Frequency-based substructuring for virtual prediction and uncertainty quantification of thin-walled vehicle seat structures

Finite element simulation (FE) makes it possible to analyze the structural dynamic behavior of vehicle seat structures in early design phases to meet Noise-Vibration-Harshness (NVH) requirements. For this purpose, linear simulations are usually used, which neglect many nonlinear mechanical properties of the real structure. These models are trimmed to fit global vibration behavior based on the complex description of contact or jointed definitions. Targeted design is therefore only possible to a limited extent. The aim of this work is to characterize the entire seat structure and its sub-components in order to identify the main contributors using experimental and simulative data. The Lagrange Multiplier Frequency Based Substructuring (LM-FBS) method is used for this purpose. Therefore, the individual subsystems of seat frame, seat backrest and headrest are characterized under different conditions.

Advanced squeak and rattle noise prediction for vehicle interior development – numerical simulation and experimental validation

Squeak and rattle (SAR) noise audible inside a passenger car causes the product quality perceived by the customer to deteriorate. The consequences are high warranty costs and a loss in brand reputation for the vehicle manufacturer in the long run. Therefore, SAR noise must be prevented. This research shows the application and experimental validation of a novel method to predict SAR noise on an actual vehicle interior component. The novel method is based on non-linear theories in the frequency domain. It uses the harmonic balance method in combination with the alternating frequency/time domain method to solve the governing dynamic equations. The simulation approach is part of a process for SAR noise prediction in vehicle interior development presented herein. In the first step, a state-of-the-art linear frequency-domain simulation estimates an empirical risk index for SAR noise emission. Critical spots prone to SAR noise generation are located and ranked.

As the automotive industry is quickly changing towards electric vehicles, we can highlight the importance of aerodynamics and its critical role in reaching extended battery ranges for electric cars. With all new smooth underbodies, a lot of attention has turned into the effects of rim designs and tires brands and the management of these tire wakes with the vehicle. Tires are one of the most challenging areas for aerodynamic drag prediction due to its unsteady behavior and rubber deformation. With the simulation technologies evolving fast regarding modeling spinning tires for aerodynamics, this paper takes the prior work and data completed by the authors and investigates the impact on the flow fields and aerodynamic forces using the most recent developments of an Immerse Boundary Method (IBM). IBM allows us to mimic realistically a rotating and deformed tire using Lattice Boltzmann methods.

Early Stage Vehicle Aerodynamics Development using a GPU based LBM CFD Solver

Developing synergy between styling design and aerodynamic efficiency has been an ongoing challenge in the automotive industry for many years. Designers and aerodynamicists have to meet strict deadlines and have limited resources to iterate and evolve the design and performance of the vehicle exterior during early concept development. The number of possible styling variants and configurations can often reach into the hundreds. Physical wind tunnel measurements are simply not practical from a time or cost perspective to evaluate these designs. Therefore, increased performance and accuracy of Computational Fluid Dynamics (CFD) simulations have become the main objective of every vehicle OEMs. Today, the GPU hardware, particularly the memory and performance, has reached a point where there is an increased interest in their usage for aerodynamics simulations. GPUs offer potential simulation performance improvements due to lower power consumption and hardware costs.

Influence of Class-8 Truck Passing Oncoming Truck Using CFD Simulation

The commercial vehicle development process needs to consider the vehicle aerodynamics not only in ideal flow conditions, but also in the turbulent real world environment. The turbulent real world environment includes not only atmospheric turbulence, but also the vehicle to vehicle interactions that happen when driving around other vehicles or into and out of the wake of in/on coming vehicles. A vehicle driving into the wake of an oncoming vehicle not only experiences an increase in the total aerodynamic forces, it also experiences unsteady transient loads over the vehicle components such as windshield, mirror, sunvisor, door and side fairing. To properly design specific components, designers need to understand the magnitude of unsteady forces on various vehicle components, otherwise these components may fail which imposes warranty and safety risks. In this paper, we attempt to understand the various forces acting on the primary vehicle during a passing maneuver.

Variational Autoencoders for Dimensionality Reduction of Automotive Vibroacoustic Models

In order to predict reality as accurately as possible leads to the fact that numerical models in automotive vibroacoustic problems become increasingly high dimensional. This makes applications with a large number of model evaluations, e.g. optimization tasks or uncertainty quantification hard to solve, as they become computationally very expensive. Engineers are thus faced with the challenge of making decisions based on a limited number of model evaluations, which increases the need for data-efficient methods and reduced order models. In this contribution, variational autoencoders (VAEs) are used to reduce the dimensionality of the vibroacoustic model of a vehicle body and to find a low-dimensional latent representation of the system.

Gaussian Processes for Transfer Path Analysis Applied on Vehicle Body Vibration Problems

Transfer path analyses of vehicle bodies are widely considered as an important tool in the noise, vibration and harshness design process, as they enable the identification of the dominating transfer paths in vibration problems. It is highly beneficial to model uncertain parameters in early development stages in order to account for possible variations on the final component design. Therefore, parameter studies are conducted in order to account for the sensitivities of the transfer paths with respect to the varying input parameters of the chassis components. To date, these studies are mainly conducted by performing sampling-based finite element simulations. In the scope of a sensitivity analysis or parameter studies, however, a large amount of large-scale finite element simulations is required, which leads to extremely high computational costs and time expenses. This contribution presents a method to drastically reduce the computational burden of typical sampling-based simulations.

Sensitivity Analysis of NVH Simulations with Stochastic Input Parameters for a Car Body

Uncertainties play a major role in vibroacoustics - especially in car body design in the preliminary development because of the overall spread in the production that should be covered with one simulation model. Therefore, we use uncertain input parameters to determine the stochastically distributed admittance of the car body before each part of the car is fully designed. To gain a stochastic result - the stochastically distributed admittance curve - we calculate a deterministic finite element simulation several times with sets of stochastically distributed input parameter values. To reduce simulation time and cost of the car model with many million degrees of freedom we focus on the uncertain parameters that show a significant influence on the admittance curve. It is therefore necessary to be able to accurately estimate for each parameter if its influence on the admittance of the car body plays a major role for the noise vibration harshness simulation.

A Generic Testbody for Low-Frequency Aeroacoustic Buffeting

Raising demands towards lightweight design paired with a loss of originally predominant engine noise pose significant challenges for NVH engineers in the automotive industry. From an aeroacoustic point of view, low frequency buffeting ranks among the most frequently encountered issues. The phenomenon typically arises due to structural transmission of aerodynamic wall pressure fluctuations and/or, as indicated in this work, through rear vent excitation. A possible workflow to simulate structure-excited buffeting contains a strongly coupled vibro-acoustic model for structure and interior cavity excited by a spatial pressure distribution obtained from a CFD simulation. In the case of rear vent buffeting no validated workflow has been published yet. While approaches have been made to simulate the problem for a real-car geometry such attempts suffer from tremendous computation costs, meshing effort and lack of flexibility.

Inverse Characterization of Vibro-Acoustic Subsystems for Impedance-Based Substructuring Approaches

Substructuring approaches are helpful methods to solve and understand vibro-acoustic problems involving systems as complex as a vehicle. In that case, the whole system is split into smaller, simpler to solve, subsystems. Substructuring approaches allow mixing different modeling “solvers” (closed form solutions, numerical simulations or experiments). This permits to reach higher frequencies or to solve bigger systems. Finally, one of the most interesting features of substructuring approaches is the possibility to combine numerical and experimental descriptions of subsystems. The latter point is particularly interesting when dealing with subdomains that remain difficult to model with numerical tools (assembly, trim, sandwich panels, porous materials, etc.). The Patch Transfer Functions (PTF) method is one of these substructuring approaches. It condenses information (impedance matrix) of subsystems on their coupling surfaces.

This new strategic orientation enables them to offer products that are more efficient and environmentally friendly. Although electric powertrains have many advantages compared to their established predecessors they also bring new challenges that increase the difficulty of matching the high quality requirements of premium car producers especially regarding NVH. Electric motors are one of the most important sources of vibrations in electric vehicles.

Simulation Process for the Acoustical Excitation of DC-Link Film Capacitors in Highly Integrated Electrical Drivetrains

The advancing electrification of the powertrain is giving rise to new challenges in the field of acoustics. Film capacitors used in power electronics are a potential source of high-frequency interfering noise since they are exposed to voltage harmonics. These voltage harmonics are caused by semiconductor switching operations that are necessary to convert the DC voltage of the battery into three-phase alternating current for an electrical machine. In order to predict the acoustic characteristics of the DC-link capacitor at an early stage of development, a multiphysical chain of effects has to be addressed to consider electrical and mechanical influences. In this paper, a new method to evaluate the excitation amplitude of film capacitor windings is presented. The corresponding amplitudes are calculated via an analytical strain based on electromechanical couplings of the dielectric within film capacitors.

Model-Based Design of Service-Oriented Architectures for Reliable Dynamic Reconfiguration

Service-oriented architectures (SOAs) are well-established solutions in the IT industry. Their use in the automotive domain is still on the way. Up to now, the automotive domain has taken advantage of service-oriented architectures only in the area of infotainment and not for systems with hard real-time requirements. However, applying SOA to such systems has just started but is missing suitable design and verification methodologies. In this context, we target to include the notion of model-based design to address fail-operational systems. As a result, a model-based approach for the development of fail-operational systems based on dynamic reconfiguration using a service-oriented architecture is illustrated. For the evaluation, we consider an example function of an automatically controlled braking system and analyze the reconfiguration time when the function fails.

Evaluation Methodologies in the Development of Dynamically Reconfigurable Systems in the Automotive Industry

Classical decentralized architectures based on large networks of microprocessor-based Electronic Control Units (ECU), namely those used in self-driving cars and other highly-automated applications used in the automotive industry, are becoming more and more complex. These new, high computational power demand applications are constrained by limits on energy consumption, weight, and size of the embedded components. The adoption of new embedded centralized electrical/electronic (E/E) architectures based on dynamically reconfigurable hardware represents a new possibility to tackle these challenges. However, they also raise concerns and questions about their safety. Hence, an appropriate evaluation must be performed to guarantee that safety requirements resulting from an Automotive Safety Integrity Level (ASIL) according to the standard ISO 26262 are met. In this paper, a methodology for the evaluation of dynamically reconfigurable systems based on centralized architectures is presented.

Mitigation of Community Noise from a Vacuum Excavator Using Simulations

Off-highway equipment operates in residential communities and must meet their radiated noise targets to be compliant with noise regulations and to be competitive in the marketplace. Traditional find and fix noise testing of late-stage prototype designs may cause launch delays, with intense time pressures that often result in missed opportunities to create excellent products with good value. Accurate simulation of noise from these machines allows noise targets to be assessed at each stage of product development, giving engineers time to develop low noise products without adding excessive manufacturing cost. Simulation of an early prototype of a new vacuum excavator showed excessive levels of radiated noise in two different frequency ranges. Further investigation of the simulation results of these two spectrum ranges indicated different noise mechanisms producing the excessive noise levels.

Constructing a Concept Vehicle Structure Optimized for Crashworthiness

Multi-disciplinary optimization (MDO) of a vehicle structure at the earliest stages of design is critical as OEMs are pressed to reduce the design time in order to respond to various demands from the market. MDO for the three essential areas of performance of the vehicle structure (NVH, Crash, and Durability) needs the throughput for each of the major disciplines to be approximately in the same range of turn-around time. However, crashworthiness simulation typically takes significantly longer than the others, making it difficult to include crashworthiness in the MDO. There have been many approaches to address crash simulation in a shorter time. The lumped mass-spring method is one of the approaches but has not been widely accepted since there are many difficulties in modeling and replicating the existing structure.

Simulation and Its Contribution to Evaluate Highly Automated Driving Functions

A key criterion for launching autonomous vehicles on real roads is the knowledge of their capability to ensure traffic safety. In contrast to ADAS, deriving this measure of safety is difficult to achieve as the functional scope of an autonomous driving function exceeds by far the one of ADAS. As a consequence, real-world testing solely is not sufficient enough to cover the required test volume. This assessment problem imposes new requirements on a valid test concept for automated driving. A possible solution represents simulation by enabling it to generate reliable test kilometers. As a first step, we discuss in this paper the feasibility of simulation frameworks to re-simulate a real-world test in certain scenarios. We will demonstrate that even with ground truth information of the vehicle odometry and corresponding environment model an acceptable accordance of functional behavior is not guaranteed.

Frequency and Temperature Dependent Stiffness and Damping Properties of Reduced Viscoelastic Structures Using Component Mode Synthesis (CMS)

Model Order Reduction (MOR) methods such as Component Mode Synthesis (CMS) have been used in order to simulate large linear dynamic systems for many years and have reached a considerable level of saturation. These reduction methods have many advantages such as minimizing computational costs but also have restrictions. One of their disadvantages is that material damping characteristics can only be defined in form of Rayleigh damping. Another disadvantage is that the reduced order model can only represent one state of the structure determined in the generation process of the reduced matrices. In this paper we present a way to consider material damping in reduced matrices that contain one or more materials having different damping characteristics without the disadvantages of using Rayleigh damping.

From Theory to Three-Dimensional Finite Element Models: An Innovative Method for Validation

As a key part of numerical analysis, the modeling process has a tremendous influence on the quality of the results. While there is general awareness concerning uncertainties that arise during modeling, their quantity and sensitivity rarely are known. Hence, modeling quickly can become inaccurate and inefficient. The scope of the present paper is to innovate predictive modeling processes concerning the dynamics of real complex structures by means of linear modal analysis with the finite element method (FEM). The aim is to offer a transparent design catalog relating specific uncertainties to each model component in order to achieve error prevention for engineers dealing with comparable systems. A complex system is simplified and investigated for different levels of detail. Only after the model uncertainties for one level of detail are obtained, the next level of complexity is approached.

A Fluid-Structure Interaction Scheme for Prediction of Flow-Induced Low Frequency Booming Noise

The analysis of the acoustic behavior of flow fields has gained importance in recent years, especially in the automotive industry. The comfort of the driver is heavily influenced by the noise levels and characteristics, especially during long distance drives. Simulation tools can help to analyze the acoustic properties of a car at an early stage of the development process. This work focuses on the low-frequency sound effects, which can be a significant noise component under certain operating conditions. As a first step in the fluid-structure interaction workflow, the flow around a series-production vehicle is simulated, including passenger cabin and underhood flow. The complexity of this model poses extensive demands on the simulation software, concerning meshing, turbulence modeling and level of parallelism. We conducted a transient simulation of the compressible fluid flow, using a hybrid RANS/LES approach.
