored fuel economy test methods for ultra-low viscosity oils using engines from Japanese automakers [6, 7, 8]. This was done under the auspices of the JASO Next Generation Engine Oil Task Force (“TF” below), which consists mainly of Japanese automakers and entities working in the petroleum industry. Moreover, the TF used these test methods to develop the JASO GLV-1 specification for next-generation ultra-low viscosity automotive gasoline engine oils such as SAE 0W-8 and 0W-12. In developing the JASO GLV-1 specification, Japanese fuel economy tests and the ILSAC engine tests for evaluating engine reliability were used.

Machine Learning Based Technology for Reducing Engine Starting Vibration of Hybrid Vehicles

Engine starting vibration of hybrid vehicle with Toyota hybrid system has variations even in the same vehicle, and a large vibration that occurs rarely may cause stress to the passengers. The contribution analysis based on the vibration theory and statistical analysis has been done, but the primary factor of the rare large vibration has not been clarified because the number of factors is enormous. From this background, we apply machine learning that can reproduce multivariate and complicated relationships to analysis of variation factors of engine starting vibration. Variations in magnitude of the exciting force such as motor torque for starting the engine and in-cylinder pressure of the engine and timing of these forces are considered as factors of the variations. In addition, there are also nonlinear factors such as backlash of gears as a factor of variations.

The progress of vehicle electrification has reduced engine noise and the improvement of rear differential gear whine noise has become more important for customer satisfaction. Rear differential gear whine noise is a result of the vibration generated by the transmission error of the gears transmitted to the cabin from various paths. As several components have a contribution, identifying key paths to develop an effective countermeasure becomes time consuming. Operational transfer path analysis (OTPA) is one of the TPA methods to determine the main path and contributing part using only the operational data. However, in cases where many reference points are set on the same frame or body, the contribution becomes similar because of high correlation between the reference data set. As a result, finding the main transfer path becomes difficult.

Effects of the Feature Extraction from Road Surface Image for Road Induced Noise Prediction Using Artificial Intelligence

Next generation vehicles driven by motor such as electric vehicles and fuel cell vehicles have no engine noise. Therefore the balance of interior noise is different from the vehicles driven by conventional combustion engine. In particular, road induced noise tends to be conspicuous in the low to middle vehicle speed range, therefore, technological development to reduce it is important task. The purpose of this research is to predict the road induced noise from the signals of sensors adopted for automatic driving for utilizing the prediction result as a reference signal to reduce road induced noise by active noise control (ANC). Using the monocular camera which is one of the simplest image sensors, the road induced noise is predicted from the road surface image ahead of the vehicle by machine learning.

Application of Dynamic Mode Decomposition to Influence the Driving Stability of Road Vehicles

The recent growth of available computational resources has enabled the automotive industry to utilize unsteady Computational Fluid Dynamics (CFD) for their product development on a regular basis. Over the past years, it has been confirmed that unsteady CFD can accurately simulate the transient flow field around complex geometries. Concerning the aerodynamic properties of road vehicles, the detailed analysis of the transient flow field can help to improve the driving stability. Until now, however, there haven’t been many investigations that successfully identified a specific transient phenomenon from a simulated flow field corresponding to driving stability. This is because the unsteady flow field around a vehicle consists of various time and length scales and is therefore too complex to be analyzed with the same strategies as for steady state results.

Development of Innovative Dynamic Torque Vectoring AWD System

This paper describes the development of an innovative AWD system called Dynamic Torque Vectoring AWD for all-wheel drive (AWD) vehicles based on a front-wheel drive configuration. The Dynamic Torque Vectoring AWD system helps to achieve high levels of both dynamic performance and fuel efficiency. Significant fuel economy savings are achieved by using a new compact disconnection mechanism at the transfer and rear units, which prevents any unnecessary rotation of the propeller shaft. In addition, the system is also capable of independently distributing torque to the rear wheels by utilizing electronically controlled couplings on the left and right sides of the rear differential. This greatly enhances both on-road cornering performance and off-road driving performance.

Development of High Accuracy NOx Sensor

This paper presents an improvement in the accuracy of NOx sensors at high NOx concentration regions by optimizing the manufacturing process, sensor electrode materials and structure, in order to suppress the deterioration mechanism of sensor electrodes. Though NOx sensors generally consist of Pt/Au alloy based oxygen pump electrodes and Pt/Rh alloy based sensor electrodes, detailed experimental analysis of aged NOx sensors showed changes in the surface composition and morphology of the sensor electrode. The surface of the sensor electrode was covered with Au, which is not originally contained in the electrode, resulting in a diminished active site for NOx detection on the sensor electrode and a decrease in sensor output. Theoretical analysis using CAE with molecular dynamics supported that Au tends to be concentrated on the surface of the sensor electrode.

Development of High Strength Aluminum-Zinc-Silicon Alloy Bearing with Polymer Overlay

Recent automotive engine developments have made great progress in protecting the global environment and in meeting exhaust gas regulations and fuel economy regulations. As a result, engine bearings tend to be used under severe conditions such as higher specific load onto the bearings and with low viscosity of lubricating oil. Aluminum alloy bearings are widely adopted as main bearings and connecting rod bearings in gasoline and diesel engines for passenger cars, and generally Al-Sn-Si alloy bearings without an additional overlay are used. Although these Al-Sn-Si alloy bearings have good anti-seizure properties and excellent running-in-properties, their material strength under high temperature conditions is not sufficient because of the low melting point of Sn phase contained in the alloy, and they could potentially result in damage to the bearing as seizure and fatigue under these conditions. In such cases, Cu-Pb-Sn alloy bearings with lead-based overlay are usually applied.

Application of Models of Short Circuits and Blow-Outs of Spark Channels under High-Velocity Flow Conditions to Spark Ignition Simulation

This report describes the implementation of the spark channel short circuit and blow-out submodels, which were described in the previous report, into a spark ignition model. The spark channel which is modeled by a particle series is elongated by moving individual spark particles along local gas flows. The equation of the spark channel resistance developed by Kim et al. is modified in order to describe the behavior of the current and the voltage in high flow velocity conditions and implemented into the electrical circuit model of the electrical inductive system of the spark plug. Input parameters of the circuit model are the following: initial discharge energy, inductance, internal resistance and capacitance of the spark plug, and the spark channel length obtained by the spark channel model. The instantaneous discharge current and the voltage are obtained as outputs of the circuit model.

Effects of EGR Constituents and Fuel Composition on DISI Engine Knock: An Experimental and Modeling Study

The use of exhaust gas recirculation (EGR) in spark ignition engines has been shown to have a number of beneficial effects under specific operating conditions. These include reducing pumping work under part load conditions, reducing NOx emissions and heat losses by lowering peak combustion temperatures, and by reducing the tendency for engine knock (caused by end-gas autoignition) under certain operating regimes. In this study, the effects of EGR addition on knocking combustion are investigated through a combined experimental and modeling approach. The problem is investigated by considering the effects of individual EGR constituents, such as CO2, N2, and H2O, on knock, both individually and combined, and with and without traces species, such as unburned hydrocarbons and NOx. The effects of engine compression ratio and fuel composition on the effectiveness of knock suppression with EGR addition were also investigated.

Effects of Moving Ground and Rotating Wheels on Aerodynamic Drag of a Two-Box Vehicle

Previous studies and recent practical aerodynamic evaluations have shown that aerodynamic drag of passenger vehicles with “ground simulation” with moving ground and rotating wheels may increase in some cases and decrease in other cases relative to the fixed ground and stationary wheel conditions. Accordingly, the effects of the ground simulation on the aerodynamic drag should be deeply understood for further drag reduction. Although the previous studies demonstrated what is changed by the ground simulation, the reason for the change has not been fully understood. In this article, the effects of wheels and wheel houses attachment and those by the ground simulation with ground movement and wheel rotation on the aerodynamic drag were investigated by quantification of the underfloor flow that plays a crucially important role on the formation of vortical structure around vehicles.

Ride Comfort Enhancement Using Active Stabilizer

Ongoing research on active stabilizers involves not only control of the roll angle of the vehicle based on steering input but also improving ride comfort by reducing roll vibration caused by the antiphase road surface input. In that context, roll skyhook control, which applies skyhook theory to provide feedback on the vehicle roll and drive the actuators, has already been presented. Although vibration in all frequency bands can be reduced if there is no control delay, time lags or phase delays in control elements such as the communication, computation, low-pass filter, or actuators can amplify vibration. Consequently, a sufficient effect of controlling cannot be obtained. This paper will address wheelbase filtering, which produces a frequency that minimizes roll oscillation, and is used to suppress the influence of the undesirable vibration.
