Distortion Reduction in Roller Offset Forming Using Geometrical Optimization

Roller offsetting is an incremental forming technique used to generate offset stiffening or mating features in sheet metal parts. Compared to die forming, roller offsetting utilizes generic tooling to create versatile designs at a relatively lower forming speed, making it well-suited for low volume productions in automotive and other industries. However, more significant distortion can be generated from roller offset forming process resulting from springback after forming. In this work, we use particle swarm optimization to identify the tool path and resulting feature geometry that minimizes distortion. In our approach, time-dependent finite element simulations are adopted to predict the distortion of each candidate tool path using a quarter symmetry model of the part. A multi-objective fitness function is used to both minimize the distortion measure while constraining the minimal radius of curvature in the tool path.

Robust Adaptive Control for Dual Fuel Injection Systems in Gasoline Engines

The paper presents a robust adaptive control technique for precise regulation of a port fuel injection + direct injection (PFI+DI) system, a dual fuel injection configuration adopted in modern gasoline engines to boost performance, fuel efficiency, and emission reduction. Addressing parametric uncertainties on the actuators, inherent in complex fuel injection systems, the proposed approach utilizes an indirect model reference adaptive control scheme. To accommodate the increased control complexity in PFI+DI and the presence of additional uncertainties, a nonlinear plant model is employed, incorporating dynamics of the exhaust burned gas fraction. The primary objective is to optimize engine performance while minimizing fuel consumption and emissions in the presence of uncertainties. Stability and tracking performance of the adaptive controller are evaluated to ensure safe and reliable system operation under various conditions.

Maximum Pulling Force Calculation of Permanent Magnet Tractor Motors in Electric Vehicle Applications

In electric vehicle applications, the majority of the traction motors can be categorized as Permanent Magnet (PM) motors due to their outstanding performance. As indicated in the name, there are strong permanent magnets used inside the rotor of the motor, which interacts with the stator and causes strong magnetic pulling force during the assembly process. How to estimate this magnetic pulling force can be critical for manufacturing safety and efficiency. In this paper, a full 3D magnetostatic model has been proposed to calculate the baseline force using a dummy non-slotted cylinder stator and a simplified rotor for less meshing elements. Then, the full 360 deg model is simplified to a half-pole model based on motor symmetry to save the simulation time from 2 days to 2 hours. A rotor position sweep was conducted to find the maximum pulling force position. The result shows that the max pulling force happens when the rotor is 1% overlapping with the stator core.

Enhanced Longitudinal Vehicle Speed Control for an Autonomous Gas-Engine Vehicle: Improving Performance and Efficiency

A linear parameter-varying model predictive control (LPVMPC) is proposed to enhance the longitudinal vehicle speed control of a gas-engine vehicle, with potential application in autonomous vehicles. To achieve this objective, an advanced vehicle dynamic model and a sophisticated fuel consumption model are derived, forming a control-oriented model for the proposed control system. The vehicle dynamic model accurately captures the motions of the tires and the vehicle body. The fuel consumption model incorporates new powertrain modes such as automatic engine stop/start, active fuel management, and deceleration fuel cut-off, etc. The performance of the proposed LPV-MPC is evaluated by comparing it to a PID controller. Both simulation tests and vehicle-in-the-loop tests demonstrate the superior performance of the proposed controller. The results indicate that the LPV-MPC provides improved longitudinal vehicle speed control and reduced fuel consumption.

Characterization of Embedded Debris Particles on Crankshaft Bearings

Crankshaft bearings function to maintain the lubrication oil films needed to support crankshaft journals in hydrodynamic regime of rotation. Discontinuous oil films will cause the journal-bearing couple to be in a mixed or boundary lubrication condition, or even a bearing seizure or a spun bearing. This condition may further force the crankshaft to break and an engine shutdown. Spun bearings have been identified to be one of the top reasons in field returned engines. Excessive investigations have found large, embedded hard debris particles on the bearings are inevitably the culprit of destroying continuity of the oil films. Those particles, in particular the suspicious steel residues, in the sizes of hundreds of micrometers, are large enough to cause oil film to break, but rather fine and challenging for materials engineers to characterize their metallurgical features. This article presents the methodology and steps of debris analyses on bearings at different stages of engine build.

Advanced Engine Cooling System for a Gas-Engine Vehicle Part I: A New Coolant Flow Control During Cold Start

In this paper, we present a novel algorithm designed to accurately trigger the engine coolant flow at the optimal moment, thereby safeguarding gas-engines from catastrophic failures such as engine boil. To achieve this objective, we derive models for crucial temperatures within a gas-engine, including the engine combustion wall temperature, engine coolant-out temperature, engine block temperature, and engine oil temperature. To overcome the challenge of measuring hard-to-measure signals such as engine combustion gas temperature, we propose the use of new intermediate parameters. Our approach utilizes a lumped parameter concept with a mean-value approach, enabling precise temperature prediction and rapid simulation. The proposed engine thermal model is capable of estimating temperatures under various conditions, including steady-state or transient engine performance, without the need for extra sensors.

Analysis of flatness based active damping control of hybrid vehicle transmission

This paper delves into the investigation of flatness-based active damping control for hybrid vehicle transmissions. The main objective is to improve the current in-production controller performances without the need for additional sensors or observers. The primary goals include improving torque setpoint tracking, enhancing robustness margins, and ensuring zero steady-state torque correction. The investigation proceeds in several steps: Initially, both the general differential flatness property and the identification of flat outputs in linear dynamical systems are revisited. Subsequently, the bond graph formalism is employed to deduce straightforwardly the dynamical equations of the system. Next, a new flat output of the vehicle transmission is identified and utilized to formulate the trajectory tracking controller to align with the required control objectives and to fulfill the system constraints.

Energy Based Hysteresis for Real-Time State Optimization in Hybrid Torque Controls

Through real-time online optimization, the full potential of the performance and energy efficiency of multi-gear, multi-mode, series–parallel hybrid powertrains can be realized. The framework allows for the powertrain to be in its most efficient configuration amidst the constantly changing hardware constraints and performance objectives. Typically, the different gears and hybrid/electric modes are defined as discrete states, and for a given vehicle speed and driver power demand, a formulation of optimization costs, usually in terms of power, are assigned to each discrete states and the state which has the lowest cost is naturally selected as the desired of optimum state. However, the optimization results would be sensitive to numerical exactitude and would typically lead to a very noisy raw optimum state. The generic approach to stabilization includes adding hysteresis costs to state-transitions and time-debouncing.

CAATS – Automotive Wind Tunnel Statistical Process Control

This paper presents the application of statistical process control (SPC) methods to Windshear, a 180-mph motorsports and automotive wind tunnel equipped with a wide-belt rolling road system. The SPC approach captures the complete variability of the facility and offers useful process performance metrics that are based on a sound statistical framework. Traditional control charts are explored, emphasizing the uniqueness of variability experienced in wind tunnels which includes significant, unexplained short-term and long-term variation compared to typical manufacturing processes. This unique variation is elegantly captured by the three-way control chart, which is applied to estimate the complete process reproducibility with different levels of repeatability of vehicle drag coefficient. The sensitivity of three-way control charts is explored including the evaluation of an alternate group assignment within the same dataset.

A 3-D CFD Investigation of Ball Bearing Weir Geometries and Design Considerations for Lubrication

The study focuses on understanding the air and oil flow characteristics within a ball bearing during high-speed rotation, with a particular emphasis on optimizing frictional heat dissipation and oil lubrication methods. Computational fluid dynamics (CFD) techniques are employed to analyze the intricate three-dimensional airflow and oil flow patterns induced by the motion of rotating and orbiting balls within the bearing. A significant challenge in conducting three-dimensional CFD studies lies in effectively resolving the extremely thin gaps existing between the balls, races, and cages within the bearing assembly. In this research, we adopt the ball-bearing structured meshing strategy offered by Simerics-MP+ to meticulously address these micron-level clearances, while also accommodating the rolling and rotation of individual balls. Furthermore, we investigate the impact of different designs of the lubrication ports to channel oil to other locations compared to the ball bearings.

Torque Ripple Cancellation to Reduce Electric Motor Noise for Electric Vehicles

Electric motor whine is a major NVH source for electric vehicles. Traditional mitigation methods focus on e-motor hardware optimization, which requires long development cycles and may not be easily modified when the hardware is built. This paper presents a control- and software-based strategy to reduce the most dominant motor order of an IPM motor for General Motors’ Ultium electric propulsion system, using the patented active Torque Ripple Cancellation (TRC) technology with harmonic current injection. TRC improves motor NVH directly at the source level by targeting the torque ripple excitations, which are caused by the electromagnetic harmonic forces due to current ripples. Such field forces are actively compensated by superposition of a phase-shifted force of the same spatial order by using of appropriate current.

3D CFD Modeling of an Electric Motor to Predict Spin Losses at Different Temperatures

With the advent of this new era of electric-driven automobiles, the simulation and virtual digital twin modeling world is now embarking on new sets of challenges. Getting key insights into electric motor behavior has a significant impact on the net output and range of electric vehicles. In this paper, a complete 3D CFD model of an Electric Motor is developed to understand its churning losses at different operating speeds. The simulation study details how the flow field develops inside this electric motor at different operating speeds and oil temperatures. The contributions of the crown and weld endrings, crown and weld end-windings, and airgap to the net churning loss are also analyzed. The oil distribution patterns on the end-windings show the effect of the centrifugal effect in scrapping oil from the inner structures at higher speeds. Also, the effect of the sump height with higher operating speeds are also analyzed.

Electric Motor Noise Reduction with Stator Mounted NVH Insert Ring

Electric motor noise mitigation is a challenge in electric vehicles (EVs) due to the lack of engine masking noise. The design of the electric motor mounting configuration to the motor housing has significant impacts on the radiated noise of the drive unit. The stator can be bolted or interference-fit with the housing. A bolted stator creates motor whine and vibration excited by the motor torque ripple at certain torsional resonance frequencies. A stator with interference fit configuration stiffens the motor housing and pushes resonances to a higher frequency range, where masking noise levels are higher at faster vehicle speeds. However, this comes with additional cost and manufacturing process and may impact motor efficiency due to high stress on stators. In this paper, a thin sheet metal NVH ring is developed as a tunable stiffness device between the stator and the motor housing. It is pre-compressed and provides additional torsional rigidity to mitigate torsional excitations.

A 3-D CFD Study of the Lubricating Oil Flow Path in a Hybrid Vehicle Transmission System

Effective design of the lubrication path greatly influences the durability of any transmission system. However, it is experimentally impossible to estimate the internal distribution of the automotive transmission fluid (ATF) to different parts of the transmission system due to its structural complexities. Hybrid vehicle transmission systems usually consist of different types of bearings (ball bearings, thrust bearings, roller bearings, etc.) in conjunction with gear systems. It is a perennial challenge to computationally simulate such complicated rotating systems. Hence, one-dimensional models have been the state of the art for designing these intricate transmission systems. Though quantifiable, the 1D models still rely heavily on some testing data. Furthermore, HEVs (hybrid electric vehicles) desire a more efficient lubrication system compared to their counterparts (Internal combustion engine vehicles) to extend the range of operation on a single charge.

This paper proposes an optimization-based transmission gear shifting strategy for electrified powertrains with a transmission. With the demand for reduced vehicle emissions, electrified propulsion systems have garnered significant attention due to their potential to improve vehicle efficiency and performance. An electrified propulsion system architecture of significance includes multiple electric motors and a transmission where some driveline actuators can transmit torque through changing gear ratios. If there is at least one electric motor arranged before the input of the transmission and at least one after the transmission output, a unique design opportunity arises to shift gears in the most energy efficient manner.

Proactive Battery Energy Management Using Navigation Information

In this paper, a control strategy for state of charge (SOC) allocation using navigation data for Hybrid Electric Vehicle (HEV) propulsion systems is proposed. This algorithm dynamically defines and adjusts a SOC target as a function of distance travelled on-line, thereby enabling proactive management of the energy store in the battery. The proposed approach incorporates variances in road resistance and adheres to geolocation constraints, including ultra-low emission zones (uLEZ). The anticipated advantages are particularly pronounced during scenarios involving extensive medium-to-long journeys characterized by abrupt topological changes or the necessity for exclusive electric vehicle (EV) mode operation. This novel solution stands to significantly enhance both drivability and fuel economy outcomes.

Performance Evaluation of an Eco-Driving Controller for Fuel Cell Electric Trucks in Real-World Driving Conditions

Range anxiety in current battery electric vehicles is a challenging problem, especially for commercial vehicles with heavy payloads. Therefore, the development of electrified propulsion systems with multiple power sources, such as fuel cells, is an active area of research. Optimal speed planning and energy management, referred to as eco-driving, can substantially reduce the energy consumption of commercial vehicles, regardless of the powertrain architecture. Eco-driving controllers can leverage look-ahead route information such as road grade, speed limits, and signalized intersections to perform velocity profile smoothing, resulting in reduced energy consumption. This study presents a comprehensive analysis of the performance of an eco-driving controller for fuel cell electric trucks in a real-world scenario, considering a route from a distribution center to the associated supermarket.

De-centralized brake actuation – that is, brake systems that incorporate individual actuators at each wheel brake location to both provide the apply energy and the modulation of braking force – is not a new area of study. Typically realized in the form of electro-mechanical brake calipers or drum brakes, or as “single corner” hydraulic actuators, de-centralized actuation in braking systems has already been deployed in production on General Motor EV1 Electric Vehicle (1997) in the form of electric drum brakes and has been studied continually by the automotive industry since then. It is frequently confused with “brake by wire,” and indeed practical implementations of de-centralized actuation are a form of brake by wire technology. However, with millions of vehicles on the road already with “brake by wire” systems - the vast majority of which have centralized brake actuation – the future of “brake by wire” is arguable settled.

Gasoline Simulated Distillation Profiles of U.S. Market Gasoline and Impacts on Vehicle Particulate Emissions

A gasoline’s distillation profile is directly related to its hydrocarbon composition and the volatility (boiling points) of those hydrocarbons. Generally, the volatility profiles of U.S. market fuels are characterized using a very simple, low theoretical plate distillation separation, detailed in the ASTM D86 test method. Because of the physical chemistry properties of some compounds in gasoline, this simple still or retort distillation has some limitations: separating azeotropes, isomers, and heavier hydrocarbons. Chemists generally rely on chromatographic separations when more detailed and precise results are needed. High-boiling aromatic compounds are the primary source of particulate emissions from spark ignited (SI), internal combustion engines (ICE), hence a detailed understanding and high-resolution separation of these heavy compounds is needed.

Evaluation of Neat Methanol as Fuel for a Light-Duty Compression Ignition Engine

Methanol is currently being evaluated as a promising alternative fuel for internal combustion engines, due to being attainable by carbon neutral or negative pathways (renewable energy and carbon capture technology). The low ignitability of methanol has made it attractive mostly as a fuel for spark ignition engines, however the low sooting properties of the fuel could potentially reduce the NOx-soot tradeoff present in compression ignition engines. In this work, using a 4-cylinder engine with compression ratio modified from 16:1 to 19:1, methanol combustion is evaluated under five operating conditions in terms of fuel consumption, criteria pollutants, CO2 emissions and engine efficiency in addition to the qualitative assessment of the combustion stability. It was found that combustion is stable at medium to high loads, with medium load NOx emissions levels at least 30% lower than the original diesel engine and comparable emissions at maximum load conditions.
