Predictive Maintenance of a Ground Vehicle Using Digital Twin Technology

The safety and reliability of ground vehicles is a motivating factor for periodic maintenance which includes fluids, lubrication, cleaning, repairs, and general observation of key subsystems. The scheduling of maintenance activities can occur at different rates such as daily, weekly, or perhaps operating time based on collected historical data and general guidelines. The availability of a digital twin (DT), which offers a virtual representation of the vehicle behavior, enables virtual system simulations for different operating cycles to explore the dynamic behavior. When field operating fleet data can be integrated with the digital twin estimates, then this supplemental information can be combined with the existing maintenance plan to provide a more comprehensive approach. In this paper, a digital twin with a statistical based predictive maintenance strategy is investigated for a wheeled military ground vehicle.

Modeling & Validation of a Digital Twin Tracked Vehicle

Digital twin technology has become impactful in Industry 4.0 as it enables engineers to design, simulate, and analyze complex systems and products. As a result of the synergy between physical and virtual realms, innovation in the “real twin” or actual product is more effectively fostered. The availability of verified computer models that describe the target system is important for realistic simulations that provide operating behaviors that can be leveraged for future design studies or predictive maintenance algorithms. In this paper, a digital twin is created for an offroad tracked vehicle that can operate in either autonomous or remote-control modes. Mathematical models are presented and implemented to describe the twin track and vehicle chassis governing dynamics. These components are interfaced through the nonlinear suspension elements and distributed bogies.

Virtual Methodology for Active Force Cancellation in Automotive Application Using Mass Imbalance & Centrifugal Force Generation (CFG) Principle

A variety of structures resonate when they are excited by external forces at, or near, their natural frequencies. This can lead to high deformation which may cause damage to the integrity of the structure. There have been many applications of external devices to dampen the effects of this excitation, such as tuned mass dampers or both semi-active and active dampers, which have been implemented in buildings, bridges, and other large structures. One of the active cancellation methods uses centrifugal forces generated by the rotation of an unbalanced mass. These forces help to counter the external excitation force coming into the structure. This research focuses on active force cancellation using centrifugal forces (CFG) due to mass imbalance and provides a virtual solution to simulate and predict the forces required to cancel external excitation to an automotive structure. This research tries to address the challenges to miniaturize the CFG model for a body-on-frame truck.

Data Driven Vehicle Dynamics System Identification Using Gaussian Processes

Modeling uncertainties pose a significant challenge in the development and deployment of model-based vehicle control systems. Most model- based automotive control systems require the use of a well estimated vehicle dynamics prediction model. The ability of first principles-based models to represent vehicle behavior becomes limited under complex scenarios due to underlying rigid physical assumptions. Additionally, the increasing complexity of these models to meet ever-increasing fidelity requirements presents challenges for obtaining analytical solutions as well as control design. Alternatively, deterministic data driven techniques including but not limited to deep neural networks, polynomial regression, Sparse Identification of Nonlinear Dynamics (SINDy) have been deployed for vehicle dynamics system identification and prediction.

Charging Load Estimation for a Fleet of Autonomous Vehicles

In intelligent surveillance and reconnaissance (ISR) missions, multiple autonomous vehicles, such as unmanned ground vehicles (UGVs) or unmanned aerial vehicles (UAVs), coordinate with each other for efficient information gathering. These vehicles are usually battery-powered and require periodic charging when deployed for continuous monitoring that spans multiple hours or days. In this paper, we consider a mobile host charging vehicle that carries distributed sources, such as a generator, solar PV and battery, and is deployed in the area where the UAVs and UGVs operate. However, due to uncertainties, the state of charge of UAV and UGV batteries, their arrival time at the charging location and the charging duration cannot be predicted accurately.

Electric vehicles (EVs) are becoming increasingly recognized as an effective solution in the battle against climate change and reducing greenhouse gas emissions. Lithium-ion batteries have become the standard for energy storage in the automobile industry, widely used in EVs due to their superior characteristics compared to other batteries. The growing popularity of the Vehicle-to-grid (V2G) concept can be attributed to its surplus energy storage capacity, positive environmental impact, and the reliability and stability of the power grid. However, the increased utilization of the battery through these integrations can result in faster degradation and the need for replacement. As batteries are one of the most expensive components of EVs, the decision to deploy an EV in V2G operations may be uncertain due to the concerns of battery degradation from the owner’s perspective.

The design of transportation vehicles, whether passenger or commercial, typically involves a lengthy process from concept to prototype and eventual manufacture. To improve competitiveness, original equipment manufacturers are continually exploring ways to shorten the design process. The application of digital tools such as computer-aided-design and computer-aided-engineering, as well as model-based computer simulation enable team members to virtually design and evaluate ideas within realistic operating environments. Recent advances in machine learning (ML)/artificial intelligence (AI) can be integrated into this paradigm to shorten the initial design sequence through the creation of digital agents. A digital agent can intelligently explore the design space to identify promising component features which can be collectively assessed within a virtual vehicle simulation.

A Linear Quadratic Integral Approach to the Profiling of Engine Speed for Synchronization

During driving conditions, when it is needed to transition from Electric Vehicle (EV) to Hybrid Vehicle operation, synchronization of the engine with the shaft and transmission is essential to enable clutch engagement and, subsequently, providing engine power to the wheels. Challenges arise when the engine must generate power to move itself and cannot rely on electric motors for precision. Cost-effective hybrid vehicle propulsion architectures which utilize small 12V belt-starter generators (BSGs) to initiate engine activation are inherently affected. In these situations, a speed profile that balance rapid response and control effort while considering system limitations to mitigate undesirable overshoots and delays, is required. This paper presents a Linear Quadratic Integral (LQI) approach to formulate a speed reference profile that ensures optimal engine behavior.

Energy-Aware Predictive Control for the Battery Thermal Management System of an Autonomous Off-Road Vehicle

Off-road vehicles are increasingly adopting hybrid and electric powertrains for improved mobility, range, and energy efficiency. However, their cooling systems consume a significant amount of energy, affecting the vehicle’s operating range. This study develops a predictive controller for the battery thermal management system in an autonomous electric tracked off-road vehicle. By analyzing the system dynamics, the controller determines the optimal preview horizon and controller timestep. Sensitivity analysis is conducted to evaluate temperature tracking and energy consumption. Compared to an optimal controller without preview, the predictive controller reduces energy consumption by 55%. Additionally, a relationship between cooling system energy consumption and battery size is established. The impact of the preview horizon on energy consumption is examined, and a tradeoff between computational cost and optimality is identified.

Analysis of flatness based active damping control of hybrid vehicle transmission

This paper delves into the investigation of flatness-based active damping control for hybrid vehicle transmissions. The main objective is to improve the current in-production controller performances without the need for additional sensors or observers. The primary goals include improving torque setpoint tracking, enhancing robustness margins, and ensuring zero steady-state torque correction. The investigation proceeds in several steps: Initially, both the general differential flatness property and the identification of flat outputs in linear dynamical systems are revisited. Subsequently, the bond graph formalism is employed to deduce straightforwardly the dynamical equations of the system. Next, a new flat output of the vehicle transmission is identified and utilized to formulate the trajectory tracking controller to align with the required control objectives and to fulfill the system constraints.

Machine Learning Approach for Open Circuit Fault Detection and Localization in EV Motor Drive Systems

Semiconductor devices in electric vehicle (EV) motor drive systems are considered the most fragile components with a high occurrence rate for open circuit fault (OCF). Various signal-based and model-based methods with explicit mathematical models have been previously published for OCF diagnosis. However, this proposed work presents a model-free machine learning (ML) approach for a single-switch OCF detection and localization (DaL) for a two-level, three-phase inverter. Compared to already available ML models with complex feature extraction methods in the literature, a new and simple way to extract OCF feature data with sufficient classification accuracy is proposed. In this regard, the inherent property of active thermal management (ATM) based model predictive control (MPC) to quantify the conduction losses for each semiconductor device in a power converter is integrated with an ML network.

Tradespace exploration (TSE) describes the activity occurring early in the design process through which stakeholders explore a broad solution space in search of more-optimal alternatives. In doing so, these stakeholders attempt to maximize the utility inherent in the chosen solution while understanding the tradeoffs and compromises that may be required to find an acceptable solution. In the field of vehicle design, tradespaces are often comprised of vast amounts of alternatives which increases the complexity of the decision-making process. Additionally, the number of stakeholders has grown, as decision-makers seek to include more variety in both perspectives and expertise. As such, decision-making stakeholders can often find themselves working at odds and attempting to maximize vastly different objectives in the process. One way to rectify these contrasting viewpoints can be to intentionally introduce a group framing prior to the start of decision making.

Wheel & Axle Disconnect Controls on Hybrid Electric Powertrains

With the proliferation of electric vehicles in the market, it has become important for Automotive OEMs (Original Equipment Manufacturers) to focus on delivering a higher driving range while also maximizing performance. One approach OEMs are actively considering in meeting this goal is to include a secondary drive axle disconnect into the powertrain which has the potential to improve the overall driving range by about 6-8.3% [4]. This paper outlines the need for a novel controls architecture to make the Powertrain controls software modular and to reduce the development time needed to provide robust powertrain control software. To do this, the electrified powertrain torque controls at STELLANTIS NV takes a decentralized controls architecture approach, by separating the axle disconnect controls subsystem (ADCS) from the primary path of torque controls. The ADCS takes in information such as the desired axle state and controls the axle disconnect actuators to achieve that state.

Proactive Battery Energy Management Using Navigation Information

In this paper, a control strategy for state of charge (SOC) allocation using navigation data for Hybrid Electric Vehicle (HEV) propulsion systems is proposed. This algorithm dynamically defines and adjusts a SOC target as a function of distance travelled on-line, thereby enabling proactive management of the energy store in the battery. The proposed approach incorporates variances in road resistance and adheres to geolocation constraints, including ultra-low emission zones (uLEZ). The anticipated advantages are particularly pronounced during scenarios involving extensive medium-to-long journeys characterized by abrupt topological changes or the necessity for exclusive electric vehicle (EV) mode operation. This novel solution stands to significantly enhance both drivability and fuel economy outcomes.

Development of Time-Temperature Analysis Algorithm for Estimation of Lithium-Ion Battery Useful Life

Due to the recent progress in electrification, lithium-ion batteries have been widely used for electric and hybrid vehicles. Lithium-ion batteries exhibit high energy density and high-power density which are critical for vehicle development with high driving range enhanced performance. However, high battery temperature can negatively impact the battery life, performance, and energy delivery. In this paper, we developed and applied an analytical algorithm to estimate battery life-based vehicle level testing. A set of vehicle level tests were selected to represent customer duty cycles. Thermal degradation models are applied to estimate battery capacity loss during driving and park conditions. Due to the sensitivity of Lithium-Ion batteries to heat, the effect of high ambient temperatures throughout the year is considered as well. The analysis provides an estimate of the capacity loss due to calendar and cyclic effects throughout the battery life.

The Influence of Cooling Air-Path Restrictions on Fuel Consumption of a Series Hybrid Electric Off-Road Tracked Vehicle

Electrification of off-road vehicle powertrains can increase mobility, improve energy efficiency, and enable new utility by providing high amounts of electrical power for auxiliary devices. These vehicles often operate in extreme temperature conditions at low ground speeds and high power levels while also having significant cooling airpath restrictions. The restrictions are a consequence of having grilles and/or louvers in the airpath to prevent damage from the operating environment. Moreover, the maximum operating temperatures for high voltage electrical components, like batteries, motors, and power-electronics, can be significantly lower than those of the internal combustion engine. Rejecting heat at a lower temperature gradient requires higher flow rates of air for effective heat exchange to the operating environment at extreme temperature conditions.

The joint real-time co-simulation, which involves the virtual integration of laboratories located in different locations, is met with challenges, especially the communication latency or delay, which significantly affects co-simulation accuracy and system stability. The real-time power system co-simulation is particularly susceptible to these delays and could lose synchronism, which affects the simulation fidelity and limits dynamic and transient studies. This paper proposes a model-free framework for predicting and compensating delays in the virtual integration of real-time co-simulators through the damped impedance interface method to address this issue. The framework includes an improved co-simulation interface algorithm called the Damping Impedance Method (DIM) and a model-free predictor system designed to predict and compensate for delays without decomposing and reconstructing signals at coupling points.

Reinforcement Learning Based Fast Charging of Electric Vehicle Battery Packs

Range anxiety and lack of adequate access to fast charging are proving to be important impediments to electric vehicle (EV) adoption. While many techniques to fast charging EV batteries (model-based & model-free) have been developed, they have focused on a single Lithium-ion cell. Extensions to battery packs are scarce, often considering simplified architectures (e.g., series-connected) for ease of modeling. Computational considerations have also restricted fast-charging simulations to small battery packs, e.g., four cells (for both series and parallel connected cells). Hence, in this paper, we pursue a model-free approach based on reinforcement learning (RL) to fast charge a large battery pack (comprising 444 cells). Each cell is characterized by an equivalent circuit model coupled with a second-order lumped thermal model to simulate the battery behavior. After training the underlying RL, the developed model will be straightforward to implement with low computational complexity.

The application of power electronic converters (PEC) in electric vehicles (EVs) has increased immensely as they provide enhanced controllability and flexibility to these vehicles. Accordingly, the interest in developing innovative and sustainable technologies to ensure safe and reliable operation of PECs has also risen. One of the most difficult challenges experienced during the development of reliable PECs is the design of proper thermal management systems for controlling the junction temperature and reducing the thermal cycling of power semiconductors. The addition of Active Thermal Control (ATC) can mitigate these concerns. Moreover, the performance of the thermal management system can be enhanced further by the integration of active cooling methods. An active cooling system consumes external energy for circulating cooling air or liquid within the PECs.

Analysis of a Split Injection Strategy to Enable High Load, High Compression Ratio Spark Ignition with Hydrous Ethanol

High compression ratios are critical to increasing the efficiency of spark ignition engines, but the trend in downsized and down sped configurations has brought attention to the nominally low compression ratios used to avoid knock. Knock is an abnormal combustion event defined by the acoustic sound caused by end-gas auto-ignition ahead of the flame front. In order to avoid engine-damaging levels of knock, low compression ratios and retarded combustion phasing at high loads are used, both of which lower efficiency. Low carbon alternative fuels such as ethanol or water-based alcohol fuels combine strong chemical auto-ignition resistance with large charge cooling characteristics that can suppress knock and enable optimal combustion phasing, thus allowing an increase in the compression ratio.
